Description
本発明は、少なくとも2種の異なる熱可塑性合
成重合体からなる連続フイラメントの多数からな
るウエブ状複合繊維集合体を少なくとも50重量%
含む嵩高性が良く、型くずれがなく、保温性のす
ぐれた詰物に関するものである。
従来、和ぶとん、洋ぶとんもしくは敷ふとん、
更に、保温用衣料等を含めて、多種多様の合成繊
維が詰物用素材として大量に生産、販売されてい
るが、それらの大部分は木綿の代替品としての短
繊維またはステープルフアイバーが多かつた。
一方、長繊維を詰物用素材として使用されたも
のも一部知られているが、その例として、ステー
プルフアイバーの製造原料であるトウをそのまま
積層開繊したトウふとんが中心である。このトウ
ふとんは、トウを構成する長繊維の配列が一定の
方向に限られており、しかも開繊が充分に均一で
ない為に、詰綿として型くずれや綿切れが発生し
易く、短繊維と同様に、ドレープ性に欠け、しか
も通常トウふとんは、予じめトウを波型に賦形し
たのみ布帛などと接合した複合構造をとらせる必
要があるため詰綿として成型が煩雑である。
また長繊維を詰物用素材として使用されるもう
一つの例として、通常のオリフイス型紡糸機より
吐出された一定の繊度の綿条を高圧高速空気によ
り延伸加工しながら、該綿条体をランダムにウエ
ブ化した、言わゆるスパンボンド型紡糸の長繊維
ふとん綿があるが、製造上の問題から、莫大なエ
ネルギーを必要とし、コストが高くなるという欠
点があるばかりでなく、高速で移動する繊維束を
開繊している為に、ウエブ斑が生じるという欠点
を逃れることができない。
そこで、本発明者等は、安価でかつウエブ状繊
維集束体のウエブ斑が少なく、更に、型くずれや
綿切れが少なく古くから知られている羽毛ふとん
の特性を有したウエブ状繊維集合体を作ることに
着目して、鋭意研究を進めた結果、本発明の詰物
を完成するに到つたものである。
すなわち、本発明の詰物は、要約すると、熱可
塑性合成重合体からなる連続フイラメントの多数
からなるウエブ状繊維集合体から構成され、
(i) このフイラメントは、その長さ方向に沿つて
不規則な周期的に断面積の大きさの変化を有し
ており、
(ii) そのフイラメントの断面積変動係数〔CV(F)〕
が0.05〜1.0の範囲であり、
(iii) そのフイラメントの平均繊度が0.5〜2.0デニ
ールの範囲であり、かつ
(iv) そのフイラメントの少なくとも10%はその長
さ方向に直角に切断した断面は、少なくとも2
種の異なる重合体相が平均的に2〜4個の層状
をなした構造を有し、且つ
(v) 各フイラメントは互に、部分的に接合してい
ることを特徴としている。
本発明の詰物を更に詳述すると、前述の該ウエ
ブ状繊維集合体は、0.005〜0.05g/cm3の範囲の
嵩密度を持ち、20〜100cm2/gの範囲の軽荷重嵩
を有しており、また、該ウエブ状繊維集合体を構
成するフイラメントは15〜50%の範囲の捲縮度
(捲縮率とも言う)と、3〜20ケ/インチの範囲
の平均捲縮数を有していることを特徴としてい
る。
従来、連続フイラメント状の多数からなるウエ
ブ状繊維集合体から構成された、前述した如くの
特徴を有する詰物は、製造が不可能であつたが、
本発明者らの一部が先に提案した特願昭55−
38993号(昭和55年3月28日出願)明細書に記載
されたパツキング・フラクシヨン(Pf)が10-4〜
10-1の範囲の高密度繊維集合体が容易に製造され
る様になつた為に、該高密度繊維集合体を簡単な
プロセスによつてウエブ状に変換するだけで、ウ
エブ斑の少ないウエブ状繊維集合体が簡単に、か
つ安価に製造できるに到つた。
更に、本発明者らの一部が先に提案した特願昭
55−162684号(昭和55年11月20日出願)明細書に
記載された、層状混合体流を形成させる混合用静
止素子を組み合した簡単なプロセスによつて、良
好なウエブ状繊維集合体が製造できるに到つた。
ここで言うパツキング・フラクシヨン(Pf)
は、紡糸口金の繊維形成領域面積に対する、紡糸
される繊維集束体の全繊維の断面積の総和との比
を示し、

繊維形成領域から紡糸(吐出)される繊維の密
度、すなわち高密度紡糸性能の尺度となる。
ちなみに、前述のスパンボンド型長繊維ふとん
綿のパツキング・フラクシヨンを比較してみる
と、10-4より小さい値を示すことからも容易に高
密度性が理解できる。
そこで本発明の第1の目的及び利点は、従来、
熱可塑性合成重合体からウエブ状物を得る公知の
方法では得られなかつた新しいタイプのウエブ状
繊維集合体を含有する詰綿を提供することにあ
る。
本発明の第2の目的及び利点は、天然繊維ウエ
ブ、例えば羽毛と類似する性能を有し、繊維断面
形状と、繊維軸方向において不規則な周期的に繊
維断面積の大きさの変化を有している連続フイラ
メントの多数からなるウエブ状繊維集合体を含む
詰綿を提供することにある。
本発明の第3の目的及び利点は、各フイラメン
トは3次元的に部分的に接合しており、ウエブ全
体が一体成形化され、嵩高性が良好であり、更に
その回復性が良好なウエブ状繊維集合体を含む詰
綿を提供することにある。
本発明の第4の目的及び利点は、該ウエブ状繊
維集合体を構成するフイラメントは、そのほとん
どが、0.1〜30デニールの範囲内にあり、かつな
だらかな繊度分布を有し、ランダムな不規則な捲
縮を有しているものからなり、該ウエブ状繊維集
合体の嵩高性、嵩保持性及び保温性が良好な詰物
を提供することにある。
以下本発明につき更に詳細に説明する。
先ず、本発明の熱可塑性合成重合体からなる連
続フイラメントの多数からなるウエブ状繊維集束
体によつて構成された詰綿の一般的な製造法につ
いて概説する。本発明者らの一部が先に提案した
特願昭55−162684号(昭和55年11月20日出願)明
細書に記載された製造装置を基本的には応用しな
がら用いて、本発明の詰綿を構成する出発繊維集
束体を得た。以下更に具体的に詳述する。
該繊維集束体は、溶融熱可塑性合成重合体の少
なくとも2種以上の層状混合体流を形成させる混
合用静子素子よりなる混合体形成領域(A)と、該溶
融混合体流から繊維集束体を形成させる繊維形成
層領域(B)とからなる複合フイラメント状繊維集束
体の製造装置を用いて、重力の作用する方向とは
逆の方向の上方に該繊維集束体を引き取つて得ら
れる。
ここで、該混合体形成領域(A)は、
(i) 凹部を有するプレートが多数積層された混合
用静止素子よりなり、
(ii) 各凹部を有するプレートはその凹部において
溶融重合体が流動するように連通しており、
(iii) 該素子は少なくとも2種の凹部形状を有する
プレートから構成され、
(iv) 該素子は或る積層方向から見て入口部が同じ
凹部形状を有するプレートは共通した溶融重合
体導入域を形成し、且つ各各のプレートは溶融
混合重合体の排出域が共通した面を形成するよ
うに積層され、且つ
(v) 該素子は混合すべき溶融重合体の共通した複
数の導入域および溶融重合体が混合されて排出
される同一面状排出域が設けられており、
また、該繊維形成層領域(B)は、熱可塑性合成重
合体の少なくとも2種以上の混合体流を押出す多
数の細隙を吐出側に有し、隣接する細隙間には非
連続の凸起部が設けられており、該凸起部間に存
在する凹部区域を通じて或る細隙から押出される
混合体流がそれに隣接する他の細隙から押出され
る混合体流と互いに往来し得るような構造を有
し、少くとも吐出側表面近傍を加熱する為の加熱
手段を有する紡糸口金、その紡糸口金の表面を冷
却するための冷却手段および該重合体の混合体流
から形成されたフイラメント状複合繊維集束体を
引き取るための引取り手段を有する成型装置から
なつていることを特徴としている。
このようにして得られた該繊維集束体を、本発
明者らの一部が先に提案した特願昭56−45389号
(昭和56年3月30日出願)明細書に記載された方
法によつてひき続き延伸し、更に、嵩密度に均一
に配列された状態の該複合繊維集束体を静電気的
反撥力を利用することによつて、各々のフイラメ
ント状複合繊維に開繊してウエブ化することによ
つて本発明の良好な詰綿を構成するウエブ状繊維
集合体が、得られる。
以上説明したとおり、この方法は、従来既知
の、該重合体の熔融液の吐出面が平滑面状であ
り、規則正しい配列で該熔融液の吐出孔(オリフ
イス)がそれぞれ独立して穿設された紡糸口金か
ら該熔融液を押出す繊維の製造方法とは根本的に
異る。
この方法によれば、例えば紡糸口金の1cm2当
り、平均繊度が約30乃至100デニールの如き太デ
ニールのものであれば約50〜150本、また平均繊
度が約1〜5デニールのものであれば約100〜600
本、そして平均繊度が約1デニール以下であれば
600〜1500本或はそれ以上の本数のフイラメント
状複合繊維集束体を連続的に安定して製造するこ
とができる。
かくして得られた数万デニールから百数十万デ
ニールの該フイラメント状複合繊維集束体を次い
で連続して広巾ローラーにて、ニツプすることな
く約1.1倍〜約3.5倍の範囲内において、素材特性
に合わせて加熱延伸又は冷延伸を行ない、得られ
た繊維集束体が、自然に発生して帯電している静
電気を効率よく利用することによつて、個々のフ
イラメントが開繊している状態を保持させながら
該フイラメント状複合繊維集束体を該フイラメン
ト状複合繊維集束体の進行方向に対して、一部折
り重なる様に、3〜20倍にオーバーフイードしな
がらランダムに開繊して、本発明の代表例になる
ウエブ状繊維集合体を得た。尚、該ウエブ状繊維
集合体のウエブ斑を出来るだけ解消する為には、
前記の、該フイラメント状複合繊維集束体を、進
行方向に、折り重なる様に3〜20倍にオーバーフ
イードする際に、一定の空間を設けて、空間内に
おいて約2万KV〜約5万KVの高電圧の十電荷
を印加させるのが望ましい。
この様にしてランダムに開繊された嵩高性ウエ
ブを熱処理して、捲縮発現させることによつて、
本発明の良好な詰綿を構成するウエブ状繊維集合
体が得られる。
また、他の手段によつても本発明の詰綿を構成
するウエブ状繊維集合体が得られる。例えば、ラ
ンダムに開繊された嵩高性ウエブを10cm〜30cm間
隔の多孔般送ベルト中に保持しながら、該多孔般
送ベルトと上下部に配置されている無数の極小の
エアージエツトノズルより、エア・ジエツト・パ
ルスを吐出させて、該ウエブ状繊維集合体のウエ
ブ厚み方向に対して繊維絡合を増大させてから、
熱処理すると、嵩高性がありかつ嵩保持性の良好
な該ウエブ状繊維集合体が得られた。このように
該ウエブ状繊維集合体の製法は、前記代表例に限
定されるものではない。
該ウエブ状繊維集合体の目付重量(g/m2)
は、前述の凹凸多孔口金より吐出するポリマー重
量と、成形された該フイラメント状繊維集束体の
オーバーフイード量によつて、所望の範囲に制御
することができる。
以上概説した方法によつて得られた前記フイラ
メント状複合繊維集束体は、凹凸多孔口金直下で
の、前述に定義したパツキング・フラクシヨン
(Pf)が、10-4〜10-1、好ましくは2×10-4〜
10-2のオーダーであつて、従来の熔融紡糸法とは
顕著に異なり、極めて高密度な集束体であるにも
かかわらず、従来のトウの状態とは異なり、個々
の複合フイラメントが非常に接近はしているが分
離した状態にあることが特徴である。
また、該フイラメント状複合繊維集束体の延伸
およびウエブ化工程においても、該フイラメント
状複合繊維集束体は、広巾表面スジ溝付きローラ
ーによつて、ニツプされることなく般送される為
に、低エネルギーにより、簡単に分繊及び開繊さ
れる状態に絶えず保持されているのが特徴であ
る。
次に、本発明の熱可塑性合成重合体からなる連
続フイラメントの多数からなる該ウエブ状繊維集
合体を含む詰綿の物性について詳細に述べる。
本発明のウエブ状繊維集合体を構成するフイラ
メントは、
(i) このフイラメントはその長さ方向に沿つて不
規則な周期的に断面積の大きさの変化を有して
おり、
(ii) フイラメントの断面積変動係数〔CV(F)〕が
0.05〜1.0の範囲であり、
(iii) そのフイラメントの平均繊度が0.5〜20デニ
ールの範囲であり、
(iv) そのフイラメントの少なくとも10%は、その
長さ方向に直角に切断した断面は、少なくとも
2種の異なる重合体相が平均的に2〜4個の層
状をなした構造を有し、且つ
(v) 各フイラメントは互に、部分的に接合してい
る
という特徴を有していることにおいて、従来既知
の如何なる人造フイラメント又は繊維とも異つて
いる。
ここに言うフイラメント内断面積変動係数
〔CV(F)〕とは、フイラメントの長さ方向(軸方
向)の繊度の変動を示すものであつて、繊維集束
体中の任意の1本のフイラメントについて、任意
の1箇所の3cmを選び出し、それを1mm間隔毎の
断面積の大きさを顕微鏡観察により測定し、その
30個の断面積の平均値(A)と、30個の断面積の標準
偏差(σA)とを求めて、下記式から算出するこ
とができる。
CV(F)=σA/A
本発明の複合繊維集束体を構成するフイラメン
トは上記CV(F)が0.05〜1.0の範囲のものであり、
特に0.08〜0.7、就中0.1〜0.5の範囲のものが好適
である。
このような特徴は、前述した従来の熔融紡糸法
とは全く異る繊維集合体の製造法によつて形成さ
れるものと思われる。
本発明の詰物を構成する連続フイラメントの特
徴は、断面が非円形であつて、該フイラメントの
長さ方向に沿つて不規則な周期的に断面積の不規
則な大きさの変化を有し且つそれに伴つて断面形
状の変化をも有していることである。
このフイラメント断面の形状の非円形の程度
は、外接2平行線の最大間隔(D)と、その外接2平
行線の最小間隔(d)との比(D/d)として表わさ
れる異形係数で示すことができる。本発明の詰綿
を構成するフイラメントはこの異形係数(D/
d)が少くとも1.1であり、殆んどが少くとも1.2
である。
さらに、本発明の詰綿を構成するフイラメント
は、上記の異形係数(D/d)が該フイラメント
の長さ方向に沿つて変化しているという特徴があ
る。
また、本発明の詰綿を構成する該フイラメント
は、その長さに沿う任意の30mmの範囲における最
大異形係数〔(D/d)max〕と最小異形係数
〔(D/d)min〕との差で表わされる異形係数最
大差〔(D/d)max−(D/d)min〕が少くと
も0.05、好ましくは少くとも0.1であるという特
徴を有している。
以上の如き特徴を有するフイラメント状複合繊
維の集合体からなる詰綿は、従来、全く知られて
いなかつたものである。
本発明のウエブ状繊維集合体を構成する該フイ
ラメントの平均繊度は、0.5〜20デニールの範囲
であり、該フイラメントは、そのほとんどが、
0.1〜30デニールの範囲内にあり、かつ、なだら
かな繊度分布を有していることが特徴である。
ここで述べる該フイラメントの平均繊度及び繊
度分布は、本発明者らの一部が先に提案した特願
昭55−38993号(昭和55年3月28日出願)明細書
に記載された方法にて測定した。
本発明のウエブ状繊維集合体を構成する該フイ
ラメントの繊度分布を更に詳説する。
従来のオリフイス紡糸法で得られた異なるデニ
ール繊度のフイラメント状繊維を混合して、従来
より知られているウエブ状繊維集合体を作つた場
合には、該ウエブの繊度分布は、異なるデニール
繊度において、いくつかの棒状のピークを示すの
みであるが、本発明の該ウエブ状繊維集合体を構
成するフイラメントは、その製造法が従来公知の
ものとは全く異る為に、該フイラメントの繊度
は、統計学的にみて、一定の標準偏差値をもつて
分布している。更に、その繊度分布を詳述する
と、該繊度分布のなだらかなピークは1個の場合
が多いが、中には、複数個のなだらかなピークを
有するものもある。
本発明のウエブ状繊維集合体の繊度分布は、次
に定義する集合体内繊維断面積変動係数〔CV(A)〕
と、0.2デニールごとの範囲で、分別された繊度
分布図によつて、その実体を把握することが可能
である。該繊度分布図は、第1図のパターン模式
図の如く、横軸にデニールと、たて軸に度数パー
セントをプロツトしたものである。
ここに言う集合体内繊維断面積変動係数〔CV
(A)〕は、次に記載する方法によつて測定される。
本発明のウエブ状繊維集合体の任意の場所か
ら、およそ5cm×5cm×5cmの見かけ体積の部分
集合体を切り取り、この部分集合体から、無作意
に少なくとも100本以上のフイラメント状複合繊
維をピンセツトにて抽し、同一方向に引きそろえ
て配列し、無作意の少なくとも100本以上の部分
集束体(約5〜7cmの長さ)とする。
この部分集束体の任意の位置における断面を顕
微鏡観察することにより、その断面写真からその
各断面の大きさを測定し、任意の100個の各断面
積の平均値()と、その100個の断面積の標準
偏差(σB)を求めて、下記式
CV(A)=σB/B
から算出することができる。
本発明のウエブ状繊維集合体は、このCV(A)が
0.1〜1.5の範囲に入り、特に0.2〜1.0の範囲のも
のがとりわけ好ましい。このCV(A)の値は、本発
明のウエブ状繊維集合体に、従来公知のオリフイ
ス法で得られる繊維を混入させた場合、幾分変動
する。しかし、0.2デニールごとの範囲で分別さ
れた繊度分布図においては、本発明のウエブ状繊
維集合体だけで構成されている詰綿か、それと
も、他の従来公知のオリフイス法で得られる繊維
が混入している詰綿かどうか明白に判別すること
ができる。
本発明の詰物から、前述のCV(A)測定時に抽出
した、引きそろえられた部分集束体をとり出し、
それらの繊維集束体の繊度分布図を0.2デニール
ごとに分別して作図すればよい。
第1図の繊度分布図パターン模式図を使つて更
に詳細に説明する。
第1―a図は、本発明のウエブ状繊維集合体の
代表的な例のパターン模式図であり、富士山型に
分布しているのが特徴である。
第1―b図は、従来公知のオリフイス法紡糸に
て得られる繊維集合体の代表的な例のパターン模
式図である。
第1―D図は、本発明のウエブ状繊維集合体
に、従来公知のオリフイス法紡糸にて得られる繊
維集合体の代表的な例のパターン模式図である。
第1―D図の点線で示された部分がオリフイス法
紡糸によつて得られた繊維集合体の混入量を示し
ている。
本発明のウエブ状繊維集合体は、繊度分布図の
パターン図において、一山型のものもあるが、好
ましくは、0.2デニールごとに分別された繊度分
布図において、第1―C図の如く、二つ以上の山
を有するのが好ましい。
本発明における“異種デニールのフイラメント
状繊維の混合集合体”とは、“0.2デニールごとに
分別された繊度分布図において、第1―C図の如
く、二つ以上の山を有する繊維集合体”と定義さ
れる。
本発明の詰物を構成するフイラメントは、その
フイラメントの少なくとも10%は、その長さ方向
に直角に切断した断面は、少なくとも2種の異な
る重合体相が平均的に2〜4個の層状をなした構
造を有している。
ここで重合体相とは、必ずしも単一の重合体よ
りなる相のみならず2種またはそれ以上の重合体
が互に溶解して混合されている均質混合重合体、
或る重合体中に他の少なくとも1種の重合体が微
細に分散した状態で存在した微細分散型混合重合
体を意味するものとする。この微細分散型混合重
合体相は、フイラメントの断面を顕微鏡写真で観
察した場合、或る重合体(海)の中に他の重合体
が微細な形状(島状または星状)で多数分散して
いることが肉眼で認められるものを云う。この場
合写真の拡大倍率はほぼ300〜1000倍の範囲が適
当である。
本発明の詰綿を構成しているフイラメントは、
その断面形状において、かような重合体相の異な
る少なくとも2種が、平均的に2〜4個の層状を
なして合体している。ここで重合体相が異なると
いうことは、各相の物理的、化学的性質が相違し
ていればよい。
例えば、物理的性質の差としては、融点、熱収
縮率、熱膨張率、比重、硬度、屈折率、結晶化
度、配向度、偏光性、制電性等があげられる。更
に、重合度、極限粘度〔η〕、溶融粘度、強度、
伸度、ヤング率、弾性等の動的物性なども、物理
的性質の差として挙げられる。
一方、化学的性質の差としては、染色性、耐溶
解性、親水性、耐薬品性、難燃性、耐熱性等の性
質差が挙げられる。
前述した物理的性質の中で、特に温度依存性の
強いものは、熱的性質として分類することができ
る。
例えば、融点、軟化点、溶融粘度、熱収縮率、
熱膨張率、熱収縮応力、更に温度変化に共なう密
度変化、結晶化度、配向度等が具体的に挙げられ
る。異なる重合体相の前述した物理的性質及び化
学的性質のうち、特に融点、沸水収縮率、結晶化
度、熱収縮率、熱収縮応力等が異なる組み合せに
するのが好ましい。
本発明のウエブ状繊維集合体を構成するフイラ
メントの、少くとも10%は、その長さ方向に直角
に切断した断面において、少くとも2種の異なる
重合体相が平均的に2〜4個の層状をなした構造
を有しているのが特徴である。
繊維断面におけるこの様な異なる重合体相の識
別化は、次の方法によつて測定できる。
(i) 染着速度差及び染着後の脱着速度差は、非常
に微妙な差に対しても鋭敏であるために、この
差を利用して、異なる重合体相を、異なる染料
で着色させる方法がある。
(ii) ホツトプレート付きの光学顕微鏡、又は、ホ
ツトプレート付きの偏光顕微鏡にて、融点近傍
における繊維断面片の上面状態、又は、該繊維
断面の屈折率、偏光などの差を利用して、識別
化する方法がある。
(iii) 該繊維断面片を、イオンエツチング処理又
は、化学薬品による化学エツチング処理をして
から、該繊維断面片の表面粗雑性を走査型電子
顕微鏡で、約1000倍で観察して、異なる重合体
相を識別化する方法がある。
(iv) 異なる重合体相において、重合触媒などの微
少添加物の種類に差がある場合には、マーキン
グしようとする元素の濃度差の分析を利用し
て、X線マイクロアナライザーによつて異なる
重合体相の境界を図式化する方法がある。
これら以外にも、種々の識別化方法が考えられ
るが、前述した4つの識別化方法を組み合わせる
ことにより、本発明の結綿を構成するフイラメン
トの断面における異なる重合体相を識別化するこ
とができる。
第2図は、異なる重合体相が、前述した該混合
体形成領域(A)において、層状化混合用静止素子に
よつて、混合された状態と、微細凹凸表面構造を
有する紡糸口金によつて繊維化された該複合繊維
の断面状態とを模式的に示したものである。該繊
維断面における、異なる重合体相が3個以上の層
状をなした構造で合体する場合には、層状構造
は、一見にして明白であるが、異なる重合体相
が、2個合体した構造を有する場合は、層状とい
うよりは、サイドバイサイドという表現に近い状
態のものもあるが、この態様も本発明に包含され
るものである。
本発明のウエブ状繊維集合体を構成するフイラ
メントの、繊維断面における異なる重合体相の平
均ブロツク数(B)は、前述したブロツク状態
識別法にて得られる顕微鏡写真から、無作意に抽
出した100個の繊維断面のブロツク数の平均値と
して求めることができる。
本発明のウエブ状繊維集合体を製造する際、本
発明者等の一部が先に提案した特願昭55−16284
号(昭和55年11月20日出願)明細書に記載され
た、層状化混合体流を形成させる流体混合用静止
素子を利用している為に、該繊維断面における異
なる重合体相の平均ブロツク数(B)が、任意
に設定することが特徴である。
本発明の詰綿を構成する各フイラメントは、互
に、部分的に接合していることを特徴としている
が、該接合の仕方は、下記の如く分類することが
できる。
(i) 本発明者らの一部が先に提案した特願昭55−
38993号(昭和55年3月28日出願)明細書に記
載されているフイラメント間の架橋点を意味す
るもので、本発明の詰物を構成するウエブ状繊
維集合体の出発素材である(未延伸)フイラメ
ント状複合繊維を該紡糸口金から繊維化する際
にできる架橋点である。
(ii) 本発明のウエブ状繊維集合体の代表的な製法
をすでに前述した時、該紡糸口金から繊化され
るフイラメント状繊維集束体を延伸してから、
それらの繊維集束体を電気開繊などの手段によ
つて開繊して、ウエブ化していることがわか
る。このウエブ化工程以降において熱処理によ
つて、該フイラメント状複合繊維に更に捲縮性
能を付与すると共に、異なる重合体相の低融点
を有する重合体相が、他のフイラメント状複合
繊維と融着してできる接合点がある。
(iii) 更に、バインダーを用いて、前記ウエブ化工
程以降において、熱処理によつて、それらの繊
維間を融着させてできる接合点がある。
一般に、この(iii)に分類される方法は、詰物の樹
脂加工と言われているものである。
本発明のウエブ状繊維集合体は、自ら繊維間を
融着する性能を有している為、この(iii)分類の樹脂
加工は、必ずしも行う必要がなく、むしろ、この
樹脂加工をしなくても、充分に、良好な詰綿性能
を有していることが特徴である。
ここで、基本的に、3分類された接合点の数
は、本発明の詰物については、次の方法によつて
統計的に近似的にとらえることができる。
本発明の詰物の任意の場所からおよそ2cm×2
cm×2cmの見かけ体積を有するウエブを切り取
り、ピンセツトで多数の短繊維を注意して取り出
し、それらの短繊維間の接合点(m個)を数え
て、次式によりその概数をつかむことができる。

本発明の該ウエブ状繊維集合体は、放置された
状態で、0.005〜0.05g/cm2の範囲の嵩密度を有
している。この嵩密度は、大まかに見かけ体積を
実測し、その重量で除すれば簡単に求められる。
また本発明の該ウエブ状繊維集合体は、20〜
100cm2/gの範囲の軽荷重嵩を有するのが特徴で
ある。更に好ましくは20〜70cm2/gの範囲の軽荷
重嵩をするウエブ状繊維集合体がよい。
本発明において、この軽荷重嵩は次の様に定義
する。
該ウエブ状繊維集合体の任意の部分から20gの
試料を選び直径10cmの透明材質の円筒に注意して
軽くつめ、10g/cm2の重荷重を該円筒中の該ウエ
ブ状繊維集合体に10分間のせて予備圧縮し、無荷
重下2時間放縮して前処理を終り、0.5g/cm2の
軽荷重を0.5時間かけた時の第1日目の軽荷重嵩
を測定し、無荷重状態で1.5時間放縮してから17
時間、10g/cm2の荷重をかけてその時点の嵩を第
1日目の重荷重嵩とし、その後無荷重下5時間放
縮させる。これを5日間くり返し行ない、「第5
日目の軽荷重嵩(cm2/g)」を本発明の「軽荷重
嵩」と定義する。
この様に定義した軽荷重嵩が大きい程、軽くて
嵩高な、へたらない、そして天然の羽毛に類似し
た詰物性能を有していると言うことができる。
本発明のウエブ状繊維集合体を構成しているフ
イラメントは、各々、無作意に異つた形状のクリ
ンプを有し、かつその平均捲縮数は3〜20ケ/イ
ンチ、好ましくは5〜13ケ/インケの範囲にある
ことが特徴である。
本発明のウエブ状繊維集合体を構成しているフ
イラメントの捲縮率は、10〜50%、好ましくは15
%〜45%の範囲にあることが特徴である。
これらの該フイラメントの捲縮数及び捲縮率
は、JIS規格L―1074のスフ綿の測定に従がい、
前述した平均繊度()を考慮に入れて測定を
行つた。
本発明のウエブ状繊維集合体は、製造時に嵩密
度を0.005〜0.05g/cm2の範囲に調節することに
よつて該ウエブ状繊維集合体の熱伝導率が、0.04
〜0.08Kcal/m.h.℃、好ましくは0.04〜
0.06Kcal/m.h.℃の範囲に入る様に調節できるの
が本発明の特徴である。この熱伝導率は、JIS規
格A―1412の平板比較法に従い、試料厚さ1.5cm
とし、0.5g/cm2の軽荷重をかけて測定したもの
である。
本発明の該ウエブ状繊維集合体は70%以上の嵩
保持率を有することが特徴である。
本発明の該ウエブ状繊維集合体は、接着剤処理
しなくても、各フイラメントをお互いに部分的に
接合している接合点が三次的に存在する為に、嵩
保持率は70%以上の性能を有するが、更に、接着
剤、例えばアクリル系バインダーを5〜10%程度
付与することによつて、接合点を倍増させて、該
ウエブ状繊維集合体の嵩保持率を75%以上、好ま
しくは80%以上に改善できるという特徴を有して
いる。
ここで述べた嵩保持率は、前記の第1日の軽荷
重嵩(0.5g/cm2負荷時)の測定と同様にして5
日間繰り返し、第5日目の軽荷重嵩(0.5g/cm2
の負荷時)を測定し、次の式により算出した。

以上、本発明のウエブ状繊維集合体、及び、そ
れを構成するフイラメントの物性を中心に詳述し
たので、本発明のウエブ状繊維集合体よりなる詰
物の性能及び特徴が明確になり、本発明は、従来
公知の詰物とは全く異つていることがわかる。
本発明のウエブ状繊維集合体の素材である少く
とも2種の異なる熱可塑性重合体としては、下記
の如く多数の重合体がの組み合わせが、挙げられ
る。
(i) ポリエステル;
例えば芳香族―、脂肪族―、または脂環族―ジ
カルボン酸を二塩基酸成分とし、脂肪族―、脂環
族―、または芳香族―グリコールをグリコール成
分とするポリエステルが有利である。更に詳細に
は後述する。
(ii) ポリアミド;
例えばポリε―カプロラクタム、ポリヘキサメ
チレンアジパミド、ポリヘキサメチレンセバカミ
ド。
(iii) ポリオレフイン系又はポリビニル系重合体;
例えばポリエチレン、ポリプロピレン、ポリブ
チレン、ポリスチレン、ポリ塩化ビニル、ポリ酢
酸ビニル、ポリアクリルニトリル、ポリアクリル
酸エステル或いはこれらの相互共重合体。
(iv) その他のポリマー;
前記した(i)〜(iii)のポリマー以外に、各種ビスフ
エノールを使用したポリカーボネート;
ポリアセタール;各種ポリウレタン、ポリ弗化
エチレン、共重合ポリ弗化エチレン。
前述した熱可塑性合成重合体は単独であつても
よく、また2種以上の微分散型混合物であつても
差支えない。
更に好ましくは、少くとも2種の異なる熱可塑
性重合体として、実質的に熱可塑性を有するポリ
エステルの群から異なるポリエステル重合体を選
ぶのが有利である。
例えば、テレフタル酸、メチルテレフタル酸、
イソフタル酸、5―メチルイソフタル酸、4―メ
チルイソフタル酸、フタル酸、ジフエニル―4,
4′―ジカルボン酸、ジフエニルエタン―4,4′―
ジカルボン酸、ジフエノキシエタン―4,4′―ジ
カルボン酸、スチルペン―4,4′―ジカルボン
酸、ナフタレン―2,6―ジカルボン酸、ナフタ
レン―2,7―ジカルボン酸、ナフタレン―1,
4―ジカルボン酸、ナフタレン―1,5―ジカル
ボン酸などの芳香族ジカルボン酸;コハク酸、ア
ジピン酸、アゼライン酸、セバチン酸、デカンジ
カルボン酸などの脂肪族ジカルボン酸;またはシ
クロヘキサンジカルボン酸、ジヒドロテレフタル
酸、デカリン―2,6―ジカルボン酸の如き脂環
族ジカルボン酸を二塩基酸成分とし、エチレング
リコール、トリメチレングリコール、イソプロピ
レングリコール、テトラメチレングリコール、ヘ
キサメチレングリコール、ネオペンチレングリコ
ール、デカメチレングリコール及びこれらがエー
テル結合により複数個縮合した脂肪族グリコー
ル;ジクロヘキサン―1,4―ジオール、シクロ
ヘキシレン―1,4―ジメチロールの如き脂環族
グリコール;キシレングリコールなどの芳香族グ
リコール等をグリコール成分とするポリエステル
が有利である。
これら二塩基酸成分またはグリコール成分は、
それぞれ一種或いは、二種以上を組合せられたポ
リエステルであつてもよい。
好ましい例としては、テレフタル酸を二塩基酸
成分としてその一部(通常50モル%以下、好まし
くは30モル%以下)を、前記した他の二官能性カ
ルボン酸に置きかえ、または、エチレングリコー
ル、トリメチングリコールまたはテトラメチレン
グリコールをグリコール成分としてその一部(通
常50モル%以下、好ましくは30モル%以下)を前
記した他のグリコールに置きかえたポリエステ
ル、例えばポリエチレンテレフタレート、ポリテ
トラメチレンテレフタレート、ポリトリメチレン
テレフタレート、米国特許第3763109号、同
3023192号、同3651014号及び同3766146号に記載
されているポリエステルエラストマーなどであ
る。
また前記ポリエステルに、難燃剤として臭素化
合物、リン化合物、又は臭素原子及びりん原子を
含有する化合物を、あるいはこれらの化合物を併
用して添加配合せしめた難燃性ポリエステル;
また前記ポリエステルに、易染剤として5〜ナ
トリウムスルホイソフタル酸の如き金属スルホネ
ート基含有化合物、又は、ポリオキシエチレング
リコールの如きエーテル結合を有する長鎖グリコ
ール、又はアルカリ金属のカルボン酸塩炭酸塩及
びハロゲン化物よりなる群から選ばれたアルカリ
金属化合物を、あるいはこれらの化合物を併用し
て添加配合せしめた易染性ポリエステル;
また前記ポリエステルに親水剤または制電剤と
して、金属スルホネート基含有化合物または平均
分子量1000〜500000のポリオキシアルキレングリ
コール、または下記一般式で表わされる繰り返し
単位を主とする
〔―OC(CH2)nNH〕―
(mは2〜15の整数を表わす)
ポリアミド成分を、あるいはこれらの化合物を
併用して添加配合せしめた親水性または制電性ポ
リエステル;等のポリエステルも、本発明の複合
ポリエステル繊維を形成する好適なポリエステル
重合体として使用される。
更に、本発明に用いられるポリエステルは、例
えばジメチルテレフタレートとエチレングリコー
ルとを反応させるが如く、エステル交換、重縮合
されたポリエステルであつてもよく、また、例え
ばテレフタル酸とエチレングリコールとを反応さ
せるが如く直接エステル化反応され重縮合された
ポリエステルであつてもよく、本発明の複合ポリ
エステル繊維を形成させる為に、これらを組み合
せて使用することもできる。
最も好ましい例としては、該ウエブ状繊維集合
体を構成するフイラメント状繊維の少くとも10%
は、実質的にポリエチレンテレフタレート成分
と、ポリテトラメチレンテレフタレート成分より
なる複合繊維であるものがよい。
さらにポリエステル重合体は可塑性や溶融粘度
を増大させるために可塑剤、粘度増加剤などを添
加していてもよい。また前記ポリエステル重合体
中には、通常繊維の添加剤として使用される光安
定剤、結晶化核剤、顔料、熱安定剤、難燃剤、滑
剤、艷消剤等が添加されていてもよい。
さらにポリエステル重合体は必ずしも線状重合
体に限らず、熱可塑性を損わない限り一部に架橋
された3次元的構造を有する重合体であつてもよ
い。
本発明のウエブ状繊維集合体は、そのまゝで詰
物として使用することができるが、さらに50%以
下の天然繊維又はそのウエブ、公知の合成繊維又
はそのウエブ又はパルプ状物を本発明の効果を損
わない範囲で一部混入もしくは積層してもよい。
更に好ましくは、本発明のウエブ状繊維集合体
に、本発明のウエブ状繊維集合体以外の前記繊維
状物を30%以下の範囲で一部混入もしくは積層す
るのがよい。
本発明のウエブ状繊維集合体より構成される詰
物の用途としては、和、洋ぶとんの敷ぶとん、掛
けぶとん、座ぶとん等の各種のふとん用詰物、キ
ルテング、冬物用コート、防寒具等の保温用衣料
の詰物、更には、衝激吸収材などのクツシヨン性
包装材料等の工業用途等が挙げられるが、これら
は、本発明の応用例にすぎず、これらに限定され
るものではない。
以下本発明を実施例について説明する。しかし
ながら、以下の実施例は本発明の理解を容易にす
るために記載するものであつて、本発明を決して
制限するものではない。
実施例 1
6―ナイロン(融点488〓、固有粘度〔η〕=
0.71)のチツプと、ポリエチレンテレフタレート
(融点540〓、固有粘度〔η〕=1.00第1表にて
PET(1)と表示した。)のチツプとを、各々2台の
30φ押出機に定量供給して溶融し、ギアポンプに
より毎分110gと140gずつ各々別配管にてI型ダ
イス入口部に送り、該ダイスの内部にプレートの
厚みが550μであり、凹部の深さが380μ程度であ
るフオートエツチング加工されたプレート板を多
数積層した本文記載の流体混合用素子を挿入し
て、6―ナイロンと該PET(1)との層状混合体流
を形成させた。50メツシユのステンレス材質の平
織金網1枚からなり、成形領域面積が100cm2であ
る紡糸口金から繊維細流として吐出させ、圧空に
より大電流ジユール熱によつて加熱された紡糸口
金の近傍を冷却しながら引き取つて、フイラメン
ト状複合繊維集束体を得た。直ちに該集束体を加
熱プレート上で約2倍に延伸して、該フイラメン
ト状複合繊維をオーバーフイード率20倍にて開繊
部に供給し、25KVの高電圧をかけて電気開繊し
ウエブ化させた。
得られたウエブ状繊維集合体は、目付け280
g/cm2の均一ウエブ構造体であり、160℃乾熱処
理を行うと、第1表に記載された物性を有する、
高捲縮性で風合もよく、嵩保持率のよい、ふとん
綿状物となつた。
実施例 2
実施例1で用いたPET(1)のチツプと、非晶性
透明ポリエチレンテレフタレート(融点515〓、
固有粘度〔η〕=0.640、ネオペンチルグリコール
8モル%共重合体、第1表においてPET(2)と表
示した。)のチツプとを使い、実施例1と全く同
じ装置によつて紡糸、延伸、開繊ウエブ化、熱処
理を行つたところ、平均捲縮度が26%と高い複合
繊維からなり、第5日目の軽荷重嵩が37cm2/gと
嵩高の詰綿が得られた。その他の詰綿性能は、第
1表に記載した通りであつた。
実施例 3
PET(1)のチツプと防炎性ポリエチレンテレフ
タレート(融点528〓、固有粘度〔η〕=0.540、
プロムとりん原子を含む化合物を共重合した改質
PET(りん含有量0.14重量%)、第1表において
PET(3)と表示した。)のチツプとを用いて、実施
例1と全く同じ装置を用いて、実施例1と同様に
紡糸、延伸、開繊ウエブ化、熱処理を順次行なつ
て、第1表に示した物性を有する詰綿を得た。
実施例2で得られた詰綿と実施例3で得られた
詰綿とを並べて燃焼テストをしたところ、繊維断
面において、平均ブロツク数(B)が23ケの割
合で防炎PETが配列されている実施例3の詰綿
の方が燃えにくかつた。
実施例 4
実施例3で用いたPET(1)とPET(3)のチツプと
を用い、30φ押出機から押出すポリマー容量比を
ギアポンプにより、約70対30に調節し実施例3と
同様に、紡糸、延伸、開繊ウエブ化を行なつてか
ら、アクリル酸エチル系のバインダー水溶液を該
ウエブにスプレーし、続いて熱処理装置を通過さ
せて、捲縮発現化させると共に、バインダーによ
る接合点の増加を狙つた。得られたウエブ状繊維
集合体の平均接合点間距離(l)を、本文中に記載の
方法にて、統計的に測定したところ、その距離が
8cmで、嵩保持率の高い詰綿が得られた。
実施例 5
PET(1)のチツプとポリブチレンテレフタレー
ト(融点500〓、固有粘度〔η〕=1.15)のチツプ
とを用いて、実施例4と同様に、紡糸、延伸、電
気開繊ウエブ化及び熱処理を行なつた。得られた
ウエブ状繊維集合体は、平均捲縮数が17ケ/イン
チであり、平均捲縮度が30%と、非常に捲縮性能
の良好な複合繊維かなつていることがわかつた。
更に、得られたウエブ状繊維集合体は、非常風合
がよく、ドレーブ性の良好なものであつた。
実施例 6
紡糸口金に、ステンレス材質の50メツシユ平織
金網1枚と、40メツシユ平織金網1枚とを積層し
て用いた他は、実施例5と全く同じ装置にて、実
施例5と同様に、紡糸、延伸、電気開繊ウエブ化
及び熱処理を行ない、第5日目の軽荷重嵩高が39
cm2/gと、非常に高く、嵩保持率が83%と良好な
詰綿が得られた。この得られたウエブ状繊維集合
体の繊度分布図を、本文中記載の方法にて、0.2
デニールごとに分別してプロツトしたところ、頻
度ピークが、1.0デニール、1.5デニール及び2.3デ
ニールに現われた右すその長い分布図となり、明
らかに異デニール混合体であることがわかつた。
更に、光学顕微鏡にて、該ウエブ状繊維集合体か
ら得られた複合繊維集束体の繊維断面を観察する
と、一見して明らかに異デニールの繊維からなる
集合体であることがわかつた。その他の詰綿性能
は、第1表に示した通りであつた。

cm 2 /g, which was very high, and a good bulk retention rate of 83% was obtained. The fineness distribution map of the obtained web-like fiber aggregate was calculated using the method described in the text.
When plotted separately for each denier, it was found that the frequency peaks appeared at 1.0 denier, 1.5 denier, and 2.3 denier in a long distribution chart on the right side, clearly indicating a mixture of different deniers.
Further, when the fiber cross section of the composite fiber bundle obtained from the web-like fiber aggregate was observed under an optical microscope, it was found at first glance that it was an aggregate consisting of fibers of different deniers. Other stuffing properties were as shown in Table 1.
