Description
(産業上の利用分野)
本発明は高強度ジルコニアセラミツクスに関す
る。
(従来技術)
イツトリアを主体とする安定化剤を1.5〜5mol
%含有するジルコニアセラミツクスは部分安定化
ジルコニア(PSZ)セラミツクスと称され、高強
度のジルコニアセラミツクスとして機械構造材料
としての用途開発がなされている。しかしなが
ら、上記した部分安定化ジルコニアセラミツクス
はかならずしも十分な曲げ強度を持つていないこ
とから、同セラミツクスよりさらに曲げ強度の高
い高強度ジルコニアセラミツクスの製造法が特開
昭60−226457号公報に示されている。
しかして、同公報に示された製造法は、特定の
平均1次粒子径の原料微粉末を特定割合で混合し
混合粉末を熱間静水圧プレスまたは一軸加圧焼結
する方法である。かかる製造法においては、
Y2O3を主体とする安定化剤を1.5〜5mol%含有す
るZrO2中にAl2O3およびMgOが混在するセラミ
ツクスが一例とし示されている。
一般に、ジルコニアセラミツクスは高温領域か
ら常温領域へいくにつれて、立方晶から正方晶を
経て単斜晶へと体積変化を伴いながら相転移す
る。この際、特に正方晶から単斜晶への相転移の
体積変化が大きく、これによりジルコニアセラミ
ツクスは破壊されさすいという問題ある。かかる
問題に対処する手段とし、ZrO2にCaO、MgO、
Y2O3等の安定化剤を固溶させて相転移を抑制す
る手段が知られいる現在、安定化剤としては主と
してY3O3が用いられ、常温領域において正方晶
を主体とする高強度、高靭性の部分安定化ジルコ
ニアセラミツクスが生成されている。しかしなが
ら、かかる部分安定化ジルコニアセラミツクスは
準安定相であつて経時変化を生じやすく、200〜
400℃という比較的低い加熱により単斜晶へ相転
移し強度が経時的に省化し、熱安定性に欠けるも
のである。
また、強度および熱安定性を向上すべく意図し
たジルコニアセラミツクスとしてZrO2中にY2O3
およびAl2O3を混在させてなるものが特開昭58−
32066号公報に、さらにY2O3、CeO2およびAl2O3
を混在させなるものが特開昭61−77665号公報に
示されている。
(発明が解決しようとする問題点)
ところで、特開昭60−226457号公報において
は、Al2O3およびMgOを混合させることについて
の開示にとどまり、これら両酸化物の混合比につ
いての詳細な検討についてはなされていない。ま
た、特開昭58−32066号公報および特開昭61−
77665公報に示されたジルコニアセラミツクスの
うち前者のジルコニアセラミツクスにおいては強
度は高いものの熱安定性が十分でなく、後者のジ
ルコニアセラミツクスにおいはこれとは逆に熱安
定性は高いものの強度が十分ではないという問題
がある。
本発明者等はこれら両酸化物の混合比に着目し
て検討したところ、これら両酸化物の混合比が特
にジルコニアセラミツクスの強度に大きな影響を
及ぼし、同混合比が所定の範囲から外れる場合に
は部分安定化ジルコニアセラミツクスの強度を増
加し得ないことを知得した。従つて、本発明は特
にこれら両酸化物の混合比を特定することによ
り、高強度かつ高耐酸性で熱安定性に優れたジル
コニアセラミツクスを提供することを目的とす
る。
(問題点を解決するための手段)
本発明は高強度ジルコニアセラミツクスに関
し、安定化剤としてY2O3を5mol%以下の範囲で
含有するZrO2焼結体中に同焼結体を基準として
アルミニウム系成分およびマグネシウム系成分が
Al2O3およびMgO換算で合わせて1〜30wt%混
在しかつ前記アルミニウム系成分およびマグネシ
ウム系成分の混合モル比がAl2O3およびMgO換算
(Al2O3/MgO)で下記(a),(b),(c)
(a):35〜45/65〜55 (b):60〜75/40〜25
(c):85〜99/15〜1
のいずれかの範囲内にあることを特徴とするもの
である。前記焼結体がCeO2を含有していない場
合には同焼結体中のY2O3の含有量は1.5〜5mol%
であり、まCeO2を含有している場合にはY2O3お
よびCeO2の含有量は0.5〜5molおよび0.5〜12mol
%の範囲内でかつこれら両者の合計が1.0〜
15mol%である。
本発明におけるジルコニアセラミツクスの原料
の調合には、アルミナ−マグネシア系酸化物粉末
(スピネル系粉末)をジルコニア粉末に混合する
方法、アルミナおよびマグネシヤの各末をジルコ
ニア粉末に混合する方法、ジルコニウム、イツト
リウム、セリウム、アルミニウム、マグネシウム
等のイオンを含む水溶液を用いて湿式混合法によ
つて粉末を得る法等いずれの方法も採用すること
ができる。好ましくは下記の2つの方法により行
われる。第1の方法はZrO2−Y2O3混合末、ZrO2
−Y2O3−CeO2混合粉末にAl2O3−MgOの混合末
または混合塩水溶液を添加する方法、第2方法は
ZrO2−Y2O3−Al2O3混合粉末、ZrO2−Y2O3−
CeO2−Al2O3混合粉末にMgO粉末または塩水溶
液を添加する方法である。これらの調合法におい
て、ZrO2−Y2O3、ZrO2−Y2O3−CeO2、ZrO2−
Y2O3−Al2O3、ZrO2−Y2O3−CeO2−Al2O3、
Al2O3はそれぞれの粉末の混合物であつてもよ
く、混合塩水溶液から加水分解、仮焼して得られ
る混合粉末であつてもよく、混合粉末を仮焼して
えられる混合粉末であつてもよい。
なお、ジルコニア原料中にはハフニア(HfO2)
が不可避的に0.5〜3.0wt%混在するが、本発明に
係るジルコニアセラミツクスにおいてはZrO2の
一部をHfO2に置換しても同様の特性を示すもの
である。
(発明の作用・効果)
(1) 安定化剤としY2O3を用い場合(曲げ強度、
耐酸性)
第1図には、アルミニウムおよびマグネシウ
ム系成分をAl2O3、MgOに換算し全体に対する
混合比を一定にした場合のこれら両酸化物間の
混合モル比とセラミツクスの曲げ強度、耐酸性
の結果が示されている。当該結果から明らかな
ように、両酸化物間の混合モル比を漸次変更し
ていくと曲げ強度には3つのピークが認められ
る。その1ピークはAl2O3(モル)/MgO(モ
ル)で略々40/60、2ピークは同モル比で略
70/30、第3ピークは同モル比で略90/10にて
それぞれ認められ、またこれら両系成分の混在
による曲げ強度の増加は上記モル比で35〜45/
65〜55,60〜75/40〜25,85〜99/15〜1の範
囲で認められる。また、耐酸性についてはこれ
ら両系成分が混在することにより大きくなる
が、特にアルミニウム系成分の増加に伴い大き
くなる。
一方、第2図にはアルミニウムおよびマグネ
シウム系成分をAl2O3、MgOに換算しこれら両
酸化物間の混合モル比を上記ピークにおける値
とした場合の、両酸化物の全体に対する混合重
量比とセラミツクスの曲げ強度、耐酸性の結果
が示されている。当結果から明らかなように、
両酸化物の全体に対する混合重量比が所定の値
を越えると同重量比の増加に伴い曲げ強度が漸
次低下する傾向が認められ、その最大の限界は
30wtであり、好ましくは1〜5wt%である。
(2) 安定化剤としてY2O3−CeO2を用いた場合
(曲げ強度、耐酸性、熱安定性)
第3図にはジルコニアセラミツクス中の
Y2O3混合在量(mol%)と曲げ強度との関係
が示されており、強度の良否の判定基準値70Kg
f/mm2の近傍より低いA群〜D群のものは
ZrO2が85mol%未満でY2O3とCeO2とが合わせ
て15mol%を越えるもの、H群のものはY2O3
が7mol%のものある。また、強度の基準値の
近傍のE群〜G群またはH群はZrO2が85mol%
でY2O3とCeO2とが合わせて15mol%、または
Y2O3が5mol%である。第4図にはジルコニア
セラミツクス中のCeO2mol%と曲げ強度の関
係が示されており、CeO2は曲げ強度の点から
12mol%以下であることが必要である。このこ
とは、Y2O3、アルミニウム系成分、マグネシ
ウム系成分の混合割合が異なる場合も同様であ
る。
一方、第5図および第6図ひはジルコニアセラ
ミツクスにおけるアルミニウム系成分とマグネシ
ウム系成分(Al2O3,MgOに換算)の混在量
(wt%)と曲げ強度の関係、および同ジルコニア
セラミツクスにおけるAl2O3とMgOの混合モル比
と曲げ強度の関係がそれぞれ示されている。これ
らの関係から、Al2O3とMgOを合わせた混在量は
30wt%以下であることが必要であり、まAl2O3と
MgOの混合モル比は
(a):35〜45/65〜55 (b):60〜75/40〜25
(c):85〜99/15〜1
であることが必要である。このことは、ZrO2、
Y2O3、CeO2、Al2O3、MgOの混在量が他の割合
の場合も同様である。
また、第7図にはジルコニアセラミツクス中の
CeO2の混在量mol%と同セラミツクスの熱劣化
後における正方晶および立方晶から単斜晶への転
移率%との関係が示されている。かかる関係か
ら、ジルコニアセラミツクスの熱劣化の抑制、す
なわち熱安定性にはY2O3とCeO2の両者が大きく
機能していることが明らかで、これら両者共混在
量が多いほど熱安定性がよい。なお、安定化剤と
してY2O3−CeO2を用いた場合の耐酸性について
も確認済みである。
このように、ZrO2中にY2O3またはY2O3−
CeO3を安定化剤して含有する焼結体中に昆在す
るアルミニウム系成分およびマグネシウム系成分
の全体に対する重量比、これら両系成分の互の混
合モル比を特定することにより、高強度かつ耐酸
性で熱安定性に優れたジルコニアセラミツクスを
提供することができる。
(実施例)
原料調合
塩水溶液から加水分解法により得られたZrO2
−Y2O3共沈物を900℃にて仮焼し、粒径1μm以下
のジルコニア混合粉末を得た。この混合粉末に
Al2O3粉末、MgO粉末を添加してポツトミルで粉
砕混合し、噴霧乾燥して出発原料とした。
試料の作製
得られた各種の出発原料を用いてこれらを200
Kg/cm2の圧力で予備成形し、次いでラバープレス
法にて3ton/cm2の圧力で成形して60×60×8(mm)
の各種の角板を得た。これらの角板を常圧焼成法
にて1400℃で5時間焼成し、試料とした。
試 験
(1) 曲げ強度試験:JlS−R1601、4点曲強さの
試験法に基づく(Kgf/mm2)。但し、試料は3
×4×40(mm)、クロスヘツドスピード0.5mm/
min、上部スパン10mm、下部スパン30mm。
(2) 耐酸性:試験片および36wt%HCI溶液を密
封容器に入れ、150℃で200時間放置したときの
重量を測定し、単位面積当たりの重量減を算出
(mgcm2)。
試験結果
各試験片の試験結果を第1表および第2表に示
すとともに、これら各表に示した試験結果を第1
図および第2図に示す。
No.1〜No.27の試験結果は安定化剤のモル比
(Y2O3/ZrO2=3/97)を一定とし、焼結助剤
間の混合モル比(Al2O3/MgO)または同焼結助
剤の添加量(wt%)を変化させた試験片に基づ
くものである。また、第1図はかかる試験結果の
うち焼結助剤の添加量(=2wt%)を一定にして
同焼結助剤間の混合モル比を変化させた試験片の
ものであり、かつ第2図はかかる試験結果のうち
焼結助剤間のモル比(40/60、70/30、90/10)
を一定にして同焼結助剤の添加量を変化させた試
験片のものである。
なお、各図における1点鎖線の直線は焼結助剤
が混在しない試験片の曲げ強度および耐酸性の値
を示している。これらの結果から明らかなよう
に、耐酸性については本発明に係る焼結助剤が混
在している試験片は著しく向上し、特に焼結助剤
間の混合モル比30〜60を越えるとその傾向が顕著
である。一方、曲げ強度については、焼結助剤間
の混合モル比が略40/60、70/30、90/10におい
てピークが認められ、特に同混合モル比が35〜
45/65〜55、60〜75/40〜25、85〜99/15〜1の
範囲において増加していることが認められる。ま
た、焼結助剤の添加量が20wt%以下、好ましく
は10wt%以下において曲げ強度の増加が認めら
れる。
第2表のNo.28〜No.43の試験結果は、安定化剤の
モル比(1.5/98.5、2/98、5/95)および焼
結助剤の添加量(2wt%、5wt%)をそれぞれ一
定にして同焼結助剤間の混合モル比を変化させた
試験片のものであり、これらのすべての曲げ強度
および耐酸性は同焼結助剤が混在しない試験片に
比して向上している。
このように、本発明に係るジルコニアセラミツ
クスは高強度でかつ高耐酸性のジルコニアセラミ
ツクスであり、特に高い耐酸性が要求される機械
構造材料として有用である。
なお、本実施例においては焼結助剤として、ア
ルミニウム系成分を含む化合物としてAl2O3粉末
を用いかつマグネシウム系成分を含む化合物とし
てMgO粉末を用いたが、これらの成分の量は焼
成後のセラミツクスを44μm以下に粉砕して蛍光
X線分析法にて測定したアルミニウム系成分、マ
グネシウム系成分の値とほぼ一致している。従つ
て、セラミツクス中に混在するアルミニウム成
分、マグネシウム系成分のAl2O3、MgOに換算し
た値は焼結助剤として用いたAl2O3、MgOの添加
量にほぼ一致しているため、同添加量を混在量の
値とした。
なお、本実施例のジルコニアセラミツクスにお
いては、蛍光X線分析法により下記の不純物
SiO2:2.0wt%以下、TiO2:2.0wt%以下、
CaO:0.5wt%以下、K2O:0.5wt%以下、
Na2O:0.5wt%以下、HfO2:3.0wt%以下
を含有していることが確認された。
実施例 2
原料調合
塩水溶液から加水分解法により得られZrO2−
Y2O3−CeO2共沈物を900℃にて仮焼し、粒径
1μm以下のジルコニア混合粉末を得た。この混合
粉末にAl2O3粉末およびMgO粉末を添加してポツ
トミルで粉砕混合し、これを噴霧乾燥して出発原
料とした。
試料の作製
原料をプレス機にて金型内で200Kg/cm2の圧力
で予備成形して60×60×8(mm)の角板とし、こ
れをラバープレス法にて3ton/cm2の圧力で成形し
た。得られた角板を常圧焼成法にて1400℃で5hr
焼成し試料とした。
試 験
(1) 曲げ強度試験:JIS−R1601、4点曲げ強さ
の試験法に基づく(Kgf/mm2)。但し、試料は
3×4×40(mm)、クロスヘツドスピード0.5
mm/min、上部スパン10mm、下部スパン30mm。
(2) 熱劣化試験:特開昭60−350号公報に開示さ
れた「セラミツクスの試験方法」に基づき、試
料をオートクレーブ内の熱水中(熱水温度250
℃、オートクレーブ内蒸気圧約39Kg/cm2)で
50hr熱処理し、下記の方法により試料中におけ
る正方晶および立方晶の単斜晶への転移率
(%)を算出する。
試料を予めダイヤモンドペーストにて鏡面研
磨してX線回析し、単斜晶の(111)面の回析
ピークの積分強度IMに対し正方晶の(111)面
と立方晶の(111)面の回析ピークの積分強度
との和(IT+IC)から正方晶および立方晶量
(V0)をV0=(IT+IC)/(IM+IT+IC)に
より算出する。
また、熱処理後の試料をX線回析に付して上
記と同様に正方晶および立方晶(V1)を算出
し、これらV0、V1から転移率(%)=(V0−
V1)/V0×100を算出する。
試料結果
各試料の試験結果を第3表〜第11表に示すとと
もに、同結果の一部を第3図〜第7図に示す。こ
れらの試験結果中、曲げ強度の良否の判定基準値
を70Kgf/mm2とし、かつ熱安定性の良否の判定基
準値(転移率)25%とした。
第3図はジルコニアセラミツクス中のY2O3の
混合量(mol%)と曲げ強度との関係を示してお
り、同図においては強度の判定基準値70Kgf/mm2
の近傍またはこれより低い範囲において(A)〜(H)の
8つの群が認められる。A群〜D群はZrO2が82
〜85mol%、Y2O3とCeO2を合わせた量が15mol
%を越えるもの、E群およびF群はZrO285mol
%、Y2O3とCeO2を合わせた量が15mol%のもの、
G群はY2O3が5mol%のもの、H群はY2O3が
7mol%のものをそれぞれ含んでいる。また、第
4図はY2O3が3mol%、Al2O3とMgOを合わせた
量が2wt%であるジルコニアセラミツクス中の
CeO2混在量(mol%)と曲げ強度との関係を示
しおり、強度はCeO2の混在量が所定の値を越え
ると漸次低下し、12mol%を越えると急激に低下
する傾向にある。これらの両図の結果からすれ
ば、曲げ強度の高いジルコニアセラミツクスを得
るには、ZrO2中にY2O3が0.5〜5mol%、CeO2が
0.5〜12mol%の範囲内にてこれら両者が合わせ
て1.0〜15mol%混在するとともに、Al2O3とMgO
が混在していることが必要である。
第5図はY2O3が3mol%、CeO2が2mol%であ
るジルコニアセラミツクス中のAl2O3とMgOの混
在量(wt%…同混在量はアルミニウム系成分、
マグネシウム系成分をAl2O3、MgOに換算した値
であり、本実施例においてはこれらの各値に
Al2O3、MgOの添加量の値を充当した。)と曲げ
強度との関係を示しており、強度はAl2O3とMgO
両者の混在量が所定の値を越えると漸次低下し、
30wt%を越えると急激に低下する傾向にある。
ま、第6図はY2O3が3mol、CeO2が2mol%、
Al2O3とMgO両者が2wt%であるジルコニアセラ
ミツクス中のAl2O3とMgOの混合モル比
(Al2O3/MgO)と曲げ強度との関係を示してお
り、強度には混合モル比が略40/60、70/30、
90/10の値においてそれぞれピークが認められ、
その良好な範囲の第1は35〜45/65〜55、第2は
60〜75/40〜25、第3は85〜99/15〜1の範囲で
ある。これら両図の結果からすれば、曲げ強度の
高いジルコニアセラミツクスを得るには、Al2O3
とMgO両者の混在量が30wt%以下であることが
必要であり、かつこれらの両者の混合モル比が下
記(a),(b),(c)
(a):35〜45/65〜55 (b):60〜75/40〜25
(c):85〜99/15〜1
の範囲にあることが好ましい。
また、第3図〜第5図から明らかなように、
Y2O3が2mol%、3mol%、CeO2が5mol%以下、
Al2O3とMgO両者が1〜5wt%混在するジルコニ
アセラミツクスにおいては、曲げ強度が特に高
い。
第7図はAl2O3とMgO両者が2wt%でAl2O3/
MgOモル比が80/10であるジルコニアセラミツ
クス中の所定のY2O3mol%におけるCeO2mol%
と正方晶および立方晶の転移率(%)との関係を
示しており、Y2O3とCeO2両者の混在量が多い方
が転移率が少ないこと、すなわち熱安定性の良好
なことを示している。
実施例 3
原料調合を下記の方法で行つた点を除き、実施
例1,2と同様に試料を作製しかつ試験を行つて
第12表〜第15表に示す結果を得た。
原料調合
アルミニウム系成分、マグネシウム系成分を含
む化合物としてAl(OH)3、AlCl3、Al(NO3)3、
Al2(C2O4)3、Mg(OH)2、MgCl2、Mg(NO3)2、
MgC2O4、MgCO3を用い、これらの化合物を実
施例1,2の方法にて得ZrO2−Y2O3、ZrO2−
Y2O3−CeO2の各粉末に、セラミツクス中の上記
各系成分がAl2O3、MgO換算で特定の値となるよ
うに添加し混合する。得られた混合物を1000℃に
て熱処理し、ポツトミルで粉砕して混合し、噴霧
乾燥して出発原料とした。
試験結果
第12表〜第15表から明らかなように、焼結助剤
としてアルミニウム系成分およびマグネシウム系
成分を含む塩水溶液を用いても、Al2O3粉末及び
MgO粉末を用いた場合と同様の効果を奏する。
実施例 4
原料調合を下記の(1)、(2)の方法で行つた点を除
き、実施例1,2と同様に試料を作製しかつ試験
を行つて第16表に示す結果を得た。
原料調合
(1) オキシ塩化ジルコニウムに塩化ニツトリウム
を加え加水分解により得られたゾル溶液、また
はオキシ塩化ジルコニウムに塩化イツトリウ
ム、塩化セリウムを加え加水分解により得られ
たゾル溶液にAl(OH)3とMg(OH)2をAl2O3、
MgO換算でAl2O3/MgOが所定のモル比とな
るように添加し、1000℃にて熱処理して得られ
た粉末をポツトミルにて粉砕し、噴霧乾燥して
出発原料とした(第16表No.1〜No.6に対応)。
(2) 上記(1)項にて得られた各ゾル溶液にAl
(CH)3をAl2O3換算で後述するMgOとのモル比
が90/10となるよう添加して熱処理し、得られ
た粉末にMgO粉末を加えポツトミルにて粉砕
し(第16表No.7,8)、またはMgO粉末に換え
てMgCl2溶液を添加、熱処理したものを粉砕し
(同表No.9,10)、噴霧乾燥して出発原料とし
た。
試験結果
第16表から明らかなように、出発原料を調合す
るためにジルコニウム、イツトリウムイオン、セ
リウムイオンを含む混合塩水溶液を用いても、
ZrO2−Y2O3、ZrO3−Y2O3−CeO2共沈物を用い
た場合と同様の効果を奏する。
