度変化に晒されると反り、変形を繰り返すばかりか、表
装部材と金属板とが剥離することもあった。

第1図〜第3図は第1の実施例に係わる化粧合板の説明
図である。本実施例の化粧合板は金属板1の片面に表装
部材2、他の面に裏打ち部材3が適宜の接着材4によっ
て堅固に接着された構成であり、2次元的立体形伏に曲
げ加工されている。
前記金属板工は、表装部材2の著しい熱膨張率の方向性
を緩和すると共に、曲げ加工したときに塑性変形して化
粧合板に所望の立体的形状を付与するためのものであり
、この場合は板厚が0.5寵■のアルミニウム板である
。そして、適宜の接着剤(例えば変性ポリウレタン系エ
マルジョン系接着剤)4によって片面に表装部材2、他
の面に裏打ち部材3が堅固に接着されている。
表装部材2は、木目が美しく意匠性に優れた天然木の突
き板21、ポリエステル系の不織布からなる樹脂含浸シ
ート22、及び木質単板23が順次表面側から配設され
た積層部材であり、この場合は主要構成を成す突き板2
1に板厚がO,am−のウオールナツト玉杢材、木質単
板23に板厚が0.5mmのブナの天然木が用いられて
おり、これらの天然木は木目の方向が直交するように積
層されて、天然木の持つ膨張率の著しい方向性を互いに
打ち消し合っている。樹脂含浸シート22はこの場合、
尿素酢酸ビニル系エマルジョン(図示せず)がポリエス
テル系の不織布に含浸硬化されることによって強化され
ており、又同尿素酢酸ビニル系エマルジaン(図示せず
)によって前記突き板21に堅固に接着されているので
、天然木の突き板21がプレス曲げ加工等の手段によっ
て、所望の形状に曲げ加工されるとき、木質部に内在し
ていたミクロ的な割れがマクロ的な割れに拡大すること
を防止する効果が大きい。即ち、曲げ加工時に突き板2
1に生じる割れの多くは、木目方向に元々多数存在する
ミクロ的な割れが、曲げ加工によって拡大されてマクロ
的な割れに進展するものであるから、含浸強化された樹
脂含浸シート22が曲げ加工に先立って突き板21に堅
固に接着されていると、前記ミクロ的な割れの進展が阻
止されて割れの発生が防止される。
裏打ち部材3は、表装部材2を構成する木質部と同一枚
数(この場合2枚)、略同−板厚(この場合1.O,■
)となるように、天然木のブナを0.5m−の板厚にス
ライスした木質単板31が2枚、尿素酢酸ビニル系エマ
ルシロンによって接着された構成であり、前記金属板1
の片面に接着剤4によって堅固に接着されている。この
場合も2枚の木質単板31は木目方向が直交するように
積層されて膨張率の方向性を打ち消し合っている。
上記構成になる本発明の化粧合板は適宜の金型、例えば
鋳造製の雌型の金型5と、雄型の金型6を利用して2次
元的にプレス曲げ加工することによって製造した。即ち
、硬化していない尿素酢酸ビニル系エマルジョン(図示
せず)を介して裏打ち部材3を構成する2枚の木質単板
31を木目方向が直交するように積層し、更にこの上に
尿素i![ビニル系エマルジョン(図示せず)によって
予め接着一体止しておいた表装部材2を、接着剤4を介
して木質単板23の面を当接するように積層し、前記金
型5と6との間に挿入した。そして金属板1、表装部材
2、及び裏打ち部材3の厚みと材質に応じた適宜の圧力
、例えば20 kgf/clの圧力でプレスして所望の
2次元的立体形状に加工した。プレス曲げ加工中は前記
接着剤4は硬化していないので、金属板1、表装部材2
、及び裏打ち部材3はそれぞれの伸び率に対応してずれ
、スムースにプレス曲げ加工された。所望の形状に曲げ
加工した後、適宜の加熱手段、例えば金型内部に設けた
蒸気孔(図示せず)に高温蒸気を通して適宜の温度、例
えば130°Cに3分間加熱して前記接着剤4を硬化さ
せ、金属板1の表裏に表装部材2と裏打ち部材3をそれ
ぞれ堅固に接着した。
上記構成になる化粧合板は、表装部材2と裏打ち部材3
とが金属板1の表裏それぞれの面に接着されて立体的な
形状に形成されると共に、熱膨張に支配的な影響を持つ
表装部材lの木質部(突き板21と木質単板23)と裏
打ち部材3の木質部(2枚の木質単板31)とが路間−
厚さに構成されているため、第1表に示す雰囲気に10
度繰り返し晒しても表裏均等に膨張・収縮を繰り返すだ
けであるから、反り、変形、接着端部の剥離等の異常は
全く認められなかった。従って、本発明の化粧合板は自
動車の計器パネルや収納ボックス等の内装材に使用され
て激しい温湿度変化に晒されても、実用上全く問題がな
い。

〔実施例2〕
本実施例の化粧合板は第4図に示す様に、表装部材2を
構成する木質単板23が2層から構成され、裏打ち部材
3の木質単板31が3枚から構成された化粧合板である
。
即ち、樹脂含浸シート22の下に配設されている木質単
板23は、0.3−厚のブナの天然木であり、21!に
積層されて下層の下面が金属板1の上面に接着されてい
る。表装部材2の突き板21はこの場合0.5−1厚の
天然ウオールナツトを圧縮してフレキシブル化したもの
であり、樹脂含浸シート22はポリエステル系の不織布
に熱硬化性ウレタンを含浸硬化させたシートである。金
属板1は実施例1と同様に板厚が0.51のアルミニュ
ウム板であり、裏打ち部材3は板厚が4 amの天然ブ
ナからなる木質単板31を3枚積層した構成である。従
って、表装部材2と裏打ち部材3の熱膨張に支配的な影
響を及ぼす木質部の厚さは、それぞれl1m■と12−
一であり路間−である。そして、エポキシ系の熱硬化性
接着剤4によって金属板1、表装部材2、及び裏打ち部
材3が互いに堅固に接着されている。
上記構成の化粧合板の製造方法の概要を記載すると、表
装部材2と裏打ち部材3は共にプレス曲げ加工に先立っ
て、予めエポキシ系接着剤(図示せず)によって一体に
接着しておき、金属板1との接着面にエポキシ系の前記
熱硬化性接着剤4を各85 g/I/(dry)づつ塗
布すると共に、金属板1の両面にもそれぞれ20g/+
/塗布し、第1図に示す様に順次積層して65℃に予熱
されている金型5と金型6との間にセットし、20 k
gf/cJの圧力を付加して曲げ加工深さ10c■の三
次元加工を行なった。プレス曲げ加工後圧力を付加した
まま金型内部に設けた蒸気孔(図示せず)に高温蒸気を
通し、3分間130℃に加熱して前記接着剤4を硬化さ
せ、金属板1、表装部材2、及び裏打ち部材3を相互に
接着一体止した。尚、表装部材2と裏打ち部材3の木質
部はそれぞれ木目方向が交互に直交するように積層した
。
上記手段により製造した化粧合板を第1表に示す雰囲気
に10度繰り返し晒した後、目視検査を行ったところ、
この場合も反り、変形、接着端部の剥離等の異常は全く
認められなかった。
尚、金属板1は熱膨張率に方向性がなく、且つ塑性加工
性に優れた金属であれば良いので、アルミニュウム、ス
テンレス鋼、銅、鉄等が適宜使用出来るが、アルミニュ
ウムが軽量で天然木に近い質量感が得られるので特に好
ましい。これら金属板1は素材の種類及び製造履歴によ
って剛性が異なり、従って塑性加工性も異なるので、使
用し易い厚さはそれぞれに異なるが、−船釣には0.1
〜11■程度の範囲で使用する。0.1++m未満では
剛性の大きいステンレス鋼でも曲げ加工後に表装部材2
が元の形状に復帰しようとする応力に対抗出来なかった
り、使用中に発生する表装部材2の熱歪みに抗し切れな
い懸念がある。一方、1園■を越えると剛性の小さいア
ルミニュウムでも曲げ加工時の抵抗が大きくなり過ぎて
、表装部材2に不必要に大きな力が作用し、該表装部材
2に疵、割れ等を発生させる原因となる。尚、金属板1
は適宜の形状(例えば1〜10m−程度の径の円等)の
透孔を、適宜の分布に設け、重さと剛性を調整したもの
であっても良い。
表装部材2の表面に配する前記突き板21は、意匠性に
優れた美しい天然素材であることが望ましく、実施例に
用いたウオールナツトの他にもナラ、栓、シオジ、松、
杉、檜、栃、紫壇、黒壇、チーク、ローズ、パープル等
が適宜使用出来る。
これら素材からなる突き板21は、0.2mm未満の板
厚では素材によって透ける部分が出来て不都合となるこ
とがあり、1冒■を越えると曲げ加工時に割れ易くなる
ことがあるので、0.2〜1.、)1度の厚さの範囲で
使用することが望ましい。そしてこれらの天然木からな
る突き板21は、薄板に加工した後圧力を掛けて圧縮す
ると、フレキシブル性が増して曲げ加工性が向上するメ
リットが付加される。又、前期樹脂含浸シート22は表
装部材2の突き板21に堅固に接着されて、該突き板2
1に割れが発生するのを防止するものであるから、ポリ
エステル、ビニロン、ポリエステル、レーヨン等の不織
布、坪量10〜50g/n+’の和紙等であっても良く
、このような素材に含浸させて強化させる樹脂としては
各種の硬化性樹脂、ゴムラテックス、尿素酢酸ビニル系
エマルジョン等がある。樹脂含浸シート22は適宜の樹
脂を含浸硬化させた後、ウレタン樹脂、エポキシ樹脂系
等の適宜の接着剤によって突き板21に堅固に接着して
も良いし、突き板21の接着面に適宜の接着剤を多口に
塗布して樹脂含浸シート22を接着するとき、該接着剤
をシート内部まで含浸させて、接着一体止と同時に強化
したものであっても構わない。表装部材2の単板21は
、曲げ加工時の応力が天然木の突き板21に直接作用す
るのを防ぐ緩衝材であり、外部からは全く見ることが出
来ないので、ブナ、ナラ、ラワン、セン、タモ等の天然
木が木目の美醜に関係なく適宜使用出来る。通常、0.
2〜1■■程度にスライスして1枚単独で使用したり、
複数枚重ねて使用するが、1枚のときは木目方向が前記
突き板21の木目方向と直交するように配設し、複数枚
のときには順次木目の方向が直交するように積層すると
、表装部材2全体の膨張・収縮の方向性が小さく抑えら
れるので好ましい。
裏打ち部材3は、上記したように本発明になる化粧合板
に熱膨張に起因する反り、変形を防止するための部材で
あり、表からは見えない部材であるから、前記した天然
木の中から木目の美醜に関係無く適宜のものを選定して
用いれば良い。そして、裏打ち部材3を構成する複数の
木質単板31は適宜の接着剤を用いて予め相互に接着一
体止しておいても良いし、立体形状を付与するために行
う曲げ加工時に接着しても良い。又、表装部材2の樹脂
含浸シート22と同様の構成の樹脂含浸シートを木質単
板31の間に、挿設することも可能である。
金属板11表装部材2、及び裏打ち部材3を相互に接着
する接着剤4としては、長期間に渡って強力な接着力が
維持可能なものであれば特に限定するものではないが、
金属枚重、表装部材2、及び裏打ち部材3それぞれに塗
布して短期間積層放置しても、或いは曲げ加工中も硬化
せず、各部材が応力によりそれぞれの伸び率に従って自
在に変形することが出来、曲げ加工が終了して所定温度
、例えば高温蒸気、誘電加熱、直接通電加熱等の手段に
よって60〜130℃に加熱したときに速やかに硬化す
るエポキシ系熱硬化性接着剤、変性ポリウレタン系エマ
ルジョン等が使用し易い。
尚、本発明の立体形状を有する化粧合板は、必要に応じ
て公知の手法により仕上げ加工を行うことが出来る。即
ち、曲げ加工時に発生したパリの除去、端部のトリミン
グ、突き板21の木目修正と着色、耐水性向上のための
ウレタンシーラー塗装、トップコートである硬化性ポリ
エステル塗料(硬化剤に過酸化物、溶剤にケトン系溶剤
)等の塗布と研摩等を適宜行い、光沢、耐摩耗性、耐候
