Description

【発明の詳細な説明】 <産業上の利用分野> 本発明は接着技術に関し、更に詳しくは繊維強
化プラスチツク(FRP)製の自動車車体部分同
士を接着するための装置及びその方法に関する。
<従来技術及び発明が解決しようとする課題> 近年の車両設計においては、以前は主流であつ
た金属部品をより軽量のプラスチツク部品に代替
しようとする傾向が大きい。特に、ボンネツト、
ドア、屋根その他の自動車車体外側組立部分につ
いて、金属シートに代えてFRP製品を用いるこ
とは、種々の利点をもたらす。十分な剛性と機械
的強度を組立部品に与えるために、このFRPエ
クステリアパネルを更に補強材で補強すること
が、時として必要とされる。
補強材を熱硬化FRP部品に接着する場合、従
来は輻射加熱方が主として採用されていた。しか
しながら輻射加熱法による加熱速度は概して極度
に緩慢であり、不均一な接着をもたらしたり、或
は接着剤によつて生じる熱が過度に高熱になつて
該接着剤が燃焼したり外皮部材から露出したりす
る不利をもたらすことがあつた。誘導加熱法によ
る場合には、一般に、接着剤や加熱領域において
金属粒子(metallic particles)を用いることが
要求されるため、極めて高精度な表面特性が要求
される自動車の車体エクステリアパネルアセンブ
リにおける接着方法としては実際上採用すること
が困難である。
誘電加熱法の適用についても試みがなされてい
るが、単一の細長い電極を用いて約120cm(約47
インチ)を越える部品を34MHzにて接着しようと
すると、意外にも不均一な加熱が生ずることが判
明している。かかる現象が生ずる理由については
必ずしも完全に解明されていないが、該単一の電
極の長さが交流電圧源の波長の1/15に近くなり、
従つて10%或はそれ以上の熱変化を生ずるため
に、該細長い電極における様々な領域に輻射エネ
ルギーのピーク点が存在し、これが故に不均一加
熱が生ずるものと考えられる。即ち、2つの対向
配置された電極の長さに沿つて様々な電圧上昇が
発生し、故に部品加熱が不均一となるものと考え
られる。
<課題を解決するための手段及び作用> 本発明は上記した従来技術の遭遇する課題に鑑
み、補強材をFRP車体エクステリア部材に対し
て迅速に接着するための方法及び装置を提供する
ことを主目的とする。
本発明の他の目的は、FRP車体エクステリア
部材の表面特性を損なわずにこれに補強材を接着
することのできる方法及び装置を提供することに
ある。
本発明の更に別の目的は、補強材をFRP車体
エクステリア部品に対して接着させるに際し、こ
れら部品の寸法に拘わらずに均等な接着を実現す
ることのできる方法及び装置を提供することにあ
る。
かかる目的を達成するために創案された本発明
は、硬化した繊維強化プラスチツク部品を補強材
に接着する技術であつて、未硬化の熱硬化性接着
剤を、上記硬化した繊維強化プラスチツク部品と
それに対する上記補強材とにおける夫々の接合面
の間に介在せしめることによつて、1つのアセン
ブリを形成し、該アセンブリを2つの電極間に配
置せしめ、次いで該接着剤を硬化させるに十分な
時間これら電極に高周波信号を印加せしめること
を特徴としている。
<実施例> 本発明は既述したように、特に、自動車のボン
ネツト、ドア、屋根、バンパ等の車体エクステリ
アのアセンブリにおける強化された製品に関す
る。本発明によれば、主として車体エクステリア
におけるFRP製品であるところの第1部材と、
同様にFRP製品であることが好ましいが他のプ
ラスチツク製品や或は金属製品であつても良い補
強材であるところの第2部材とを接着させる迅速
な手法が提供される。ある場合、例えばバンパ・
アセンブリにおけるような場合には、第1部材と
第2部材とは相互に補強し合う。即ち、第2部材
は自動車アセンブリの外側面の一部を実際に構成
して信号灯やヘツドライト等の自動車造作を配置
せしめることを可能にする。
本発明は以下において自動車のボンネツト・ア
センブリの製造に関して詳細に記述されるが、特
許請求の範囲の各項に画定される本発明はこの特
別の適用に限定されるものでないことが当業者に
は理解されるであろう。
符号10によつて概括的に示されるボンネツ
ト・アセンブリが図示されている。アセンブリ1
0は約0.2〜0.3mm(約0.08〜0.12インチ)の厚さ
を持つ比較的薄い外皮部材12と補強材14とか
ら構成される。外皮部材12はFRP製品であり、
好ましくは真空下において圧縮成形された熱硬化
性のシートモールデイングコンパウンド(sheet
molding compound−SMC)材料より成る。か
かる成形技術は本出願人に譲渡された米国特許第
4488862号、第4551085号及び第4612149号に記述
されている。
本発明は、外皮部材12が約900cm2を越える比
較的大きな表面積を有し少なくとも一つの長さ寸
法が約120cm以上である、ボンネツト、屋根その
他の自動車エクステリア車体パネルである場合
に、特に好適な実用性を発揮する。これらのパネ
ルは、通常の場合、十分な機械的剛性を備えるた
めに補強されることを要し、またその外面は円滑
で美的であることが自動車製造上重要である。こ
の基準は一般に「A級面」として参照される。非
限定的な具体例として、アセンブリ10は米国フ
オード社のミニバン用のボンネツトであり、その
外寸は略142cm×56cm(56インチ×22インチ)で
あり、厚さは外皮部材分約2.5mm(0.1インチ)に
補強材分約2.3mm(0.09インチ)を加えて計約4.8
mm(0.19インチ)である。
好ましくは、補強材14も同様にFRP製品よ
り成る。図示の実施例において、補強材14は平
面「8の字形」に成形され、第3図及び第4図に
より明瞭に示される如く各々の脚は断面帽子
(hat)状に設計されている。かかる帽子状断面形
状は、盛り上がつたドーム部16とその両端に接
続されるべく対向配置されている一対のフランジ
部18とによつて特徴付けられている。
補強材14を外皮部材12に接着するために、
第3図乃至第6図に示されるように、接着剤22
をフランジ部18上に塗布した後、補強材14を
逆さにして外皮部材12の内面上に載置する。接
着剤22は硬化時に誘電性(dielectric
properties)に変化を示す熱硬化性樹脂である。
この接着剤は好ましくは架橋結合されていない
(uncrossed linked)ポリマー及びモノマーより
成る樹脂を主体とし、残部が硬化剤ないし触媒よ
り成る。現時点においてはエポキシ樹脂接着剤が
特に好ましいものと認められるが、ポリウレタン
樹脂接着剤も使用可能である。これらの接着剤
は、その接着性を発揮するために化学変化に頼る
ことのない糊、例えば動物性の糊とは明らかに区
別される。後述するところから明らかなように、
本発明においては上述した接着剤の特性を利用す
ることによつて大きな利点をもたらすことができ
る。非限定的な具体例によれば、かかる接着剤2
2はロード社(Lord Corporation)製のエポキ
シ接着剤“Lord320/322”である。
第6図を参照しながら説明すると、外皮部材と
接着剤と補強材とから成るアセンブリは、次いで
誘電ヒータ(dielectric heater)26の室27に
移送される。これは各種の態様によつて実現可能
である。本実施例においては、外皮部材12の底
面の外側端に接触する複数の触手21上にアセン
ブリを載置する。触手21はローラ23上に乗つ
て滑車を構成し、ピストン機構25によつてアセ
ンブリを第6図右方向に移送する。アセンブリは
かくして誘電ヒータ26の室27に搬送され、外
皮部材12がネスト20上に支持される所定位置
に到達する。第4図により明瞭に示される如く、
ネスト20の上面は外皮部材12のA級面の輪郭
に合致するよう成形されており、接着工程中にお
いてアセンブリを安定的に支持する。ネスト20
は小さな誘電損特性(low dielectric loss chara
cteristics)を示すものでなければならない。本
実施例においてネスト20はアルミニウム製であ
るが他の材料例えば真ちゆうも使用可能である。
接着工程の間中外皮部材12の外面を約4.4〜
65.6℃(40〜150〓)の一定温度に維持するため
に、導入口23から排出口25に向けて冷媒を循
環せしめる。
ネスト20はアース34された電極板30に取
り付けられている。ネスト20と電極板30とよ
り成る組立体は水圧ピストン32によつて駆動さ
れる。外皮部材と接着剤と補強材とから成るアセ
ンブリをネスト20上に配置した後、水圧ピスト
ン32を作動させてネストを上昇させ、もつて該
アセンブリを支持触手21から離隔せしめ、ネス
ト20内の外皮部材12を浮遊させる。ピストン
32は引き続きネスト20を上昇させて、符号3
6で概括的に示される上方電極アセンブリに向か
わせる。
電極アセンブリ36は、フレーム40(第4図
及び第5図参照)によつて所定位置に保持された
一連のセグメントないし電気絶縁された凝集器部
材38を有している。各々の凝集器部材38は略
U字形をなし、下方に突出する一対の脚部42が
一体的に形成されている。この脚部42は、第4
図に明瞭に示される如く、補強材14のフランジ
部18に対応するような形状に形成されている。
一対の脚部42間に形成される凹部44は補強材
14のドーム部16のためのクリアランスを与え
る。凝集器部材38は、高周波電圧源46からの
エネルギーを、接着剤22が塗布された特定の領
域において集中させる働きをなす。
電極アセンブリ36には、更に、凝集器部材3
8上に被着された複数の電極板48を有してい
る。第4図においてかかる電極板として3つの電
極板48,50,52が示されているが、実際に
は第5図に示されるようにより多数の電極板が用
いられることを理解すべきである。電極板48,
50,52もまたアルミニウムや真ちゆうのよう
な導電性の素材によつて構成されている。これら
電極板の各々は、上方電極54と該上方電極と電
極板48,50,52との間に夫々設けられたエ
アギヤツプ49,51,53とによつて示される
ように、高周波電圧源46に接続されている。
電極板48,50,52と上方電極54との間
のエアギヤツプないし間隔、即ち凝集器部材38
を介して電極板の下方に存在する加熱されるべき
領域を調節するための配慮がなされる。電極板と
上方電極との間の間隔は、加熱されるべき材に与
えられるエネルギー量に対して影響を与える。本
実施例では、エアギヤツプ49,51,53の寸
法を調節することによつて、下方の接着剤に実際
に発生する熱量を調節している。これによつて均
一な加熱を実現し、均一な接着強度を発揮せしめ
ることが可能となる。各々の凝集器部材38の下
方において実際に発生する熱を独立して調節する
ことは、アセンブリ10の大きさやそれによつて
生ずる不均一性に拘わらず、該アセンブリに対し
て実質的に均一な加熱を与えることを可能にす
る。かかる調節は各種の方法によつて実現可能で
ある。第4図において、この機能は、各電極板4
8,50,52とその関連する凝集器部材38と
を連結する伸縮自在管56によつて与えられる。
凝集器部材38の大きさとその加熱されるべき水
平領域とに応じて、複数の集縮自在管56を介し
て1以上の電極板を取り付けることができる。
電圧源46は電極アセンブリ36と下方電極板
30との間に高周波静電界を発生させる。電圧源
46から与えられる実効電圧(RMS voltage)
は、例えば300〜8000Vであり得る。300V未満の
電圧は接着剤22を効果的に加熱するに不十分で
あると考えられるため好ましくない。逆に8000V
を越えると電極板48,50,52と接地
(ground)との間に深刻な電気絶縁の問題が生じ
始めるために、これも好ましくない。電圧源46
は25〜40MHzの発振ないし交流周波数を与える。
10MHz未満の周波数では、接着剤22を加熱する
ために必要な電圧が過大となつて同一の加熱時間
を期し難くなりと共にアーク放電が生ずる可能性
が大となる(greater probability of arcing
occuring)ので、好ましくないと考えられる。
110MHzを越える周波数もまた好ましくないと考
えられる。なぜならば、必要とされる電極板4
8,50,52の数が過大となり、接着剤の均一
加熱を達成することがより困難となるからであ
る。更に、110MHzを越える周波数の場合、凝集
器部材38間の接続がより複雑化するため、夫々
の電極板48,50,52の調整がより交錯化す
ることになる。最適な周波数は、電極アセンブリ
におけるアーク放電を最小に抑制しつつ十分に急
速に短時間で加熱を行うことのできるような数値
のものであると考えられる。更にまた、周波数が
余りに高いと、接着剤22の加熱が余りに急速に
行われ過ぎて、その内部における化学反応が温度
上昇に追従できない場合があることを理解しなけ
ればならない。
本発明は大量生産に特に適している。非限定的
な具体例によれば、ネスト20を第4図に示す位
置に上昇せしめた後、一定周波数及び一定電圧に
て15〜120秒の間電界を形成することによつて、
良好な接着強度が得られた。ここにおいて周波数
及び電圧が「一定」であるとは、加熱サイクルの
間中周波数及び電圧を故意に変化させることな
く、顕著な二重の加熱率(significant dual
heating rate)を達成させることを意味する。本
発明者等による予期せざる発見によれば、この工
程は、外皮部材12の円滑な外側面を損傷させる
恐れのある過熱を未然に防止する安全機構を内蔵
する。第7図を参照して、2つの予め硬化された
熱硬化FRP部品を接着するために化学的に反応
し得る熱硬化性接着剤を用いることにより、接着
剤に発生する熱が、接着剤を比較的急速にその硬
化温度(Th)の直後に移行させるに十分である
ことが認められる。しかしながら、一旦接着剤が
硬化すると、印加される電界が均一であつても、
その内部に発生する熱は低下する傾向にある。か
かる減少は完全には理解されていないが、接着剤
の硬化部分と未硬化部分との間における導電性の
差に起因するものと考えられる。この特定の具体
例では、電圧源46は、34MHzの周波数と約
4400Vの電圧で30〜40秒の間駆動される。これに
よつてもたらされる加熱時間は、接着剤の均一硬
化をもたらすに十分であると共に、生産効率の観
点から十分に迅速である。この後、ピストン32
を下降せしめ、接着されたアセンブリをヒータ2
6から取り出す。
本発明による方法及び装置の一実施例について
詳述し図示されているが、本発明はかかる特定の
実施例に限定されることなく、種々の変形態様を
取り得ることに留意しなければならない。例え
ば、外側の繊維強化プラスチツクの第1部品と、
中間の金属部品と、内側の繊維強化プラスチツク
の第2部品とから製造される自動車ドアのように
3つ或はそれ以上の部品から成るアセンブリを製
造するために、当該方法及び装置を連続的に用い
ることができる。
<発明の効果> 本発明によれば、極めて短時間の間に、FRP
部品を補強材に接着させることが可能であり、し
かもその際に該FRP部品の表面特性を損なうこ
とがない。本発明によれば、比較的大きなFRP
部品に適用しても均一な加熱が確保されるため、
特に自動車のボンネツトやドア等の車体部品と補
強材とを接着させるために好適に適用され得る。

  1. 【特許請求の範囲】 1 硬化した繊維強化プラスチツク部品を補強材
    に接着する方法であつて、 未硬化の熱硬化性接着剤を、上記硬化した繊維
    強化プラスチツク部品とそれに対する上記補強材
    とにおける夫々の接合面の間に介在せしめること
    によつて、1つのアセンブリを形成し、 上記アセンブリを2つの電極間に上記アセンブ
    リを配置せしめ、 次いで該接着剤を硬化させるに十分な時間これ
    ら電極に高周波信号を印加せしめる工程より成る
    ものであつて、 上記2つの電極のうちの1が電気絶縁された凝
    集器部材を複数有し、上記高周波信号を印加する
    工程において該凝集器部材が該高周波信号から与
    えられるエネルギーを接着剤の特定の領域に均等
    に集中せしめるよう働くものであることを特徴と
    する接着方法。 2 上記補強材もまた、硬化した繊維強化プラス
    チツク製品である、請求項1記載の接着方法。 3 上記接着剤がエポキシ樹脂と硬化剤とを含有
    して成る2成分系エポキシ接着剤である、請求項
    1記載の接着方法。 4 上記繊維強化部材であるところの外皮部材
    を、その外面側を下向きにして、該外皮部材外面
    形状に合致する形状に形成された型内に配置し、
    上記補強材に上記接着剤を塗布し、該補強材を該
    外皮部材の内面上に配置し、上記型を上記凝集器
    部材の下方位置にまで上昇させて上記高周波信号
    により該接着剤を硬化させることを特徴とする、
    請求項3記載の接着方法。 5 上記高周波信号が10〜110MHzの周波数を有
    し、上記電極間に印加される電圧が実効電圧値
    300〜8000ボルトである、請求項4記載の接着方
    法。 6 実質的に均一である周波数及び印加電圧を有
    する上記高周波信号が2分間を越えない時間だけ
    印加される、請求項4記載の接着方法。 7 熱硬化性のシートモールデイングコンパウン
    ド材料のチヤージを圧縮成形することによつて成
    形された自動車車体外皮部材を同様に圧縮成形さ
    れた補強材に接着するための方法であつて、 該外皮部材を、その外面側を下向きにして、該
    外皮部材外面形状に合致する形状に形成された型
    内に配置し、 樹脂と硬化剤とを含有して成る2成分系の熱硬
    化性エポキシ樹脂接着剤を、該補強材に塗布し、 該補強材を該外皮部材上に配置してアセンブリ
    を形成し、 該アセンブリを、設置された電極板と、電気絶
    縁された凝集器部材を複数備えた上方に配置され
    た電極アセンブリとの間に配置し、 該電極間に、周波数10〜110MHzであつて実効
    電圧300〜8000ボルトである交流電気信号を2分
    間を越えない時間だけ印加して、接着された補強
    パネル・アセンブリを形成する工程より成るもの
    であつて、上記凝集器部材の下方において発生さ
    れた熱によつて上記接着剤が短時間にスポツト硬
    化され、上記アセンブリのその後の取り扱いを容
    易にさせることを特徴とする接着方法。 8 上記凝集器部材の上方に配置された複数の昇
    降可能な電極板を介して上記高周波信号を印加
    し、上記昇降可能な電極板とその上方に離隔配置
    された上記電極との間隔が調節可能であることを
    特徴とする、請求項7記載の接着方法。 9 繊維強化プラスチツク製品である自動車車体
    外皮部材を、繊維強化プラスチツク製品である補
    強材に接着するために用いられる装置であつて、 該外皮部材をその外側面が下側となるように支
    持し、その上に該補強材を載置せしめ、更に該外
    皮部材の内側面と該補強材の間に化学反応し得る

    るものであつて、 上記2つの電極のうちの上方に配置された電極
    が、上記補強材と係合するような形状を有する電
    気絶縁された凝集器部材を複数有する電極アセン
    ブリことを特徴とする接着装置。 10 上記移動手段が、上記凝集器部材が実質的
    に補強材と係合するに至るまで上記型部材を上昇
    させるものである、請求項9記載の接着装置。 11 上記上方に配置された電極アセンブリが、
    更に、空気ギヤツプを介して電圧源に接続される
    と共に各々が上記凝集器部材に接続されている複
    数の電極板と、上記空気ギヤツプを各々調節して
    上記接着剤の特定の領域に印加される上記高周波
    信号の電圧値を調節する調節手段と、を含むこと
    を特徴とする、請求項10記載の接着装置。
