Description
〔産業上の利用分野〕
本発明は、コーテイング用組成物に関し、更に
詳細には鉄、ステンレス、アルミニウムおよびそ
の他の金属ならびにセメント、ガラス、プラスチ
ツクおよびその他の製品の表面に、短時間の低温
加熱によつて耐熱性、耐久性、耐水性、耐薬品性
に優れた純無機質の膜を作り、高温酸化防止、赤
外線放射、断熱、電気抵抗、導電、防蝕などの用
途に使用するためのコーテイング用組成物に関す
る。
〔従来の技術〕
従来より純無機質コーテイング用組成物として
は、アルカリ金属塩系コーテイング剤、酸性
金属塩系コーテイング剤、あるいは、Si
(OR1)4(ここで、R1は炭素数1〜5の炭化水素残
基を示す)をはじめとする金属アルコキシド系コ
ーテイング剤などが提案されている。
〔発明が解決しようとする問題点〕
しかしながら、前記コーテイング剤のうち、
アルカリ金属塩系コーテイング剤は、アルカリを
含有するため耐水性、耐酸性に限界があり、また
電気抵抗の用途には使用できない。また、前記
酸性金属塩系コーテイング剤は、酸を含有するた
めに耐酸性が悪く、また両者とも通気性になると
いう欠点を有している。更に、金属アルコキシ
ド系コーテイング剤は、加水分解に必要な水をコ
ーテイング剤中に含有しなければならず、そのポ
ツトライフが短くなり、コーテイング剤にする場
合に非常に難しい問題を有している。
本発明は、かかる従来の技術的課題を背景にな
されたもので、その第1の目的は、金属、プラス
チツク、木材、紙、セメント、その他各種の素材
からなる基材に対し、コーテイング性が良好で、
基材の耐水性、耐候性、耐蝕性、耐熱性などの表
面特性を大幅に向上させることができ、しかも低
温加熱によつて短時間で硬化させることができる
コーテイング用組成物を提供することにあり、ま
た本発明の第2の目的は、各種の充填剤を配合す
ることにより、遠赤外領域で放射率の高い膜およ
び近赤外領域で放射率の高い膜、導電膜、電気抵
抗膜、断熱膜、溶融金属離型膜、あるいは透明硬
化膜などを形成することのできる機能性無機塗料
を製造するためのコーテイング用組成物を提供す
ることにある。
〔問題点を解決するための手段〕
即ち、本発明は、
(a) 一般式Si(OR)4(式中、Rは炭素数1〜5の
炭化水素残基を示す。)で表されるテトラアル
コキシシラン、該テトラアルコキシシランの加
水分解物および該加水分解物の部分重縮合物の
郡から選ばれた少なくとも1種のシラン化合物
(以下、単に「シラン化合物」ということがあ
る)5〜60重量部、
(b) 一般式Zr(OR′)4(式中、R′は炭素数1〜5の
炭化水素残基を示す。)で表されるジルコニウ
ムテトラアルコキシド、該ジルコニウムテトラ
アルコキシドの加水分解物および該加水分解物
の部分重縮合物の郡から選ばれた少なくとも1
種のジルコニウム化合物(以下、単に「ジルコ
ニウム化合物」ということがある)3〜30重量
部、
(c) 有機溶剤1〜90重量部、および
(d) 充填剤1〜60重量部
(ただし、(a)+(b)+(c)+(d)=100重量部)を混合
してなることを特徴とするコーテイング用組成物
を提供するものである。
本発明は、大気中の水分による加水分解が徐々
に進行するテトラアルコキシシラン;Si(OR)4
と、大気中の水分により加水分解が急速に進行す
るジルコニウムテトラアルコキシド;Zr(OR′)4
を組み合わせ混合したものに、濃度調整用の有機
溶剤をその添加量を調整しながら混合し、更に充
填剤を配合することにより機能性無機塗膜が形成
できるという知見に基づいてなされたものであ
る。
以下、本発明を構成要件別に詳述する。
(a) シラン化合物
本発明に使用されるテトラアルコキシシラ
ン;Si(OR)4は、水の存在により加水分解し加
水分解物(テトラシラノール)となり、また該
加水分解物が重縮合して部分重縮合物を生じ、
更に高分子量化して塗膜となつた場合に加熱に
より硬化するもので、本発明の組成物中におい
ては(b)ジルコニウム化合物とともに結合剤とし
ての働きをするものである。
かかるテトラアルコキシシラン中のRは、例
えば炭素数1〜5のアルキル基であり、例えば
メチル基、エチル基、n−プロピル基、i−プ
ロピル基、n−ブチル基、sec−ブチル基、
tert−ブチル基などである。
これらのテトラアルコキシシランの具体例と
しては、例えばテトラメトキシシラン、テトラ
エトキシシラン、テトラ−n−プロポキシシラ
ン、テトラ−i−プロポキシシラン、テトラ−
n−ブトキシシラン、テトラ−sec−ブトキシ
シラン、テトラ−tert−ブトキシシランなどを
挙げることができる。
これらのテトラアルコキシシランは、1種ま
たは2種以上の併用することができる。
また、これらのテトラアルコキシシランのう
ち、特にテトラエトキシシランが好ましい。
なお、かかるテトラアルコキシシランは、加
水分解によつて部分的にアルコールを遊離し、
対応する加水分解物(テトラシラノール)を生
ずるとともに、水媒体中でシラノールの生成に
よるヒドロオキシル置換基の重縮合が行われ、
シラノールの部分重縮合物が生成し、更に重縮
合して完全重縮合物であるシリカ成分が生成す
る。
従つて、本発明における(a)シラン化合物と
は、前記テトラアルコキシシランのほかに、そ
の加水分解物および該加水分解物の部分重縮合
物をも包含するものである。かかる加水分解物
および/または部分重縮合物は、組成物中でテ
トラアルコキシシランより生成したものでもよ
く、また組成物調製の際に予め加水分解物およ
び/または部分重縮合物、例えばエチルシリケ
ート40(コルコート(株)製)を配合してもよい。
かかる(a)シラン化合物の組成物中における割
合は、5〜60重量部、好ましくは30〜40重量部
であり、5重量部末端では組成物自体の保存安
定性は良好ではあるがコーテイングに供すると
得られる塗膜の密着力が弱くなり、また硬度が
充分に向上せず、一方60重量部を越えると相対
的にジルコニウム化合物の割合が少なくなつて
短時間に間に加水分解が進行せず造膜性が悪化
することになる。
(b) ジルコニウム化合物
本発明に使用される(b)ジルコニウムテトラア
ルコキシド;Zr(OR′)4は、水の存在により加
水分解し加水分解物(ジルコニウムテトラヒド
ロキシド)となり、また該加水分解物が重縮合
して部分重縮合物を生じ、更に高分子量化して
塗膜となつた場合に加熱により硬化するもの
で、本発明の組成物中において(a)シラン化合物
とともに結合剤としての働きをするものであ
る。
かかるジルコニウムテトラアルコキシド中の
R′は、例えば炭素数1〜5のアルキル基であ
り、例えばメチル基、エチル基、n−プロピル
基、i−プロピル基、n−ブチル基、sec−ブ
チル基、tert−ブチル基などである。
これらのジルコニウムテトラアルコキシドの
具体例としては、例えばジルコニウムテトラメ
トキシド、ジルコニウムテトラエトキシド、ジ
ルコニウムテトラプロポキシド、ジルコニウム
テトラ−i−プロポキシド、ジルコニウムテト
ラ−n−ブトキシド、ジルコニウムテトラ−
sec−ブトキシシド、ジルコニウムテトラ−
tert−ブトキシドなどを挙げることができる。
これらのジルコニウムテトラアルコキシド
は、1種または2種以上を併用することができ
る。
また、これらのジルコニウムテトラアルコキ
シドのうち、特にジルコニウムテトラ−n−ブ
トキシドが好ましい。
なお、かかるジルコニウムテトラアルコキシ
ドは、急速に加水分解することによつてアルコ
ールを遊離し、対応するジルコニウムテトラヒ
ドロキシドを生ずるとともに、該ヒドロキシド
の生成によるヒドロオキシル置換基の重縮合が
行われ、該ヒドロキシドの部分重縮合物が生成
し、更に重縮合して完全重縮合物であるジルコ
ニア成分が生成する。
従つて、本発明における(b)ジルコニウム化合
物とは、前記ジルコニウムテトラアルコキシド
のほかに、その加水分解物および該加水分解物
の部分重縮合物をも包含するものである。かか
る加水分解物および/または部分重縮合物は、
組成物中でジルコニウムテトラアルコキシドよ
り生成したものでもよく、また組成物調製の際
に予め配合したものでもよい。
かかる(b)ジルコニウム化合物の本発明の組成
物中の割合は、3〜30重量部、好ましくは8〜
16重量部であり、3重量部未満では相対的に(b)
ジルコニウム化合物の割合が少なく短時間に加
水分解が進行しないため造膜性が悪く、一方30
重量部を越えると(b)ジルコニウム化合物の割合
が多すぎて得られる組成物の保存安定性が悪化
し、また加水分解が早すぎて造膜性が悪くな
り、いずれも好ましくない。
(c) 有機溶剤
有機溶剤は、後記する(d)微粒子である充填剤
の分散媒であるとともに、前記(a)シラン化合物
および(b)ジルコニウム化合物の濃度調整剤であ
り、更にこれら(a)、(b)成分の加水分解を調整す
るためのものである。
かかる有機溶剤としては、例えばアルコール
類、グリコール誘導体、あるいは沸点が120℃
以下の低沸点有機溶剤が好適である。
このうち、前記アルコール類あるいはグリコ
ール誘導体としては、1価アルコールまたは2
価アルコールであるエチレングリコールもしく
はこの誘導体を挙げることができ、このうち1
価アルコールとしては炭素数1〜8の脂肪族ア
ルコールが好ましく、具体的にはメタノール、
エタノール、n−プロピルアルコール、i−プ
ロピルアルコール、n−ブチルアルコール、
sec−ブチルアルコール、tert−ブチルアルコ
ール、n−ペンチルアルコール、n−ヘキシル
アルコール、4−メチル−2−ペンタノール、
4−メチル−n−ペンタノールなどを挙げるこ
とができ、またエチレングリコールもしくはこ
の誘導体としてはエチレングリコール、エチレ
ングリコールモノブチルエーテル、酢酸エチレ
ングリコールモノエチルエーテルなどを挙げる
ことができる。これらのアルコール類およびグ
リコール誘導体は、好ましくはi−プロピルア
ルコール、sec−ブチルアルコール、n−プロ
ピルアルコール、n−ブチルアルコール、酢酸
エチレングリコールモノエチルエーテル、エチ
レングリコールモノブチルエーテルである。
また、沸点が120℃以下の低沸点有機溶剤と
しては、例えばトルエン、ベンゼン、アセト
ン、メチルエチルケトン、シクロヘキサン、テ
トラヒドロフランなどを挙げることができる。
これらの有機溶媒は、1種でもまた2種以上
を併用することもできる。
本発明と組成物中、(c)有機溶剤の割合は、10
〜90重量部、好ましくは15〜35重量部であり、
10重量部未満では組成物の粘度が上昇しすぎた
り、保存安定性が悪化し、一方90重量部を越え
ると組成物自体の保存安定性は良好化するが組
成物中の固形分が少なくなり得られる塗膜の厚
膜化を達成することができず、また加水分解速
度が低下して短時間での硬化が不充分となる。
(d) 充填剤
本発明における充填剤は、耐熱性、赤外線放
射、導電、電気抵抗、化粧、断熱などの諸機能
を発現させるために使用されるものである。
かかる充填剤としては、例えば無機顔料など
の一般的な顔料;顔料以外の粒子状またはは繊
維羽毛状の金属、合金およびその酸化物、炭化
物、もしくは窒化物;更にM(OR2)o(Mは珪
素、ジルコニウム以外の金属原子、R2はアル
キル基、nは整数を示す)で表される金属アル
コキシドの加水分解物であり、具体的にはニツ
ケル、銅、ステンレス、酸化チタン(TiO2)、
酸化アルミニウム(Al2O3)、酸化クロム
(Cr2O3)、シリマイト(Al2O3・SiO2)、合成ム
ライト(3Al2O3・2SiO2)、雲母、チタン酸カ
リウム、酸化鉄(Fe2O3)、酸化マンガン
(Mn2O3)、炭化珪素(SiC)、窒化珪素
(Si3N4)、酸化コバルトとアルミナとの合成顔
料(CoO.Al2O3)、硅酸ジルコニア(ジルコ
ン:ZrO2・SiO2)、酸化銅(CuO)、酸化錫、
酸化アンチモンなどを挙げることができるが、
これらに限定されるものではない。
なお、これらの充填剤の平均粒径は、0.01〜
100μm、好ましくは0.02〜2μm程度である。
なお、これらの充填剤のうち、その平均粒径
を0.02μm以下にすると透明になるものもある。
例えば、酸化錫、酸化アンチモン、酸化アル
ミニウムなどである。
かかる充填剤の組成物中の割合は、1〜60重
量部、好ましくは10〜50重量部であり、1重量
部未満では充填剤が少なすぎて得られる塗膜の
機能が低下し、一方60重量部を越えると組成物
の粘度が上昇するほか、相対的に結合剤である
前記(a)、(b)成分の割合が低下し得られる塗膜の
基材に対する密着力が弱くなり、また硬度が充
分に向上せず好ましくない。
なお、これらの(d)充填剤のうち、前記に例示
した酸化チタン、酸化アルミニウム、酸化クロ
ム、シリマイト、合成ムライト、硅酸ジルコニ
ア、酸化鉄、酸化マンガン、酸化銅、炭化珪
素、窒化珪素などは、特に耐蝕性に優れた塗膜
が得られるが、用途によつては高純度のものが
望ましい。
特に、得られる塗膜を電気抵抗用に使用する
場合、アルカリ金属の混入は好ましくない。即
ち、アルカリ金属を含むと電圧を加えることに
よりアルカリイオンが移動するために導電性を
示し、その後電圧を除いても元に戻らないもの
であり、更に電圧を加えると誘電破壊が生起す
るためである。
また、前記例示した酸化アルミニウム、酸化
クロムなどの充填剤は、それぞれの特徴を有し
ているので防蝕あるいは電気抵抗以外の用途に
も利用することもできる。
例えば、(d)充填剤として珪酸ジルコニア、酸
化アルミニウム、酸化チタン、酸化クロムなど
の粉末を2種以上加えたものは、遠赤外線領域
における放射率が0.9前後またはそれ以上の塗
膜となる。
また、(d)充填剤として酸化鉄、酸化コバル
ト、酸化銅、酸化クロムなどの粉末を2種以上
加えたものは、熱放射率の高い塗膜となる。
更に、充填剤として炭化珪素を使用すると熱
伝導性の良い溶融金属離型膜、電気抵抗膜とな
る。
逆に、充填剤として金属酸化物、金属窒化物
を使用すると、断熱性の良い膜ができる。
更にまた、充填剤として黄色の酸化チタンや
縁色の酸化クロムを使用するとカラー膜とする
ことができる。
なお、本発明の組成物は、前記のように(a)〜
(d)成分を混合してなるが、特に(c)有機溶剤の最
適添加量は、コーテイング面の基材の材質によ
つて異なつてくるものであり、主としてコーテ
イング面の表面積、吸水率などの諸条件に基づ
いて決定される。
従つて、本発明の組成物の好ましい実施態様の
一例は、(a)シラン化合物としてテトラエトキシシ
ラン、(b)ジルコニウム化合物としてジルコニウム
テトラ−n−ブトキシド、(c)有機溶剤としてi−
プロピルアルコール、(d)充填剤として雲母を用い
た組成物であり、コーテイング面が滑らかで表面
積の小さい金属やプラスチツク製の基材に本発明
の組成物をコーテイングする場合には、次のよう
な組成物が好適である。
(a) テトラエトキシシラン; 18〜24重量部
(b) ジルコニウムテトラ−n−ブトキシド;
6〜8重量部
(c) i−プロピルアルコール;
58〜66重量部
(d) 雲母粉(リン片状、平均粒径1〜1.5μm);
10〜15重量部
また、同様の(a)〜(d)成分を用い、表面積が大き
く粗面状のセメント、紙、木材などの基材に本発
明の組成物をコーテイングするための組成として
は、次のようなものが好適である。
(a) テトラエトキシシラン; 32〜48重量部
(b) ジルコニウムテトラ−n−ブトキシド;
11〜16重量部
(c) i−プロピルアルコール;
26〜47重量部
(d) 雲母粉(前掲); 10〜15重量部
本発明の組成物は、以上の(a)〜(d)成分を混合し
てなるが、これらの成分に特に(a)シラン化合物の
加水分解を促進するとともに得られる塗膜の硬化
を促進させるために少量の酸を添加することもで
きる。
かかる酸としては、硝酸、塩酸などの無機酸、
酢酸、蟻酸、プロピオン酸、マレイン酸、クロロ
酢酸、クエン酸、安息香酸、ジメチルマロン酸、
グルタル酸、グリコール酸、マロン酸、トルエン
スルホン酸、蓚酸などの有機産を挙げることがで
きる
これらの酸は、1種または2種以上を併用する
ことができる。
かかる酸の組成物中の割合は、組成物全体に対
して0.01〜1重量%、好ましくは0.05〜0.3重量%
程度である。
また、本発明の組成物中には、温和な条件で硬
化させるために、カルボン酸アルカリ金属塩、第
4級アンモニウムカルボキシレート、カルボン酸
金属塩、アミン類、アルカリ金属塩、アルカリ水
酸化物などの硬化触媒を用いることができる。
これらの酸と硬化触媒とを併用する場合には、
例えば酢酸100重量部に対して亜硝酸、亜硫酸、
アルミン酸などのアルカリ金属塩の少なくとも1
種1〜20重量部よりなる混合液を本発明の組成物
に対して0.05〜0.5重量%程度添加することによ
り、本発明の組成物を常温で3〜10日間、60℃の
加熱の場合には1〜3時間で硬化(仕上げ)させ
ることができる。
更に、本発明の組成物を製造するに際しては、
有機系顔料、各種界面活性剤、シランカツプリン
グ剤、チタンカツプリング剤、染料など従来公知
のその他の添加剤を添加することもできる。
また、膜の耐熱性は下がるが、緻密性を増すた
めに一般式R3Si(OR4)3(式中、R3は炭素数1〜8
の有機基を示し、R4は前記RまたはR′に同じ)
で表されるオルガノアルコキシシランなどを加え
ることができる。
本発明の組成物を調製するに際しては、例えば
(a)〜(d)成分を一度に混合してもよいし、また(c)〜
(d)の混合液に(a)〜(b)を添加してもよく、通常、固
形分〔(a)をシリカ成分として換算した量+(b)をジ
ルコニア成分として換算した量+(d)充填剤の合計
量〕濃度は10〜80重量%、好ましくは15〜50重量
%に調製される。
このように本発明によつて得られたコーテイン
グ用組成物は、対象物である基材の表面に刷毛、
スプレー、デイツピングなどの塗装手段により、
1回塗りで厚さ0.5〜50μm程度の塗膜を形成する
ことができ、2〜3回の塗装で厚さ1.5〜150μm
程度の膜厚にすることが可能である。
本発明の組成物は、基材にコーテイングされる
と該組成物は基材に付着していた水分あるいは大
気中の水分を吸湿して常温〜80℃程度の低温度下
でも瞬時または短時間に加水分解し、これと同時
に生起する重縮合反応によつてゾルとなり、更に
反応が進行するとゲルになる。また、例えば100
〜300℃で10〜60分間程度加熱すると、少量の
OH基を有した珪酸ジルコニア(SiZrO4)+充填
剤のガラス質膜が形成され、これを更に550〜650
℃に加熱するとOH基が無くなつてSiZrO2+充填
剤の膜になる。
この反応は、例えば次式によつて表される。
充填剤+Si(OR)4+Zr(OR′)4+8H2O→充填剤+Si
Zr(OH)8+4ROH+4R′OH
充填剤+SiZr(OH)8→SiZrO4+充填剤+4H2O
このように、本発明のコーテイング用組成物を
基材にコーテイングした後、常温で長時間養生さ
うことなく、直ちに例えば100〜300℃程度で10〜
60分程度加熱して膜を形成することができるの
で、作業性を大幅に向上させることができる。
本発明の組成物より得られた膜は、充填剤に平
均粒径が1μm以下のものを使用した場合、電気
抵抗値が1012〜1013Ω・cm程度になり、また重ね
塗りをして100μm以上の膜厚にすると電気抵抗
値が1014Ω・cm程度にすることが可能である。ま
た、耐候性、耐水性、耐薬品性に優れているた
め、他の無機系の防蝕塗料と併用すると効果的で
ある。本発明によつて得られた組成物を、コンク
リートなどの屋外構造物の加熱できない場所に使
用する場合には、前記のように3〜10日間の常温
乾燥のみでも使用することが可能であり、この場
合には5〜10時間時間以上経過すると雨に濡れて
も支障はでない。
最近、電気、電子部品関係で高純度の電気抵抗
膜が求められているが、本発明の組成物の充填剤
に前記のM(OR2)oで表される金属アルコキシド
の加水分解物のような高純度のものを使用した場
合、この要求を満たすことができる。
また、(d)充填剤としてジルコニア、アルミナ、
酸化チタン、酸化コバルト、酸化クロムなどの粉
末を2種以上を用いた場合には、高効率の遠赤外
線放射膜を得ることができ、また酸化鉄、酸化コ
バルト、酸化マンガン、酸化銅、酸化クロムなど
の2種以上の粉末を用いることによつて熱放射率
の高い膜を得ることができる。
なお、本発明の組成物は、基材に対し一層また
は二層以上を重ね塗りして塗膜を形成させるが、
更にこの上に他のコーテイング用組成物、例えば
本発明規定の(a)〜(c)成分よりなる組成物をトツプ
コートとして重ね塗りしてもよい。
〔作用〕
本発明は、Si(OR)4とZr(OR′)4の加水分解の
速度の相違に着目し、加水分解に必要な水を含有
することなく基材にコーテイングすると、短時間
で大気中の、または基材に付着している湿分によ
り加水分解し、同時に生起する重縮合反応により
膜を作るものである。
即ち、Si(OR)4は加水分解速度が非常に遅く1
〜7日間も要し、一方のZr(OR′)4は数分にして
加水分解するものである。
このため、本発明の組成物は、加水分解の促進
に必要な酸を格別必要とせず非常に高純度にな
り、充填剤として高純度でかつ機能性を有するも
のを使用することにより、高純度で機能性の付与
されたコーテイング剤が得られる。
〔実施例〕
以下、実施例を挙げ本発明を更に具体的に説明
するが、本発明は以下の実施例に限定されるもの
ではない。なお、実施例中、部および%は、特に
断らない限り重量基準である。
実施例 1
耐熱性、密着性、耐スポーリング性、硬度、電
気抵抗性などの特性を調べるため、第1表に示す
組成物A、Bを作製した。
