Description

 La fig. 1 est une représentation schématique d'un moule centrifuge et illustre une des façons possibles d'y introduire un   élastomère moussable, de composi-      tion nouvelle indiquée,    en vue d'obtenir une meule usante en forme de disque ;
 la fig. 2 représente le mme moule et son   con-tenu    à l'achèvement de la centrifugation résultant de la rotation rapide du moule ;
 la fig. 3 est une vue de côté de la meule ou article en forme de disque   qu'en obtient par le procédé    qu'illustrent les fig.   1    et   2 ;

 la   6ig.    4 est une section diamétrale fragmentaire du   mme'article représenté à    plus grande   échelle et queit-    que peu schématiquement ;

 acide adipique. 1 mole
 anhydride phtalique 1/2 mole
acides dilmères i/2 mole (2) Glycérol 4 moles
 acide adipique 1 mole
anhydride phtalique. 1/2 mole acides dimères.

Va mole (3) Triméthylol propane. 4 moles acide'adipique. 2 Va moles
 anhydride phtalique. 1/2 mole

Method of manufacturing an abrasive tool
The present invention relates to a method of manufacturing an abrasive tool, in particular a grinding wheel.

The method according to the invention is characterized in that a mixture comprising a composition of a hardening liquid synthetic resin, a granular abrasive material and a finely divided filling material, is subjected to centrifugal molding, under conditions such as The granular abrasive material is concentrated in the peripheral region of the wetted body, while the filler material is evenly distributed in this body, and the resin composition is hardened.

An embodiment of the invention will be described by way of example, with the aid of the accompanying drawing. On the drawing :
 Fig. 1 is a schematic representation of a centrifugal mold and illustrates one of the possible ways of introducing therein a foamable elastomer, of the new composition indicated, in order to obtain a wearing wheel in the form of a disc;
 fig. 2 shows the same mold and its content upon completion of the centrifugation resulting from the rapid rotation of the mold;
 fig. 3 is a side view of the grinding wheel or disc-shaped article obtained by the method illustrated in FIGS. 1 and 2 ;

 the 6ig. 4 is a fragmentary diametrical section of the same article represented on a larger scale and which is not very schematically;
fig. 5 is a partial view on a larger scale of an article, in particular of a wearing wheel, manufactured in accordance with the invention and in the finished state, and
fig. 6 is a view similar to FIG. 5, but illustrating a variant obtained by modifying the operating mode.

For convenience and because the present process is particularly suitable for the manufacture of articles from a foamed polyurethane, said process will first be described in its application to the manufacture of articles or articles from this. special elastomer.

Polyurethane foams are obtained by reacting toluene isocyanate with a selected polyether or polyester resin, or with mixtures of these compounds, which contain an excess of reactive hydroxyl groups in such compounds. appropriate conditions, most often involving the addition of a catalyst. The presence of active hydrogen in the hydroxyl groups causes further polymerization, incidentally accompanied by the evolution of carbon dioxide, which was originally thought to be an unwanted result.

Another consequence of the reaction is a prompt gelation, or rapid setting, of the resulting polyurethane, such gelation having to correlate not only with the progress of the reaction, but also with any handling to which the product. resulting is likely to be submitted.

One of the methods of manufacturing foamed polyurethane consists in mixing, in predetermined proportions, the various ingredients, namely isocyanates, polyols, catalysts, emulsifying agents, etc. Another process more convenient than the previous one lies in the application of the so-called prepolymer) system, according to which the dusocyana is made to react together.

of toluene and the polyol to obtain a liquid prepolymer containing an excess of free toluene isocyanate, so that, after the addition of water and oatailyser, this free isocyanate reacts and produces the so-desired silencing effect.

Satisfactory results have been obtained with a polyurethane prepared from a polyester resulting from the esterification of a polyalcohol and a dicarboxylic acid. Examples of suitable acids include adipic, phthalic, succinic, malonic and maleic acids or anhydrides. Examples of suitable alcohols are: propane triol, ethylene-glyool, diethylene-glyool, butylene glycol and trimethylol propane.

It is preferable that the above polyesters have an aid number lower than 1 to 40 and that the ratio of hydroxyl groups to carboxyl groups, in the reactants of the resin, is between 4 hydroxyls per 1 carboxyl and 1 Va hydroxyl for 1 carboxyl.

The polyester is then reacted with an organic diisocyanate or polyisocyanate to obtain a polyurethane. Among the suitable diisocyanates, there will be mentioned metatoluene diisocyanate, the aforementioned para-phenylene diisocyanate, 1-5-diisocyanate and 4,4-diphenylmethyl diisocyanate, the metatoluene diisocyanate mentioned above being however preferred.

As specific examples of suitable polyester-based compositions, the following will be mentioned: (1) Trimethylol propane 4 moles
 adipic acid. 1 mole
 1/2 mole phthalic anhydride
   dilmer acids i / 2 mole (2) Glycerol 4 moles
 adipic acid 1 mole
phthalic anhydride. 1/2 mole dimeric acids.

Va mole (3) Trimethylol propane. 4 moles of adipic acid. 2 Va moles
 phthalic anhydride. 1/2 mole
 1/2 mole dimeric acids
A satisfactory polyurethane is prepared by mixing 50 parts by weight of the resin of any one of the three examples above with 25 to 75 parts by weight of a metatoluene diisocyanate containing 1 to 25 g of. ethyl cellulose.

The heat resistance of the compositions formulated above can be improved by adding to said compositions or mixtures of reagents poly-methyllalphenyls to obtain plastic cellular substances. A satisfactory cellular polyurethane can be prepared by adding to the compositions or reaction mixtures from 0.05 to 5% water (by weight) so as to cause CO 2 formation and foaming.

It is also possible to add to the compositions whose formulas have been given above, a metallic soap, such as zinc stearate, for example, in order to obtain a cell of more uniform structure.

Depending on the character of the particular polishing or grinding operation in which the grinding wheel is to be used, an appropriate abrasive of the desired kind and grain size will be chosen from among the many varieties. that we find in commerce; likewise, the volumetric proportion of the abrasive chosen, relative to the foamable resin composition, may vary.

For example, a material intended for the manufacture of a wheel of given dimensions for ordinary uses could be composed of 330 g of an abrasive consisting of regular grains of alundum, number 46, and 300 g of a foamable resin. polyurethane of the rigid grip type previously described. On the other hand, to obtain a wearing wheel of the same dimensions, but which is capable of providing one; finer surface on the grinding wheel object, without it being otherwise capable of generally ensuring such a high removal of material from said object or of having such a long service life, 160 g of the same abrasive can be used, mixed with
150 g of the same resin.

In any case, whatever the particulate abrasive of which the wearing grains are composed, it is important that the coarseness and the weight of these grains be such that, when the mixture is subjected to the action of a centrifugal force of lia manner and under the conditions that will be described more Mn, said grains are displaced medially by said force and are thus forced to accumulate for the most part in the annular peripheral portion of the grinding wheel.

Another additive is incorporated into the mixture, consisting of a material which, under the conditions of molding of the wheel or the like, is not affected to any substantial degree by the centrifugal force generated. With regard to this factor, said other addition agent can be chosen from many materials, but it does not affect that the material chosen is an inert substance, i.e. that eXe does not react with the polyurethane ( or with its constituents) under the conditions prevailing either during the manufacture of the grinding wheel, or during Ide its subsequent use.

In addition, it is important that the incorporation of this second addition agent does not have a deleterious influence on the way in which the wheel behaves during the use to which it is subjected, such as polishing or grinding. of a metal, for example. It is finally evident that the degree of fineness of the material (usually that of a flour) is such that this material does not risk being affected by the action of the centrifugal force generated by the rotation of the mold during in the manufacture of the grinding wheel.

Among the materials compatible with the required conditions will be mentioned finely ground diatomaceous earth, limestone, aluminum oxide and magnesium oxide, applied separately or in combination. The licensee has further found that a very fine silicon carbide-based flour, such as that commonly sold by the <(Norton Company under the trademark Crystalon, 4-FX, is very satisfactory for use with such an addition agent, in that it has, in addition to the advantageous properties which have just been mentioned, other desirable characteristics,

such as borrowing heat from polyurethane or other resin composition used in the mixture. A typical formula of such a mixture based on such a silicon carbide flour is as follows:
Aluminum oxide at room temperature 450 g
Silicon Carbide Flour At Temperature
 ambient 15 g
Nopco A-625 resin-plastic mixture and
of diisocyanate, toluene in the ratio
 from 54/46 215g
Although the procedure for mixing the above materials and then molding it may vary, the following procedure will be mentioned, which has been found to be satisfactory:

   -mechanically mix the plasti constituents
ques; -add the aluminum oxide and mix for 15 seconds
counts; add silicon carbide powder and knead
15 seconds; -dump the mixture into a heated mold (54 71 C); after closing the mold, centrifuge for 45 seconds
at 2000 revolutions per minute starting the centri-
fugation a minute and a half after the mixture
has been discharged into the mixer; -after an interval of 4 minutes, cool the mold
in water at 15.5 C by keeping it in the
bath until the expiration of a period of time
total of 10 minutes; -bake 2 hours at 100 C.

Modifications can be made to the operating mode described above, in particular the adjustment of the temperature at the various stages and the corresponding time allocated to these stages. This is how we could use! Set the molds at room temperature of 24-32.20 C, setting the start of centrifugation and its duration accordingly. Likewise, by using a mold at such an ambient temperature, the cooling stage could be replaced by a rest period and the placing of the molds inside the oven could be delayed to a corresponding extent, for example by 10 minutes. after centrifugation, in order to promote gel formation and keep the abrasive in suspension.

The apparatus shown in FIG. 1 essentially comprises an annular slack 1, the base of which is fixed by means of any suitable device, preferably in a detachable manner, to a turntable support T capable of receiving rotation about a vertical axis at the center. 'of a belt, worm gear or other suitable control mechanism.

The mold 1 is provided with a plate forming a cover 2
(not shown in fig. 1) which can be fixed in place (JE'g. 2) said plate having a central opening 3 intended to fit around a pin 4 threaded axially, a nut 5 thus being able to firmly fix said axis to the actual mold.

To use this device of simple form, is deposited in said device, after removal of the cover, a measured amount F of the foamable and gellable resin composition chosen and in the manner previously described the second addition agent is deposited therein, i.e. in the form of a layer covering the bottom of the mold, are, if desired, using an appropriate spout receptacle 6, in the vicinity of the axis 4, as shown àlafig. 1.

If the resin-based material or plastic substance is foamable polyurethane, the placing of the body in question inside the mold is preferably carried out just before starting the foaming stage, which, if the conditions of temperature and others are satisfactory, quickly follows the meeting of the reaction elements. After closing the mold, and as soon as the contents of said mold have reached the foaming stage without being yet in the gel state, a rotation is imparted to the mold about its axis, preferably at a relatively high speed. , it being able, for example, to reach 3000 revolutions per minute when the radius is of the order of 15 to 17.5 cm.

Of course, the speed will be modified so as to ensure a comparable centrifugal force depending on whether the radius is shorter or longer, as well as insofar as such a modification may be made necessary by the degree of fluidity of the material, by the way in which the bubble forming gas is generated and by the time required for gel formation. Of course, the factors to be discussed will also influence the time required for this centrifugation, but a period of a few minutes will usually suffice to achieve the desired result.

In any case, it is important that the quantity of material placed in the muffle is less than that necessary to fill it before said material has been expanded by the formation of gas bubbles in this material.

The initial effect of the centrifugal force is to project the mass of material radially outward to an area where it accumulates in the form of a ring whose additional movement in the same direction, marl as transversely. in said direction is prevented, said material however being free to expand in a radial outward direction as its volume is increased by the formation of gas bubbles. The rotation of the mold is continued until the material has been sufficiently gelled so that the resulting discoid wheel or body A, shown in FIG. 2, no longer tends to sag or to undergo any other deformation under the influence of gravity.

As has been indicated previously, in order to accelerate such gel formation, the mold and its contents can be subjected to cooling, during a period of time immediately following the foaming tempering stage. . Fairly precise timing is necessary since such a foaming tempering must be completed completely and sufficient gel formation must nevertheless occur for a short time; after foaming so as to minimize the migration of individual abrasive grains g.

When proceeding in the manner previously indicated, it is found that satisfactory results are obtained when a cooling period of 4 to 10 minutes is applied after the components have been discharged from the mixing apparatus provided that this period cooling is applied in such a way as not to obstruct the foaming tempering following centrifugation and thus ensures the complete filling of the mold.

When use is made of a polywrethane such as that described, or of another resinous composition which requires to be heated for its setting or final hardening, conventional cooking must, of course, be followed by the cooling cycle, to complete the hardening of the grinding wheel. If it is the polyurethane which is applied as resin, the mold (still containing the grinding wheel) must be placed in an oven at a relatively high temperature (reaching 143 "C) for a period of approximately one to two hours. , whenever a relatively hard product is desired.

The various parts of which the mold is made will be solid, or not perforated, as shown, in addition to preferably being kept tightly fixed to each other around the perimeter of the mold during the centrifugation stage, so as to prevent exhaust of the excess gas which may have been generated during the reaction which takes place between the chemical constituents of the resin, or of a gas-generating addition agent when such an agent is used. However, a gap should be provided near or along the central shank or stud 4, in order to allow excess gas to escape from the inner portion of the grinding wheel, i.e. of where such gas would tend to accumulate during the hardening stage of foaming.

By this means, the formation of blisters and other undesirable cavities in the outer annular portion of the wheel will be almost completely avoided, besides that the side faces of the wheel body will be limited by a thin layer, or integument, a3 (fig. 4), made of a thickened and essentially non-cellular resin.

The product obtained will be a discoid body cellu l, a, ire A (fig. 3), but a radial section following 4-4 (fig. 3) would indicate, as shown in fig. 4, that the multitude of mini-bubbles α gas bubbles which were initially formed as a result of the foaming of the material have coalesced in the outer portion of said body, causing a corresponding increase in the size of the resulting bubbles or individual cells. al,

the closed character s-of said cells and their uniform distribution being nevertheless maintained in all parts of the envisaged portion and the membranes a2 separating the bubbles being at the same time forced to thicken in said envisaged portion.

The resulting article, in the form of a disc or pack, will therefore include a central portion in which the Celts will be numerous and small, and an outer portion,! or peripheral edge (the thickness or radial extent of which may vary as desired), in which the resulting cells gradually increase in size and are provided with thicker intermediate membranes a2.

This edge portion, or peripheral, is moreover denser than the central portion, its density or weight per cubic centimeter possibly being for example double or triple that of the central portion, when the resin used is foamable polyurethane. In addition, as a result of the central trifugal force generated by your rotation of the mold, the grains of abrasive g, which were mixed with the polyurethane or other resinous composition, will gather in said outer annular portion, where they will be embedded in- or carried by the membranes a2, while being kept spaced from one another by the bubbles or intermediate cells a1.

The introduction of granular or other materials whose dimensions and weight are such that their centrifugation is not carried out at the same time and at the same number of revolutions per minute as the abrasive used for grinding, allows the obtaining physical properties and working capacities of the grinding wheel which, until now, had not been considered possible. While an important advantage of using a material of the non-centrifugal type is to improve the inner ring, it should not be forgotten that the same material contained in the wearing ring plays an equivalent role without depreciating the grinding wheel to any extent. point of view.

Among the other advantages resulting from the addition of such a material, the following will be mentioned: 1) The incorporation of such an addition agent into the compound.
part of which the outer ring is made, when said
agent is a fine powder abrasive, increases
instead of decreasing the number of points
 abrasion wear available for the
 job.

  2) Such an addition agent occupies a place which would be
otherwise occupied by the resin used as
plastic, so that it decreases in the necessary quantity
 plastic material, relatively expensive, all
while also advantageously reducing the quantity
of facing plastic, where it can come into
contact with the work and contribute to the development
 heat, by friction.

  3) Silicon carbide flour or powder or
other additive tends to behave at the
way of an aggregate that gives plastic a
increased resistance similar to that resulting from
the introduction of carbon black into the rubber
 cabbage.

  4) Such an addition agent (in particular the powder
of silicon carbide) appears to behave as
a balancing agent during heating of
grinding wheels, during curing or vulcanization, in
absorbing heat, at times, and releasing
calories absorbed at other times, which
avoids the forces tending to be created during
stages of heating or cooling between
 the two rings.

     5) The incorporation of such an addition agent into the
foaming plastic and abrasive mass decreases
noticeably the tendency of mixing <plastic
abrasive)> to flow under the action of gravity or
 other forces, without hindering separation
from abr. asiî which occurs during the centrifuga
tion, after which, as soon as the annular portion
has been formed, the foaming income is
carried out without it being accompanied by sliding
or sagging of the perimeter or annulled bead
   heavier air.

  6) The additive, in particular the powder
silicon carbide, is less sensitive to forma
 tion of notches.

  7) By modifying the proportion of carbide powder
silicon or other incorporated addition agent, it
becomes possible to regulate the union strength of the
constituent elements of the grinding wheel, which
to expand the possible range of hardness degrees
 or softness of the mold.

As previously explained, it is important that the additional material incorporated by the holder into the constituent elements of the grinding wheel is an inert substance, and that it is above all canvas that it does not react with the plastic resin used as a binder; but this does not mean that it should not, in itself, play a useful role. In fact, the silicon carbide powder or flour mentioned as such an additive can not only impart strength to the plastic member, but behave as an additional polishing agent when brought into contact with. the part or work to be ground.

Similar useful effects can be obtained by using an addition agent based on graphite in the form of fine flakes. Another additive found to be particularly useful under special working conditions is composed of fine metal powder or fine metal flakes, such as powder or aluminum flakes, for example. .

In fact, provided that the characteristic of (non-centrifugation)> is observed, there is a wide variety of materials from which the choice of a satisfactory additive can be made, such a choice depending on the main role that the additive is called. to play, namely: -reducing the burn in the case of a grinding wheel
polish or grind metals; - ensure lubrication; -increase resistance or simply reduce the
 amount of expensive plastic used
as a binder for the abrasive.

It is also possible - and it may in certain cases be advantageous - to use several kinds of the chosen abrasive which differ as regards their fineness, one of them being relatively large, so that it reacts in the manner previously described to the action of centrifugal force, and another being comparable to the very fine powder of silicon carbide previously described which does not react in this way but remains substantially uniformly distributed in all parts of the grinding wheel slack. It is also possible, by making use of a sort of abrasive intermediate between the preceding kinds, to obtain a grinding wheel provided with at least three distinct rings, namely the outer ring,

in which the coarser and / or heaviest granular abrasive is collected or retained; an intermediate ring, in which is retained the granular abrasive, that is to say the least influenced by the centrifugal force; and an inner ring, essentially free of any abrasives. In the three zones in question, one will also find, incorporated in a uniformly distributed manner, the very fine portion, similar to a flour, which is not influenced by the centrifugal force and behaves above all like a load.

The fact that such an intermediate neau year is incorporated into the. pack desirably influences the concentrioity of the outer ring, besides! it makes the transition between the various zones of which the mussel is composed less clear or more gradual.

In addition, the additive material, less influenced by centrifugal force, in particular when it is used in conjunction with a polyurethane resin liable to foam and to be converted into a gel, can be chosen so that it supports and / or governs the reaction which takes place between the elements contributing to the formation of such a resin. The result is to make possible the development or extension of new and desirable physical properties in the resulting product.

In the case of a grinding wheel, for example, a very significant advantage can be obtained which consists in a freer cut and, in general, in a better behavior, among other things, a longer service life. .

As explained above, the gas bubbles causing the formation of foam in a polyurethane resin can result from the reaction between the constituents giving rise to the resin and / or from an addition of water. carried out for this purpose- to the reaction mixture.

The introduction and uniform distribution of the small amount of water required are difficult problems, but the incumbent solves these problems very satisfactorily by making use, as an additive or adjuvant of the product. noncentrifugation, of a material which contains a determinable amount of water as a hydrate or which is adsorbed to the surface of particles which are to react to form the desired gas bubbles. One such material which has given very satisfactory results is finely ground mica, such as native hydrated silicate, known under the names of isinglass)> or <Moscow glass)>.

Other materials which are also satisfactory if they contain the required amount of adsorbed water are aluminum silicate -natural or calcined-, airgel silicate, calcium carbonate and 'attapulgite, as well as an artificial material such as <(ICellophane.

It has been mentioned that the additive material is finely ground, but this does not imply that this material must necessarily have the fineness of a flour. The only condition is that when such a material is used in conjunction with abrasive grains, its particle size is such that its action is differential when subjected to centrifugal force, as in the casting of a grinding wheel. using in the manner previously described. As well as the size of the particles of the additive matter, the weight of this mayor sara has a factor.

Thus it has been found possible to make use, to manufacture such a grinding wheel, of an abrasive in grains of 0.5 m, together with an additive material chosen with a size of between 0.177 and 0.149 mm. and effecting the timing of the centrifugal molding operation so that the abrasive is subjected to centrifugation, while the additive material remains substantially stationary.

The choice of such an additive material containing adso water! rbóe allows the introduction of additional small amounts of water, not only in a very dispersed manner, but also in particular succession, so that a delayed gas-producing reaction is obtained in areas local.

In other words, the reaction between the constituents giving rise to the polyurethane resin can be initiated and then directed so that it takes place in a normal manner for a predetermined size, after which the additive material can be carried out. be introduced quickly, together with the abrasive, and m; dipped or kneaded with the resin, which has the effect that the rate of chemical gas-generating activity increases and that an additional gas evolution takes place not only during the centrifugal molding operation, but even after this operation is completed.

The foaming temper of the resin mixture in the mold can be ensured in this way, in addition to the fact that, by adding these small quantities of dispersed water, the membrane structure a2 which is obtained in the outer portion of the grinding wheel, such as shown in fig. 6, can itself be made porous by the multitude of fine cells α resulting from the action of the water supported by the fine particles of additive material present in said structure.

It has thus been observed that the fact of thus reducing the solid and more or less rigid state of such a membrane structure in a wheel manufactured in the manner previously described improves the mode of action of said wheel from many points of view. without this reducing the solidity or the mechanical resistance of the wheel considered as a whole.

When, in the manufacture of grinding wheels or wheels by the present process, use is made of a non-centrifugal additive of the kind described, careful examination indicates that the grain spacing of the abrasive is as desired, either approximately the diameter of a grain; and that the gas bubbles contained in the plastic substance are not only larger, but also distributed more evenly.

In other words, it is possible by this means to obtain a mass of plastic substance which is more tenacious, but in which the trapped bubbles are larger.

In reality, independently of its function as a binder in the finished mold, the composition of plastic resin causes the abrasive grains and the particles of the charge added at the time of the centrifugation and some time afterwards to rub off. and this maintains the mixture in a state such that the abrasive lends itself to desired placement and distribution. Angular particles, or those with rough or non-slippery faces, require a sufficient quantity of plastic material, and a sufficient degree of liquidity of this material to overcome the friction of the particles between them in order to obtain a satisfactory centrifugation. .

Centrifugation then separates the wearing granules from the plastic material and assures the formation of the desired outer ring, as well as the desired ratio of abrasive to plastic, allowing excess of the latter to form the year. neau inténleur ,, whose rolessprinlcipal is to partilciper in mounting the grinding wheel on a spindle or other support.

The incorporation of an addition agent such as that indicated above has the effect of greatly improving the behavior of the plastic resin from all the points of view mentioned.

As mentioned previously, resins or elastomers other than polyurethane are also suitable for the intended object, and an example will be mentioned an epoxy resin-based mixture of the following composition: -Epoxy resin (Shell Chemical Co.
 EPON 828) ..

   100 g -Tween 20 (pollyoxy monolaurate-
ethylene sorbitan). 3 drops -Celogen (foaming agent) 2g -DETA (diethylene triamine) 6 g
Celogen is a hydrazide, of P, P1-oxy-bisbenzene sulfonyl. Another applicable foaming agent is BL-353, which is an N, N'-dinitrosoterephthalamide of N-dimethyl. The above mixture would have a compressive strength of 7.7 kg per cm2, and the centrifugation would provide an even higher compressive force.

Other resins which require a foaming or gas-producing agent to be added to them in order to ensure that the finished product will have the desired cell structure include the phenol-formaldehyde resins. The use of these resins in obtaining the desired product is described in the patent issued in the United States of America under the? 2113185, dated April 5, 1938, in the name of Rudolf Thilenius.

A foaming plastic material suitable for molding by the present process can consist of any of various resins or elastomers in which air or other gas can be trapped in the form of bubbles, during their mixing, provided that a such elastomer or resin is capable of being poured into a mold and subjected to a centrifugal action, as described, before its setting or formation of gai.
