Abstract
Die vorliegende Erfindung betrifft eine Folie umfassend wenigstens eine Trägerschicht und wenigstens eine darauf aufgebrachte Lackschicht, wobei wenigstens eine Schicht auf Basis eines Pulverlacks oder einer Pulverlackdispersion vorhanden ist.
Description
Folie und deren Verwendung zur Beschichtung von Formteilen
Die vorliegende Erfindung betrifft eine Folie mit wenigstens einer Trägerschicht und wenigstens einer Lackschicht.
Die Anwendung von Folien zur Beschichtung von Automobilaussenteilen ist insbesondere durch Fortschritte in der Thermoverformung und in der Technik der „In Mold Decoration" von Kunsstof formteilen von zunehmendem Interesse. (E. Bürkle in Kunsstoffe 87 (1997), 320-328; Modern Plastics International Band 11 , 1997, 33-34, G. Steinbichler und J. Gießauf in Kunststoffe 87 (1997), 1262-1270).
Stand der Technik sind mehrschichtige Folien, deren Klarschicht aus thermoplastischen Polymeren, z. B. Polyvinylidenfluorid (PVdF) besteht. Solche Folien sind beispielsweise als „In-Mold Surfacin Film" von 3M/REXAM kommerziell erhältlich. In WO94/09983 und EP 361823 /AVERY DENNISO Corp.) sind mehrschichtige Folien beschrieben, deren Klarschichten aus PVdF / Polyacrylat-Mischungen bestehen und deren pigmentierten Farbschichten auf Basis PVdF oder Polyvinylchlorid über eine Verbindungsschicht bzw. direkt darauf appliziert sind. Über eine Klebeschicht werden diese Verbünde auf das zu folierende Formteil appliziert, nachdem zuvor eine optionale Trägerschicht entfernt wurde. Nachteilig ist bei diesen Folien der hohe Halogengehalt von ca. 60 Gew.-% (Ökologie und Preis) sowie die unzureichenden Gebrauchseigenschaften der sehr weichen Klarschichten. Zudem werden die PVdF-basierenden Schichten mangels ausreichender Extrudiergängigkeit bevorzugt aus organischer Lösung heraus appliziert, was zu einer vorgebenen Beschichtungsfolge von 1. Klarschicht, 2. Basisschicht zwingt, um Anlösungserscheinungen in der einer zuerst
applizierten, unteren effektgegebenden Schicht und damit Farbton- und Effektänderungen zu vermeiden. Bekannt sind weiterhin Klarschichten aus thermoplastischenm Polymethylmethacrylat (PMMA), die bevorzugt durch Coextrusion mit der Trägerschicht und/oder Basisschicht erhalten werden (A. Grefenstein in Kunststoffe 87 (1997), 1332-1343). Diese neigen aber aufgrund der hohen Glasübergangstemperatur zur Sprödigkeit bzw. benötigen enge Verarbeitungsfenster für das Verformen und Handling der Folien. Zudem entsprechen einige Gebrauchseigenschaften solcher Schichten nicht den Anforderungen, die an hochwertige Klarschichten gestellt werden.
In der EP 251 546 wird ein Verfahren zum Beschichten von Automobilteilen mit einer lackierten Folie beschrieben. Die Folie enthält einen zuvor thermisch ausgehärteten, farbigen Lack. In der EP 361 351 wird dieses Verfahren mit strahlenhärtbaren Lacken umgesetzt, um die thermoplastischen Trägerfolien nicht durch hohe Temperaturen zu deformieren.
Das technische Problem besteht darin, die Folieneigenschaften im Ausgangszustand (auf der Rolle - nichtfliessend, nichtklebrig, blockfrei) mit der notwendigen Thermoverformbarkeit der Folie während der Verarbeitung (Dehnungen mit mehr als 100%) sowie den erwünschten Gebrauchseigenschaften des folierten Gegenstands (insbesondere die mechanische Festigkeit und Chemikalienresistenz) zu kombinieren. In der Patentliteratur sind zur Lösung Ansätze beschrieben, bei denen Folien hergestellt und verarbeitet werden, die in meist einer Schicht eine latente Härtbarkeit aufweisen, und nach der Applikation der Folie zur Aushärtung gebracht werden.
In WO96/10059 sind zweischichtige, latent thermohärtbare, in der Schmelze fließfähige Folien beschrieben, die zur Abdichtung von metallischen Fügestellen im Automobilbau eingesetzt werden. Beim Erwärmen dehnt sich die untere Schicht aus, die obere zerfließt und umschließt nach erfolgter Härtung die untere Schicht.
Die Schrift DE 196 33 959 beschreibt ein Verfahren zur strahleninduzierten Härtung einer Schutzschicht, die zuvor als äußere Schicht einer vorgeformten, mehrschichtigen Zierfolie in der Spritzgußform mit einem thermoplastischen Kunststoff hinterspritzt wurde. Die Harzzusammensetzung der Schutzschicht im ungehärteten Zustand besteht aus einer acrylcopolymeren Hauptkette mit einer Glasübergangstemperatur von 40 bis 120°C und einem mittleren Molekulargewicht (Mw) von vorzugsweise 45000 bis 80000 sowie mindestens einer (meth)acrylfunktionellen Seitekette, das mit einem mindestens trifunktionellen Vernetzer mit (Meth)acryloylgruppen und einem Photoinitiator versehen ist.
Durch den hohen Glasübergangspunkt und der vergleichsweise geringen Funktionalität an (Meth)acryloylgruppen des Polymers in der Schutzschicht sind die erhaltenen Filme nach der erfindungsgemäßen Bestrahlung der applizierten Zierfolie in den Gebrauchseigenschaften unzureichend für die hohen Anforderungen, die an Automobiiaussenteile gestellt werden. Zudem kann aufgrund der hohen Molekulargewichte des Hauptpolymers eine Applikation nur aus organischer Lösung erfolgen. Zudem können die im Automobilbau vorhandenen hohen Erwartungen mit den in der Schrift vorgeschlagenen einschichtigen Lösungen nicht erfüllt werden.
In den Schriften DE 196 54 918 A1 sowie DE 196 28 966 C1 (DAIMLER BENZ) wird vorgeschlagen, einen Lackfilm auf dem Folienverbund teilzuhärten, der dann mit einer Glasübergangstemperatur von kleiner 40°C,
insb. kleiner 30°C klebefrei zu verarbeiten (d. h. aufzurollen) ist und bei Temperaturen geringfügig oberhalb des Glaspunktes thermoverformt werden kann. Das dann folierte Fertigteil mit der o. g. Schicht wird dann mit elektromagnetischer Strahlung endgehärtet, um die Gebrauchseigenschaften sicherzustellen. Als Materialien für die so applizierte und verarbeitete Außenschicht (=Klarschicht) werden Phosphazene, Polyacrylate und Polyurethane als polymere „Bindemittel" vorgeschlagen und beansprucht. Als Nachteil der beschriebenen Lösung kann genannt werden, daß der nicht- bzw. teilgehärtete Film eine geschlossene Schicht darstellen soll, deren Glasübegangstemperatur zur gleichzeitigen Gewährleistung der Blockfestigkeit (Klebefreiheit) und der Tiefziehfähigkeit (Verformbarkeit) in einem bestimmten, sehr niedrigen Temperaturbereich liegen soll. Somit stellt die Lösung einen klassischen Kompromiss dar, um gegenläufigen physikalischen Anforderungen (Klebefreiheit und Dehnbarkeit) gerecht zu werden. Die Freiheitsgrade zur Auswahl geeigneter Materialien sind demnach sehr gering.
Es besteht somit Bedarf nach mehrschichtigen Folien zur Kaschierung von Automobilaussenteilen, die möglichst lösemittelfrei und ohne Einsatz halogenierter, thermoplastischer Polymere hergestellt werden können die als blockfeste und nicht fliessende wickelbare Rohware bevorratet werden können die während der Verarbeitung zu Verformungen tiefgezogen und während oder nach dem Applizieren auf das Werkstück - entweder vakuumunterstütztes Aufkaschieren oder durch Hinterspritzen mit thermoplastischen Kunststoffen in einer Form - zu glatt verlaufenen Filmen vernetzbar sind und deren optisches Erscheinungsbild (Farbton und Effektpalette der bekannten OEM-Fahrzeuglacke) sowie deren Gebrauchseigenschaften den derzeitigen Anforderungen der Automobilindustrie an OEM-Lacksysteme gleichkommen.
Es ist somit Aufgabe der vorliegenden Erfindung, einen Folienverbund umfassend eine Trägerschicht und wenigstens eine darauf aufgebrachte Lackschicht zur Verfügung zu stellen, der nicht mehr die aufgezeigten Probleme aufweist.
Diese Aufgabe wird dadurch gelöst, daß wenigstens eine Lackschicht auf Basis eines Pulverlacks oder einer Pulverlackdispersion vorhanden ist.
Erfindungsgemäß kann die Schicht auf Basis von Pulverlack oder einer Pulverlackdispersion direkt auf die Trägerschicht aufgetragen werden.
Vorzugsweise wird eine Schicht auf Basis eines Flüssiglacks aufgebracht, auf die der Pulverlack oder die Pulverlackdispersion geschichtet werden.
Zusätzlich können eine Füllerschicht sowie eine abziehbare Deckfolie vorhanden sein. Demgemäß kann sich erfindungsgemäß ein Folienverbund mit einer Trägerfolienschicht, ggf. einem Füller, ggf. einem Flüssiglack, eine
Schicht auf Basis eines Pulverlacks oder einer Pulverlackdispersion und ggf. einer transparenten Kunststoffolie ergeben.
Beispielsweise können auch folgende Varianten in Betracht kommen:
1. ggf. Kleberschicht, Trägerfolienschicht, ggf. Füller (Primer), pigmentierte Flüssiglackschicht, Pulverklarlackschicht, ggf. abziehbare Folie.
2. Abziehbare Folie, Pulverklarlackschicht, pigmentierte
Flüssiglackschicht, ggf. Füller (Primer), und/oder Kleber, ggf. abziehbare Folie
Als Material für die Schicht auf Basis eines Pulverlacks eignen sich prinzipiell alle aus der Lackchemie bekannten organischen Polymere. Die Auswahl richtet sich nach den anwendungsspezifischen Anforderungen, z. B. die Witterungs- und UV-Beständigkeit, Eigenfarbe etc.. Erfindungswesentlich sind die Anforderungen an das Schmelzverhalten der Teilchen und an die Fähigkeit zur chemischen, weitgehend emissionsfreien Vernetzung in der Schmelze. Bevorzugt werden Pulverlacke und wäßrige Suspensionen von Polymerpulvern nach bekannten Verfahren erzeugt und verarbeitet.
Ein erfindungsgemäß einsetzbarer Pulverlack kann z. B. enthalten: a) wenigstens ein epoxidhaltiges Bindemittel mit einem Gehalt von 20 bis 45% an glycidylhaltigen Monomeren ggf. mit einem Gehalt an vinylaromatischen Verbindungen, vorzugsweise Styrol, b) Vernetzungsmittel, c) Ggf. Katalysatoren, Hilfsstoffe, pulverklarlacktypische Additive, wie Entgasungsmittel, Verlaufsmittel, UV-Absorber, Radikalfänger,
Antioxidantien
Bevorzugt werden hierbei folgende Mengenverhältnisse: a) 60 - 80 Teile b) 15 - 30 Teile c) 3 - 10 Teile
Als epoxifunktionelles Bindemittel für den festen Pulverklarlack sind beispielsweise epoxidgruppenhaltige Polyacrylatharze geeignet, die durch Copolymerisation von mindestens einem ethyienisch ungesättigten Monomer, das mindestens eine Epoxidgruppe im Molekül enthält, mit mindestens einem weiteren ethyienisch ungesättigten Monomer, das keine Epoxidgruppe im Molekül enthält, herstellbar sind, wobei mindestens eines der Monomere ein
Ester der Acrylsäure oder Methacrylsäure ist. Derartige epoxidgruppenhaltige Polyacrylatharze sind z. B. bekannt aus EP-A-299 420, DE-B-22 14 650, DE- B-2749 576, US-A-4,091 ,048 und US-A-3,781 ,379.
Als Beispiele für ethyienisch ungesättigte Monomere, die keine Epoxidgruppe im Molekül enthalten, werden Alkylester der Acryl- und Methacrylsäure, die 1 bis 20 Kohlenstoffatome im Alkylrest enthalten, insbesondere Methylacrylat,
Methylmethacrylat, Ethylacrylat, Ethylmethacrylat, Butylacrylat,
Butylmethacrylat, 2-Ethylhexylacrylat und 2-Ethylhexylmethacrylat genannt.
Weitere Beispiel für ethyienisch ungesättigte Monomere, die keine Epoxidgruppen im Molekül enthalten, sind Säureamide, wie z. B. Acrylsäure- und Methacrylsäureamid, vinylaromatische Verbindungen, wie Styrol,
Methylstyrol und Vinyltolul, Nitrile, wie Acrylnitril und Methacrylnitril, Vinyl- und
Vinylidenhalogenide, wie Vinylchlorid und Vinylidenfluorid, Vinylester, wie z.
B. Vinylacetat und hydroxylgruppenhaltige Monomere, wie z. B. Hydroxyethylacrylat und Hydroxyethylmethacrylat.
Die in den epoxidfunktionellen Bindemitteln eingesetzten epoxidfunktionellen Monomere sind vorzugsweise Glycidylacrylat, Glycidylmethacrylat und Allygiycidylether.
Das epoxidgruppenhaltige Polyacrylatharz weist üblicherweise ein Epoxidäquivalentgewicht von 300 bis 2500, vorzugsweise 420 bis 700, ein zahlenmittleres Molekulargewicht (gelpermeationschromatographisch unter Verwendung eines Polystyrolstandards bestimmt) von 2000 bis 20000, vorzugsweise von 3000 bis 10000, und eine Glasübergangstemperatur (TG) von 30 bis 80, vorzugsweise von 40 bis 70, besonders bevorzugt von 40 bis 60°C (gemessen mit Hilfe der Differential Scanning Calorimetrie (DSC)).
Ganz besonders bevorzugt werden ca. 50°C. Zum Einsatz können auch Gemische aus zwei oder mehr Acrylatharzen kommen.
Das epoxidgruppenhaltige Polyacrylatharz kann nach allgemein gut bekannten Methoden durch Polymerisation hergestellt werden.
Erfindungsgemäß bevorzugt sind die Methyl-, Butyl-Mischester. Diese haben gegenüber reinen Methylestern den Vorzug der besseren Löslichkeit, in Polymerschmelzen und Butyl-Ethylhexyl-Mischester. Bevorzugt sind erfindungsgemäß auch die reinen Butylester.
Als Vernetzer können verschiedene blockierte Polyisocyanate in Betracht kommen. Ebenso sind Aminoplastharze z. B. Melamine, einsetzbar. Im Prinzip kann jedes für transparente Decklacke geeignete Aminoplastharz oder eine Mischung aus solchen Aminoplastharzen eingesetzt werden.
Derartige Harze sind dem Fachmann gut bekannt und werden von vielen Firmen als Verkaufsprodukte angeboten. Aminoplastharze sind Kondensationsprodukte aus Aldehyden, besonders Formaldehyd und beispielsweise Harnstoff, Melamin, Guanamim und Benzoguanamin. Die Aminoplastharze enthalten Alkohol-, vorzugsweise Methylolgruppen, die in der Regel teilweise oder vollständig mit Alkoholen verethert sind.
Als weitere Vernetzer sind Carbonsäuren, insbesondere gesättigte, geradkettige, aliphatische Dicarbonsäuren mit 3 bis 20 C-Atomen im Molekül geeignet. Ganz besonders bevorzugt wird Dodecan-1 ,12-disäure eingesetzt. Zur Modifizierung der Eigenschaften der fertigen Puiverklarlacke können ggf. noch andere Carboxylg nippen enthaltende Vernetzer eingesetzt werden. Als
Beispiele hierfür seien gesättigte verzweigte oder ungesättigte geradkettige Di- und Polycarbonsäuren sowie Polymere mit Carboxylgruppen genannt.
Ferner sind auch Pulverklarlacke geeignet, die einen epoxifunktionellen Vernetzer und ein säurefunktionelles Bindemittel enthalten.
Als Komponente (b) können auch Tris(Aikoxycarbonylamino)Triazine gemäß der US-PS 4,939,213, der US-PS 5,084,541 und der EP 0 624 577 eingesetzt werden.
Hierbei handelt es sich um Tris(Alkoxycarbonylamino)Triazine der Formel
wobei R=Methyl, Butyl-.Ethylhexyl-Gruppen bedeuten. Ebenso können Derivate der genannten Verbindungen zum Einsatz kommen.
Die genannten Vernetzungsmittel können auch als Gemisch eines oder mehrerer der genannten Verbindungen eingesetzt werden. Bei der Auswahl ist jedoch darauf zu achten, daß keine nennenswerten
Kondensationsprodukte während der thermischen Folgeschritte entstehen
dürfen, wenn diese nicht entweichen können (z.B. in der Spritzgußform oder unter einer Schutzfolie).
Als säurefunktionelles Bindemittel sind beispielsweise saure Polyacrylatharze geeignet, die durch Copolymerisation von mindestens einem ethyienisch ungesättigten Monomer, das mindestens eine Säuregruppe im Molekül enthält, mit mindestens einem weiteren ethyienisch ungesättigten Monomer, das keine Säuregruppe im Molekül enthält, herstellbar sind.
Das epoxidgruppenhaltige Bindemittel bzw. der carboxylgruppenhaltige Vernetzer und das Carboxyl- bzw. das Bindemittel werden üblicherweise in einer solchen Menge eingesetzt, daß pro Äquivalent Epoxidgruppen 0,5 bis 1 ,5, vorzugsweise 0,75 bis 1 ,25 Äquivalente Carboxylgruppen vorliegen. Die Menge an vorliegenden Carboxylgruppen kann durch Titration mit einer alkoholischen KOH-Lösung ermittelt werden.
Erfindungsgemäß enthält das Bindemittel vinylaromatische Verbindungen, insbesondere Styrol . Um die Gefahr der Rißbildung bei der Bewitterung zu begrenzen, liegt der Gehalt jedoch nicht über 35 Gew.-%. Bevorzugt werden 10 is 25 Gew.-%.
Die festen Pulverlacke enthalten ggf.einen oder mehrere geeignete Katalysatoren für die Epoxidharz-Aushärtung. Geeignete Katalysatoren sind Phosphoniumsalze organischer oder anorganischer Säuren, quartemäre Ammoniumverbindungen Amine, Imidazol und Imidazolderivate. Die Katalysatoren werden im allgemeinen in Anteilen von 0,001 Gew.-% bis etwa 2 Gew.-%, bezogen auf das Gesamtgewicht des Epoxidharzes und des Vernetzungsmittels, eingesetzt.
Beispiele für geeignete Phosphonium-Katalysatoren sind
Ethyltriphenylphosphoniurriiodid, Ethyltriphenylphosphoniumchlorid,
Ethyltriphenylphosphoniumthiocyanat, Ethyltriphenylphosphonium-Acetat- Essigsäurekomplex, Tetrabutylphosphoniumiodid, Tetra- butylphosphoniumbromid und Tetrabutylphosphonium-Acetat- Essigsäurekomplex. Diese sowie weitere geeignete Phosphonium- Katalysatoren sind z.B. beschrieben in US-PS 3,477,990 und US- PS 3,341 ,580.
Geeignete Imidazol-Katalysatoren sind beispielsweise 2-Styrylimidazol, 1- Benzyl-2-methylimidazol, 2-Methylimidazol und 2-Butylimidazol. Diese sowie weitere Imidazol-Katalysatoren sind z.B. beschrieben in dem belgischen Patent Nr. 756,693.
Außerdem können die festen Pulverlacke ggf. noch Hilfsmittel und Additive enthalten. Beispiele hierfür sind Verlaufsmittel, Antioxidantien, UV-Absorber, Radikalfänger, Rieselhilfen und Entgasungsmittel, wie beispielsweise Benzoin.
Die Herstellung der festen Pulverlacke erfolgt nach bekannten Methoden (vgl. z,.B. Produkt-Information der Firma BASF Lacke + Farben AG, "Pulverlacke", 1990) durch Homogenisieren und Dispergieren, beispielsweise mittels eines Extruders, Schneckenkneters u.a.. Nach Herstellung der Pulverlacke werden diese durch Vermählen und ggf. durch Sichten und Sieben für die Dispergierung vorbereitet.
Der Pulverklarlack kann auch als wäßrige Dispersion vorliegen. Vorzugsweise enthält diese eine Komponente A in Form des festen
Pulverlacks und eine wäßrige Komponente B. Besonders bevorzugt ist eine wäßrige Pulverklarlackdispersion enthaltend eine feste, pulverförmige Komponente A und eine wäßrige Komponente B, wobei
Komponente A ein Pulverklarlack ist enthaltend a) wenigstens ein epoxidhaltiges Bindemittel mit einem Gehalt von 20 bis 45%, vorzugsweise 25 bis 35% an glycidylhaltigen Monomeren ggf. mit einem Gehalt an vinylaromatischen Verbindungen, vorzugsweise Styrol, b) Vernetzungsmittel und c) ggf. Katalysatoren, Hilfsstoffe, pulverklarlacktypische Additive, wie Entgasungsmittel, Verlaufsmittel, UV-Absorber, Radikalfänger,
Antioxidantien
und
Komponente B eine wäßrige Dispersion ist enthaltend a) wenigstens einen vorzugsweise nicht-ionischen Verdicker und b) ggf. Katalysatoren, Hilfsstoffe, Entschäumungsmittel, Dispersionshilfsmittel, Netzmittel, vorzugsweise carboxyfunktionelle Dispergiermittel, Antioxidantien, UV-Absorber, Radikalfänger, geringe Mengen Lösemittel, Verlaufsmittel, Biozide und/oder
Wasserrückhaltem ittel .
Bevorzugt werden hierbei erfindungsgemäß folgende Mengenverhältnisse für die Komponente A und B:
Komponente A a) 60 - 80 Teile b) 15 - 30 Teile
c) 3 - 10 Teile
Komponente B a) 20 - 50 Teile Komponete A b) 80 - 50 Teile Komponente B c) 1000 - 5000 Teile destilliertes Wasser
Die Dispersion enthält vorzugsweise 25 - 100 Teile Komponente A und 100 Teile Komponente B.
Bevorzugt werden erfindungsgemäß nicht-ionische Assoziativ-Verdicker a) eingesetzt. Strukturmerkmale solcher Assoziativ-Verdicker a) sind:
aa) ein hydrophiles Gerüst, das eine ausreichende Wasserlöslichkeit sicherstellt und ab) hydrophobe Gruppen, die zu einer assoziativen Wechselwirkung im wäßrigen Medium fähig sind.
Als hydrophobe Gruppen werden beispielsweise langkettige Alkylreste, wie z. B. Dodecyl-, Hexadecyl- oder Octadecyl-Reste, oder Alkarylreste, wie z.B.
Octylphenyl- oder Nonylphenyl-Reste eingesetzt.
Als hydrophile Gerüste werden vorzugsweise Polyacrylate, Celluloseether oder besonders bevorzugt Polyurethane eingesetzt, die die hydrophoben
Gruppen als Polymerbausteine enthalten. Ganz besonders bevorzugt sind als hydrophile Gerüste Polyurethane, die Po- lyetherketten als Bausteine enthalten, vorzugsweise aus Polyethylenoxid.
Bei der Synthese solcher Polyetherpolyurethane dienen die Di- und oder Po- lyisocyanate, bevorzugt aliphatische Diisocyanate, besonders bevorzugt ggf.
alkylsubstituiertes 1 ,6-Hexamethylendiisocyanat, zur Verknüpfung der Hydroxylgruppen-terminierten Polyetherbausteine untereineinander und zur Verknüpfung der Polyetherbausteine mit den hydrophoben Endgruppenbausteinen, die beispielsweise monofunktionelle Alkohole und/oder Amine mit den schon genannten langkettigen Alkylresten oder Aralkylresten sein können.
Zu den bevorzugt in Komponente B einsetzbaren Dispergierhilfsmitteln zählen u. a. Polyurethane. Diese können vorzugsweise aus 1. wenigstens einer organischen Komponente mit wenigstens zwei reaktiven Wasserstoff atomen ,
2. einem monofunktionalen Ether und
3. einem Polyisocyanat bestehen.
Die organische Komponente der Polyurethanzusammensetzung umfaßt ein Polyesterpolyol, ein niedermolekulares Diol und/oder Triol oder Gemische davon. Ggfs. kann ein trifunktionales Hydroxylgruppen enthaltendes Monomer eingesetzt werden.
In einer zweiten bevorzugten Ausführungsform umfaßt das Polyurethan
1. wenigstens eine organische Komponente mit wenigstens zwei reaktiven Wasserstoffatomen ,
2. einen nicht-ionischen Stabilisator der hergestellt wird durch Reaktion i. eines monofunktionalen Polyethers mit einer Polyisocyanat enthaltenden Komponente zur Erzeugung eines Isocyanatzwischenproduktes und ii. einer Komponente mit wenigstens einer aktiven Amin- und wenigstens zwei aktiven Hydroxylgruppen und 3. wenigstens einer Polyisocyanat enthaltenden Komponente.
Die organische Komponente umfaßt vorzugsweise Polyetherpolyesterpolyol, ein niedermolekulares Diol und/oder Triol oder Gemische davon.
Die Polyesterkomponente kann hergestellt werden durch Reaktion wenigstens einer Dicarbonsaure und wenigstens einer Alkoholkomponente, wobei der Alkohol wenigstens zwei Hydroxylgruppen enthält. Die Carbonsäurekomponente enthält zwei oder mehr Carboxylgruppen.
Zusätzlich zu den Carbonsäuren kann das Polyesterharz auch ein oder mehr niedermolekulare Diole oder Triole enthalten. Einsetzbar ist grundsätzlich jedes Polyol.
Die eingesetzten Polyesterharze oder Gemische der Polyesterharze enthalten vorzugsweise endständige Hydroxylgruppen. Dies wird bewirkt durch Zusatz eines Überschusses an Polyolen.
Zur Synthese der Polyester können sowohl Monocarbonsäuren als auch Monoalkohole eingesetzt werden. Vorzugsweise sind die Monocarbonsäuren und/oder Monoalkohole jedoch in einer sehr geringen Gewichtsmenge in dem Polyesterharz enthalten.
Die vorzugsweise eingesetzten Polyesterdiolkomponenten umfassen zwischen 20 und 80 Gew.-% des Polyurethanharzes. Vorzugsweise liegen die Mengen zwischen 50 und 70 Gew.-%. Ganz besonders bevorzugt werden 55 bis 65 Gew.-%.
Zur Herstellung des Polyurethans werden Polyesterpolyoie mit einem Molekulargewicht zwischen 500 und 5000 eingesetzt. Bevorzugt werden Molekulargewichte zwischen 1000 und 3500.
Zusätzlich zu den Polyesterdiolen können die Polyurethanharze weitere organische Komponenten mit wenigstens zwei reaktiven Wasserstoffatomen enthalten. Hierbei handelt es sich vorzugsweise um Diole und Triole, Thiole und/oder Amine oder Gemische dieser Stoffe. Die Komponenten, die zur Synthese der Polyesterkomponente eingesetzt werden, können auch als separate Komponenten hier zum Einsatz kommen. D.h., als zusätzliche organische Komponente in dem Polyurethan kommen auch Di- oder Trialkohole, wie z.B. Neopentylglykol oder 1 ,6-Hexandiol in Betracht.
Das Molekulargewicht der eingesetzten Diole und/oder Triole in dem Polyurethanharz liegt zwischen 0 und 20 Gew.-%. Bevorzugt werden 1 bis 6 GΘW.-%.
Das Polyurethanharz enthält ferner Polyisocyanate, insbesondere Diisocyanate. Die Isocyanate liegen zwischen 5 und 40 Gew.-% bezogen auf die Polyurethanmasse. Besonders bevorzugt werden 10 bis 30 Gew.-% und ganz besonders 10 bis 20 Gew.-%. Zur Herstellung des Polyurethans wird schließlich ein monofunktioneller Polyether eingesetzt.
In einer zweiten Variante wird ein nicht-ionischer Stabilisator hergestellt, in dem vorzugsweise ein monofunktionaler Polyether mit einem Diisocyanat zur Reaktion gebracht wird. Das entstandene Reaktionsprodukt wird sodann mit einer Komponente umgesetzt, die wenigstens eine aktive Amingruppe und wenigstens zwei aktive Hydroxylgruppen enthält.
In einer besonderen Ausführungsform umfaßt das Polyurethan eine Reaktionsprodukt aus:
1. Einem Polyesterpolyol, welches seinerseits ein Reaktionsprodukt aus einer Carbonsäure mit wenigstens zwei Carboxylgruppen und einer Komponente mit wenigstens zwei Hydroxylgruppen,
2. wenigstens einer niedermolekularen Komponente mit wenigstens zwei
Hydroxylgruppen,
3. wenigstens einer polyisocyanathaltigen Komponente,
4. einem nicht-ionischen Stabilisator, hergestellt durch Reaktion eines monofunktionalen Ethers mit einem Polyisocyanat und anschließender Umsetzung des erhaltenen Reaktionsprodukts mit einer Komponente, die wenigstens eine aktive Amin- und wenigstens zwei aktive Hydroxylgruppen enthält.
In einer vierten Variante umfaßt das Polyurethan ein Reaktionsprodukt aus 1. einem Polyesterpolyol, 2. wenigstens einem niedermolekularen Diol oder Triol,
3. einem Polyisocyanat,
4. einem Trihydroxygruppen enthaltenden Monomer,
5. einem monofunktionalen Hydroxygruppen enthaltenden Polyether.
Die Polyester werden synthetisiert mit dem oben beschriebenen Carboxylsäurekomponenten und einem Überschuß an Polyolen. Der Überschuß an Polyolen wird so gewählt, daß vorzugsweise endständige Hydroxylgruppen entstehen. Die Polyole haben vorzugsweise eine Hydroxylfunktionalität von wenigstens zwei.
Das Polyesterharz besteht vorzugsweise aus einem oder mehreren Polyolen, vorzugsweise aus einem Diol. Vorzugsweise eingesetzte Diole sind Alkylenglykole, wie Ethylenglykol, Propylenglykol, Butylenglykol und Neopentylglykol, 1 ,6-Hexandiol oder andere Glykole, wie Bisphenol-A, Cyclohexandimethanol, Caprolactondiol, hydroxyalkyliertes Bisphenol und ähnliche Verbindungen.
Die niedermolekularen vorzugsweise erfindungsgemäß eingesetzten Diole sind aus dem Stand der Technik bekannt. Hierzu zählen aliphatische Diole, vorzugsweise Alkylenpolyole mit 2 bis 18 Kohlenstoffatomen. Beispiele hierfür
sind 1,4-Butandiol, cycloaliphatische Diole, wie 1 ,2-Cyclohexandiol und Cyclohexandimethanol .
Als organische Polyisocyanate kommen erfindungsgemäß vorzugsweise solche in Betracht, die wenigstens zwei Isocyanatgruppen umfassen. Insbesondere werden die Isocyanate bevorzugt, z.B. p-Phenylendiisocyanate, Biphenyl 4,4'-Diisocyanate, Toluoldiisocyanate, 3,3'-Dimethyl-4,4 Biphenylendiisocyanate, 1 ,4-Tetramethyiendiisocyanate, 1 ,6-
Hexamethylendiisocyanate, 2,2,4-Trimethylhexan-1 ,6-Diisocyanate,
Methylen-bis-(phenylisocyanate), 1 ,5-Naphthalendiisocyanate, Bis(isocyanatoethylfumarate), Isophorondiisocyanate und Methylen-bis-(4- Cyclohexylisocyanate) .
Neben den genannten Diisocyanaten werden auch andere multifunktionale Isocyanate verwendet. Beispiele sind 1 ,2,4 Benzentriisocyanate und Polymethylenpolyphenylisocyanate.
Besonders bevorzugt ist der Einsatz von aliphatischen Diisocyanaten, z.B. 1 ,6- Hexamethylendiisocyanat, 1 ,4-Butylendiisocyanat, Methylen-bis-(4- Cyclohexylisocyanat), Isophorondiisocyanat und 2,4-Toluoldiisocyanat.
Längerkettige Polyurethanharze können erhalten werden durch Kettenverlängerung mit diol- und/oder triolgruppenenthaltenden Komponenten. Besonders bevorzugt werden Kettenverlängerungsmittel mit wenigstens zwei aktiven Hydrogengruppen, z.B. Diolen, Thiolen, Diaminen oder Gemischen dieser Stoffe, z.B. Alkanolaminen, Aminoalkylmercaptanen, Hydroxyalkylmercaptanen und ähnlichen Verbindungen.
Beispiele für als Kettenverlängerungsmittel eingesetzte Diole sind 1,6- Hexandiol, Cyclohexandimethylol und 1 ,4-Butandiol. Ein besonders bevorzugtes Diol ist Neopentylglykol.
Die einsetzbaren Polyether sind vorzugsweise mono- oder difunktionelle Polyether. Zu den monofunktionellen zählen beispielsweise solche, hergestellt werden durch Polymerisation von Ethylenoxiden, Propylenoxiden oder Gemischen hiervon.
Das beschriebene Polyurethanprodukt kann mit herkömmlichen Vernetzern vermischt werden. Hierzu zählen vorzugsweise Aminoplastharze, z.B. Melamin. Ebenso können Kondensationsprodukte anderer Amine und Amide eingesetzt werden, z.B. Aldehydkondensate von Triazinen, Diazinen, Triazolen, Guanidinen, Guanaminen oder alkyl-und arylsubstituierte Derivate solcher Komponenten. Eine Beispiele solcher Komponenten sind N,N'- Dimethylharnstoff, Dicyandiamide, 2-Chloro-4,6-Diamino-1 ,3,5-Triazine, 6- Methyl-2,4-Diamino-,1 ,3,5-Triazine, 3,5-Diamino-Triazole,
Triaminopyrimidine, 2-Mercapto-4,6-Diaminopyrimidine, 2,4,6-
Triethyltriamino-1 ,3,5-Triazine und ähnliche Stoffe.
Als Aldehyd kommen vorzugsweise Formaldehyde in Betracht. Ebenso können Acetaldehyde, Crotonaldehyde, Acrolein, Benzaldehyde, Furfural zum Einsatz kommen.
Die Amin-Aldeyhdkondensationsprodukte können Methylol oder ähnliche Alkoholgruppen enthalten. Beispiele für einsetzbare Alkohole sind Methanol, Ethanol, Propanol, Butanol, Pentanol, Hexanol, Heptanol, Benzylalkohol und aromatische Alkohole, cyclische Alkohole, wie Cyclohexanol, Monoether oder Glykole sowie substituierte Alkohole, z.B. 3-Chloropropanol.
Neben den genannten Isocyanaten können auch blockierte Polyisocyanate als Vernetzungsmittel eingesetzt werden. Hierzu zählen beispielsweise organische Polyisocyanate wie Trimethylen-, Tetramethylen-, Hexamethylen-, 1 ,2-Propylen-, 1 ,2-Butylen und 2,3-Butylen-Diisocyanate. Ebenso sind einsetzbare Cycloalkenkomponenten wie 1 ,3-Cyclopentan-, 1 ,4-Cyclohexan- und 1 ,2-Cyclohexandiisocyanate. Ferner sind aromatische Komponenten wie
Phenylen-, p-Phenylen-, 4,4'-Diphenyl-, 1 ,5-Naphthalen und 1 ,4- Naphthalendiisocyanate verwendbar. Darüber hinaus kommen aliphatisch- aromatische Komponenten wie 4,4'-Diphenylenmethan, 2,4- oder 2,6- Tolylen oder Gemische hiervon, 4,4'-Toluidin und 1,4 Xylylendiisocyanate in Betracht. Weitere Beispiele sind kernsubstituierte aromatische Komponenten wie 4,4'- Diphenyletherdiisocyanate und Chlordiphenylendiisocyanate. Einsetzbare Triisocyanate sind Triphenylmethan-4,4', 4"-Triisocyanate, 1 ,3,5- Triisocyanatbenzene und 2,4,6-Triisocyanattoluol. Verwendbare Tetraisocyanate sind schließlich 4,4'-Diphenyl-dimethylmethan, 2,2'-, 5,5'- Tetraisocyanate.
Als Blockierungsmittel können aliphatische, cycloaliphatische aromatische Alkylmonoalkohole eingesetzt werden. Hierzu zählen beispielsweise Methyl-, Ethyl-, Chlorethyl-, Propyl-, Butyl-, Cyclohexyl-, Heptyl-, Octyl-, Nonyl 3,3,5- Trimethylhexanol, Decyl- und Lauryl-Alkohole. Als phenolische Komponenten sind z.B. Phenole oder substituierte Phenole verwendbar. Beispiele hierfür sind Kresol, Xylenol, Nitrophesol, Chlorphenol, Ethylphenol, 1-Butylphenol und 2,5-Di-t-Butyl-4-Hydroxytoluol.
Weitere geeignete Blockierungsmittel sind tertiäre Hydroxylamine, z.B. Diethylethanolamin und Oxime, wie Methylethylketonoxim, Acetonoxim und Cyclohexanonoxim.
Die beschriebenen Vernetzungsmittel sind in der Polyurethandispersion in Mengen von 2 bis 15 Gew.-%, vorzugsweise 4 bis 8 Gew.-% vorhanden.
Das erhaltene Polyurethan kann in der Powderslurry mit einem Anteil von 2 bis 20 Gew.-%, vorzugsweise 5 bis 15 Gew.-% vorhanden sein.
Aus den Komponenten A und B kann durch Naßvermahlung oder durch Einrühren von trocken vermahlenem Pulverlack die wäßrige
Pulverklariackdispersion hergestellt werden. Besonders bevorzugt wird die Naßvermahlung.
Nach der Dispergierung der Komponente A in der Komponente B wird ggf. vermählen, der pH-Wert auf 4,0 bis 7,0, vorzugsweise 5,5 bis 6,5 eingestellt und filtriert.
Die mittlere Korngröße liegt zwischen 1 und 25 μm, vorzugsweise unter 20 μm. Besonders bevorzugt bei 3 bis 10μm. Der Festkörpergehalt der wäßrigen Pulverklarlack-Dispersion liegt zwischen 15 und 50 %.
Der Dispersion können vor oder nach der Naßvermahlung bzw. dem Eintragen des trockenen Pulverlackes in das Wasser 0 bis 5 Gew.% eines Entschäumergemisches, eines Ammonium und/oder Alkalisalzes, eines Dispergierhilfsmittels, Netzmittels und/oder Verdickergemisches sowie der anderen Additive zugesetzt werden. Vorzugsweise werden erfindungsgemäß Entschäumer, Dispergierhilfs-, Netz- und/oder Verdickungsmittel zunächst in Wasser dispergiert. Dann werden kleine Portionen des Pulverklarlackes eingerührt. Anschließend werden noch einmal Entschäumer, Dispergierhilfs-, Verdickungs- und Netzmittel eindispergiert. Abschließend werden nochmals in kleinen Portionen Pulverklarlacke eingerührt.
Die Einstellung des pH-Wertes erfolgt erfindungsgemäß vorzugsweise mit Ammoniak oder Aminen. Der pH-Wert kann hierbei zunächst ansteigen, daß eine stark basische Dispersion entsteht. Der pH-Wert fällt jedoch innerhalb mehrerer Stunden oder Tage wieder auf die oben angeführten Werte.
Eine andere Variante zur Herstellung der erfindungsgemäßen Pulverklarlack- Dispersion besteht darin, daß eine flüssige Schmelze der Bindemittel und Verletzter sowie ggf. der Zusatzstoffe c) der Komponente A gemischt, in eine Emulgiervorrichtung vorzugsweise unter Zusatz von Wasser und
Stabilisatoren gegeben, die erhaltene Emulsion abgekühlt und filtriert werden.
Als Material für die Schicht auf Basis eines Flüssiglacks, die ggf. sich zwischen Folie und Pulverlackschicht befinden kann, eignen sich alle derzeit existenten Lacksysteme.
Insbesondere kann jeder für die konventionelle Lackierung von Automobilkarosserien geeignete Basislack verwendet werden. Voraussetzung ist allerdings eine gute Flexibilität des ausgehärteten Lacks, ohne daß die Resistenz gegenüber Steinschlag und Korrosion verlorengeht. Derartige Lacke sind dem Fachmann gut bekannt. Sie enthalten im wesentlichen ein polymeres Bindemittel, ggf. ein Vernetzungsmittel sowie ein Pigment oder eine Mischung aus Pigmenten. Der erfindungsgemäß einsetzbare Basislack kann als Bindemittel beispielsweise ein Polyesterharz, ein Polyurethanharz oder ein Polyacrylatharz oder eine Mischung aus solchen Bindemitteln enthalten.
Im einzelnen kann der Flüssiglack ferner Rheologiemittel sowie sonstige Lackhilfsstoffe aufweisen. Selbstverständlich können auch Pigmente jeglicher Art, beispielsweise Farbpigmente wie Azopigmente, Phtalocyaninpigmente, Carbonylpigmente, Dioxazinpigmente, Titandioxid, Farbruß, Eisenoxide und Chrom- bzw. Kobaldoxide, oder Effektpigmente wie Metallplättchenpigmente, insbesondere Aluminiumplättchenpigmente und Perlglanzpigmente eingebaut sein und/oder flüssigkristalline Polymere.
Weiterhin können die eingesetzbaren Flüssiglacke ggf. noch übliche Hilfsmittel, Additive, geeignete Lichtschutzmittel (z.B. HALS-Verbindungen, Benztriazole, Oxalanilid u.a.), Slipadditive, Polymerisationsinhibitoren,
Mattierungsmittel, Entschäumer, Verlaufsmittel und filmbildende Hilfsmittel, z.B. Cellulose-Derivate, oder andere, in Basislacken üblicherweise eingesetzten Additive enthalten. Diese üblichen Hilfsmittel und/oder Additive werden üblicherweise in einer Menge von bis zu 15 Gew.-%, bevorzugt 2 bis 9 Gew.-%, bezogen auf das Gewicht des Beschichtungsmittels ohne Pigmente und ohne Füllstoffe, eingesetzt.
Schließlich kann der Flüssiglack auch haftungsvermittelnde Agentien enthalten damit die Verbindung zwischen Folien und Pulverlack verbessert wird. Hierfür kommen insbesondere funktionelle Silane, (Übergangs) Metallkomplexe und -alkoholate, Polyamine, -halogenierte und/oder polar modifizierte Polyolefine (z.B. gem. der EP 0 755 422) sowie anphiphile Blockpolymere in Betracht.
Voraussetzung ist allerdings auch hier eine gute Flexibilität des ausgehärteten Lacks, ohne daß die Resistenz gegenüber Steinschlag und Korrosion verlorengeht. Derartige Lacke sind dem Fachmann gut bekannt.
Als Vernetzungsmittel kann der Basislack ein Aminoplastharz, ein Polyisocyanatharz, ein Carboxylgruppen enthaltendes Vernetzungsmittel oder eine Mischung aus solchen Vernetzungsmitteln enthalten.
Daneben kommen auch Tris(Alkoxycarbonylamino)Triazine in Betracht. Ebenso können Derivate hiervon zum Einsatz kommen. Vorzugsweise können Tris(Alkoxycarbonylamino)Triazine eingesetzt werden, wie sie in der US-PS 5084541 beschrieben sind.
Die Trockenfilmschichtdicke der applizierten Flüssiglackschicht sollte zwischen 15 und 200 μm, vorzugsweise zwischen 50 und 100 μm betragen.
Die Trockenfilmschichtdicke der applizierten Schicht auf Basis von Pulverlack oder von Pulverlackdispersionen sollte zwischen 30 und 200 μm, vorzugsweise zwischen 50 und 100 μm betragen.
Sofern die erfindungsgemäße mit den beschriebenen Lacken beschichtete Folie zur Verwendung für Fahrzeugkarosserien eingesetzt wird und hierfür zusätzlich mit einer Füllerzusammensetzung lackiert werden soll, können vorzugsweise zur Lackierung von Automobilkarosserien geeignete Füllerzusammensetzungen verwendet werden. Auch hier muß eine für die Erfindungszwecke ausreichende Flexibilität vorhanden sein. Diese kann erfindungsgemäß über den Vernetzungsgrad gesteuert werden. Die auf diese Weise erhaltene Füllerschicht hat im wesentlichen drei Aufgaben: Zum einen soll sie die Unebenheiten ausgleichen und zum anderen die Steinschlagbeständigkeit der Gesamtlackierung verbessern. Außerdem dient der Füller der Haftungsvermittlung zwischen Folienkunststoff und Lackaufbau. Zu diesem Zweck kann der Füller die im Zusammenhang mit den Flüssiglack genannten haftungsvermittelden Agentien enthalten. Die Füllerzusammensetzungen können im wesentlichen aus einem Bindemittel, einem Vernetzungsmittel, Pigmenten und Füllstoffen sowie ggf. weiteren Additiven, wie z.B. Vernetzungskatalysatoren und Verlaufshilfsmitteln bestehen. Die einsetzbaren Füllerzusammensetzungen können als Bindemittel beispielsweise Epoxidharze, Polyesterharze, Polyurethanharze, Poly- acrylatharze und Alkydharze oder Kombinationen aus solchen Harzen enthalten. Als Vernetzungsmittel können die einsetzbaren Füllerzusammen-
Setzungen Aminoplastharze, wie z.B. Melamin-Formaldehydharze, Amine, Polyisocyanate und Carboxylgruppen enthaltende Verbindungen enthalten. Als Beispiele für Pigmente, die in den einsetzbaren Füllerzusammensetzungen enthalten sein können, werden Titandioxid, Phthalocyanine, Eisenoxide und Ruß genannt. Als Füllstoffe können die Füllerzusammensetzungen beispielsweise Kalk oder Bariumsulfat enthalten.
Als Materialien für die zu beschichtende Trägerschicht eignen sich alle thermoplastisch verformbaren Kunststoffe wie Polyolefine, Polyester, Polyamid, Polyurethan, Polyacrylat, insbesondere Copolymere aus Acrylnitril, Styrol, Acrylestem (z. B. Typen des LURAN und LURAN S.). Geeignet sind natürlich auch Blends verschiedener Thermopiate, z. B. aus Polycarbonat und Polybutylenterephthalat. Ebenso kommen Gemische der genannten Stoffe in Betracht. Die Foliendicke kann zwischen 10 und 1000 μm, vorzugsweise 10 bis 500 μm, höchst bevorzugt 20 bis 250 μm, betragen und richtet sich nur nach praktischen Aspekten für die Verarbeitung.
Neben den genannten Materialien können auch freitragende Lackfilme als Trägerschicht dienen. Solche Lackschichten sind z. B. in der DE 195 35 934 beschrieben.
Auf die Schicht auf Basis der beschriebenen Pulverlacke oder Pulverlackdispersionen kann eine transparente Kunststoffolie aufgetragen werden. Im Prinzip können hier die Materialien eingesetzt werden, die auch für die Trägerfolie geeignet sind. Aus Kostengründen werden Polyolefinfolien bevorzugt.
Die erfindungsgemäß beschichteten Folien lassen sich zusammenrollen. Daher können die Produkte in Form von Rollen angeboten und geliefert werden. Aus diesem Grunde müssen die erfindungsgemäß eingesetzten Lacke eine für das Zusammenrollen ausreichende Flexibilität aufweisen.
Es ist erfindungsgemäß vorgesehen, im unverarbeiteten Zustand der Folie keinen geschlossenen Schichtfilm aus ihrem Pulverlack oder der Pulverklariackdispersion zu erzielen, sondern eine möglichst dichte Packung von Materialteilchen mit mittleren Durchmessern kleiner 50 μm, vorzugsweise kleiner 15 μm, besonders bevorzugt kleiner 10 μm auf die Folie oder auf eine mit einer pigmentierten Schicht auf Basis eines Flüssiglacks versehenen Folie zu applizieren. Die Materialteilchen haben vorzugsweise einen Schmelzpunkt von 50 bis 150°C, vorzugsweise 70 bis 100°C und sind soweit miteinander versintert (an den Berührungspunkten punktuell verklebt), daß die beschichtete Folie problemlos aufwickelbar ist.
Demgemäß liegen der Pulverlack oder die Pulverlackdispersion vorzugsweise in gesinterter, teilvernetzter oder - im Falle der Pulverlackdispersion - getrockneter Form vorliegen.
Beim Verarbeiten kann die Folie auch bei Temperaturen unterhalb des Schmelzpunktes der Teilchen verformt werden. Dabei können die miteinander punktuell verklebten Teilchen an ihren Kontaktpunkten getrennt werden. Bei lokal auftretenden starken Verformungen können dann auch makroskopische, visuell wahrnehmbare Risse in der Schicht auftreten. Da es sich in diesem Zustand noch um ein völlig unvernetztes Material handelt, können die Risse dann durch Zuführung thermischer Energie durch das zerfliessende Material
geschlossen werden (beim Anwenden der Folie zur Dekoration von thermoplastischen Kunststoffteilchen geschieht das vorzugsweise bereits in der Spritzgußform durch die warme Kunststoff masse). In diesem Zustand kann dann auch die Endhärtung des Materials erfolgen. Diese kann wahlweise durch eine thermisch (katalysiert oder nicht) ablaufende chemische Vernetzung erfolgen (bevorzugt Additionsreaktionen ohne nennenswerte Emissionen von z. B. Verkappungsagentien). Die thermische Vernetzung kann vorzugsweise bereits in der Spritzgußform erfolgen und/oder durch Einwirkung heißer Medien (z. B. Umluft) des fertig folierten Formteils. Im Ergebnis erhält man ausgehärtete Filme mit ausgezeichnetem Appearance (Oberflächenglätte, Glanz) und sehr guten Gebrauchseigenschaften (entsprechend bekannter OEM-
Klarschichttechnogien) .
Die Folien können im Prinzip auch auf alle Formteilrohlinge, vorzugsweise Metallbleche, die zur Herstellung von Fahrzeugkarosserien, von Anbauteilen für Fahrzeugkarosserien, von Haushaltsgeräten, z.B. Kühlschränken, Waschmaschinen, Geschirrspülmaschinen geeignet sind, aufgebracht werden. Vorwiegend werden die Folien auf vorbehandelte Metallbleche aufgebracht. Diese können beispielsweise durch Phosphatierung und/oder Chromatierung vorbehandelt sein.
Die wie oben beschrieben hergestellten beschichteten Folien können auf die Oberfläche eines Formteilrohlinges, d.h. eines noch nicht verformten Substrats, vorzugsweise Metallblech, laminiert werden. Hierbei kann zunächst die Folie auf das nicht verformte Substrat laminiert, anschließend verformt, schließlich verfilmt und gehärtet werden.
Die Haftung zur zu beschichtenden Oberfläche kann auf unterschiedliche Weise bewerkstelligt werden. Eine Möglichkeit besteht beispielsweise darin, daß Folien, die haftungsvermittelnde Gruppen, wie z.B. Urethangruppen, Säureanhydridgruppen oder Carboxylgruppen aufweisen oder Folien, die durch Coextrusion mit einem haftungsvermittelnde Gruppen aufweisenden Polymer mit haftungsvermittelnden Gruppen versehen worden sind, eingesetzt werden. Die Haftung zwischen der Folie und der zu beschichtenden Oberfläche kann auch durch Verwendung eines Klebstoffes erreicht werden. Hierbei können sowohl bei Raumtemperatur feste als auch bei Raumtemperatur flüssige Klebstoffe zum Einsatz kommen.
Ausführungsbeispiele
1. Herstellung des Acrylatharzes
21 ,1 Teile Xylol werden vorgelegt und auf 130°C erwärmt. Zu der Vorlage werden bei 130°C binnen 4 h über zwei getrennte
Zulaufbehälter Initiator: 4,5 Teile TBPEH (tert.-Butylperethylhexanoat) gemischt mit 4,86 Teilen Xylol und Monomere: 10,78 Teile Methylmethacrylat, 25,5 Teile n-Butylmethacrylat,
17,39 Teile Styrol und 23,95 Teile Glycidylmethacrylat zudosiert. Anschließend wird auf 180°C erwärmt und im Vakuum < 100 mbar das
Lösemittel abgezogen.
1.1. Herstellung des Pulverklarlacks
77,5 Teile Acrylatharz, 18,8 Teile Dodecandicarbonsäure (s. Härter), 2
Teile Tinuvin 1130 (UV-Absorber), 0,9 Teile Tinuvin 144 (HALS), 0,4 Teile Additol XL 490 (Verlaufsmittel) und 0,4 Teile Benzoin (Entgasungsmittel) werden innig auf einem Henschel-Fluidmischer vermischt, auf einem BUSS PLK 46 Extruder extrudiert, auf einer Hosohawa ACM 2-Mühle vermählen und über ein 125 μm Sieb abgesiebt.
1.2. Herstellung der Dispersion
In 400 Teile entsalztes Wasser werden 0,6 Teile Troykyd D777 (Entschäumer), 0,6 Teile Orotan 731 K (Dispergierhilfsmittel),
0,06 Teile Surfinol TMN 6 (Netzmittel) und 16,5 Teile RM8 (Rohm & Haas, nichtionischer Assoziativ-Verdicker auf Polyurethanbasis) dispergiert. Dann werden in kleinen Portionen 94 Teile des Pulverklarlackes eingerührt. Anschließend werden noch einmal 0,6 Teile Troykyd D777, 0,6 Teile Orotan 731 K, 0,06 Teile Surfinol
TMN 6 und 16,5 Teile RM8 eindispergiert. Abschließend werden in
kleinen Portionen 94 Teile des Pulverklarlackes eingerührt. Das Material wird in einer Sandmühle 3,5 h gemahlen. Die abschließend gemessene durchschnittliche Teilchengröße beträgt 4 μm. Das Material wird durch einen 50 μm Filter filtriert und abschließend werden 0,05 % Byk 345 (Verlaufsmittel) zugesetzt .
1.3. Applikation der Dispersion
Die Slurry wird auf mit Wasserbasislack beschichteten Stahltafeln mittels einer Becherpistole appliziert. Das Blech wird 5 min bei Raumtemperatur und 5 min bei 60°C abgelüftet. Anschließend wird bei einer Temperatur von 140°C das Blech 30 min. eingebrannt.
Bei 40 μm Schichtdicke wird ein hochglänzender Klarlack-Film mit
MEK-Beständigkeit (> 100 Doppelhübe) hergestellt.
Der Klarlack-Film weist eine gute Schwitzwasserbeständigkeit auf.
2. Herstellung einer mit Klarschichtmittel beschichteten Folie
2.1 Mit Polymer beschichtete Folie
Eine 400 μm dicke Folie aus Acrylnitri-Styrol-Acrylester-Copolymer (LURAN S 797, BASF AG) wird mit einem handelsüblichen Wasserbasisiack für Automobilbeschichtungen (...) mittels Walzenauftrag beschichtet und durch Passieren eines segmentierten
Konvektionsofens mit erwärmter Luft eines Temperaturgradienten von 40 bis 100°C und einer Aufenthaltsdauer von zwei Minuten so getrocknet, daß ein klebfreier Film ohne duroplastische Vernetzung vorliegt. Die Trockenfilschichtdicke beträgt 50 μm. Auf die so erhaltene Basisschicht wird die in 1.2 erhaltene Suspension durch
Walzenrakelauftrag beschichtet. Das Abdunsten des Wassers und das punktuelle Verkleben der getrockneten Polymerteilchen erfolgt beim zweiminütigen Passieren eines segmentierten Konvektionsofens dessen Luft einen Temperaturgradienten zwischen 50 und 100°C aufweist. Es resultiert eine blockfreie und nicht fließende Folie mit einer 70 μm dicken, nichttransparenten, weißen Klarschicht, die wickelbar undlagerfähig ist.
2.2 Verformung und Aushärtung der Folie
Die Folie wird bei Raumtemperatur mit der unbeschichteten Seite über einen Zylinder gebogen. Die verformte Folie bleibt rissfrei
(Zylinderdurchmesser >/=10 cm) oder weist zunehmend makroskopische Risse in der weißen Klarschicht auf (Zylinderdurchmesser <10 cm). Nach dreißigminütigem Aufenthalt in einem Umluftofen mit 150°C heißer Luft sind in jedem Fall alle Risse zugeflossen und man erhält eine glatt verlaufene, transparente
Klarschicht ohne Fehlstellen, mit hohem Glanz (> 85 Einheiten bei 20° Beobachtungswinkel und geringem Schleier (< 30 Einheiten bei 20° Beobachtungswinkel)
2.3 Gebrauchseigenschaften der gehärteten Folie
Der Film wird durch 24-stündiges Einwirken von Benzin bei Raumtemperatur visuell im Erscheinungsbild nicht verändert. Auf Stahlblech applizierte Foiienaufbauten weisen Beständigkeiten gegenüber Baumharz, Teer und 1proz. Schwefelsäure von typischerweise 38°C, 42°C bzw. 40°C auf (Temperatur des
Gradientenofen, bei der Markierungen im Film sichtbar werden). Eine zehntägige Lagerung bei 40°C und 95% relative Luftfeuchte ergibt
keine visuelle Änderung des Films sowie keinen Haftungsverlust nach einstündiger Regeneration der Filme an der Raumluft.
Claims
1. Folie unfassend wenigstens eine Trägerschicht und wenigstens eine darauf aufgebrachte Lackschicht, dadurch gekennzeichnet, daß wenigstens eine thermisch härtbare Schicht auf Basis eines
Pulverlacks oder einer Pulveriackdispersion vorhanden ist
2. Folie nach Anspruch 1 , dadurch gekennzeichnet, daß der Pulverlack bzw. das Polymer des Pulverlacks oder der Pulveriackdispersion einen Schmelzpunkt von 50 bis 150°C, vorzugsweise 70 bis 100°C, aufweisen.
3. Folie nach einem der Ansprüche 1 oder 2, dadurch gekennzeichnet, daß der Pulverlack oder die Pulveriackdispersion in Form einer gesinterten, teilvernetzten und/oder getrockneten Schicht vorliegen.
4. Folie nach einem der Ansprüche 1 bis 3, dadurch gekennzeichnet, daß sie wenigstens eine Schicht auf der Basis eines Flüssiglacks aufweist.
5. Folie nach einem der Ansprüche 1 bis 4, dadurch gekennzeichnet, daß die mit den Lacken zu beschichtende Trägerschicht ein Kunststoff, vorzugsweise eine thermoplastisch formbarer Kunststoff, oder ein freitragender Lackfilm ist.
6. Folie nach einem der Ansprüche 1 bis 5, dadurch gekennzeichnet, daß sie wenigstens eine Schicht aus einer Füllerzusammensetzung aufweist.
. Folie nach einem der Ansprüche 1 bis 6, dadurch gekennzeichnet, daß auf die Schicht auf Basis eines Pulverlacks oder einer Pulveriackdispersion eine abziehbare Folie aufgebracht ist.
8. Folie nach einem der Ansprüche 1 bis 7, dadurch gekennzeichnet, daß - die Trägerschicht eine Dicke von 10 bis 1000 μm, vorzugsweise 10 bis
500 μm aufweist die Schicht auf Basis eines Flüssiglacks eine Dicke 15 bis 200 μm, vorzugsweise 50 bis 100 μm aufweist und die Schicht auf Basis eines Pulverlacks oder einer Pulveriackdispersion eine Dicke von 30 bis 200 μm, vorzugsweise 50 bis 100 μm aufweist.
9. Verfahren zur Herstellung der beschichteten Folie nach einem der Ansprüche 1 bis 9, dadurch gekennzeichnet, daß auf die Trägerschicht oder auf die Schicht auf Basis eines Flüssiglacks ein Pulverlack oder eine Pulveriackdispersion aufgebracht wird, der Pulverlack angesintert oder die Pulveriackdispersion getrocknet wird und ggf. eine abziehbare Folie aufgebracht wird.
10. Formteile, dadurch gekennzeichnet, daß sie mit einer Folie nach einem der Ansprüche 1 bis 8 beschichtet sind.
11. Verfahren zur Beschichtung von Formteilen, dadurch gekennzeichnet, daß eine Folie gemäß einem der Ansprüche 1 bis 8 aufgetragen wird und anschließend die Schicht auf Basis des Pulverlacks oder der
Pulveriackdispersion vernetzt wird, wobei die Vernetzung vorzugsweise durch Wärmezufuhr oder Strahlung erfolgt.
2. Verwendung der Folie nach einem der Ansprüche 1 bis 8 zur Beschichtung von Formteilen, vorzugsweise Fahrzeugkarosserien und Haushaltsgeräten.
