産業上の利用分野 この発明は、車輌用のエンジン部品、特にピス
トンに使用されるアルミニウムベースの複合材
料、即ちアルミニウムをマトリツクスとして該マ
トリツクス中に分散強化粒子が均一分散された分
散強化型の靭性に優れたアルミニウム基複合材料
及びその製造方法、並びに該複合材料を用いた内
燃機関用ピストンに関する。 従来の技術と課題 内燃機関用ピストンは、150〜400℃の高温下に
あつて物理的に苛酷な条件で使用される部品であ
るところから、その材料は耐熱強度、靭性、耐摩
耗性のいずれにも優れ、かつ低熱膨張率のもので
あることが要請される。 一方において、ピストンは高速で往復運動する
ため慣性力が大きくなる。従つて振動を少なく
し、機関の出力を高め応答性を向上するために
は、可及的軽量であることが望まれる。 このような要請に対処するための軽量なピスト
ン材料として、従来最も一般的にはAC8A、
AC8B等のAl−Si−Cu−Mg−Ni系のLo−ExAl
合金が知られている。 しかしながら、上記のようなLo−Ex系アルミ
ニウム合金は、高温強度の面で今1つ不充分であ
る。たとえば引張り強度として200℃で17Kgf/
mm2、300℃で7Kgf/mm2程度の強度しか有しない
ため、充分に満足すべきピストンの薄肉化、軽量
化を達成することができなかつた。もとより、他
の要求特性である耐摩耗性、靭性、低熱膨張率等
の点でも更なる改善が望まれるところであつた。 この発明は、上記のような技術的背景のもと、
従来のLo−ExAl合金よりも更に一層前記の要求
諸特性に対して高い満足度を得ることができる特
に靭性に優れたアルミニウム基複合材料と、その
製造方法、及び該複合材料によつて製造されたピ
ストンを提供することを目的としてなされたもの
である。 課題を解決するための手段 上記の目的において、本発明者らは、種々実験
と研究の結果、粒子分散強化型のアルミニウム基
複合材料において、マトリツクスとして用いるア
ルミニウム粉末のAl純度、強化粒子として用い
るセラミツクス粒子の硬さ、熱膨張係数、粒子
径、及び分散含有量の特定範囲の組合わせによつ
て、前記従来合金にもまして卓越した耐熱強度、
靭性、対摩耗性、低熱膨張率の諸特性を得ること
ができることを見出し、この発明を完成した。 而して、この発明は、Al純度99.0%以上の純ア
ルミニウム材をマトリツクスとし、かつ硬さ
Hv1000以上、熱膨張係数10×10-6/℃以下、平
均粒子径3〜0.1μmのセラミツクス粒子を分散強
化粒子として、該分散強化粒子が体積率Vf5〜20
%の割合でマトリツクス中に均一分散されてなる
ことを特徴とする、靭性に優れたアルミニウム基
複合材料を基本的な要旨とする。 更に好ましい条件を列挙すれば、マトリツクス
とするアルミニウム材の純度は99.5%以上であ
り、強化粒下の硬さはHv1500以上、同熱膨張係
数8×10-6/℃以下、平均粒子径1〜0.3μmの範
囲である。また、強化粒子の分散体積率Vfは10
〜18%の範囲である。 この発明による複合材の製造は、良く知られて
いる粉末冶金学的手法によるが、強化粒子の均一
分散性を向上する目的から、マトリツクスAl粉
末と強化粒子粉末とを混合し、ボールミル処理に
よつて上記マトリツクス材料と強化粒子との間に
強い結合を有する複合粉末をつくり、この複合粉
末を熱間成形して所定の成形体を得るものとする
手法が好適に採用しうる。上記の成形には、脱ガ
ス処理、熱間圧粉処理による固化ビレツトの作
成、そしてこのビレツトの押出材からの鍛造、さ
らには粉末鍛造等の粉末冶金の通常の工程を包含
する。ピストンは、上記により得られる成形体に
更に鍛造、切削、研摩等の所要の二次加工を施し
て製作される。 次に、この発明における構成要件の各限定理由
について説明する。 マトリツクスとするアルミニウム材の純度が
99.0%以上、特に好ましくは99.5%以上に限定さ
れるのは、次の理由による。即ち、一般にアルミ
ニウム材の耐熱強度をあげるためには、それを合
金化する手法を採るのが一般的であるが、これに
対し粒子分散型の複合材の場合の耐熱強度を決定
する強化機構は、アルミニウムマトリツクス中に
均一に分散されるセラミツクス強化粒子及び微細
なアルミニウムの酸化物、炭化物と、高密度の転
位との相互作用である。即ち、分散強化粒子は高
温下でもマトリツクス中で安定であるため、転位
のピン止め効果を高温まで持続し、温度が上つて
も強度低下を防ぎうることによつている。ところ
が合金元素は、ピストンが150〜400℃の高温にさ
らされることも相俟つて時間とゝもに析出粗大化
し、転位のピン止め効果による強度の保持に寄与
しなくなるため、添加することに格別意味がな
い。むしろ逆に、晶出物、析出物を形成し、靭性
を低下させるという有害性の方が増大する。従つ
て、耐熱強度と靭性とを両立させなければならな
いピストン用の複合材料としては、高純度のアル
ミニウム材を用いることの方が有利であり、靭性
の低下の不利益を回避するために少なくともAl
純度99.0%以上の純アルミニウムを用いることを
必要とするものである。最も好ましくは純度99.5
%以上のものを用いるべきであるが、99.9%をこ
える高純度のものを用いても、さほどの効果の増
大は望めず、むしろ材料コストの増大の不利益の
方が大きくなるから、それ以下の純度のものゝ使
用で必要かつ充分である。 強化粒子として用いるセラミツクスの硬さ、熱
膨張係数、粒度、及びその分散量は複合材の耐摩
耗性と熱膨張係数を制御する重大な要素となる。
セラミツクス粒子の硬さがHv1000未満では複合
材料の耐摩性が劣るものとなる。特に好ましくは
硬さHv1500以上のものが良い。また、熱膨張係
数が10×10-6/℃をこえて大きいものでは、複合
材料の熱膨張係数も大きいものとなり、摩耗、焼
き付き等の不具合のためにピストン材として不適
当なものとなる。最も好ましくは熱膨張係数が8
×10-6/℃以下のものが良い。上記の硬さ及び熱
膨張係数の要請の点から、セラミツクス粒子の種
類としてはAlO3、SiC等が最好適に使用でき、
TiO2、ZrO2等も好適であるが、MgOは硬さが不
足し、かつ熱膨張係数も高いため使用に好適しな
い。 セラミツクス粒子の粒度は、平均粒径が3μm
をこえて大きすぎると複合材料の靭性が低下す
る。逆に0.1μm未満の小さすぎるものでは耐摩耗
性が劣化する。従つて、靭性、耐摩耗性の両者を
満足させるためには平均粒径3〜0.1μmの範囲の
ものを用いるべきであり、最も好ましくは1〜
0.3μmの範囲のものを用いるのが良い。 セラミツクス粒子の分散含有量は、体積率にお
いてVf5〜20%の範囲とすることが必要である。
体積率が5%未満では複合材の耐摩耗性が悪くな
り、かつ耐熱強度の十分な増大効果を望めない。
また20%をこえて多い場合は複合材の靭性の低下
をもたらす。最も好ましくは10〜18%程度の範囲
とするのが好適である。 実施例 実施例 1 この実施例は、マトリツクスとするアルミニウ
ム材のAl純度と複合材の強度及び靭性との関係
を調べたものである。 而して、純度を種々に異にした平均粒径40μm
のアトマイズ法によるアルミニウム粉末と、分散
強化用のセラミツクス粒子としてのAlO3粒子
(平均粒径0.5μm)とを、セラミツクス粒子の体
積率Vf:15%、全体重量1Kgに秤量し、ミキサ
ーで2000rpm×4分間予備混合した。 そして、この混合に、Arガス雰囲気中で3/8(ニ)
スチールボール30Kgを用いたボールミルにより、
280rpm×5時間のボールミル処理を施して複合
粉を製造した。このボールミル処理工程において
焼付防止剤としてエタノール30c.c.を添加した。 次に、上記によつて得た複合粉をArガス雰囲
気中でAl製圧粉容器に充填し、3×10-3torr×5
時間の真空脱ガス処理を行つたのち、熱間プレス
機により500℃×7000Kgf/cm2の条件で圧粉成形
を行い、得られたビレツトを押出比10:1、押出
温度450℃で押出し成形し、丸棒形状の各種のア
ルミニウム基複合材料を得た。 そして、これらの各種複合材料につき、室温及
び300℃で1000時間保持後の引張り強度を測定す
ると共に、シヤルピー衝撃度(室温、ノツチ無
し)を測定し、現行材としてのAC8A−T5金型
鋳造材のそれと比較した。その結果を第1表に示
す。なお、マトリツクスのA6061、2014材の調質
はいずれもT4とした。
