【発明の属する技術分野】
本発明は、電子供与性化合物と電子受容性化合物との発色反応を利用した感熱記録体の製造方法に関するものである。

【従来の技術】
紙、合成紙、またはプラスティックフィルムなどからなる支持体の片面上に、ロイコ染料、呈色剤および接着剤とを含有する感熱記録層を設けた感熱記録体を記録媒体として用いた記録装置はコンパクトでしかも安価であり、かつ保守が容易であるため、ファクシミリ、自動券売機、科学計測器の記録用媒体としてだけでなく、POSラベル、CAD、CRT医療画像用などの各種プリンター、プロッターの出力媒体として広く使用されている。

その中で記録画像の均一性、高解像度が必要なCRT医療計測用の画像プリンターおよび、寸法安定性、細線記録の必要なCADプロッターには複層構造を有する合成紙や、必要に応じて無機顔料を含有する2軸延伸した熱可塑性樹脂フィルムが使用されている。そして、用途の多様化にともない、銀塩写真に匹敵するような表面光沢性、記録画質および記録走行性に優れた感熱記録体への要望が高まっている。

表面光沢性に優れた感熱記録体を得るために、電離放射線硬化性化合物を含有する第2中間層用塗液が塗布された支持体と、水性樹脂を含有する最上層が形成されたフィルムを密着させた後、電離放射線照射して第2中間層を硬化し、フィルムを剥離する手段が特開2000−71617号公報に記載されているが、最上層にシワが発生する恐れがあり、その改良が要望されている。

【発明が解決しようとする課題】
本発明の課題は、表面光沢性および記録画質に優れた感熱記録体の製造方法を提供することにある。

【課題を解決するための手段】
(1)支持体上に、感熱記録層および第1中間層を順次設け、(2)第1中間層上に、電離放射線硬化性化合物を含有する第2中間層用塗液を塗布して第2中間層塗布面を設け、(3)支持体とは異なるフィルム上に最上層を設け、(4)最上層と第2中間層塗布面を密着させた後、(5)電離放射線を照射して第2中間層を硬化させ、(6)フィルムまたは金属表面と、最上層との間を剥離することを特徴とする感熱記録体の製造方法において、上記の課題を解決するための手段として、金属ロールと、その硬度が85〜95度(JIS K 6301に基づく)である弾性ロールとからなる加圧ニップに、加圧ニップの線圧10〜40kg/cmの条件でフィルム側が弾性ロールに接するように共に通し、最上層と第2中間層塗布面を密着させるものである。

【発明の実施の形態】
本発明の感熱記録体の製造方法は、上記の如く、金属ロールと弾性ロールで構成した加圧ニップに通して、最上層と第2中間層塗布面を密着させるものであるが、弾性ロールのゴム硬度としては85〜95度(JIS K 6301に基く)程度が特に好ましい。その際、支持体側が金属ロール面に接し、フィルム側が弾性ロール面に接するのが好ましい。

弾性ロールのゴム硬度が85度未満ではロール表面の歪みが大きくなり、ニップ皺が生じたり、弾性ロールのニップ幅が大きくなるために面圧力が低下し、密着ムラによるピンホール状の斑点が発生し易くなる場合がある。一方、ゴム硬度が95度を越えるとロール表面の歪みが小さくなり、弾性ロールの幅方向の圧力ムラが大きくなるため、結果としてニップ皺が生じたり、密着ムラによるピンホール状の斑点が発生する場合がある。

また、加圧ニップの線圧としては、10〜40kg/cm程度が好ましく、線圧が10kg/cm未満では、高速操業になるに従い次第に密着ムラによるピンホール状の斑点が発生しやすくなる。一方、線圧が40kg/cmを越えると、第2中間層が塗料の流動性により厚薄ムラを生じ易くなり、記録画質が低下する恐れがある。

本発明の弾性ロールに用いられる表面材質としてはウレタンゴム、ニトリルゴム(NBR)、クロロプレンゴム(CR)、スチレン・ブタジエンゴム(SBR)、エチレン・プロピレンゴム(EPDM)等があり、所望の表面粗さに仕上げられたものが適宜使用される。弾性ロール表面の粗さは特に限定されるものではないが、Rmax10μm以下(JIS B 0601に準じる)が望ましい。

本発明における支持体としては、例えばポリオレフィン系樹脂と白色無機顔料を加熱混練し、ダイから押し出し、縦方向に延伸したものの両面にポリオレフィン系樹脂と白色無機顔料からなるフィルムを片面当たり1〜2層積層し、横方向に延伸して半透明化あるいは不透明化して製造される合成紙、およびポリエチレン、ポリプロピレン、ポリスチレン、ポリエステルなどの熱可塑性樹脂単独または混合物を加熱混練し、ダイから押し出し2軸延伸して得られたフィルム、これらの樹脂に白色無機顔料を混合し、2軸延伸した不透明フィルムのほか、上質紙、中質紙、中性紙、再生紙、塗工紙などのパルプ繊維から製造されたものが使用できる。かかる支持体の坪量としては、30〜200g/m2程度である。

感熱記録層には、電子供与性化合物および電子受容性化合物とからなる各種公知のものが使用可能であり、例えばロイコ染料と呈色剤との組合せ、鉄、コバルト、銅等の遷移元素とキレート化合物との組合せ、芳香族イソシアネート化合物とイミノ化合物との組合せ等が挙げられる。以下、記録濃度および記録感度に優れた特性を有するロイコ染料と呈色剤との組合せからなる感熱記録体の製造方法について詳細に述べる。

ロイコ染料および呈色剤として、各種公知のものが使用できる。かかるロイコ染料の具体例としては、例えば3,3−ビス〔1−(4−メトキシフェニル)−1−(4−ジメチルアミノフェニル)エチレン−2−イル〕−4,5,6,7−テトラクロロフタリド、3−ジエチルアミノ−6−メチル−7−アニリノフルオラン、3−ジ(n−ブチル)アミノ−6−メチル−7−アニリノフルオラン、3−ピペリジノ−6−メチル−7−アニリノフルオラン、3−(N−メチル−N−シクロヘキシル)アミノ−6−メチル−7−アニリノフルオラン、3−ジエチルアミノ−7−(m−トリフルオロメチル)アニリノフルオラン、3−(N−エチル−N−テトラヒドロフルフリル)アミノ−6−メチル−7−アニリノフルオラン、3−(N−エチル−N−イソアミル)アミノ−6−メチル−7−アニリノフルオラン、3−ジ(n−ブチル)アミノ−7−(o−クロロアニリノ)フルオラン、3−(N−エチル−p−トルイジノ)−6−メチル−7−アニリノフルオラン、3−(N−エチル−p−トルイジノ)−6−メチル−7−(p−トルイジノ)フルオランなどが挙げられる。
勿論、これらに限定されるものでなく、必要に応じて二種以上を併用することもできる。

呈色剤の具体例としては、例えば4,4’−イソプロピリデンジフェノール、4,4’−シクロヘキシリデンジフェノール、4−ヒドロキシ安息香酸ベンジルエステル、4,4’−ジヒドロキシジフェニルスルホン、4−ヒドロキシ−4’−イソプロポキシジフェニルスルホン、2,4’−ジヒドロキシジフェニルスルホン、ビス(3−アリル−4−ヒドロキシフェニル)スルホン、1,1−ビス(4−ヒドロキシフェニル)−1−フェニルエタン、1,4−ビス〔α−メチル−α−(4’−ヒドロキシフェニル)エチル〕ベンゼンなどのフェノール性化合物、N,N’−ジ−m−クロロフェニルチオウレアなどのチオ尿素化合物、N−(p−トリルスルホニル)カルバモイル酸p−クミルフェニルエステル、N−(o−トルオイル)−p−トリスルホアミド、N−(p−トリスルホニル)−N’−(p−トリル)尿素、4,4’−ビス(N−p−トリルスルホニルアミノカルボニルアミノ)ジフェニルメタンなどの分子内に―SO2NH―結合を有するもの、4−〔2−(p−メトキシフェノキシ)エチルオキシ〕サリチル酸亜鉛、4−〔3−(p−トリルスルホニル)プロピルオキシ〕サリチル酸亜鉛、5−〔p−(2−(p−メトキシフェノキシエトキシ)クミル〕サリチル酸亜鉛などの芳香族カルボン酸の亜鉛塩などが挙げられる。
勿論、これらに限定されるものでなく、必要に応じて二種以上を併用することもできる。

本発明において、感熱記録層中のロイコ染料と呈色剤の使用比率は用いられるロイコ染料、呈色剤の種類に応じて適宜選択されるもので、特に限定するものではないが、一般にロイコ染料1重量部に対して呈色剤1〜10重量部、好ましくは1〜5重量部程度使用するのが好ましい。

感熱記録層は、例えば水を分散媒として、サンドミル、アトライターおよびボールミルなどの粉砕機によりロイコ染料、呈色剤および必要により増感剤、保存性改良剤等とを一緒にまたは別々に微粉砕した後、接着剤などを添加して調製された感熱記録層用塗液を支持体上に乾燥後の塗布量が3〜20g/m2程度、塗布乾燥して形成される。

さらに、塗液中には各種の助剤を添加することができ、例えばジオクチルスルフォコハク酸ナトリウム、ドデシルベンゼンスルフォン酸ナトリウム、ラウリルアルコール硫酸エステル・ナトリウム塩等の界面活性剤類、ステアリン酸亜鉛、ステアリン酸カルシウム、カルナウバロウ、パラフィンワックス等のワックス類、カオリン、クレー、タルク、炭酸カルシウム、水酸化アルミニウム、焼成クレー、酸化チタン、珪藻土、無定形シリカ等の顔料類、ジアルデヒド澱粉などのジアルデヒド系化合物、ポリアミド・エピクロロヒドリン樹脂、メラミン樹脂、ジメチロールウレア化合物、ホウ酸、ホウ砂などの架橋剤類、その他消泡剤、蛍光染料、着色染料等が挙げられる。

感熱記録層用塗液は、オフセットグラビア方式、エアナイフ方式、メイヤーバー方式、ブレード方式、リバースロール方式、スリットダイ方式などの従来から当業者で使用されている方式で支持体上に塗布後、乾燥される。

本発明の感熱記録体は、感熱記録層の地肌カブリを防止すると共に記録像の保存性を向上するため、かくして得られた感熱記録層上に、まず水性樹脂を含有する第1中間層を設けるものである。第1中間層に使用される水性樹脂は感熱記録層に使用されるものの中から適宜選択して使用することができるが、これらの中でも成膜性に優れた完全(部分)ケン化ポリビニルアルコール、ケイ素変性ポリビニルアルコール、アセトアセチル基変性ポリビニルアルコール、カルボキシル基変性ポリビニルアルコールおよびカゼインが好ましい。かかる第1中間層は、水性樹脂が溶解、または分散された第1中間層用塗液を感熱記録層上に乾燥後の塗布量が1〜7g/m2程度となるように塗布乾燥して形成するのが好ましい。塗布方式は感熱記録層の塗布に利用した方法と同様な方法が利用できる。

第1中間層の塗布量が1g/m2未満になると塗膜が均一に形成されないためバリヤー性が低下する問題があり、7g/m2を越すと、感度が低下し記録濃度が低下する恐れがある。第1中間層中の水性樹脂の使用量は、特に限定するものではないが、バリヤー性と共に記録感度に優れる点で中間層の固形量に対し20〜80重量%程度が好ましい。第1中間層用塗液中には必要により顔料、滑剤、架橋剤、界面活性剤などを前記の感熱記録層に使用されるものの中から適宜選択して使用することができる。

第1中間層表面をスーパーカレンダー、グロスカレンダー、マシンカレンダーなどにより平滑化処理を行うことにより、第2中間層の塗工性を向上させ、均一な厚さの第2中間層を形成することができる。

かかる第1中間層上に形成される第2中間層の塗布量は特に限定されないが、1〜10g/m2程度である。塗布量が1g/m2未満になると最上層の光沢度が低下したり、或いは記録画質が低下する恐れがあり、また、10g/m2を越えると記録感度が低下する恐れがある。かかる第2中間層は電離放射線硬化性化合物を含有する第2中間層用塗液を第1中間層上に塗布して第2中間層塗布面を設けた後、支持体とは別のフィルムまたは金属表面に形成された最上層と第2中間層塗布面とを密着させ、電子線、紫外線等の電離放射線を放射することにより、第2中間層塗布面が硬化されて形成される。電離放射線としては、電子線が好ましい。

本発明において、第2中間層において使用される電離放射線硬化性化合物の具体例としては、例えば下記が例示される。
エチレン性不飽和結合を1つ以上有するアクリレートあるいはメタクリレート系モノマーあるいはオリゴマーなどの電子線硬化性化合物が挙げられる。
例えば、単官能モノマーとしてはN−ビニルピロリドン、アクリロニトリルあるいはその誘導体、スチレンあるいはその誘導体、アクリルアミドなどのアミド基含有モノマー、ベンジルアクリレート、2−エチルヘキシルアクリレート、2−ヒドロキシエチル(メタ)アクリレート、2−ヒドロキシプロピル(メタ)アクリレート、テトラヒドロフルフリルアクリレート、フェノキシエチルアクリレート、ノニルフェノキシエチルアクリレート、カプロラクトン付加物のアクリレート、ブトキシエチル(メタ)アクリレート、2−ヒドロキシ−3−フェノキシプロピルアクリレート、シクロヘキシル(メタ)アクリレート、N,N−ジメチルアミノ(メタ)アクリレート、N,N−ジメチルアミノエチル(メタ)アクリレート、3−フェノキシプロピルアクリレート、2−メトキシエチル(メタ)アクリレートなどの(メタ)アクリレートなどが挙げられる。

電子線照射に用いられる電子線加速器としては、特にその方式に限定はなく、例えばエレクトロカーテン方式、スキャニング方式などの電子線照射装置を使用することができる。これらの中でも比較的安価で大出力の得られるエレクトロカーテン方式のものが有効に用いられる。電子線照射の際の加速電圧は30KV以上であることが好ましく、吸収線量としては、支持体への損傷を最小限に抑える点から、硬化が十分な範囲内でできるだけ少ないことが好ましい。
