  Verfahren zur Herstellung eines   Decklaminates   
Es ist bekannt, Melaminharze, die sich allgemein durch ihre WiderstandsfÏhigkeit, Härte und helle Eigenfarbe auszeiehnen, zur ¯berschichtung von faserigen, vorzugsweise mit   härtbaren Iia, rzen impragnierten Träger-    stoffen zu verwenden. Die bisher erhaltenen Produkte konnten jedoch nicht in jeder Hinsicht befriedigen, weil sie zu wenig kratzund   fleckenfest waren vmd    unbefriedigende Widerstandsfähigkeit gegen Rissbildung aufwiesen.

   Versuche haben gezeigt, dass Deckschichten, welche unter Verwendung von plastifizierten, aber nicht gemäss vorliegender Erfindung plastifizierten und dispergierten   BIelamin-Formaldehydharzen,    hergestellt werden, eine wesentlich geringere   Alkoholbestän-    digkeit aufweisen, als unter Verwendung von niehtplastifizierten   Melamin-Formaldehyd-    harzen hergestellte Deckschichten. Eine gewisse Plastifizierung des   Melamin-Form-      aldehydharzes    ist jedoch notwendig, um gut   gebrauchsfähige    Produkte zu erhalten.



   Zur Erhöhung der Elastizität, insbesondere zur Vermeidung von Rissbildung, wurde der oberfläehlichen   Harzsehicht    auch schon als Verstärkung dienendes Fasermaterial, z. B.



  Gewebe, einverleibt. Dadurch wurden jedoch   Fleelien-und Kratzfestigkeit    vermindert sowie die Möglichkeit der Erzielung von Farbeffekten und der gewünschten   Tiefenfärbung    begrenzt.



   Gegenstand des vorliegenden Patentes ist nun ein Verfahren zur Herstellung eines   D. ecklamina. tes durch Überziehen einer,    mit einem   heisshärtbaren    Harz imprägnierten Trä  gersehicht    mit einem Melamin-Formaldehydharz und vorsiehtiges, die v¯llige Aushärtung des Harzes vermeidendes Trocknen des überzogenen   Trägerstoffes    ; das Verfahren ist dadurch gekennzeichnet, dass man zum   aber-    ziehen eine pastenförmige Harzdispersionverwendet, welche dadurch erhalten wurde, dass man ein wasserlösliches,   unveräthertes Mel-    amin-Formaldehydharz mit einem, noch 10 bis 25 Gewichtsprozent Hydroxylgruppen, berechnet als Polyvinylalkohol, enthaltenden Polyvinylacetal als Weichmacher im   Verhält-    nis von 85 :

   15 bis 60 : 40 auf geheizten   Misch-    walzen bis zur Erlangung des unlöslichen, jedoch noch schmelzbaren Zustandes des   Melamin-Formaldehydharzes      mischte    und das plastifizierte Harz dann mit einer wässerigen Lösung eines einwertigen Alkohols mit   1-4    Kohlenstoffatomen als Dispersionsmedium vermahlte, wobei das Mengenverhältnis von plastifiziertem Harz zum   wässerig-alkoholi-    schen Medium 40 : 60 bis 20 : 80 und   das-    jenige von Wasser zu Alkohol im   wasserig-    alkoholischen Medium 90 : 10 bis 50 : 50 betrug.



   Unter unverätherten   Melamin-Form-       aldehydharzen, welche im-vorliegenden-Ver-    fahren verwendet werden können, sind solche zu verstehen, bei deren Herstellung im wesentlichen keine Verbindung mit alkoholischer Hydroxylgruppe, wie   Methyl-,    Butylund ähnliche Alkohole, mitkondensiert wurde.



  Die wesentlichen Komponenten für die Herstellung des Harzes sind Melamin und Formaldehyd, wobei   zweekmässig    von einem molaren Verhältnis von 1 : 1, 5 bis 1 : 6, insbesondere von 1 : 2 bis 1 : 3, auszugehen ist.



   Als für das vorliegende Verfahren ge  eignete Polyvinylacetale    kommen solche wie Polyvinylformal, Polyvinylacetal und insbesondere Polyvinylbutyral in Betracht. Sie werden allgemein durch partielle oder vollständige Verseifung von Polyvinylaeetat und nachfolgende Umsetzung mit einem Aldehyd hergestellt. Ein Gehalt an freien   Hydroxyl-    gruppen ist notwendig, um die   Verträglieh-    keit mit dem Melamin-Formaldehydharz zu   erhohen.    Dieser   Gehalt beträgt 10-25    Ge  wichtsprozent,    berechnet als Polyvinylalkohol.



  Eine kleine Menge   Acetat-Gruppen,    bis zu   5  /o, bereeknet als Polyvinylaeetat,    kann auch vorhanden sein ; der Rest der Masse liegt in Form des   Polyvinylformals,-acetals    oder   -butyrals    vor. Ein gut brauchbares Acetal ist z. B. ein solches, welches   10 /o Acetatgrup-    pen als   Polyvinylacetat, 15  /o      Hydroxylgrup-    pen als Polyvinylalkohol und   75' /o Polyvinyl-    aceta. aufweist, wie es durch Umsetzung von partiell verseiftem Polyvinylacetat mit   Acet-    aldehyd erhalten wird.

   Als   besonders geeig-    net erwies sich ein Polyvinylbutyral, welches neben den Butyralgruppen 16-20% Hy  droxylgruppen als Polyvinylalkohol    und   3 /o      Acetatgruppen als Polyvinylaeetat aufweist.   



  Die   obgenannten Polyvinylacetale    sind gekennzeichnet durch praktisch volige   Unlös-    liehkeit in Wasser.



   Es-wurde festgestellt, dass mindestens 15% an weichmachendem Polyvinylacetal, vorzugsweise 20-25%, zu verwenden sind, da in diesem Bereich die Dauerhaftigkeit der Deckschichten ein Optimum erreicht, ohne dass die andern gewiinschten Eigenschaften vermindert werden. Man kann aber auch grössere Mengen an Weichmachern verwenden, nämlich bis zu 40 %, bezogen auf das Ge  samtgewicht    an Harz und Weichmacher, insbesondere dann, wenn die Eigenschaft einer nachträglichen Formbarkeit des gehärteten Schichtstoffes gew nscht wird.



     Gelegentlieh    ist es wünschenswert, die Weichmacher selbst noch durch Zusatz von   25    bis   50  /n    eines Fliessmittels, wie Monophenyl   glyceryläther, Mono-o-cresylglyceryläther, Mo-    nobenzylglycerylÏther, Acrylamid, Benzamid,    N-oxäthylbenzamid, p-Toluolsulfamid oder    N-¯-oxÏthyltoluolsulfonamid, zu erweichen.



   Man kann mit, aber auch ohne Zusatz    eines der üblichen Formschmiermittel arbei-    ten, um befriedigende Resultate zu erzielen.



  Ein solcher Zusatz hat sich immerhin als vorteilhaft erwiesen, wobei als Schmiermittel vorzugsweise Zinkstearat verwendet wird.



   Zur   r Herstellung    der im vorliegenden Verfahren zu verwendenden Harzdispersion geht man zweckmässig folgendermassen vor :
Das wasserlösliche   Melamin-Formaldehyd-    harz wird in einem Mischwalzwerk mit geheizten Walzen zusammen mit der   weich-    machenden Substanz weiter kondensiert und in den unlöslichen Zustand übergeführt. Das so plastifizierte Harz wird dann zusammen mit einem Pigment in der Kugelmühle gemahlen und mit Wasser oder einer Wasser-Alkohol Mischung dispergiert. Für die Kondensation auf den Walzen sind zwei verschiedene Methoden geeignet. Nach der einen Methode wird das Plastifizierungsmittel mit einem weiteren Weichmacher gemischt, worauf die Mischung mit dem Melaminharz und vorzugsweise mit einem Formschmiermittel, wie Zinkstearat, gewalzt und in die Form eines Felles gebracht wird.

   Die andere Methode ist ein ein  stufiges    Verfahren, nach welchem alle Komponenten in trockenem Zustand auf erwärmte   Mischwalzen    gebracht, gemischt und   konden-    siert werden, unter Beibehaltung einer   günsti-    gen Temperatur. In beiden FÏllen. wird   zweck-    mässig ein zweites Plastifizierungsmittel zugesetzt, um den   Erweichungspunkt    des ersten Plastifizierungsmittels auf eine normale   Walztemperatur    zu erniedrigen und damit eine bessere VertrÏglichkeit des Gemisches zu erhalten. Sofern der Erweichungspunkt des ersten Plastifizierungsmittels im Bereich der   normalen Walztemperatur liegt,    kann von der Beimischung eines zweiten PIastifizierungsmittels abgesehen werden.

   Die Walztemperatur und   Walzzeit    werden in diesem Falle so geregelt, daR ein zähes Fliessen der Mischung erreicht wird.



   Zur Bereitung   der Wasser-Alkohol-Mi-      schung    als Dispersionsmedium verwendet man einwertige Alkohole mit 1-4 Kohlenstoffatomen, wie   Methyl-,    Äthyl-,   Propyl-,    Iso  propyl-,      sekund.    Butyl-,   Isobutyl-und    tert.



  Butylalkohol. Die Menge Alkohol in der wässerigen Lösung soll   1W50  /o, vorzugs-    weise   2040 /o,    betragen.



   Der Geha. lt an plastifiziertem Harz, dispergiert in wÏsserig-alkoholischem Medium, ist auf   20-40"/o, insbesondere 25-35"/c,    bezogen auf das Gesamtgewicht an   plastifizier-    tem Harz und Dispersionsmittel,   einzustel-    len.



   Pigmentierte   Harzdispersionen    scheinen stabiler zu sein als   nichtpi,, mentierte.    Offenbar vermindern die   Pigmentteilchen    die Agglomerationsneigung des Harzes. Sofern sich eine wässerige Schicht aus der zur Herstellung der Überzüge bestimmten pigmentierten Harzdispersion abscheidet, kann der ur  spriingliche    Zustand des Produktes durch R hren. oder Schütteln wieder hergestellt werden, und in diesem Sinne sind diese Dispersionen als unbeschränkt haltbar zu betrachten.



   Als Pigmente können auch andere als die in den Beispielen genannten verwendet werden, wie allgemein mineralische Pigmente, z. B. Zinksulfid,   Lithopon,      Kobaltblau,    Chromoxyd,   Selenpigmente,    dann aber auch Farblacke und Pigmentfarbstoffe. Der pH-Wert der Pasten oder Dispersionen kann durch Zusatz von alkalisch oder sauer reagierenden Mitteln oder Puffermitteln eingestellt werden, sei es, um die Stabilität der Paste bei der Dispersion der Pigmente zu erhalten, oder sei es, um beim Pressen die   Härtung zu re-    geln. Es können auch kolloidale   Dispergier-    mittel, Schutzkolloide oder oberflächenaktive Stoffe als die Dispersion des Harzes und des Pigmentes fördernde und erhaltende Mittel zugesetzt werden.

   Wenn auch die    e    Schichtstoffe ohne Pigmentzusatz hergestellt werden können, ist ein solcher Zusatz von Vorteil. Im allgemeinen sollten nicht mehr als   60  /o Pigment,    vorzugsweise 30-50  /o, bezogen auf das Gesamtgewicht an Harz und d Pigment, zugesetzt werden.



   Zur Herstellung des   Decklaminates    wird eine mit einem   heisshärtbaren    Harz, vorzugsweise einem   Melamin-Formaldehydharz, im-      prägnierte    Trägerschicht mit einer gemäss vorstehenden Angaben hergestellten   Melamin-      harzdispersion    durch Aufstreichen oder sonstiges   Überschichten    überzogen, worauf der überzogene Trägerstoff vorsichtig getrocknet wird. Diese Trocknung erfolgt zweckmässig bei   60-90     C ; sie kann aueh bei   Temperatu-    ren unter   60     C oder über 90  C vorgenommen werden, wobei aber im ersteren Falle eine längere Zeit benötigt wird, im letzteren Falle eine zu weitgehende Kondensation vermieden werden muss.

   Die für die Trocknung benotigte Zeit schwankt zwischen 10 Minuten bei einer Temperatu. von 90  C und   2-3    Stunden bei   60  C.   



   Die erfindungsgemäss   herg, estellten Deek-    laminate eignen sich ausgezeichnet zur Herstellung von Schichtstoffen. Zu diesem Zwecke werden die   Decklaminate    mittels Hitze und Druck, z. B.   durchAufwalzen,Aufpressen    oder Verpressen, mit einer Unterlage, die vorzugsweise mit einem   heisshärtbaren    Harz imprägniert ist, vereinigt. Hierbei werden in der Regel Temperaturen von   135-165  C und    Drucke zwischen 17, 5 und 140   kg/em2,    insbe  sondere zwischen    50 und 100   kg/cm2,    angewendet. Für die Verpressung bei höherer Temperatur werden 10-15 Minuten, bei nied  rigerer    Temperatur eine bis mehrere Stunden   benotigt.   



   Die mit den   Decklaminaten    hergestellten Schichtstoffe besitzen Deckschichten, welche ausser der gewünschten Hitzebeständigkeit in der Regel überraschend gutes Aussehen, einwandfreie Kratz-, Flecken-und Alkaholbeständigkeit zeigen und deren oberflächliche  Harzschicht, trotz Abwesenheit von verstärkenden Fasern, gegen Rissbildung beständig ist und ausreichende Eigenfestigkeit besitzt.



   Zur näheren Erläuterung des   erfindungs-    gemässen Verfahrens dienen die nachfolgend   aufgefiihrten    Beispiele, in welchen die angegebenen Teile Gewichtsteile, die Prozente Gewichtsprozente bedeuten. Die in den Beispielen verwendeten Harze werden wie folgt hergestellt :
Harz A
Ein schmelzbares, l¯sliches Melaminharz wird hergestellt durch Mischen von 512 Teilen einer   37 /oigen    wässerigen   F'ormaldehyd-    l¯sung mit 386 Teilen Melamin, bei einer Temperatur von 27  C, worauf man durch Zusatz von Natronlauge den PH-Wert auf 7,0  (gemessen mittels Glaselektrode) einstellt.



  Die Aufschlämmung wird in 30-40 Minuten zum   Sieden unter Bückflusskühlung gebracht,    worauf der   px-Wert    auf 8, 0 bis 9, 0 eingestellt wird. Hierauf kühlt man langsam ab auf etwa   80     C und behält das Produkt auf dieser   Temperatur, unter fortwährender Kon-      trolle der Viskosität.    Sobald der aus der Umsetzung sich ergebende Sirup eine ViskositÏt nach   Stormer    von 45-50 Sekunden bei 25  C erreicht hat, wird dieser auf einen   pll-    Wert von 9, 5 eingestellt und zur Trockne versprüht.

   Die Sprühtrocknung wird so geregelt, dass sieh ein Produkt ergibt, welches in 50%iger wÏsseriger L¯sung bei   20     C eine e Viskosität von 21-28 Centipoisen,   einen PH-    Wert von 8, 5 bis 9, 5 bei 23¯ C und bei 15 bis   25 feiger Verdünnung ausfällt.   



   Harz B
Zur Umwandlung des schmelzbaren, loslichen Harzes A in einen schmelzbaren,   unlös-    lichen oder schwerlöslichen Zustand, bei dessen Polymerisationsgrad das Harz   zur un-    mittelbaren Verformung geeignet ist, wird dieses einer Wärmebehandlung unterworfen gemäss franzosischer Patentschrift Nr. 964178 vom 11. Februar 1948 der American Cyanamid Company. Zu diesem Zwecke wird das Harz A in gemahlener Form, ausgebreitet auf Plättchen, im Ofen erhitzt, wobei die
Temperatur während 5 Stunden auf 100  C gehalten und hierauf auf   125     C erhöht wird, bis eine Probe, mit einem gleichen Teil
Wasser angerührt, eine nichtklebrige Paste ergibt. Normalerweise genügen dazu 1 bis 3
Stunden, während welchen die erhöhte
Temperatur eingehalten wird.

   Im Gegensatz zu Harz A, löst sich das so behandelte Harz zu weniger als 15% seines Gewichtes, wenn dieses mit gleichen Mengen oder einem Über schuss an Wasser umgerührt wird.



   Ein Harz mit wesentlich den gleichen
Schmelz-und Loslichkeitseigenschaften er hält man durch die polymerisierende Behand lung von Harz A auf erwärmten Mischwalzen.



   Sofern beide Walzen eine Temperatur von    120     C   besitzen, geniigt dazu    eine Behand    lungsdauer    von 33 Minuten.



     Beisptel    1
Dieses nicht erfindungsgemässe Vergleichs beispiel dient lediglich dazu, den Vorteil des vorliegenden, durch das nachfolgende Bei spiel 2 belegten erfindungsgemässen Ver fahrens klar aufzuzeigen.



   Harz B 88 Teile    Weichmaeher.    (Polyvinylacetal) 22 ¯
Pigment (TiO2) 90 ¯  Äthylalkohol 75 ¯
Wasser 225 ¯
Schmiermittel f r die Form 1, 1 ¯
Harz und Pigment werden zusammen in einer Kugelmühle gemahlen und gemischt.



   Nach Zugabe der übrigen Zusätze wird noch
16 Stunden weitergemischt, wobei eine Di spersion von einer zur Auftragung mit
Spachteln geeigneten Konsistenz erhalten wird. Diese pastenförmige Dispersion wird mit einer Rakel von 0, 25 mm lichtem Abstand auf ein mit   heisshärtbarem    Harz   imprägnier-    ten Bla. tt aus a-Cellulose aufgetragen, welches auf einer festen, ebenen Unterlage durch An    feuehten    mit Wasser fixiert worden ist. Das
Gewicht des   tberzuges    in trockenem Zustand beträgt annähernd 1, 6   g/dm2.    Das Deek laminat wird bei   90       0    während 10 Minuten in einem Ofen getrocknet.



   In diesem Beispiel diente als Trägerschicht ein   Celluloseblatt,    welches mit einem noch   schmelzbaren Melamin-Formaldehydharz    in Form eines Sirups gesättigt und hierauf getrocknet worden war, und in welchem Zustand es zur Herstellung von laminierten Produkten (Schichtstoffen) auf   Melaminharz-    basis üblicherweise Verwendung findet.



   Zwecks Herstellung von Schichtstoffen werden die so hergestellten   Deeklaminate    auf eine relativ billige   Unterlagsschicht    gelegt und mit dieser bei   150     C und bei einem Druck von 15-60   kg/cm2    während 30 Minuten verpresst. Für diesen Zweck geeignete Unterlagsschichten sind z. B. mit heisshärtbaren Phenol-oder andern   heisshärtbaren    Kunstharzen, im noch schmelzbaren Zustand, imprägnierte Papierblätter, wie Kraftpapier.



   Beim   Press- und Härtungsvorgang werden    die härtbaren Harze in den verschiedenen Schichten in den unschmelzbaren Zustand gebracht. Die mit Phenolharzen   imprägnier-    ten   Grundschichten können    durch   Faserstoff-    platten oder durch harzimprägniertes gepresstes Holz ersetzt werden. Die gehÏrteten Gegenstände können noch warm, vorzugsweise jedoch nach Abkühlung der Presse, entnommen werden.

   Die Deckschichten der so hergestellten Schichtstoffe haben ein ausgezeichnetes Aussehen, eine einwandfreie Farbbeständigkeit und Dauerhaftigkeit und widerstehen einer Erwärmung auf   105     C während 16 Stunden, sowie einer   zehnmaligen alternie-    renden Behandlung mit Dampf während 15 Minuten und Erhitzen bei   105     C während 15 Minuten. Dagegen werden sie durch Alkohol sehr stark angegriffen.



   Beispiel 2
72, 5 Teile eines Melamin-Formaldehydharzes (Harz A), 20 Teile Polyvinylbutyral, 7, 5 Teile Cresylglyceryläther und 1 Teil Zinkstearat werden in ein Mischwalzwerk eingetragen, dessen schnelldrehende Walze auf   130     C, die langsam drehende Walze auf 65    C    erwärmt sind, und während 21 Minuten gemischt, worauf das Gut in Form eines Felles abgezogen und   feinst    gepulvert wird.



  110 Teile des so erhaltenen Harzpulvers werden in einer Kugelmühle mit 90 Teilen   TiO2-    Pigment, 75 Teilen Äthanol und 225 Teilen Wasser gemahlen. Nach 16 Stunden Mahlzeit wird eine pigmentierte Harzpaste erhalten, die, wie im Beispiel 1, auf ein mit einem noch schmelzbaren Melaminharz   imprägnier-    tes   Celluloseblatt    aufgetragen wird.

   Das so erhaltene Decklaminat wird dann wie im Beispiel 1 getrocknet und liefert beim heissen Verpressen mit Unterlagen, wie sie im Beispiel   1    erwähnt sind, Schichtstoffe, deren   Deelr-    schichten ausgezeichnete   Widerstandsfähig-    keit gegen   Beagenzien,insbesondere    gegen Alkohol, vorzügliches Aussehen und erhöhte Festigkeit gegen Abrieb, Dampf- und WÏrme  einwirklmg    besitzen.

   A polyvinyl butyral which, in addition to the butyral groups, has 16-20% hydroxyl groups as polyvinyl alcohol and 3 / o acetate groups as polyvinyl acetate has proven to be particularly suitable.



  The abovementioned polyvinyl acetals are characterized by practically voluminous insolubility in water.



   It was found that at least 15% of plasticizing polyvinyl acetal, preferably 20-25%, should be used, since in this area the durability of the outer layers reaches an optimum without the other desired properties being reduced. The water-soluble melamine-formaldehyde resin is further condensed in a mixing mill with heated rollers together with the plasticizing substance and converted into the insoluble state. The resin plasticized in this way is then ground together with a pigment in a ball mill and dispersed with water or a water-alcohol mixture. Two different methods are suitable for condensation on the rollers. According to one method, the plasticizer is mixed with a further plasticizer, whereupon the mixture is rolled with the melamine resin and preferably with a molding lubricant such as zinc stearate and shaped into a skin.

   The other method is a one-step process, according to which all components are brought in a dry state onto heated mixing rollers, mixed and condensed, while maintaining a favorable temperature. In both cases. it is advisable to add a second plasticizer in order to lower the softening point of the first plasticizer to a normal rolling temperature and thus to obtain better compatibility of the mixture. If the softening point of the first plasticizer is in the range of the normal rolling temperature, the addition of a second plasticizer can be dispensed with.

   To produce the cover laminate, a carrier layer impregnated with a thermosetting resin, preferably a melamine-formaldehyde resin, is coated with a melamine resin dispersion prepared according to the above information by brushing on or other overlaying, after which the coated carrier material is carefully dried. This drying is conveniently carried out at 60-90 C; it can also be carried out at temperatures below 60 C or above 90 C, although in the former case a longer time is required, in the latter case excessive condensation must be avoided.

   The time required for drying varies between 10 minutes at one temperature. from 90 C and 2-3 hours at 60 C.



   The deeekaminates produced according to the invention are outstandingly suitable for the production of laminates.
