Verfahren zur Herstellung von Propenoxid
Die vorliegende Erfindung betrifft ein Verfahren zur Herstellung von Propenoxid durch direkte Oxidation von Propen mit Sauerstoff oder Sauerstoff enthaltenden Gasen in der Gasphase mit oder ohne Beteiligung eines extra zugegebenen Katalysators in einem Temperaturbereich von 150 bis 500 ° C in einem Reaktor der mit inerten Materialien ausgekleidet bzw. modifiziert ist.
Propenoxid ist eines der wichtigsten Zwischenprodukte der chemischen Industrie; es wird hauptsächlich zur Herstellung von Propylenglykolen benötigt, die in überwiegendem Maße zu Polyurethanen weiterverarbeitet werden. Bifunktionelle Polypropylenglykole mit hochviskosen Eigenschaften bzw. Mischaddukte aus Propen- und Ethylenoxid oder die Monoalkylether dieser Verbindungen stellen wichtige Rohstoffe dar, die zur Herstellung unterschiedlichster Produkte verwendet werden (z.B. Entschäumer, Entformungsmittel, Desmulgatoren, Bremsflüssigkeiten, Metallbearbeitungshilfsmittel, Textilhilfsmittel, Schmiermittel und Klebstoffe).
Propenoxid selbst stellt ein gutes Lösemittel für Celluloseacetat, Nitrocellulose, Klebstoffe, Harze und andere Stoffe dar und wird als Stabilisator für chlorhaltige Polymere, als Korrosionszusatz für Kühlflüssigkeiten und Schädlingsbekämpfungsmittel sowie zur Unkrautvernichtung und als Desinfektions- und Sterilisationsmittel eingesetzt.
Bislang gibt es zur Herstellung von Propenoxid kein zufriedenstellendes Direktoxidationsverfahren, da neben Propenoxid selbst stets größere Mengen an Neben- oder Abfallprodukten erzeugt werden, die in weiteren Aufarbeitungsschritten abgetrennt werden müssen. Ferner muß bei den Koppelproduktprozessen zur
Kostendeckung auch für das Beiprodukt Verwendung vorhanden sein bzw. ein angemessener Preis erzielt werden.
Bei dem konventionellen Chlorhydrin-Verfahren wird das aus Propen und Chlor in wässriger Lösung hergestellte Chlorhydrin mit Kalkmilch (Ca(OH)2) dehydrochloriert. Dabei erhält man eine CaCI2-Lösung, die nach Aufarbeitung ins Abwasser gegeben wird und eine erhebliche Umweltbelastung darstellt.
Bei der Solerückführungsmethode wird das Chlorhydrin mit NaOH aus der Zellenflüssigkeit der Chloralkali-Elektrolyse umgesetzt; dabei entsteht eine NaOH/NaCI-Lösung, die aufkonzentriert und von organischen Stoffen gereinigt werden muß, ehe sie in die Elektrolysezelle zurückgegeben werden kann.
Die Herstellung von Propenoxid durch indirekte Oxidation mit Peroxiden oder Persäuren ist ebenfalls ein Zweistufenverfahren, das sich vom Chlorhydrinprozeß dadurch unterscheidet, daß die entstehenden Koppelprodukte häufig in größeren Mengen als Propenoxid selbst anfallen und hierfür auch ein Auslaß vorhanden sein muß.
Zur Epoxidation von Propen werden Wasserstoffperoxid, organische Persäuren und organische Hydroperoxide verwendet. Die Epoxidation mit H2O2 wird gewöhnlich in flüssiger Phase (z. B. Methanol/Wasser) in Gegenwart eines Katalysators (MoO3) oder Titanoxid auf SiO2 bzw. Ti-haltigen Zeoliten wie TS-1 (Enichem) bei 40 - 50 °C und einem Druck von 4 bar durchgeführt. Propenoxid-Selektivitäten von 75 - 99 %, bei allerdings sehr geringen Umsätzen, werden berichtet. Hauptnachteile sind die hohen Kosten von H2O2 und dessen schwierige Handhabung.
Bei der Oxidation mit organischen Persäuren werden Perpropionsäure und Peressigsäure (Daicel) verwendet, wobei in flüssiger Phase Propenoxid und die korrespondierende Carbonsäure gebildet werden. Zu nennen ist in diesem Zusammenhang der Bayer-Degussa-Prozeß, bei dem aus Essigsäure oder Propionsäure mit teurem H2O2 die Persäuren generiert werden, die mit Propen zu Propenoxid und der korrespondierenden Säure reagieren. Hauptnachteil bei diesem
Koppelproduktprozess ist ebenfalls wieder der große Anfall an den entsprechenden Nebenprodukten, d.h. den Säuren, für die ein Markt vorhanden sein muß und die die Flexibilität des Verfahrens erniedrigen.
Die Oxidation mit organischen Hydroperoxiden hat in den letzten Jahren an Bedeutung gewonnen, da für die entstehenden Koppelprodukte, vor allem Styrol bzw. Methyl-tert.-Butylether (MTBE), zunehmender Bedarf auf dem Weltmarkt besteht. Zum Einsatz kommen bevorzugt tert.-Butylhydroperoxid, Ethylbenzolhydroperoxid und Cumolhydroperoxid, die als Coprodukte Isobuten (bzw. Methyl-tert.-Butylether), Styrol bzw. Methylstyrol liefern. Das sogenannte SMPO-Verfahren von Shell, das Propenoxid im Koppelverfahren mit Styrol produziert, verwendet einen TiO2-haltigen Kieselgel-Katalysator (z.B. EP-A- 0 345 856). Dieses Verfahren profitiert z.Z. von guten Weltmarktpreisen von Styrol.
Oxidationen in der Flüssigphase, die mit oder ohne Katalysator (homogen oder, heterogen) durchgeführt werden (FR-A- 2 1 15 752, DE-A-4 447 231 ), liefern zwar oft bessere Ausbeuten als die Gasphasenverfahren, sie sind jedoch mit schwierigeren Trennaufgaben, Korrosionsproblemen und komplizierten Technologien verbunden, so daß bisher keine großtechnische Anwendung bekannt geworden ist.
Eine kanadische Druckschrift (CA 986127) beschreibt eine Gasphasenreaktion von Propen (93,9 %) mit Sauerstoff (6,1 %) in einem Stahlautoklaven mit Glaseinsatz bei einer Temperatur von 226 °C bei 5 bar Druck. Nach 90 Minuten beträgt die - Selektivität zu Propenoxid 64% (zum Umsatz werden keine Angaben gemacht). Dieses Verfahren hat vor allem den Nachteil der viel zu langen Verweilzeit und der Verwendung von relativ teurem reinem Sauerstoff, was ein sehr hohes Sicherheitsrisiko darstellt.
Aus zahlreichen Patenten der Odin Corporation (US-A-5,1 17,01 1 ; US-A- 5,142,070; US-A-5,241 ,088; EP-A-0 268 870) sind Verfahren und Reaktoren zur Propenoxidation in der Gasphase unter erhöhtem Druck bekannt, die sich teilweise
einer Alkalimetallnitrat-Schmelze als Katalysator bedienen oder zum Teil unkatalysiert ablaufen. Die beste hier berichtete Selektivität zu Propenoxid ist 60,8% bei einem Propenumsatz von 8,3% (US-A-5, 142,070).
Alle katalytischen und nicht-katalytischen Direktoxidationsverfahren von Propen zu Propenoxid in der Gasphase zeigen bislang den Nachteil, daß sowohl die Umsätze als auch die Selektivitäten zu PO nicht sehr hoch sind. Aus diesem Grund wird derzeit noch keines dieser Verfahren industriell genutzt.
Aufgabe der vorliegenden Erfindung ist es somit ein Verfahren zur Herstellung von Propenoxid durch Direktoxidation von Propen zur Verfügung zu stellen, daß die Nachteile der bekannten Verfahren nicht besitzt, d.h. mit dem sich Propenoxid- Selektivitäten > 60 % erreichen lassen, ohne das Neben- oder Koppelprodukte in stöchiometrischen Mengen anfallen.
Es wurde nun überraschend gefunden, daß Propenoxid sehr selektiv, effektiv und kostengünstig in einem kontinuierlichen Gasphasenverfahren in einem mit inerten Materialien ausgekleideten Reaktor hergestellt werden kann. Erfindungsgemäß können die Innenwände des Reaktors und/oder Einbauten zur Lenkung des Gasstromes bzw. Einbauten, welche die Strömung der Reaktanzen im Rohrreaktor steuern, wie z.B. Thermoelemente, mit einem inerten Material beschichtet sein oder aus einem solchen Material bestehen.
Die vorliegende Erfindung betrifft somit ein Verfahren zur Herstellung von Propenoxid, wobei ein Gemisch aus Propen und Sauerstoff oder einem Sauerstoff enthaltenden Gas, gegebenenfalls in Gegenwart eines Katalysators, in einem Reaktor bei einer Temperatur im Bereich von 1 50 bis 500°C umgesetzt wird, wobei der Reaktorinnenraum ganz oder teilweise mit inerten Materialien ausgekleidet ist.
Überraschend wurde gefunden, daß ein innen mit inerten Materialien beschichteter
Rohreaktor im Vergleich zu einem Reaktor gleichen Durchmessers aus normalem
Standardstahl (z.B. V2A) bereits ohne Katalysator bessere Propenoxidausbeuten liefert.
Die Produktselektivität läßt sich hierbei über den Feuchtigkeits- und CO2-Gehalt der eingesetzten Luft bzw. des verwendeten Gasgemisches zur Oxidation sogar noch steigern.
Unter inerten Materialien sind erfindungsgemäß solche Materialien zu verstehen, die keine bzw. nur minimalste Wechselwirkungen oder chemischen Reaktionen mit den Reaktanzen eingehen und keine Chemi- oder Physisorption auf ihrer Oberfläche erlauben. Inerte Materialien, die sich zur Beschichtung des Reaktorinnenraumes bzw. zur Beschichtung von Reaktoreinbauten eignen, können beispielsweise aus den Materialien der folgenden Gruppe ausgewählt weiden: eines oder mehrere Edelmetalle der 8. Nebengruppe des Periodischen Systems, insbesondere Gold, Titan, Tantal, Glas, Emaille, Quarz, Keramik oder Teflon.
Das erfindungsgemäße Verfahren wird vorzugsweise kontinuierlich betrieben, wobei als Oxidationsmittel für Propen Luft verwendet wird. Eine komplexe Aufarbeitung erübrigt sich somit. Nicht umgesetztes Propen wird bevorzugt nach Abtrennung des Propenoxids, der Inertgase und der Nebenprodukte in den Zulaufstrom des Reaktors rückgeführt.
Die Reaktionstemperatur liegt im Bereich von 150 bis 500°C, vorzugsweise im Bereich von 220 bis 380°C, bei einem Druck im Reaktor im Bereich von 1 bis 100 bar, insbesondere 10 bis 55 bar.
Erfindungsgemäß betragen die Verweilzeiten für das Gasgemisch im Reaktor 0,1 bis 1 5 Minuten, vorzugsweise eine bis 1000 Sekunden, besonders bevorzugt 2,5 bis 500 Sekunden. Das beschriebene Verfahren unterscheidet sich ferner von den bisher bekannten Gasphasenoxidationsverfahren auch dadurch, daß die
Reaktionsführung kontinuierlich in einem unter Druck betreibbaren Reaktor mit hydrodynamischen Verweilzeiten im Sekundenbereich durchgeführt wird - im Gegensatz zu vielen beschriebenen Autoklavenverfahren mit Verweilzeiten im Minuten- bis Stundenbereich.
Bei dem erfindungsgemäßen Verfahren weist der Eduktgasstrom vorzugsweise folgende Zusammensetzung auf: 50 bis 95 Vol.% Propen und 5 bis 50 Vol.% eines Sauerstoff enthaltenden Gases, z.B. Luft, oder eines Gemisches aus Sauerstoff und Inertgasen (Verhältnis 0, 1 bis 1 0).
Als Inertgase kommen z.B. Propan, Kohlendioxid, Wasserdampf, Methan, Stickstoff oder Argon in Frage.
Ein weiterer Vorteil des erfindungsgemäßen Verfahrens liegt darin, daß gegebenenfalls auf den Zusatz jeglichen Katalysatormaterials verzichtet werden kann, so daß eine spätere Abtrennung, Aufarbeitung, Entsorgung bzw. Regenerierung des Katalysatormaterials entfällt, was zu erheblichen Kosten- und Zeitvorteilen (Reaktortotzeiten entfallen weitgehend) bei der kontinuierlichen Fahrweise führt.
Allerdings ist es auch möglich, das erfindungsgemäße Verfahren in der Gegenwart von heterogenen Katalysatoren durchzuführen. Als Katalysatoren werden besonders Verbindungen auf Übergangsmetallbasis, ganz besonders auf Basis Titan, Vanadium, Chrom, Eisen, Cobalt, Nickel, Kupfer, Molybdän, Ruthenium, Palladium, Wolfram, Rhenium und Silber bevorzugt.
Durch optimierte Auslegung des Strömungsrohres und der Einbauten des Reaktors lassen sich Umsatz und Selektivität des Verfahrens sogar noch optimieren. Durch Verwendung von Rohrbündelreaktoren läßt sich das Verfahren beliebig zu technisch interessanten Volumenströmen hochskalieren. Der Einsatz von Luft geeigneter Reinheit oder mit Zusätzen von Agenzien zur Unterdrückung bestimmter Nebenreaktionen ermöglicht eine weitere Erhöhung der Selektivität zu
Propenoxid. Solche Reagenzien oder Inhibitoren sind dem Fachmann geläufig; bevorzugt werden oftmals chlorhaltige organische Verbindungen, besonders Alkylchloride, insbesondere 1 ,2-Dichlorethan, hierfür eingesetzt.
Die erhaltenen Selektivitäten zu Propenoxid (bezogen auf Propen, das im Überschuß eingesetzt wird) liegen bei über 60 %; wichtigste Nebenprodukte sind Acrolein und Acetaldehyd. Es ist hier anzumerken, daß ein literaturbekannter Reaktionsweg die Oxidation von Acetaldhyd zu Peressigsäure ist, die dann unter Sauerstoffübertragung aus Propen Propenoxid und Essigsäure als Koppelprodukt bildet. Unter den hier erstmals beschriebenen Reaktionsbedingungen wirkt sich zusätzlich in den Reaktandenstrom eindosierter Acetaldehyd jedoch nicht reaktionsfördernd, sondern eher reaktionshindernd auf die Oxidationsreaktion aus.
Die Ausbeuten liegen bei dem erfindungsgemäßen Verfahren über 7%, insbesondere über 8%, vorzugsweise > 9 %, bei Selektivitäten zu Propenoxid von > 60%, insbesondere > 61 ,5 %. Die Propenumsätze betragen > 13%, insbesondere > 14%, vorzugsweise > 1 5%.

Die Erfindung soll anhand der folgenden Ausführungsbeispiele näher erläutert werden, ohne sie hierdurch in irgendeiner Weise einzuschränken .
Der Reaktor besteht aus einem senkrecht nach unten gelagerten Stahlrohr (Länge: 30 cm, davon 5,4 cm Reaktionsraumlänge; Innendurchmesser: 9,5 mm; Reaktionsvolumen: 3,8 ml; Stahl-Nr.: 1 .4571 ) und ist mit einem beheizbaren Außenmantel ausgestattet.
Die Zudosierung des Propens erfolgt mit Hilfe einer Pumpe, die das verflüssigte Alken mit einem Druck von 1 00 bar in den Reaktor fördert; die Luftzufuhr erfolgt über einen Massendurchflußregler, der die Betriebsweise des Reaktors unter konstantem Volumenstrom ermöglicht. Die Druckkonstanz im Reaktorinneren wird
durch ein Überströmventil am Reaktorausgang ewirxt. Zur Bestimmung der Zusammensetzung des Produktgasstromes dient ein Gaschromatograph, der eine kontinuierliche Analyse in beliebigen Zeitintervallen (mit Rücksicht auf die Retentionszeiten der Produkte auf der Kapillarsäule) ermöglicht.
In der nachstehenden Tabelle ist eine Auswahl der Ergebnisse der Gasphasenoxidationsreaktion von Propen mit Luft zusammengestellt:
Versuch 1 wurde in einem Strömungsreaktor aus Standardstahl mit eingebauten
Standard NiCrNi-Thermoelementen ohne sonstige Einbauten oder Belegung mit
Inertmaterialien durchgeführt.
Versuch 2 wurde in dem gleichen Reaktor mit vergoldeten Thermoelementen durchgeführt.
Versuch 3 wurde in einem ansonsten identischen, aber innen vergoldeten Reaktor mit vergoldeten Thermoelementen durchgeführt.

Claims
1 . Verfahren zur Herstellung von Propenoxid, wobei ein Gemisch aus Propen und Sauerstoff oder einem Sauerstoff enthaltenden Gas, gegebenenfalls in Gegenwart eines Katalysators, in einem Reaktor bei einer Temperatur im Bereich von 150 bis 500°C umgesetzt wird, dadurch gekennzeichnet, daß der Reaktorinnenraum ganz oder teilweise mit inerten Materialien ausgekleidet ist.
2. Verfahren nach Anspruch 1 , dadurch gekennzeichnet, daß die Innenwände und/oder Einbauten zur Lenkung des Gasstromes des Reaktors mit einem inerten Material beschichtet sind oder aus einem solchen Material bestehen.
3. Verfahren nach Anspruch 1 und/oder 2, dadurch gekennzeichnet, daß als inertes Material mindestens eines der Materialien der folgenden Gruppe verwendet wird: eines oder mehrere Edelmetalle der 8. Nebengruppe des Periodischen Systems, insbesondere Gold, Titan, Tantal, Glas, Emaille, Quarz, Keramik oder Teflon.
4. Verfahren nach einem oder mehreren der Ansprüche 1 bis 3, dadurch gekennzeichnet, daß die Verweilzeit des Gasgemisches im Reaktor 0, 1 bis 15 Minuten beträgt.
5. Verfahren nach einem oder mehreren der Ansprüche 1 bis 4, dadurch gekennzeichnet, daß das Verfahren bei einem Reaktordruck im Bereich von 1 bis 100 bar durchgeführt wird.
6. Verfahren nach einem oder mehreren der Ansprüche 1 bis 5, dadurch gekennzeichnet, daß die Selektivität zu Propenoxid > 60% ist.
