【発明の詳細な説明】 溶融物浸透された繊維強化複合セラミック 本発明は、Siベースのマトリクスに反応結合されたとくにSi/C/B/N ベースの高耐熱繊維を有する溶融物浸透された繊維強化複合セラミック、及びこ のような複合セラミックの製造方法に関する。 このような方法及びこのような複合セラミックは、米国特許第5464655 号明細書により公知である。 炭素繊維強化炭素(C/C、CFRCとも又はドイツ語法においてCFCとも 称する)は、繊維強化複合セラミック材料のグループの中で、工業的に成功した 発展である。 例えば自動車レースに使用される特殊に開発された摩擦ライニングを有するC FCブレーキディスクをベースにしたごく最近開発された高性能ブレーキシステ ムは、膨大な含浸又は炭化及びグラファイト化サイクルによってしか製造できな いので、きわめて時間、エネルギ一及びコストの集中する製造方法が問題になり 、その際、製造プロセスは、数週間又は月にわたって持続することがある。その 上さらに低い負荷の量産車両に使用するためのCFCブレーキディスクは、低い 温度で湿気及び動作条件の影響を受けて、全く不十分なブレーキ特性を提供する 。このことは、とりわけ動作温度及び表面ライニングに依存して、摩擦値のはっ きりと変わりやすい特性に現われており、このことは、従来4チャネルABSシ ステムにおいて通常のような制御を、異常に困難にし、又は全く不可能にする。 この背景の前において、例えば自動車における又は鉄道車両における高性能ブレ ーキシステムのためのブレーキディスクとして利用することができる改善された 繊維強化複合セラミック材料を開発することが試みられる。その上さらにこのよ うな繊維強化複合セラミック材料は、例えばタービン材料として又は平軸受材料 としてのように、膨大な別の用途のためにも興味がある。 2%と15%の間のけい素質量割合(遊離けい素)を有するけい素浸透した反 応結合した炭化けい素(SiSiC)は、60年前から周知であり、かつ熱技術 の分野における色々な用途のために市場に導入されている。しかしながら大型フ ォーマットのかつ厚壁の構成部分を製造する際、材料組織におけるその硬化の際 の半金属けい素の飛躍的な容積増大に基づいて、内部応力(冷却応力)に関する 問題が生じる。硬化するけい素の応力は、多くの場合、微細割れ目の形成、及び 内部境界面における固着の減少に現われるので、材料の強さが減少し、かつとく に長期間の適用の際に熱的及び機械的交番負荷を受けて、危険な割れ目広がり特 性が予期される。製造において硬化の際の容積膨張は、例えば閉じた導管システ ムにおける水の凍結の際に十分に周知のように、困難を引起こし、すなわち構成 部分の破裂及び割れに、したがって高い不良率に通じる。さらにSiSiC材料 の製造は、比較的手間がかかりかつ高価である。 したがって本発明の課題は、例えばブレーキディスクのような大量生産構成部 分のできるだけ簡単かつ望ましいコストの製造を可能にし、その際、十分な耐酸 化性及び耐熱ショック性で、高い温度耐性及び耐熱性が仮定されるようにするた めに、高耐熱繊維を有する改善された繊維強化複合セラミック、及びこのような ものの製造方法を提供することにある。 本発明によればこの課題は、次のようにして解決される。すなわち初めに述べ たような溶融物浸透した繊維強化複合セラミックにおいて、マトリクスが、鉄、 クロム、チタン、モリブデン、ニッケル又はアルミニウムの添加物を含む。 このようにして本発明の課題は、完全に解決される。 すなわち本発明によれば、鉄、クロム、チタン、モリブデン、ニッケル及び/ 又はアルミニウムと溶融物浸透のために利用されるけい素溶融物の合金によって 、純粋なけい素溶融物の硬化の際の飛躍的な容積増大 が減少され、又はそれどころかかなりの程度まで回避することができることが認 められた。このようにして硬化するけい素の応力によって引起こされる問題が回 避され、とくに熱及び機械的な交番負荷の際の一層大きな強さが達成され、かつ 同時に製造方法が、さらに簡単にかつさらに望ましいコストに構成される。 本発明によれば、従来通常のRB−SiCセラミックに存在するようなもろい SiをFe及び/又はCr、Ti、Mo、Ni又はAlの豊富な相に交換するこ とを可能にする反応結合された溶融物浸透したSiCセラミック(RB−SiC )が得られ、このことは、セラミックのはっきりした強さの増加及び延性化に通 じる。 本発明の有利な変形においてマトリクスは、少なくとも鉄の添加物を含む。 この処置によれば、とくに望ましいコストのかつ環境に負担をかけない様式で 、純粋なけい素の際に生じた容積増大が回避され、その際、鉄添加物は、グレー すすベースのブレーキディスクに同調された従来のブレーキライニングによって 改善された摩擦対が得られるので、同時にブレーキディスクとして適用する際に 改善された制動特性に通じる。したがってこのようなブレーキディスクベースの ブレーキシステムは、その上さらにあまり湿気に対して敏感でなく、かつ低温に 対して敏感でないので、一層良好に制御可能になる。制御能力に不利な影響を及 ぼすCFCブレーキディスクにおけるような危険な面プレスも現われない。その 上さらに製造プロセスは、鉄添加物によって引起こされるけい素溶融物の溶融点 低下によって簡単化され、かつ一層望ましいコストで構成される。 しかしながらけい素を含む2物質システムにクロム、チタン、モリブデン、ニ ッケル又はアルミニウムの添加物によっても、純粋のけい素溶融物の硬化の際の 前記の容積増大は、回避でき、又は少なくとも弱めることができる。さらにほと んどの場合に、溶融点の低下が生じ、それに より製造が簡単になり、かつ一層望ましいコストで構成される。その上さらにク ロム、チタン、モリブデン、ニッケル又はアルミニウムの添加物は、不活性化層 の形成を引起こすことができるので、酸化及び腐食耐性が改善される。 この理由により本発明の有利な構成において、鉄添加物を含むSiベースのマ トリクスに、不活性化層形成剤として適当な比で、クロム、チタン、アルミニウ ム、ニッケル又はモリブデンのなお別の添加物を添加することは望ましい。 その際、合金成分の種々の熱膨張係数は、冷却の際に繊維によって引起こされ る応力を補償するマトリクス内の応力状態に至る。 本発明の別の構成において、マトリクスは、0.5−80重量%、なるべくほ ぼ5ないし50重量%(合金の全量に対して)の鉄を含むけい素合金から製造さ れている。均一に純粋な形のフェロけい素は、大工業において放射発生に使用さ れ、その際、Fe25Si75及びFe35Si65の品質が市販で入手できる ので、純粋なけい素の利用に対して原料コストのかなりの減少が得られる。その 上さらにFe25Si75におけるほぼ1410℃から純粋なけい素におけるほ ぼ1340℃又はFe35Si65の使用の際のほぼ1275℃への溶融点の低 下が得られる。 本発明の追加的な変形において、溶融物浸透に利用されるけい素溶融物に、な お追加的に5ないし30重量%のクロム、なるべくほぼ7ないし12重量%(鉄 含有量に対して)のクロムが添加される。 Si−Fe−Crを含む3物質システムへの移行によって、複合セラミックの 鉄を含む相に対する腐食防止が達成され、その際、同時に溶融点は、140O0 Cより下に低下することができる。そのために高級鋼から周知のように、クロム −III−酸化物から不活性化層の形成を引起こすために、ほぼ7ないし8重量 %のクロムが必要なので、少なくともほぼ7重量%(鉄含有量に対して)のクロ ム又はそれ以上を添加する ことが有意義である。(合金の全質量に対して、なるべくほぼ1ないし30重量 %の、なるべくほぼ1ないし10重量%のクロムの重量割合が生じる。)しかし ながらコスト上の理由により、クロム割合を不必要に多く選定しないことは有利 である。クロム含有合金(例えばFrCr)の形の適当な金属原料は、FeSi 又はFeSi2のようなけい化鉄よりもわずかに高価であるが、改善された酸化 耐性によってかなりの利点が得られる。 繊維強化のために共有結合を有するとくにSi/C/B/Nベースの膨大な高 耐熱繊維が問題になり、その際、C繊維及びSiC繊維は、本発明によるセラミ ックに適したもっともよく知られた繊維に属する。その他にとくに望ましい価格 の製品に対して、例えば酸化アルミニウム繊維の利用も考えることができる。 本発明の追加的な変形において、繊維は、繊維束になるようにまとめられ、か つ表面含浸されている。 このようにして市販で入手できるロービング及びマルチフィラメント条片(例 えばいわゆる12K複合)が利用できる。これらは、繊維材料束を製造の際に機 械的に保護するため、かつSiCになって消散する繊維を保護する炭素層の形成 によりけい素浸透の際の過剰の反応、したがって損傷を防ぐため、例えばピッチ によってその表面に含浸すると目的に合っている。 本発明の別の有利な構成において、繊維は、短繊維束になるようにまとめられ ており、かつ例えばほぼ5ないし12μmの平均直径及びほぼ2ないし10mm の長さを有するCフィラメントからなることができ、これらのフィラメントは、 ほぼ3000ないし14000フィラメントの繊維束になるようにまとめられて いる。 短繊維強化のために利用されるこのような短く切断された炭素繊維材料束は、 高価な積層化及び追加含浸を行なう必要なく、プレス法による成形部材の簡単な 製造を可能にする。このようにして望ましいコストの 大量生産が可能であり、その際、実質的に収縮が生じず、かつ例えば完成構成部 分の研磨による最少の後処理しか必要ないように(“ニヤネットシェープ製造”) 、パラメータを設定することができる。 方法に関して本発明の課題は、次のようにして解決される。すなわち−巻き付 け、積層化又はプレスにより結合剤及び充填剤を利用して繊維からグリーン生成 物(Grunling)を製造し; −多孔性成形部材を製造するためにほぼ800℃ないし1200℃の温度範囲 において真空又は保護ガスにおいてグリーン生成物を熱分解し; −鉄、クロム、チタン、モリブデン、ニッケル又はアルミニウムの添加物を含 むけい素溶融物を炭化した成形部材に浸透する: ステップを含む、Siベースのマトリクスに反応結合されたとくにSi/C/ B/Nベースの高耐熱繊維を有する繊維強化複合セラミックの製造方法によって 解決される。 前にすでに述べたように、けい素浸透のために純粋なけい素を利用する際に生 じる容積拡大(ほぼ10容積%)は、このような添加物によってかなり減少する ことができ、又は全く避けることができるので、簡単化したかつ一層望ましいコ ストの製造で改善された特性を有する材料が達成される。 従来の繊維強化した反応結合したSiC材料(RB−SiC)の際に生じかつ 製造の際に膨大な不良部分を引起こす内部応力は、このように減少され、又はか なりの程度まで回避される。本発明の有利な変形において、けい素溶融物に、鉄 の、及び場合によっては不活性化層形成剤として、クロム、チタン、アルミニウ ム、ニッケル又はモリブデンの添加物が、適当な混合比にして添加混合される。 ほぼ0.5−80重量%の鉄、なるべくほぼ5−50重量%の鉄の範囲の鉄添 加物、及び場合によっては0.03ないし40重量%のクロム、なるべく1ない し30重量%のクロム、とくにほぼ2ないし10重量% のクロム(合金の全質量に対して)のクロム添加物によって、とくに有利な特性 、望ましい溶融点低下、及び酸化クロム不活性化層の形成による鉄含有相の酸化 耐性のかなりの改善が得られる。前記の表示は、それぞれ最終製品の全重量に関 する。 繊維として、とくに共有結合を有するSi/C/B/Nベースの製造の際に任 意の高耐熱性繊維が利用できるが、繊維束になるようにまとめられかつ表面含浸 されるC繊維又はSiC繊維は、技術的にすでに定評のあるかつ市販で入手でき る繊維に属し、これらの繊維は、とくにほぼ5ないし12μmの平均直径及びほ ぼ2ないし10mmの、なるべく3ないし6mmの長さを有するほぼ3000な いし14000のフィラメントからなる繊維束の形で使用する際に、ほぼ0.1 mmの繊維束の直径で有利に利用することができる。 次の熱分解の際に多孔性成形部材が製造されるグリーン生成物は、本発明の追 加的な変形において、粒状体の乾燥又は熱流動プレスによって製造され、この粒 状体は、構造粒状化によってとくに繊維を保護した様式得られる。 構造粒状化によって、機械的に壊れやすい繊維束は、グリーン生成物を製造す るその他の追加成分とともに、とくに保護されたかつ比較的望ましいコストの様 式で集塊化することができ、その際、良好な均一分散が達成される。 構造粒状化は、連続的に又はバッチ的に行なうことができ、その際、プロセス は、なるべくほぼ2ないし6mmの平均粒子大きさを製造するように制御される 。 粒状体の製造の際に、本発明の有利な変形において、SiC粉末、けい化物及 び炭素含有充填剤、なるべくすす及び/又はグラファイトが添加される。 その際、なるべくまず短繊維束と充填剤からなる混合物が、乾燥して予備混合 され、かつ続いてペレット化皿において粒状体製造のために結 合剤及び別の溶解又は分散した添加物を添加しながら混合される。 その際、ほぼ20ないし60重量%のSiC粉末、ほぼ2ないし20重量%の グラファイト又はすす粉末の形の炭素、及びほぼ10ないし40重量%のC繊維 束(12K束)からなりかつ乾燥して混合されかつペレット化皿内に全固体提出 物に対してほぼ15ないし40重量%の結合剤溶液を添加される粒状体の製造は 、有利とわかった。 その際、ほぼ0.01ないし10重量%のメチルセルロースエステル及びポリ ビニルアルコールを含む水性結合剤溶液は、適当な結合剤とわかった。 本発明の有利な変形において、粒状体は、製造後にまず乾燥され、なるべく1 0重量%よりわずかな水の残留湿気含有量にまで乾燥され、かつそれからグリー ン生成物になるようにプレスされる。 プレス過程の際に例えば得られる組織は、例えばブレーキディスクとして適用 する際に望ましい工具構成において有利に作用する。なぜならC繊維束は、平ら なディスクの延び方向にその優先位置を取り、このことは、主負荷方向にも相当 するからである。 それからこのようなグリーン生成物は、本発明の有利な変形において、次の溶 融物浸透のためになるべくほぼ10ないし50%の多孔性を有する多孔性成形部 材を製造するために、熱分解炉又は真空反応焼結炉において保護ガスの雰囲気に おいてほぼ950ないし10500Cに加熱される。 続いてなるべくけい素溶融物による溶融物浸透が行なわれ、このけい素溶融物 は、ほぼ10ないし50重量%の鉄、0.5ないし10重量%のクロム、残りけ い素(合金の重量割合に対して)を含む。 全体にこのように再現可能かつ望ましいコストの製造が達成でき、この製造は 、大量生産に適している。実質的に収縮及び冷却内部応力は生じないので、従来 のRB−SiCセラミックにおけるものよりも著しくわずかな不良品が達成され 、かつ組織においてとくに鉄の豊富な相にお ける後処理費用は、かなり減少される。 前記の及び後になお説明すべき特徴が、それぞれ記載された組合せにおいてだ けでなく、本発明の枠から外れることなく、別の組合せにおいて又は単独設定に おいて利用できることは、明らかである。 とくに構造粒状化が、鉄、クロム、チタン、モリブデン、ニッケル又はアルミ ニウムの添加物を含むSiベースのマトリクスに反応結合した高耐熱性セラミッ ク繊維を有する溶融物浸透した繊維強化複合セラミックの製造のためだけでなく 、溶融物浸透のために純粋なけい素溶融物を利用するこのような複合セラミック の製造のためにも、かなりの利点を伴って利用できることを指摘しておく。 本発明のその他の特徴及び利点は、図面を引用した有利な実施例の次の説明か ら明らかである。ここでは: 図1は、溶融物浸透のための反応焼結炉の略図を示し;
