Conventionally, this precious metal-supported catalyst has been made by supporting precious metals on microparticles such as alumina wash-coated on a honeycomb-shaped or foam-shaped ceramic carrier having an integral structure, or by supporting precious metals on a ceramic carrier such as spherical or pellet-shaped ceramic carriers. Directly supported materials have been used.

However, none of these ceramic carriers can withstand rapid temperature increases, decreases, or vibrations, resulting in cracks, abrasion, etc., and the formation of voids due to misfires or long-term use, through which exhaust gases can escape. The atrium caused some of the various pollutants and odors to be scattered outside.

In order to overcome these drawbacks, attention has begun to be paid to metal carriers, which have the advantage of not being damaged by repeated rapid temperature increases and decreases, and unaffected by vibrations, cleaning, etc. In particular, with recent advances in processing technology, the thickness of metal plates has become thinner.
When made into a nicam shape, the wall thickness can be made thinner than that of a ceramic product, which has the advantage of reducing back pressure. For this reason, recently, taking advantage of these advantages, /X Unicam-shaped metal carriers have begun to be used as carriers for automatic military exhaust gas purification catalysts that are constantly exposed to rapid temperature increases and decreases and constantly vibrate. [Problem to be Solved by the Present Invention 1] By the way, as a method for supporting noble metals on a ceramic honeycomb carrier, fine particles such as γ-alumina are milled for several hours to more than ten hours to form a slurry, and then the ceramic honeycomb carrier is washed coated. Then, the noble metal is supported by a dipping method, a water absorption method, etc., or the precious metal is supported on fine particles such as γ-alumina by a dipping method, a water absorption method, etc., and then subjected to IJ for several to ten hours. Generally, a method is adopted in which the slurry is made into a slurry and then washed coated on the ceramic honeycomb support. This method was also applied to metal honeycomb carriers;
The manufacturing process was long, leading to high prices. Therefore,
There was a need for a simple and inexpensive manufacturing method.

In addition, JP-A-59-123535 discloses a mixed solution in which a fine powder of a noble metal and its ions are made to coexist in an organic solvent such as monoethanolamine or ethylenediamine, and an organic binder such as an aqueous solution of calpitol of ethyl cellulose is added. After being attached to the ceramic honeycomb carrier,
A method for supporting a noble metal catalyst characterized by heating and heat treatment was disclosed, and it was suggested that it could also be applied to a metal honeycomb carrier. However, as will be described later, this method was not suitable for practical use in the case of metal honeycomb because of its large peeling.

In addition, the metal honeycomb carrier itself has a high price,
It had the disadvantage of being heavy. For example, when comparing the same capacity, the price is 20% lower than that of a general ceramic honeycomb carrier.
~3 times as much, and the weight was almost twice as much with the 400 cell specification. Therefore, there has been a demand for the development of inexpensive and lightweight metal carriers.

The type of noble metal compound used in the present invention is not particularly limited, but examples include palladium, platinum, rhodium, gold, silver,
Examples include compounds such as ruthenium, iridium, and rhenium. However, as will be described later, if the noble metal compound contains halogen, the halogen will corrode the metal carrier itself during heat treatment, so it must be a noble metal compound that does not contain halogen. Examples of halogen-free noble metal compounds include ammine salts, acetates, and nitrates. In the noble metal-supported metal catalyst obtained by the method of the present invention, the noble metal may be used alone or in combination;
can exist as an alloy, oxide, etc. of two or more noble metals.

Note that in order to further increase the adhesion with noble metals, the metal material is chemically treated by soaking it in acid etc. before applying the solution (which may be a suspension) disclosed in the present invention. or physically by spraying fine powder such as corundum with compressed air.
It is preferable to thermally treat the metal by exposing it to air at a high temperature of 1200° C. for 30 minutes to 10 hours to make the metal surface uneven.

The heat treatment temperature after the solution (which may be a suspension) disclosed in the present invention is attached to the metal material is 300 to 800℃.
°C is preferred. At temperatures lower than that, decomposition of noble metal compounds into precious metals is difficult to occur, and at temperatures higher than that, sintering of noble metals tends to occur. The heat treatment time is preferably 5 minutes to 5 hours.

Among these, particularly when manufacturing a ribbon-shaped precious metal-supported metal catalyst, it is preferable to first catalyze a honeycomb-shaped metal material and then cut it. Specifically, the metal material is made by winding two metal plates, at least one of which is a corrugated plate, to have a honeycomb shape, and the height of the waves on one of the corrugated plates is 0.5 to 5 mm. ,
The other one is preferably 0 to 0.5 mm. If the height of the waves of the corrugated sheet is smaller than this, it is difficult for air to flow, and if it is too large, the filling amount of the metal material is low, so the amount of ribbon-shaped catalyst obtained after cutting is small.
The advantage of going to the trouble of creating a honeycomb shape disappears. The thickness of the metal plate is preferably 10 to 100 microns. If two metal plates, at least one of which is a corrugated plate, are rolled together to form a single comb shape, it is preferable to wrap a wire or the like around the center to prevent it from unraveling during work.

Further, after the honeycomb-shaped metal material is unraveled into two metal plates, it is desirable to cut the metal material into a width of 1 to 10 mm using a shredder or the like. If it is narrower than this, the metal pieces will be tightly packed and it will be difficult for gas to flow, and if it is wider than this, the gap will be too open and gas will often easily blow out.

Further, the amount of the ribbon-shaped precious metal-supported metal catalyst stored in the storage case may be any amount as long as the necessary catalytic activity is obtained, but in order to maintain good catalytic activity, the filling amount should be 1/1 of the original metal honeycomb. 6 to 1/3 is desirable. If it is smaller than this, exhaust gas blow-by occurs and the purification rate decreases, and if it is larger than this, the back pressure becomes too large.

Effect of halogens When the catalyst using a precious metal compound containing chlorine (palladium chloride) obtained in Comparative Example 1 was taken out of the Matsufuru furnace, the surface of the ferritic stainless steel corrugated plate was corroded by chlorine and became crumbly. It had become. On the other hand, the surfaces of the ferritic stainless steel corrugated plates of the catalysts obtained in Examples 1 to 10 and Comparative Examples 2 to 6 other than Comparative Example 5 using the electroplating method without a firing process were When taken out, no corrosion was observed in either case. According to this result, if a halogen such as chlorine is contained in a solution (which may be a suspension) containing a noble metal compound, a refractory metal compound, and an alkyl alcohol, the prepared noble metal-supported metal catalyst It has become clear that the metal carrier itself corrodes and becomes unusable.

JP-A-59-123535 discloses a method for supporting a noble metal characterized by the coexistence of a fine noble metal powder and its ions, but as is clear from the peel test of the catalyst obtained in Comparative Example 6. It was found that the organic binder (an aqueous solution of ethylcellulose in calpitol) disclosed in the same publication could not suppress the peeling of precious metals. On the other hand, if a halogen-free noble metal compound, a halogen-free refractory metal compound, and a solution (or suspension) of an alkyl alcohol are used according to the present invention, the noble metal can be peeled off from the metal material. I found that it almost never happens.

Conventional methods for manufacturing honeycomb type catalysts include a process of milling fine particles such as γ-alumina for several hours to several dozen hours to form a slurry, a process of coating γ-alumina, etc., and a method of immersing precious metals in γ-alumina etc. The method of the present invention requires only one step of supporting the precious metal on a metal carrier, which significantly reduces the cost required for production. Not only was it possible to remove the precious metal from the metal material, but there was also almost no peeling of the precious metal from the metal material.

Next, each of the catalysts obtained in Examples 1 to 8 and Comparative Example 5.7 was fired in a Matsufuru furnace at 1000°C for 10 hours in an air atmosphere. After heat treatment at 1000° C., only the catalyst of Comparative Example 5 in which palladium was supported by electroplating was deactivated. From this result, it can be said that the electroplated precious metal-supported metal catalyst has significantly inferior catalytic activity after heat treatment.
