Description
本発明はホツトメルトタイプの接着剤やプリプ
レグ用樹脂フイルムを製造するにあたり、加熱溶
融樹脂を離型紙上に薄く均一に塗布することによ
り樹脂フイルムを形成する方法に関する。
従来、ホツトメルトタイプの接着剤やプリプレ
グ用樹脂フイルムを製造するには、各種のロール
コーター,ドクターナイフコータ,ダイコータ
ー,フアウンテンコーター等により離型性フイル
ム上に塗布することにより行われてきているが、
いずれのコーターを用いる場合においても用いる
樹脂が加温下においてもかなりの粘稠体であり離
型紙上に薄く均一に塗布することが極めて困難で
あつた。例えば、第1図はフアウンテンコーター
による樹脂フイルムの作成工程を示す概略図であ
る。同図中1はフアウンテンコーターを、2はバ
ツクアツプロールを、3は離型紙、4は離型紙上
に塗工された樹脂フイルムを示すものである。第
2図は第1図に示した方法によつて離型紙上へ塗
工された樹脂フイルムの幅方向の厚みを測定した
結果を示したものであり、第1図中に示したフア
ウンテンコーターのリツプ部の開口幅をいかに正
確に均一化しても、得られる樹脂フイルムの幅方
向での厚味斑の発生を防ぐことはできない。
そこで、従来も、フイルムの幅方向の厚味斑の
発生を防止するため、ダイの吐出部の幅精度の向
上、バツクアツプロール表面の機械加工精度の向
上によるダイの吐出面とバツクアツプロール面間
の精度向上、ダイの樹脂塗出部の温度分布の改
良、ダイに設けた押し引きボルトによるダイスリ
ツト幅の調整等の方法により可成りフイルムの幅
方向の厚み斑の発生は改良されているが、これら
の改良方法によつては第3図のa,b,c,dに
示した如くフイルムの厚味斑の発生を防止するこ
とはできず、フイルムの厚味斑を10μ以下の範囲
におさえることは実質上不可能といわれてきた。
そこで本発明者等はフイルムの厚味斑の発生を
防止し得た樹脂フイルムの製造方法を見出すべく
検討した結果、溶融樹脂塗工部が前述した如き種
種の改良方法を適用しても第4図に示した如く温
度分布斑が生じ、かつ、得られる樹脂フイルムに
厚味斑が生ずることが判明した。第2図はダイス
リツト部に帯状ヒーターを数個設け吐出部の温度
分布斑の発生を防止しようとした際に得られる樹
脂フイルムの幅方向の厚味を示したものであり、
この方法によつてはフイルムの幅方向の厚味斑を
解消するには労多くして効果が少ない。
そこで本発明者等は更に、フイルムの幅方向の
厚味斑を解消する方法について検討した結果、驚
くべきことに溶融樹脂を塗工する離型フイルムを
予め加熱してやることにより得られる樹脂フイル
ムの厚味斑の発生は解消し、10μ以下の厚味斑し
かない樹脂フイルムが得られることを見出し本発
明を完成した。
第5図に本発明の樹脂フイルムの形成方法の一
例を、コーターとしてフアウンテンコーターを用
いた場合についての模式図を示した。同図中5が
離型紙を加熱するためのヒーターである。
離形紙の加熱は均一加熱による方法も取り得る
が、第3図に示した如きフイルムの幅方向の厚味
斑発現パターンに応じ、離型フイルム加熱ヒータ
ーを多段分割ヒーターとし、樹脂フイルムの厚味
が他の部分よりも厚くなる部分の離型紙温度を他
の離型紙部の温度よりも高くなるように加熱する
ことに樹脂フイルムの厚味斑発生を防止すること
ができたのである。
離型紙の加熱方法としては幅方向に帯別したプ
レートヒーターにて接触加熱を行なうのが望まし
いが、暗赤外ヒータ等による非接触加熱方式によ
ることもできる。加熱部の帯別方法は使用するコ
ーターの特性にもよるが3分割以上が望ましい。
又、帯別された個々の加熱体はそれぞれ独自に温
度制御出来ることが望ましいが、隣接するヒータ
ーが断熱材等によつて完全に独立したものでなく
とも良い。
本発明の方法によれば、前述の様な樹脂フイル
ムの厚味斑を是正すると言う利点の他に、離型紙
を加熱するための効果として、塗工時の樹脂の冷
却を防ぐことが出来、粘度の急激な低下をほとん
ど生じないため、この方法によらない場合に比べ
同じ樹脂温度でより薄い塗膜を得られ、又、同じ
厚みの塗膜を塗布する場合には、樹脂温度をより
低く設定出来ると言う利点を備えており、特に熱
履歴の影響を受けやすい熱硬化性樹脂より樹脂フ
イルムを作る場合に最適な方法である。塗布基材
が離型紙の場合は、短時間の加熱であれば100℃
近くの温度に加熱しても変質することなく充分耐
えることが出来るし、離型紙として熱可塑性樹脂
フイルムであつても加熱温度を適当に選定するこ
とによつて、その効果を充分発揮出来る。
さらに本方法によれば、樹脂供給方式や樹脂流
れの状態によつて生じる樹脂の厚み斑も是正可能
である。例えば第5図に示した如き片側樹脂供給
方式のダイコーターなどを用いた場合には第3図
c又はdに示した如き厚み斑パターンになりやす
いが、このような場合は厚く塗布される部分の離
型紙の加熱を他に比べ高めることで、厚み斑を解
消することが出来る。さらに進めてレーザー式、
誘電率検知式等の自動連続厚み測定装置と離型紙
の加熱体の制御装置と組合わせれば自動的に厚み
分布のコントロールを行なうことも容易である。
又本発明による方法は、既設のコーターにもプレ
ートヒーター等の加熱体による離型紙の加熱部を
取り付けるだけで容易に実施が可能であるため極
めて有効な方法である。
以下実施例により本発明を更に具体的に説明す
るが、本発明はこれに限定されないことは言うま
でもない。
実施例 1
第1図に示したフアウンテンコーター1に塗布
部直前に塗工幅に対して3分割した長さ60cmのプ
レートヒーターを離型紙離面を接触加熱出来る様
に設置し、硬化剤を混合したエポキシ樹脂組成物
を熱媒温度70℃として、ダイより吐出し、プレー
トヒータを昇温せずに幅530mmの離型紙の中央に
塗布幅500mm,塗工速度10m/secで塗布させた後
サンプリングを行ないその樹脂フイルム膜厚を
100mm幅毎〜に分けて測定した。さらに同条
件にて左右のプレートヒータを100℃、中央部の
プレートヒーターを80℃に加熱した後再びサンプ
リングを行ない樹脂フイルムの膜厚及び目付を測
定した結果を表−1に示した。

In the figure, 1 is a fountain coater, 2 is a back-up roll, 3 is a release paper, and 4 is a resin film coated on the release paper. Figure 2 shows the results of measuring the thickness in the width direction of the resin film coated on the release paper by the method shown in Figure 1, using the fountain coater shown in Figure 1. No matter how accurately the opening width of the lip portion is made uniform, it is impossible to prevent thickness unevenness from occurring in the width direction of the resulting resin film. Therefore, in order to prevent the occurrence of thickness unevenness in the width direction of the film, conventional techniques have been used to improve the width accuracy of the die discharge part and improve the machining accuracy of the back-up roll surface. The occurrence of thickness unevenness in the width direction of the film has been improved to a large extent by improving the accuracy of the film width, improving the temperature distribution of the resin coating part of the die, and adjusting the die slit width using push-pull bolts installed on the die. However, these improvement methods cannot prevent the occurrence of thickness spots on the film as shown in a, b, c, and d of Figure 3. It has been said that it is virtually impossible to suppress it. Therefore, the present inventors investigated to find a method of manufacturing a resin film that could prevent the occurrence of thickness unevenness on the film, and found that even if the molten resin coating part was applied with various improvement methods as described above, It was found that temperature distribution unevenness occurred as shown in the figure, and thickness unevenness occurred in the resulting resin film. Figure 2 shows the thickness in the width direction of the resin film obtained when several strip heaters were installed in the die slit to prevent uneven temperature distribution at the discharge part.
This method requires a lot of effort to eliminate thickness unevenness in the width direction of the film, but is not very effective. Therefore, the present inventors further investigated a method for eliminating thickness unevenness in the width direction of the film, and surprisingly found that the thickness of the resin film obtained by preheating the release film to which the molten resin is applied The present invention was completed by discovering that the occurrence of taste spots was eliminated and a resin film with only thickness spots of 10 μm or less could be obtained. FIG. 5 is a schematic diagram showing an example of the method for forming the resin film of the present invention using a fountain coater as the coater. In the figure, 5 is a heater for heating the release paper. Although the release paper can be heated uniformly, depending on the thickness unevenness development pattern in the width direction of the film as shown in Fig. 3, the release film heating heater may be a multi-stage divided heater to control the thickness of the resin film. It was possible to prevent the occurrence of thickness unevenness in the resin film by heating the part of the release paper that is thicker than other parts so that the temperature of the release paper was higher than that of other parts of the release paper. As for the method of heating the release paper, it is desirable to perform contact heating using plate heaters separated in the width direction, but it is also possible to use a non-contact heating method using a dark infrared heater or the like. The heating section is preferably divided into three or more zones, although it depends on the characteristics of the coater used.
Further, although it is desirable that the temperature of each of the separated heating elements can be controlled independently, it is not necessary that adjacent heaters be completely independent by using a heat insulating material or the like. According to the method of the present invention, in addition to the advantage of correcting the thickness unevenness of the resin film as described above, as an effect of heating the release paper, cooling of the resin during coating can be prevented. Because there is almost no sudden drop in viscosity, a thinner coating film can be obtained at the same resin temperature than without this method, and when applying a coating film of the same thickness, the resin temperature can be lowered. This method has the advantage of being able to be set easily, and is particularly suitable for making resin films from thermosetting resins, which are easily affected by thermal history. If the coating base material is release paper, the heating temperature is 100℃ for a short time.
It can sufficiently withstand heating to a nearby temperature without deteriorating in quality, and even if a thermoplastic resin film is used as a release paper, its effects can be fully demonstrated by appropriately selecting the heating temperature. Furthermore, according to this method, it is also possible to correct uneven resin thickness caused by resin supply methods and resin flow conditions. Further, the method according to the present invention is an extremely effective method because it can be easily implemented even in an existing coater by simply attaching a part for heating the release paper using a heating element such as a plate heater. 度75℃にて、プレートヒーターを昇温せず離型紙
幅530mm,塗布幅500mm,塗布速度15m/secで塗
布させた後サンプリングを行ないその樹脂フイル
ムの目付及び膜厚を100mm幅毎に〜で測定し
た。さらに同条件にて樹脂供給測のプレートヒー
ターを100℃,中央部を90℃,反対側を80℃に加
熱後再びサンプリングを行ないその樹脂フイルム
の目付及び膜厚を100mm幅毎〜にて測定した。
