Description
産業上の利用分野
本発明は、浸漬塗布による電子写真感光体の製
造方法に関し、特に機能分離型電子写真感光体の
電荷発生層を効率的に塗布するための製造方法に
関する。
従来の技術
従来より、感光層を電荷発生層と電荷輸送層に
分け感度や帯電特性等を向上させた機能分離型電
子写真感光体が実用化されている。それらの層は
電荷発生顔料、又は電荷輸送材料と成膜性の良い
樹脂に分散又は相溶させ、塗布して製造される。
電荷発生層に用いる結着樹脂の選択に当たつて
は、電荷発生物質に対する分散性、分散液の安定
性、導電層あるいは下引層に対する密着性あるい
は電荷輸送層中に含有する有機溶剤に対する耐溶
解性及び耐浸透性などの、塗料としての性質を考
慮する必要があり、さらに使用する結着樹脂の種
類によつて電子写真感光体の電子写真特性、例え
ば感度、電位保持性あるいは光履歴特性、さらに
は耐久特性、例えば保存安定性、環境変化に対す
る耐久性あるいは繰り返し使用した時の耐久性な
どが変動するため、これらの点についても十分に
考慮する必要がある。
樹脂材料としては、ポリエステル、ポリスチレ
ン、脂肪酸セルロースエステル樹脂、ポリ(メ
タ)アクリル酸エステル類、ポリビニルピロリド
ン、ポリビニルブチラールなどがあげられるが、
これらの中では、特開昭59−64848号公報にも記
載されているように、ポリビニルブチラール樹脂
(以下「PVB」という。)が上記特性を効果的に
満足させる。
また、塗布方法としては、円筒状基体の上に継
ぎ目がなく、平滑な表面が得られる点で、浸漬塗
布が最良である。PVB溶液に分散して電荷発生
層を浸漬塗布する場合、特開昭59−64848号公報
には、不揮発分濃度を0.3〜3%に調整し、引き
上げ塗布速度を40cm/分以下で塗布すべきことが
記載されている。この方法は、電荷発生層を0.03
〜0.5μmの膜厚に塗布する場合に、良好な表面性
と膜厚が得られる最適の方法である。
発明が解決しようとする問題点
電荷発生層の膜厚は電子写真特性上、受容電
位、感度、光メモリー効果、耐久性、環境特性な
どに寄与しているが、顔料の種類によつては、膜
厚をより厚く、0.5〜5μmにしたい場合もある。
例えば、電荷発生顔料としては、モノアゾ/ジ
スアゾ/トリスアゾ/それ以上のポリアゾ顔料、
多環キノン顔料、ペリレン顔料、インジゴ顔料、
ビスベンゾイミダゾール顔料、フタロシアニン顔
料、キナクリドン顔料などが知られており、これ
らのうち、アゾ系の顔料を用いて電荷発生層を形
成する場合には、0.03〜0.5μmの膜厚が好適であ
るけれども、他の顔料の場合には、最適膜厚が大
でなければならないものもある。例えば、特開昭
47−18544号公報に記載されているアントアント
ロン、ピランスロン、ジベンズピレンキノン、ピ
レンキノン、ジブロムアントアントロン、などの
多環キノン類、特開昭47−30330号公報に記載さ
れているペリレン顔料、特開昭47−30331号公報
に記載されているインジゴ顔料、特開昭47−
18543号公報に記載されているビスベンゾイミダ
ゾール顔料、特開昭47−30332号公報に記載され
ているキナクリドン顔料は、それぞれ真空蒸着に
より0.8μmの膜厚に形成されているが、それら顔
料を分散系塗液の形で塗布する場合にはそれより
もさらに厚くする必要がある。ところが、従来の
公知の塗布方法によつては、電荷発生層を厚めに
形成することができなかつた。
したがつて、本発明の目的は、PVB溶液に電
荷発生顔料を分散して得た塗液を用いて浸漬塗布
によつて電荷発生層を形成する際に、膜厚を0.5
〜5μmに塗布できるような塗布方法を提供するこ
とにある。
問題点を解決するための手段
本発明は、基体上に少なくとも電荷発生層及び
電荷輸送層を形成させることよりなる電子写真感
光体の製造方法において、PVB溶液に電荷発生
顔料を分散してなる塗液を用い、浸漬塗布によつ
て基体上に電荷発生層を形成させるに際し、該電
荷発生顔料として、多環キノン顔料、ペリレン顔
料、インジゴ顔料、ビスベンゾイミダゾール顔
料、フタロシアニン顔料、キナクリドン顔料から
選ばれる顔料を用い、該塗液の不揮発分濃度を5
〜20%に調整し、基体の引き上げ速度を5〜40
cm/分にして浸漬塗布することにより、0.5〜
5μmの膜厚の電荷発生層を得ることを特徴とす
る。
本発明において用いるPVBは、次の構造式を
有するものが代表的なものである。
(式中、l,m及びnのそれぞれの比は、m即
ち、アセチル基が5モル%以下、l即ち、ブチラ
ール基が60〜81モル%、n即ち、水酸基がその残
りとなつている。)
本発明において、電荷発生顔料をPVB溶液に
分散して浸漬塗布により0.5〜5μm厚の電荷発生
層を形成するには、まず、塗液の不揮発分濃度を
5〜20%にしなければならない。不揮発分濃度が
5%未満の場合には、基体の引き上げ速度を40
cm/分をこえる高速度にせねばならなくなり、こ
のような高速度では、塗膜のダレやムラがひどく
なつて、良好な結果が得られない。また、20%を
こえる場合には、引き上げ速度をいくら遅くして
も、最適膜厚を得ることが困難である。
また、本発明において、被塗布物である基体の
引き上げ速度は、5〜40cm/分にする必要があ
る。引き上げ速度が5cm/分未満の場合には、製
造上の効率が悪くなり、好ましくない。また40
cm/分をこえる場合には、上述のような好ましく
ない結果が得られ、不適当である。
したがつて、本発明においては、塗液の不揮発
分濃度を5〜20%として基体の引き上げ速度を5
〜40cm/分とすることが0.5〜5μm厚の電荷発生
層を形成するために必須の要件となる。
電荷発生層の形成について、更に詳しく述べ
る。塗液は顔料をPVB塗液に分散させて得られ
るが、顔料を溶剤のみに分散し、その後、分散液
にPVB塗液を加えて調整してもよい。塗液にお
ける顔料と樹脂の配合比は、40:1〜1:4、好
ましくは20:1〜1:2程度に設定される。
PVBは顔料の分散安定度を良好に維持するので
樹脂分を多く加えなくとも顔料の凝集は起こりに
くく、この点からも本発明におけるPVBの使用
は有利である。
電荷発生顔料をPVB溶液に分散させる方法と
しては、ボールミル、ロールミル、アトライタ
ー、サンドミル、アジテーターミル等を用いる常
法が適用できる。分散には、界面活性剤や各種の
分散助剤を併用することも有効である。分散終了
後、分散液に適量の溶剤を加えて不揮発分濃度を
5〜20%に調整して塗液を得る。分散にさいして
用いられる溶剤としては、プロパノール、ブタノ
ール等のアルコール類、メチルエチルケトン、メ
チルブチルケトン、シクロヘキサノン等のケトン
類、酢酸エチル、酢酸ブチル等のエステル類、テ
トラヒドロフラン、ジオキサン等のエーテル類、
メトキシエタノール、エトキシエタノール等のセ
ロソルブ類、酢酸メトキシエチル、酢酸エトキシ
エチル等のセロソルブアセテート類が好適であ
る。これら溶剤は単独でも複数種併用してもよ
い。
次に、上記塗液を用いて塗布するさいに用いる
浸漬塗布装置について、第1図によつて説明す
る。塗液1は塗布槽2に満たされ、さらにポンプ
10によつて塗布槽下部の供給口7から供給さ
れ、オーバーフローしたオーバーフロー液4は排
出口6からタンク11に戻り、循環される。円筒
状基体3は適宜の方法で昇降するようにし、塗布
槽中に浸漬する。塗布槽上部には、壁面5、ふた
8、塗料受け9が設けられている。
本発明では、電荷発生層の塗布工程において、
基体を塗液中に浸漬した後、引き上げる時の速度
を5〜40cm/分に制御する。基体を浸漬する時と
引き上げる時とで、オーバーフローの液量は異な
るが、さしつかえない。また、循環系の途中に、
フイルター12を設けてもよい。
次に、形成された電荷発生層の上に電荷輸送層
を形成させる。即ち、芳香族第3級アミノ化合
物、ヒドラゾン化合物、ピラゾリン化合物、オキ
サゾール化合物、オキサジアゾール化合物、スチ
ルベン誘導体、カルバゾール化合物等の電荷輸送
物質をポリカーボネート、ポリアリレート、ポリ
エステル、ポリスチレン、スチレン−アクリロニ
トリルコポリマー、ポリスルホン、ポリメタクリ
ル酸エステル類、スチレン−メタクリル酸エステ
ルコポリマー等と共に適宜の溶剤に溶解し、得ら
れた塗液を電荷発生層上に塗布する。電荷輸送層
の膜厚は5〜50μm程度が好ましい。
また、本発明においては、電荷発生層と基体の
間に障壁層を形成してもよい。障壁層は、基体か
らの不必要な電荷注入を阻止するために有効であ
り、帯電特性の向上や、画質の向上をもたらすこ
とができる。さらに基体での接着性を向上させる
こともできる。障壁層の構成材料としては、ポリ
ビニルアルコール、ポリビニルピロリドン、ポリ
ビニルピリジン、セルロースエーテル類、セルロ
ースエステル類、ポリアミド、ポリウレタン、カ
ゼイン、ゼラチン、ポリグルタミン酸、でんぷ
ん、スターチアセテート、アミンスターチ、ポリ
アクリル酸塩、ポリアクリルアミド等があげられ
ける。これら材料の抵抗率は105〜1014Ω・cm程
度であることが好ましい。障壁層の膜厚は0.05〜
2μm程度が好適である。
実施例
以下、本発明を実施例によつて説明する。
PVB(商品名:BM1 積水化学(株)製)1部
(重量部、以下に同じ)をシクロヘキサノン19部
に溶解した。この溶液20部にジブロムアントアン
トロン顔料(C.I.Pigment Red 168)8部を混合
し、次いてサンドミルによつて分散処理を行つ
た。分散後の平均粒径は0.4μmであつた。分散液
に更にシクロヘキサノンを加えて、各種の不揮発
分濃度の塗液を作成した。
一方、基体として、84φ×338mmのアルミニウ
ムパイプを用いた。第1図に示す浸漬塗布機によ
り、上記塗液を上記アルミニウムパイプ上に浸漬
塗布し、電荷発生層を形成した。不揮発分濃度、
塗液の状態、引き上げ速度及び膜厚を第1表に示
す。
