Description
本発明は、高密度かつ高強度のセラミツクス焼
結体を製造するためのセラミツクス焼結体製造用
生成形体の製造方法に関する。
従来、一般的に行なわれているセラミツクス焼
結体の製造方法は、粉末原料を所望の形状の生成
形体に成形し、次いで焼結する方法である。前記
粉末原料を所望の形状の生成形体に成形する手段
としては、いろいろな手段が知られている。例え
ば泥漿鋳込み成形、押出し成形、ろくろ成形、揺
動成形および乾式加圧成形等の手段が知られてい
る。前述の諸成形手段は成形時の含液量によつて
湿式あるいは乾式の成形手段に大別することがで
きる。このうち湿式の成形手段は成形後充分に生
成形体を乾燥させることが必要であり、乾燥によ
る収縮を考慮しなければならないばかりでなく、
乾燥中に反りや亀裂等の欠陥を生じ易い。これに
対し乾式の成形手段は寸法精度に優れており、比
較的有利な成形手段であるが、微細な粉末を使用
する場合には粉末の流動性が悪いため型の中へ均
一に充填し加圧することが困難で生成形体の嵩密
度あるいは成形時の圧力分布にバラツキが生じた
り、生成形体中にブリツジングに起因する欠陥が
生じ易い。この成形時の欠陥は焼結した後にもそ
のまま焼結体中に残存し、焼結体の物性特に機械
的強度を著しく低下させる原因となるため、従来
微細な粉末原料を使用して生成形体を成形する場
合にはあらかじめ顆粒化して流動性を向上させて
使用される。
ところで、前記顆粒は流動性等の取扱いの点か
ら判断すると嵩密度が高く硬いものが好ましい
が、顆粒化した原料を加圧成形して高密度かつ高
強度の焼結体を得るには、加圧成形時に個々の顆
粒が完全に潰れ一体化した生成形体を得ることが
極めて重要であり、通常嵩密度が比較的低く軟ら
かい顆粒が要求されている。なぜならば、前記顆
粒の嵩密度が高く硬いと、顆粒が潰れ難くなるた
め成形時に極めて高い成形圧を必要とし、さらに
生成形体中に空孔が残り易く、高強度の焼結体を
得ることが困難になるからである。
しかしながら、余り嵩密度の低い顆粒は取扱い
時に壊れて再粉化し易く、また成形時の圧縮化が
著しく大きくなるため、型中に封入された空気に
起因するラミネーシヨンが発生したり、成形に長
時間を要し効率的に生成形体を製造することが困
難である欠点を有している。
前記諸欠点を改善する方法として、顆粒には通
常成形圧力の伝達性を良好にし成形性を改善する
ために潤滑剤や結合剤などの成形助剤が添加され
ている。
前記潤滑剤としては例えば酢酸セルロース、ス
テアリン酸ジグリコール、ステアリン酸、ステア
リン酸マグネシウム、ステアリン酸亜鉛、ステア
リン酸バリウム、ステアリン酸アルミニウム、鉱
油と脂肪の混合物、グリセリン、ポリエチレング
リコール等が知られており、結合剤としては例え
ば澱粉、デキストリン、アラビアゴム、カゼイ
ン、糖密、Na−カルボキシメチルセルロース、
メチルセルロース、ポリビニルアルコール、ポリ
ビニルメチルエーテル、ポリアクリル酸アミド、
タンニン酸、流動パラフイン、ワツクスエマルジ
ヨン、エチルセルロース、ポリビニルアセテー
ト、フエノールレジン、酢酸セルロース、グリセ
リン、ポリエチレングリコール等が知られてい
る。
ところで、通常セラミツクス焼結体を製造する
ための焼結原料には、その製造工程や取扱い時に
おいて比較的粗大な異物が混入する場合があり、
このような粗大な異物の混入した焼結原料を使用
して焼結体を製造すると、前記粗大な異物は焼結
体体中に気孔や介在物等の比較的大きな欠陥を内
在させ焼結体の物性特に曲げ強度を著しく劣化さ
せる原因となるため、特に高強度で信頼性の高い
焼結体を得ようとする場合には焼結原料は粗大な
異物を含有しないものであることが重要であり、
本発明者らは先に特願昭57−48957号「高強度炭
化珪素焼結体の製造方法」により、焼結原料より
粗大な異物を除去する方法に係る発明を提案して
いる。
本発明は、前記本発明者らが先に特許出願した
発明をさらに改良することを目的として、粗大な
異物を含まずかつ成形体の優れた焼結原料を製造
するための研究を種々行なつた結果、篩処理を行
なうに際しセラミツクス微粉の分散性に悪影響を
及ぼさず、むしろ分散性を良好にして篩処理を容
易にし、かつ顆粒の成形性を良好にすることので
きる驚くべき効果を有する添加剤を新規に知見
し、完成させたものである。
本発明によれば、1種あるいは2種以上の成分
よりなるセラミツクス微粉を主成分とする混合物
を分散媒液中に投入して懸濁液とし、この懸濁液
を篩処理し、次いで任意の形状に成形するセラミ
ツクス焼結体製造用生成形体の製造方法におい
て、前記混合物とカルボン酸エステルを分散媒液
中に投入して懸濁液となし、前記篩処理時におけ
る懸濁液中に占めるセラミツクス微粉の固形分の
容積比率を5〜50%の範囲内となし、前記懸濁液
の篩前側と篩後側との間に生ずる圧力損失による
篩作用の停滞を克服するための圧力差を与えて、
65μm以下の篩目を有する篩を通過せしめること
によつて気孔、介在物の少ないセラミツクス焼結
体製造用生成形体を製造することができる。
次に本発明を詳細に説明する。
本発明によれば、1種あるいは2種以上の成分
よりなるセラミツクス微粉を主成分とする混合物
にカルボン酸エステルを含有せしめることによ
り、懸濁液中におけるセラミツクス微粉の凝集を
ほぐして均一な分散状態となし、かつ懸濁液の粘
性を著しく低下させ65μm以下の篩目を有する篩
を容易に通過せしめることができ、しかも前記カ
ルボン酸エステルは乾燥後も混合物中に残存して
加圧成形体に極めて優れた焼結原料となすことが
できる。
前記カルボン酸エステルはアクリル酸、メタク
リル酸およびそれらの誘導体のなかから選ばれる
少なくとも1種の重合体よりなるエステル(以
下、ポリアクリル酸エステルと称する)であるこ
とが好ましい。
前記アクリル酸の誘導体としてはアクリル酸エ
ステルが有利であり、例えばアクリル酸メチル、
アクリル酸エチル、アクリル酸−n−プロピル、
アクリル酸−iso−プロピル、アクリル酸−n−
ブチル、アクリル酸−iso−ブチル、アクリル酸
−sec−ブチル、アクリル酸−tert−ブチル、ア
クリル酸−n−アミル、アクリル酸−iso−アミ
ル、アクリル酸−sec−アミル、アクリル酸−
tert−アミル、アクリル酸ヘキシン、アクリル酸
シクロヘキシン、アクリル酸オクチル、アクリル
酸ノニル、アクリル酸デシル、アクリル酸ドデシ
ル、アクリル酸フルフリル、アクリル酸グリシジ
ル、アクリル酸2−エチルヘキシルを使用するこ
とができ、なかでもアクリル酸エチル、アクリル
酸−n−プロピル、アクリル酸−iso−プロピル、
アクリル酸−n−ブチル、アクリル酸2−エチル
エキシルが最適であることを知見した。
前記メタクリル酸の誘導体としてはメタクリル
酸エステルが有利であり、例えばメタクリル酸メ
チル、メタクリル酸エチル、メタクリル酸−n−
プロピル、メタクリル酸−iso−プロピル、メタ
クリル酸−n−ブチル、メタクリル酸−iso−ブ
チル、メタクリル酸−sec−ブチル、メタクリル
酸−tert−ブチル、メタクリル酸−n−アミル、
メタクリル酸−iso−アミル、メタクリル酸ヘキ
シル、メタクリル酸シクロヘキシル、メタクリル
酸オクチル、メタクリル酸ドデシル、メタクリル
酸フルフリル、メタクリル酸グリシジル、メタク
リル酸2−ヒドロキシエチル、エチレングリコー
ル・ジメタクリレート、メタクリル酸βメトキシ
エチルを使用することができ、なかでもメタクリ
ル酸−n−ブチル、メタクリル酸−iso−ブチが
最適であることを知見した。
本発明によれば、前記ポリアクリル酸エステル
はアクリル酸、メタクリル酸のいずれか少なくと
も1種を1〜5重量部、アクリル酸エステルを30
〜85重量部およびメタクリル酸エステルを10〜69
重量部の割合で共重合させたものであることが有
利である。
なお、前記ポリアクリル酸エステルはガラス転
移温度が−52〜38.5℃、1気圧の不活性ガス中に
おける揮発分解温度が250〜550℃の範囲内である
ことが有利である。
本発明によれば、前記混合物はセラミツクス微
粉100重量部に対し、カルボン酸エステルを0.1〜
30重量部含有することが好ましい。その理由は、
前記カルボン酸エステルの含有量が0.1重量部よ
り少ないと、懸濁液中におけるセラミツクス微粉
の凝集をほぐして均一な分散状態となすことが困
難であり、しかもそれ程懸濁液の粘度を低下させ
ることができないからであり、一方30重量部より
多い場合には、カルボン酸エステルを必要以上に
添加することになり不経済であるばかりでなく、
生成形体中に残留して焼結時に悪影響をおよぼす
からであり、1〜20重量部の範囲内がより好適で
ある。
本発明によれば、前記混合物は必要により添加
される潤滑剤を含有する。前記潤滑剤は粉末中に
配合されることによつて潤滑効果を発揮して成形
時に発生する成形欠陥を減少させるものである。
前記潤滑剤としてはステアリン酸マグネシウム、
ステアリン酸バリウム、ステアリン酸アルミニウ
ム、ステアリン酸亜鉛、ステアリン酸、酢酸セル
ロース、グリセリン、ポリエチレングリコール等
があるが、常温で10〜150cPの粘性を有し、かつ
沸点が100℃以上のものが有利であり、2価アル
コール、3価アルコールあるいはそれらの重合体
のいずれか少なくとも1種であることが好まし
く、特にグリセリンあるいはポリエチレングリコ
ール等をカルボン酸エステルと組合せることによ
り最良の効果を得ることのできることを知見し
た。なお、前記潤滑剤の添加量はセラミツクス微
粉100重量部に対し0.1〜15重量部であることが好
ましく、なかでも0.5〜12重量部であることが好
適である。
本発明における前記セラミツクス微粉としては
種々のものを使用することができるが、なかでも
炭化物、窒化物、酸化物あるいはそれらの化合物
のなかから選ばれる少なくとも1種を主成分とす
るものであることが好ましく、炭化物としては例
えば炭化珪素、炭化ホウ素、炭化アルミニウム、
炭化タングステン、炭化チタン、炭化タンタル、
炭化ジルコニウム、窒化物としては例えば窒化珪
素、窒化ホウ素、窒化アルミニウム、窒化チタ
ン、窒化タンタル、窒化ジルコニウム、酸化物と
しては例えばステアタイト、フオルステライト、
アルミナ、ベリリア、ジルコン、マグネシア、ム
ライト、コージライト、チタン酸アルミニウム、
ジルコニア等を使用することができる。
本発明において、前記セラミツクス微粉は平均
粒径が2μm以下の微粉末であることが好ましい。
平均粒径が2μmよりも大きいセラミツクス粉末
は粒子相互の接触点が比較的少なく、焼結性が劣
るため、高密度の焼結体を製造することが困難で
あるからである。
本発明における前記セラミツクス微粉としては
5〜100m2/gの比表面積を有する炭化珪素微粉
と必要により添加される焼結助剤とを主成分とす
るものを最も好適に使用することができる。
前記炭化珪素微粉としてはα型結晶、β型結
晶、非晶質のなかから選ばれるいずれか1種ある
いは2種以上からなる炭化珪素微粉を使用するこ
とができる。特に高強度の炭化珪素常圧焼結体を
製造するためにはβ型結晶を主体とする炭化珪素
微粉を使用することが有利であり、なかでもβ型
結晶を80重量%含有する炭化珪素微粉がより好適
である。
前記必要により添加される焼結助剤は通常高密
化助剤あるいは炭素質添加剤のうちいずれか少な
くとも1種である。
前記高密化助剤は主としてホウ素含有添加剤を
使用することが有利であり、その他ベリリウム、
アルミニウム等を含有する添加剤を使用すること
もできる。前記ホウ素含有添加剤としては、例え
ばホウ素あるいは炭化ホウ素から選ばれる少なく
とも1種をホウ素含有量に換算して炭化珪素微粉
100重量部に対して0.1〜3.0重量部添加すること
が有利である。
前記炭素質添加剤としては焼結開始時に炭素の
状態で存在するものであれば使用することがで
き、例えばフエノール樹脂、コールタールピツ
チ、ポリフエニレン、ポリメチルフエニレン、カ
ーボンブラツク、アセチレンブラツクのなかから
選ばれるいずれか少なくとも1種を固定炭素含有
量に換算して炭化珪素微粉100重量部に対して0.3
〜4.0重量部添加することが有利である。
本発明によれば、前記篩処理時における懸濁液
中に占めるセラミツクス微粉の固形分の容積比率
を5〜50%の範囲内となし、前記懸濁液の篩前側
と篩後側との間に生ずる圧力損失による篩作用の
停滞を克服するための圧力差を与え、必要により
懸濁液に振動を与えながら65μm以下の篩目を有
する篩を通過せしめることにより、焼結体の強度
を著しく劣化させる気孔や介在物等の比較的大き
な欠陥を焼結体中に内在させる原因が除去され
る。
本発明によれば、セラミツクス微粉を主成分と
する混合物を分散媒液中に投入し、篩処理時にお
ける懸濁液中に占めるセラミツクス微粉の固形分
の容積比率を5〜50%の範囲内となすことが必要
である。その理由は、前記容積比率が50%より高
いとセラミツクス微粉を均一に分散させることが
困難で、しかも懸濁液の粘性も著しく高くなるた
め効率的に篩を通過せしめることが困難であり、
一方5%より低いと懸濁液中におけるセラミツク
ス微粉の均一分散性は向上するが、大量の懸濁液
を篩処理しなければならず単位設備当りの実質的
な処理量が少なく経済的でないからであり、なか
でも10〜40%の範囲内で好適な結果が得られる。
本発明によれば、前記篩処理時に使用する分散
媒液は主として水が使用される。
本発明によれば、必要により懸濁液中に分散剤
が添加される。前記分散剤は例えば水酸化テトラ
メチルアンモニウム、モノエタノールアミン、モ
ノエチルアミン、ジエチルアミン、トリメチルア
ミン、プロピルアミン、イソブチルアミン、モノ
ブチルアミン、ジ−n−プロピルアミン、タンニ
ン酸、アルギン酸ナトリウム、アルギン酸アンモ
ニウム、ポリアクリル酸、ポリアクリル酸アミ
ン、ポリアクリル酸アンモニウム、リグニンスル
ホン酸ナトリウム、リグニンスルホン酸アンモニ
ウム、アルミン酸ナトリウム、アルミン酸アンモ
ニウム、水ガラス、脂肪酸塩、アルキルベンゼン
スルホン酸塩、直鎖アルキルスルホン酸塩、α−
オレフインスルホン酸塩、ナフタレン−ホルマリ
ン縮合物のスルホン酸塩、ポリオキシエチレンア
ルキルフエニルエーテル等を使用することができ
る。なお、前記懸濁液のPH値をアンモニア水等で
調整することにより、分散状態を改善することも
できる。前記PH値は5.5〜11の範囲内とすること
が有利である。
前記分散剤は懸濁液中でセラミツクス微粉の凝
集をほぐし、比重や粒径の異なつたセラミツクス
微粉の均一分散性を向上させる効果を有し、かつ
懸濁液の粘性を下げて篩を通過させ易くする効果
を有する。
本発明によれば、前記懸濁液中に解膠剤や消泡
剤を添加することもできる。
本発明によれば、前記懸濁液は篩を効率的に通
過せしめるためにあらかじめ均一分散処理が施さ
れる。
前記均一分散処理は振動ミル、アトライター、
ボールミル、コロイドミル、ヘンシエルミキサー
あるいは高速ミキサーより選ばれるいずれか少な
くとも1種の分散装置により有利に実施できる。
本発明によれば、前記懸濁液の篩前側と篩後側
との間に生ずる圧力損失による篩作用の停滞を克
服するための圧力差を与えることによつてより効
率的にかつ速やかに篩を通過せしめることができ
る。
本発明によれば、前記懸濁液の篩前側に加えら
れる圧力は1/400〜5秒間の範囲内の周期で変動
させることが好ましい。前記懸濁液の篩前側に加
える圧力を変動させることによる利点は篩部にお
ける懸濁液の流れを圧力の変動によつて著しく乱
すことができ、篩部におけるセラミツクス微粉の
分散性をさらに向上させて粒子相互の凝集を防止
し、効率的に篩を通過せしめることができるから
である。また、前記圧力変動の周期を1/400〜5
秒間の範囲内にすることが好ましい理由は、前記
周期が1/400秒間より短いと懸濁液中における圧
力変動の伝達性が著しく劣化するため効率的でな
く、一方5秒間より長いと篩部における懸濁液の
流れをそれ程乱すことができないため圧力変動の
効果が小さくなるからであり、なかでも1/100〜
2秒間の範囲内で最適な結果が得られる。
本発明によれば、懸濁液の篩前側に加えられる
圧力の最大値と最小値の差は少なくとも0.3Kg/
cm2で、かつ懸濁液の篩前側に加えられる圧力が最
大の場合における篩前側と篩後側の圧力差は0.2
〜5Kg/cm2の範囲内であり、懸濁液の篩後側に加
えられる圧力が最小の場合における篩前側と篩後
側の圧力差は−0.5〜2Kg/cm2の場合に最も好適
な結果が得られる。なお前記圧力差は篩前側の圧
力値より篩後側の圧力値を減じた値である。
前記懸濁液に圧力を加える手段としては、種々
の手段が考えられるが、なかでも脈動ポンプを使
用する手段によれば、懸濁液に圧力変動を与えな
がら加圧すると同時に振動をも与えることができ
極めて有利である。前記脈動ポンプとしては例え
ば隔膜ポンプを使用することができる。
また、本発明によれば、必要により懸濁液に振
動が与えられる。前記懸濁液に振動を与えること
によつて懸濁中のセラミツクス微粉相互の凝集を
防止して均一な分散状態を維持することができ、
さらに前記懸濁液に適当な強さの振動を与えるこ
とによつて懸濁液の粘性を著しく低下させること
ができ、篩を容易に通過させることができる。
前記懸濁液に与える振動は0.1〜400Hzの範囲内
であることが好ましい。その理由は、前記振動数
が0.1Hzよりも低いと懸濁液の均一分散性を維持
したり、粘性を低下させることが困難であり、一
方400Hzよりも高いと懸濁液中への振動の伝達性
が著しく劣化するため、振動数が低い場合と同様
に懸濁液の均一分散性を維持したり、粘性を低下
させることが困難になるからであり、なかでも
0.5〜100Hzの範囲内の振動を与える場合に最適な
結果が得られる。
前記懸濁液に与える振動としては例えば機械的
に与える振動、電磁力によつて与える振動、脈動
ポンプによつて与える振動のなかから選ばれるい
ずれか少なくとも1種を有利に使用することがで
きる。
本発明によれば、前記篩の篩目は65μm以下で
あることが必要である。前記篩の篩目が65μmよ
り大きいと焼結体の物性に著しい影響をおよぼす
粗大な異物を除去することができず、本発明の目
的とする高強度かつ信頼性の高い焼結体を得るこ
とが困難になるからであり、さらに高強度で信頼
性の高い焼結体を得るためには前記篩目を44μm
以下とすることが有利である。また前記篩日は、
混合物中の異物を除去するという目的からすると
篩の篩目はなるべく小さい方が有利であるが、
5μmの篩目を通過する程の小さな異物は焼結体
の強度に殆ど影響をおよぼさないし、また前記篩
目が5μmより小さな篩を使用すると篩を通過さ
せるために要する時間が著しく長くなるため実用
的でなく、前記篩目は5〜44μmの範囲内とする
ことが有利である。
本発明によれば、前記篩を通過せしめた懸濁液
は分散媒液を除去乾燥せしめた後、乾燥混合物の
状態で例えば乾式加圧成形法等の乾式成形法によ
つて生成形体が製造される。
本発明によれば、前記乾燥混合物には結合剤と
しての効果を有する成形助剤を含有させることが
できる。前記成形助剤としては例えば澱粉、デキ
ストリン、アラビアゴム、カゼイン、糖蜜、Na
−カルボキシメチルセルロース、メチルセルロー
ス、ポリビニルアルコール、ポリビニルメチルエ
ーテル、ポリアクリル酸アミド、タンニン酸、流
動パラフイン、ワツクスエマルジヨン、エチルセ
ルロース、ポリビニルアセテート、フエノールレ
ジン、酢酸セルロース、グリセリン、ポリエチレ
ングリコール等があり、これらを1種あるいは2
種以上含有させることができる。
本発明によれば、前記混合物は顆粒化すること
により、流動性を向上させて使用される。
前記混合物は粉体嵩密度が理論密度の5〜46%
に相当する密度を有する顆粒であることが好まし
い。この粉体嵩密度を上記の範囲内にする理由
は、前記粉体嵩密度が5%よりも小さいと、成形
時における圧縮比が著しく大きくなるため成形が
困難であるからであり、一方46%より大きい場合
は、比較的顆粒の粒度分布が広い場合あるいは見
掛け顆粒密度が高い場合とがあるが、前者の場合
には流動性が劣化するし、後者の場合には顆粒の
圧潰強度が著しく強くなるため成形時に潰れずに
そのままの形状で残留し焼結体中に密度の著しく
低い箇所を生じさせる場合があるからであり、な
かでも10〜40%の範囲内が好適である。なお、前
記粉体嵩密度(powder bulk density)とは顆粒
の一定容積中に占めるセラミツクス微粉の容積、
すなわち固体、内部空隙および外部空隙を含んだ
単位容積中に占めるセラミツクス微粉の容積であ
り、前記見掛け顆粒密度(apparent granule
density)とは単位嵩容積中に占めるセラミツク
ス微粉の容積のことであり、嵩容積というのは顆
粒中に占めるセラミツクス微粉と内部空隙を含ん
だ容積である。
前記混合物は平均粒径が0.02〜0.8mmの範囲内
の顆粒であることが好ましい。その理由は、顆粒
の平均粒径が0.02mmより小さい流動性が著しく低
下し、生成形体の嵩密度や成形時の圧力分布にバ
ラツキが生じたり、生成形中にブリツジングに起
因する欠陥が生じ易いし、一方0.8mmより大きい
と小型で複雑な形状の生成形体を成形することが
困難であるからである。
前記混合物の顆粒化方法としては、例えばタブ
レツト法、直接顆粒化法、噴霧乾燥による顆粒化
法あるいは噴霧凍結し、次いで凍結乾燥する顆粒
化法のなかから選ばれるいずれか1種を使用する
ことができる。
本発明によれば、前記混合物は加圧成形するこ
とによつて少なくとも理論密度の45%に相当する
密度の生成形体とすることが有利である。その理
由は、前記密度が45%より低いとセラミツクス微
粉粒子相互の接触点が比較的少なく、焼結時の焼
成収縮を均一に進行させることが困難で高密度の
焼結体を得難いばかりでなく、焼結体の密度等の
物性にバラツキを生ずるため高強度の焼結体を得
ることが困難になるからであり、特に高強度の焼
結体が要求される場合には前記密度を50%以上と
することが有効である。
なお、前記混合物の加圧成形方法としては、例
えばプレス成形法あるいは静水圧成形法を使用す
ることが有利である。
本発明によれば、上述の如くして製造された生
成形体を焼結炉内に装入し、焼結することによつ
て高密度かつ高強度のセラミツクス焼結体を製造
することができる。
次に本発明を実施例について説明する。
実施例 1
97.3重量%がβ型結晶よりなり、0.40重量%の

前記生成形体をタンマン型焼成炉に装入してア
ルゴンガス気流中で焼結した。昇温速度は常温〜
1650℃までの間は5℃/minで昇温し、1650℃に
て45分間保持した後、さらに5℃/minで昇温し
最高温度2100℃で30分間保持した。
得られた焼結体の密度は3.09g/cm3(理論密度
の96.4%に相当する)であつた。この焼結体を3

てグリセリンを使用し、成形圧を第2表に示した

実施例 4
純度が98.2重量%で比表面積が7.3m2/gの炭
化珪素粉末300gと平均粒径が0.8μmの酸化イツ
トリウム36gよりなるセラミツクス微粉に対し、
メタクリル酸−iso−ブチル69重量部とアクリル
酸エチル26重量部とメタクリル酸5重量部との共
重合体で分子量が約3万のポリアクリル酸エステ
ル13gとグリセリン10gとナフタレン−ホルマリ
ン縮合物のスルホン酸塩1.5gと蒸留水200mlとを
添加し振動ミルを使用して6時間分散処理を行な
つた後、前記振動ミルより排出し、実施例1と同
様であるが、懸濁液に与える振動を10Hz、懸濁液
に加えた圧力の最大値は2.0Kg/cm2、最小値は0
Kg/cm2であり、その変動周期は1/2秒間として篩
処理を行なつた。前記篩を通過させた篩下懸濁液
を噴霧乾燥して、平均粒径が0.13mm、粉体嵩密度
が0.82g/cm3の顆粒を得た。
この顆粒から適量を採取して実施例1と同様の
操作で1.93g/cm3の生成形体を得た。
次いで、前記生成形体をタンマン型焼成炉に装
入し、窒素ガス気流中で焼結した。焼結は5℃/
minで昇温し、最高温度1650℃で1時間保持し
た。
得られた焼結体は3.16g/cm3(理論密度の98.8
%に相当する)を有していた。また実施例1と同
様にして測定した3点曲げ強度は常温で83.3Kg/
mm2の平均強度を有しており、ワイブル係数は13で
あつた。
実施例 5
純度が99.9重量%、平均粒径が5μmのか焼α−
アルミナ粉末300gと平均粒径が3μmのフツ化マ
グネシウム6gよりなるセラミツクス微粉に対
し、メタクリル酸−n−ブチル60重量部とアクリ
ル酸エチル36重量部とメタクリル酸4重量部との
共重合体で分子量が約2万5千のポリアクリル酸
エステル6gとポリエチレングリコール(300)
3gとアルキルベンゼンスルホン酸塩2gと蒸留
水200mlとを添加しアトライターを使用して7時
間分散処理を行なつた後、前記アトライターより
排出し、実施例4と同様にして篩処理を行ない平
均粒径が0.10mm、粉体嵩密度が1.03g/cm3の顆粒
を得た。
この顆粒から適量を採取して実施例1と同様の
操作で2.37g/cm3の生成形体を得た。
次いで、前記生成形体をタンマン型焼成炉に装
入し、1900℃で1時間保持した。
得られた焼結体は3.92g/cm3(理論密度の98.6
%に相当する)を有していた。また実施例1と同
様にして測定した3点曲げ強度は常温で35.2Kg/
mm2の平均強度を有しており、ワイブル係数は25で
あつた。
以上述べた如く、本発明方法によれば、セラミ
ツクス微粉を分散媒液中に懸濁させるに際しカル
ボン酸エステルを混合せしめることにより、懸濁
液中におけるセラミツクス微粉の凝集をほぐして
均一な分散状態となし、容易に篩処理することが
でき、しかも乾燥後においても加圧成形性を著し
く良好とすることができ、さらにグリセリンある
いはポリエチレングリコール等の潤滑剤を組合せ
て使用した場合にはより一層成形性を改良するこ
とができるため、比較的低い成形圧力でも高い密
度でかつ成形欠陥の少ない生成形体を製造するこ
とができ、この生成形体を焼結することによつて
欠陥が極めて少なく高密度かつ高強度のセラミツ
クス焼結体を製造することができ産業上極めて有
