Abstract
L'invention concerne un procédé de formation d'un revêtement métallique (10) sur une surface d'un substrat thermoplastique (9), dans lequel : a) on augmente la rugosité de surface du substrat (9) thermoplastique par ablation laser, et b) on projette des particules métalliques vers la surface poreuse du substrat thermoplastique (9), par projection dynamique par gaz froid, de manière à obtenir, en surface du substrat thermoplastique (9), une couche intermédiaire comprenant des particules métalliques implantées au moins partiellement dans la surface rugueuse du matériau thermoplastique (9), et c) on dépose des particules métalliques sur ladite couche intermédiaire pour former le revêtement métallique (10). Procédé de formation d'un revêtement métallique sur une surface d'un substrat thermoplastique, et matériau composite correspondant La présente invention concerne les méthodes de métallisation des plastiques, c'est-à-dire de dépôt d'un revêtement métallique sur la surface d'un support plastique. Les techniques connues de métallisation de plastiques (dépôt d'une couche métallique sur la surface d'un plastique) utilisent principalement des procédés électrolytiques, chimiques ou de dépôt en phase gazeuse (PVD ou CVD). De tels procédés nécessitent des opérations préalables, souvent nombreuses, de préparation de la surface plastique à recouvrir, afin de conférer à cette dernière une réactivité suffisante pour l'étape ultérieure de métallisation. Les opérations de préparation de surface nécessitent généralement une mise en oeuvre lourde, utilisant par exemple des faisceaux d'électrons, d'ions, voire des plasmas. De plus, de tels procédés ne permettent d'obtenir que des revêtements métalliques dits « minces » présentant une épaisseur inférieure à quelques dizaines de microns, limitant les applications des matériaux composites ainsi formés aux domaines de la décoration, de l'esthétisme, voire du blindage électromagnétique. Les méthodes de métallisation se déroulent en plusieurs étapes. Généralement, de part leur nature chimique, les matériaux plastiques sont inertes et peu réactifs. Avant de déposer un revêtement métallique, il est nécessaire de réaliser une étape de conditionnement de la surface. Cette étape de conditionnement est importante car elle permet d'assurer un recouvrement et une adhésion corrects de la surface par la couche métallique, et comprend notamment une modification physique et/ou chimique de la surface. La modification physique (ou mécanique) consiste essentiellement à la création de cavités sur la surface. La modification chimique peut avoir le même type d'effet mais elle peut également assurer le greffage de groupement chimique à la surface, lesdits groupements permettant la création de liaisons chimiques entre le support plastique et la couche métallique. Dans le cas de métallisation par voie chimique, une étape de catalyse suit l'étape de conditionnement pour l'accrochage du catalyseur. La nature du conditionnement est fonction du polymère de base ainsi que de la méthode de métallisation choisie par la suite. Les traitements en phase aqueuse incluent les dépôts chimiques et électrolytiques. Dans ce dernier cas, un dépôt chimique préliminaire est nécessaire, afin de rendre la surface du polymère conducteur. Les dépôts chimiques s'effectuent sans source externe de courant. La pièce à traiter est plongée dans un bain stabilisé contenant les ions du métal à déposer ainsi qu'un réducteur. La surface de la pièce, recouverte d'un catalyseur, va provoquer la réaction de réduction des ions métalliques. Généralement, le métal déposé est lui-même catalyseur de sa propre réaction de réduction. Le dépôt continue donc sa croissance au cours du temps et ce, de manière uniforme sur toute la surface quelle que soit sa morphologie. Les métaux les plus couramment déposés par cette méthode sont les alliages de nickel et de phosphore ou de bore, l'argent, le cuivre et certains de ses alliages. Ces dépôts auto-catalytiques requièrent souvent une étape de catalyse intermédiaire entre la fonctionnalisation de la surface et la métallisation, qui sert à créer des sites d'accrochage pour le futur catalyseur, généralement constitué par un métal noble (le palladium par exemple). L'incorporation du palladium à la surface du plastique à traiter est éventuellement précédée par l'accrochage de sels d'étain. Ces derniers réduisent alors le palladium à l'état métallique. C'est lui qui joue le rôle de catalyseur. Les dépôts électrolytiques se font par l'intermédiaire du passage d'un courant électrique. Il faut donc que le substrat soit conducteur. Dans le cas des plastiques, ils doivent être recouverts par une couche conductrice. Cette dernière est généralement réalisée par dépôt chimique. Le dépôt électrolytique sert alors à renforcer le dépôt chimique. The workpiece is immersed in a stabilized bath containing the ions of the metal to be deposited and a reducer. Il s'agit principalement de dépôt physique en phase vapeur, le dépôt chimique en phase vapeur étant limité par l'échauffement du substrat (minimum 600°C). Les documents FR 2 899 869, US 2003/126800, WO 02/04694, US 2006/013962 et US 2009/029180 décrivent des procédés de métallisation. Cependant, les revêtements ainsi obtenus ne sont pas totalement satisfaisants, et ne permettent pas d'obtenir une adhérence suffisante sur le plastique ou l'épaisseur de métal voulue pour la couche de métallisation. La présente invention a pour objet de résoudre les problèmes techniques énoncés précédemment. En particulier l'invention a pour but de proposer un revêtement métallique pour des supports plastiques, permettant de conférer à la surface desdits supports plastiques des fonctionnalités mécaniques et électriques améliorées, grâce notamment à une épaisseur de revêtement plus importante. Selon un aspect, il est proposé un procédé de formation d'un revêtement métallique sur une surface d'un substrat thermoplastique, dans lequel : a) on augmente la rugosité de surface du substrat thermoplastique par ablation laser, et b) on projette des particules métalliques vers la surface poreuse du substrat thermoplastique, par projection dynamique par gaz froid, de manière à obtenir, en surface du substrat thermoplastique, une couche intermédiaire comprenant des particules métalliques implantées au moins partiellement dans la surface rugueuse du matériau thermoplastique, et c) on dépose des particules métalliques sur ladite couche intermédiaire pour former le revêtement métallique. La présente invention décrit une méthode de métallisation des thermoplastiques polymères, fondée sur l'utilisation de la technologie de projection gazo-dynamique à froid de type « cold-spray » adaptée pour ce type de substrat. Le procédé de métallisation permet d'obtenir, de manière simple, des revêtements métalliques épais, par exemple d'aluminium, dont l'épaisseur peut atteindre plusieurs millimètres, avec une préparation de surface du substrat réduite et minimale, permettant une adhérence suffisante pour les applications envisagées. La technologie cold-spray est un procédé de revêtement de surface à l'état solide, à basse température. Il utilise un flux de gaz à haute vitesse qui accélère des particules microscopiques de solide sous forme de poudre, pour les projeter sur un substrat où elles se déforment plastiquement et se consolident au moment de l'impact. Plus précisément, le procédé de cold-spray permet de projeter des particules à une vitesse permettant de les incruster dans le substrat, par déformation plastique et fusion locale du substrat. Dans le cadre de la présente invention et en opposition aux procédés de métallisation existant basés sur la galvanisation ou les dépôts en voie gazeuse, ce procédé, simple de mise en oeuvre, permet de déposer des revêtements d'aluminium présentant des épaisseurs pouvant aller jusqu'à plusieurs millimètres, largement supérieures à celles rencontrées dans le cas des procédés classiques de métallisation des plastiques. Il est ainsi possible d'envisager de renforcer des surfaces plastiques pour leur conférer des propriétés de résistance mécanique ou des propriétés électriques supérieures à celles correspondantes aux surfaces plastiques brutes. L'étape d'augmentation de la rugosité de surface du substrat thermoplastique par ablation laser permet d'augmenter l'adhérence de la couche intermédiaire sur le substrat. En effet, la texturation ou structuration laser permet de favoriser l'implantation des particules projetées, et donc l'accrochage de la couche intermédiaire sur le substrat. Plus particulièrement, l'étape d'augmentation de la rugosité de surface du substrat peut comprendre la création de motifs (réseau, grille ou pointillés), par exemple par ablation ou fusion/éjection de la matière du substrat sous l'effet du laser. La taille des motifs est préférentiellement choisie supérieure à la granulométrie des particules métalliques projetées à l'étape b). Les particules projetées sont alors implantées plus profondément dans le substrat et permettent de créer des points d'ancrage. On obtient ainsi une couche intermédiaire plus profonde, et donc plus rigide, permettant un meilleur dépôt des particules métalliques formant le revêtement métallique. Préférentiellement, dans l'étape c), on dépose par projection dynamique par gaz froid les particules métalliques sur ladite couche intermédiaire. Les températures de fusion des particules métalliques et du matériau du substrat présentent avantageusement un écart inférieur à 500°C, de préférence inférieur à 410°C. Le substrat thermoplastique peut être un matériau polymérique, pur ou renforcé par des fibres de verre, par exemple du polyamide 66 comprenant 30% de fibres de verre. Les particules métalliques peuvent être des particules d'aluminium. Préférentiellement, les particules sont sphériques et les particules projetées à l'étape b) présentent une granulométrie différente, de préférence inférieure, à celle des particules déposées à l'étape c). Les particules projetées à l'étape b) présentent une granulométrie inférieure et peuvent ainsi être implantées plus facilement dans le substrat. Puis des particules de granulométrie plus importante sont utilisées pour former le revêtement métallique. En adaptant la taille des particules aux différentes étapes du procédé de projection, l'adhérence et la cohésion du dépôt sont améliorées. L'adaptation de la granulométrie des particules peut s'effectuer durant le déroulement du procédé. Autrement dit, la granulométrie des particules métalliques peut augmenter durant le procédé de formation du revêtement métallique. La sélection granulométrique peut se faire au moyen d'alimentations multiples en poudres, dans le système d'alimentation du moyen de projection. Il est également possible de positionner plusieurs buses ayant une alimentation de poudres de granulométries différentes. L'utilisation d'une buse possédant un système multi-injection peut également être mise en oeuvre pour arriver à cette adaptation granulométrique.
