固体表面への物質の添加による改質、特に物質の表面改質方法
1.方法の開示
短時間だけ作用する高エネルギープラズマ流を、処理を行う表面層に向けて流す
。上記プラズマの、化学組成、温度、密度及び速度を考慮すると、下記に記載す
るプロセスが生じると考えられる。上記表面層は溶解する。このように溶解、即
ち、溶融した層は、短時間の間高温にさらされる。プラズマが上記溶融表面を衝
撃する場合には、圧力が短時間だけ作用する。この圧力は、上記材料を伝達して
行く衝撃波を発生させる。このような衝撃波が通った跡には、上記プラズマパル
スの成分が、上記表面層に移行する。同時に、上記プラズマを形成しているガス
が、上記表面層に拡散して行くことになる。
処理する上記表面に上記プラズマパルスの作用している間には、同時にそのプラ
ズマによってエネルギーも加えられているとともに、一方では上記プロセスが引
き起こされており、他方では、短時間内に固化が起きている。
処理される表面層の設計及び組成を最適化させることにより、上記したような条
件が好適に選択して、急速固化を行わせることができ
る。このようにすると、非平衡相及びナノサイズの結晶構造が得られる。
上記パルスの作用する時間は、所望する層密度を考慮して決定され、この所望の
層密度及び、上記処理後の所望する終状態によって上記作用時間及び供給する全
エネルギーが決定される。これは、上記作用時間とエネルギー供給量が増加する
と、冷却速度が減少するためである。従って、ある終状態を得るためには、一方
では上記プラズマパルスの温度及び密度ばかりではなく、その特定組成と、作用
時間と、を組み合わせることが必要とされるとともに、他方では、上記材料の組
成、形状及び物理−化学的な始状態も要求される。
上記列挙したパラメータの特定かつ理想的な組み合わせは、本発明の趣旨とする
ところのものであり、かつ、本明細書中で説明する方法においては必須である。
高圧で定在化している高エネルギープラズマは、例えば列となったキャパシタな
どの電気的、又は、電磁気的な電流放電サージによって、エレクトロサーマル(e
lectrothermal)加速器内で発生されている。上記プラズマパルスは、上記材料表
面を衝撃する。上記プラズマと、上記材料との相互作用、即ち、エネルギー供給
によって、表面の極近傍の約25μm以上の層は、溶融状態となり、上記プラズ
マパルスによって輸送されてきた添加物によってその化学組成が変化するととも
に、エネルギーが加えられなくなると、再度冷却され
た基体へと固化する。従って上記表面処理は、上記プラズマパルスに依存したも
のとなる。その際の温度は、およそ104Kとなっており、短時間における圧力
は、1から5kbarであり、その密度は0.1kg/m3であり、その速度は
、約3.5km/sであり、その作用時間は、10から100μsとすることが
できる。上記基体材料の熱散逸速度は、室温においては、約106K/sであり
、出力密度は、作用領域においてプラズマパルス幅が約50μmである場合には
、106W/cm2から107W/cm2である。
上記急速固化により、非平衡状態が得られる。このようにして改質された表面層
は、ε−相、即ち、オーステナイト相といった準安定層(1994年3月3日付
けの第一の追加の出願の図を参照)を含有しているとともに、ナノメータ領域の
極めて微細な結晶、即ち、微細な粒子を含有する層を有している。炭素を合金化
する場合には、上記急速固化によって上記表面層における微小硬度を実質的に向
上させることができる。
2. 特定の実施形態
添加材料の導入は、特に炭素の場合には、上記処理に特に好適な状態下で、この
炭素が処理する表面を衝撃するようにさせることによって行われる。このように
して、上記炭素について可能な処理を行う際に、上記プラズマ中の添加材料の滞
留時間を効果的なものとすることができる。この炭素は、最初は、粉体(グラフ
ァイト)とされ
ており、この炭素が分子及び/又は、原子状の気体へと変換される。上記表面の
処理は、上記加熱加速プロセスの後、可能な限り迅速に行われる。上記組成及び
構造は、上記加速器によって加えられるエネルギーを変化させることで任意に変
えることができる。得られる組成と、構造と、を図1と図2に示している。これ
らの図では、供給したエネルギーが変えられている。図1に比較して、図2に示
されている構造は、マルテンサイト層構造を有しており、図1のものの約50%
の硬度しか有していない。
このような表面改質を、例えば次に示すように条件を変更させて実施した。
1. 合金化されていない構造のスチール、St37に上記プラズマパルス内で
炭素添加を行う場合。
2. オーステナイト相を有するクロム−ニッケルスチールX12CrNi18
.8に上記プラズマパルス内で炭素を添加する場合。
3. オーステナイト相を有するクロム−ニッケルスチールX12CrNi18
.8に上記プラズマパルス内でクロム−炭素を添加する場合。
4. 従来使用される標準的なプロセスでは合金化できなかったジルコニウム酸
化物等を材料に合金化する場合、
5. タングステンの炭化物(カーバイド)を合金化する場合。
上記種々の場合において、実施条件は同一に保持した。
本発明に従って、オーステナイト相を有するスチール、特にクロム−ニッケルス
チールの表面層を処理する場合においては、上記ナノメータ領域の結晶構造が形
成でき、この領域内には、クロム炭化物及び鉄炭化物が生成されている。図3a
)には、クロムニッケルスチールの未処理のスタート材料の透過型電子顕微鏡(
TEM)写真が、図3b)には、クロムニッケルスチールの処理後の表面層のT
EM写真を示す。上記写真から見られるそれぞれの構造、特にその微細構造につ
いて、X−線回折法を用いて分析を行った。その結果を図4に示すが、図4には
、クロム炭化物と鉄炭化物の存在を示す信号が見られている。
St37について行った実施例では、約25μm厚の表面改質を行うことができ
た。上記層の微小硬度は、1200HV0.01にまで増加していた。これらの層サ
ンプルを、その後空気雰囲気中で30分間、炉内でそれぞれ570°K、870
°K、1170°Kで熱処理した。870°K以上の熱処理では、約500から
1000HV0.01へと上記層の微小硬度は低下した。1170°Kでの上記熱処
理後には、上記表面層は、すでに消失していた。そのかわり、上記材料を取り囲
んだスケール層が形成されていた。
上記熱処理を行わなかった層のTEM分析では、異なった構造が見られ、これら
の構造としては、セル構造、ストリップ(strip)状領域、炭化物含有層、及び認
められる構造がない領域である。
X12CrNi18.8に対する炭素添加の実施例でも、同様の結果が得られた
。平均層厚が25μmにおいて、上記微小硬度は、約1600HV0.01にまで増
加していた。870°Kの熱処理後には、この微小硬度は、約850から150
0HV0.01にまで低下しており、1170°Kの熱処理後には、上記層は消失し
ていて、ワークピースにはスケールが生じていた。
炭素に加えて、上記プラズマパルス内にクロムが含有されている場合の実施例に
おいては、上記1170°Kの熱処理によっても上記微小硬度は、750HV0. 01
に維持させることができ、かつ、上記層は均一化していた。上記表面層改質後
には、軟質領域と硬質領域が存在しており、層内においても250から1700
HV0.01の硬度をそれぞれ有している。870°Kにおけるアニール後には、こ
れらの互いに異なった層領域を十分に分散させることができるが、上記層の上記
硬度は、260から400HV0.01となっていた。しかしながら1170°Kの
熱処理を施すことによって、約750HV0.01程度の硬度が増大した均一層を得
ることができた。
上記セル及びストリプ状領域の電子顕微鏡水準での分析によれば、
しばしば、構造を有しない領域も見られる。870°Kでの上記熱処理の後にも
特筆すべき差異は見いだされなかった。ただし1170°Kでの熱処理後だけは
、上記セル壁が破壊されていて、上記複数のセルが互いに成長しているのが観察
された。
このように、熱処理による上記層硬度の異なった振る舞いは、最初の二つの試験
例では、上記表面層にはほとんど、又は、僅かしかクロムが添加されていないた
めに、それぞれの例の場合では870°Kまでしか耐熱性がなかったもの、と考
えられる。これとは対照的に、第3番目の試験例では、上記プラズマパルス内に
クロムを添加して上記表面層の炭化物形成材としているので、高温における上記
熱処理後、上記硬度が増加しているものとして説明することができる。
本発明で用いた上記プロセスは、2つの表面処理形態があり(合金化と再溶融)
、これらを1工程中に行うことによって、表面改質に対する新たな効果を付与す
ることができる。
上記プラズマによって輸送されてきた上記添加材料の連続的な合金化は、原理的
には次の2つのプロセスによって発生する。
−プラズマ組成の拡散
−上記プラズマパルスによって誘起された衝撃波の伝搬(ターゲット内での)
である。
上記表面層が溶融相とされている間に、上記プラズマフローにおいて搬送される
上記添加材料の堆積可能な侵入量の見積もりにはは、上記衝撃波面に適用される
ランキン−ユゴニオの保存法則が使用できる。鉄中(Up=6km/s)での上
記衝撃波面速度及び衝突の物理法則により、上記エレクトロサーマル加速器によ
る試験で、実験的に決定された上記プラズマ速度がUp(rojectile)=UPL=3.
5km/sの場合には、上記ターゲット内での上記添加材料速度Upは、上記プ
ラズマフローにより搬送される上記炭素については、その拡散速度が上記表面層
が溶融相となっている場合で約500μm/sから1m/sと見積もることがで
きる。
上記プロセスにおける上記プラズマフローは、約50μsで終了する。このこと
から、上記プラズマのジェット内で加速された上記添加物質は、上記衝撃波が通
った跡に沿って、完全に溶融された表面層のうちの30μm程度の深さまで堆積
が行えることになる。
本発明では、いわゆる衝撃硬化(ショックハードニング;shock hardening)と
は異なり、処理を受けるその表面層が、上記したような溶融状態にあることを特
徴としている。
3. 短時間プラズマパルスプロセスのための基体材料と添加剤の選択
短時間プラズマ処理法によっていかなる所望の材料の表面にでも新規な表面層を
製造する第1の目的としては、以下の目的を挙げることができる。
1. 耐腐食性と、スケーリングに対する耐久性を向上させること、
2. 耐摩耗性を向上させること、
3. 断熱性表面層を形成させること、
4. スライディング(sliding)特性を改善すること、である。
上記材料としては、次を挙げることができる。
1. 鉄材料
1.1 鋳鉄
1.2 スチール
2. 銅材料
2.1 高伝導性銅
2.2 銅合金
3. 高温材料
3.1 高融点材料
3.2 高融点合金
4. 軽量金属及び軽量金属合金
4.1 軽量金属
4.2 軽量金属合金
5. セラミックス
6. ガラス
7. 焼結材料である。
上記プラズマ処理中、又は、上記プラズマ処理に上記加速器内に導入、又は追加
することができる添加材料は、次の2つに分類することができる。
1. 上記表面層の主成分となるような添加材料(大量に添加される)及び、
2. 上記材料の溶融表面と混合される添加剤(少量添加される)である。
4.添加材料の溶融堆積
同一の表面層を多重に処理することによっても、添加材料の堆積を溶融状態で行
うことができる。本発明のプロセスによる結果、処理を行う上記表面層の溶融は
、各プラズマパルス処理毎に行うことができる。このような溶融処理の“深さ”
は、上記プラズマパルスのパラメータを変えることによって行うことができる。
上記プラズマパルス内の上記材料が搬送される溶融プロセスのそれぞれについて
、上記表面層を部分的に溶融させることもできる。上記プラズマパルス内に充分
な材料が搬送できる場合には、溶融していない添加材料を、同じプラズマパルス
を用いて、上記処理すべき表面に供給することができる。このようにすれば、処
理する上記表面で溶解されて上記コーティングが形成できる。この方法によれば
、硬度、耐腐食性等といった所望する技術的特性が、上記改質層をコーティング
することによって得ることができる。
上記表面領域の同一領域を多重処理することによって、表面処理を組み合わせて
行うことができるとともに、所望するコーティング厚を得ることができる。実施
例では、200μmの厚さが達成できた。さらに、上記プラズマパルスに搬送さ
れる上記材料は、改質される上記表面層と同一の材料であっても良いが、これと
は別の材料であっても良い。加えて、パルス毎に互いにパラメータを変更しなが
ら、上記プラズマパルスに搬送される上記材料組成も変更しつつ、多重処理を行
い、特殊な構成の表面コーティングを形成させることもできる。
さらに、Cu/B又はAl/Bといった非鉄金属の表面層を硬化させることができ
る。
加えて、高い炭素含有量のスチールを使用した場合には、上記材料を所望の特性
にするために溶融しなかった表面層の直下層とは、互いに異なる特性を付与する
ことができる。
5. 処理する表面層に応じた設計
処理できる表面は、次のように分類できる。
1.外側表面
2.内側表面である。
これらの面としては、例えば円形、立方体形、球形、円筒形などの対称的な形状
をもちいることができる。ナイフエッジ状及び点状の面の他、ストリップ状の面
も処理することができる。さらに、これら以外の面でも同様に処理することがで
きる。
上記プラズマの発生、上記添加剤による処理、及びアライメントと、加速と、は
、電気的に又は電磁気的に行うことができ、これらの方法をいかなる所望する組
み合わせで使用することができる。
円筒面を外側から処理するための配置
図5に概略的に示す環状のレース(race)は、2つの別々となったリングにより構
成されており、これらは、互いにdの離間を有しているとともに、それぞれ内径
がri、外径がraと、されている。上記外側のレースには、外部から高圧が加
えられており、電極リングの一端は、この高圧側リングに連結されている。これ

これは、特に処理する上記表面が上記処理リング内へと挿入できない場合、例え
ばクランクシャフトといった場合に重要である。
円筒形の内側空間は、径方向外側から回り込んだプラズマパルスによって処理さ
れるが、これを図7に示した。上記プラズマパルスが流れる断面は、均一な処理
を行うためにはできるだけ一定に保つ必要がある。
図8に示すような直線的な配列は、“ストリップ”を処理する場合に用いられる
。上記円筒形配置及び上記点(円形)配列と全く同様に、処理領域は、連続して
行われる処理が連続して行えるように互いに連結されていても良い。
図8に示す配列は、さらに、X−軸方向とZ−軸方向の双方の方向
に対して単なる直線からずらされており(双方とも同時に)、Z−軸方向には“
スネーク状のライン”を形成するようにされていても良い。
リング状表面層の処理
平面内又は傾いたリング状表面層(例えば、バルブシートや、バルブの接触面な
ど)は、単一のプラズマビームで処理することができる。
図9には、リング状のプラズマパルスを発生させるためのエレクトロサーマル配
置を示している。非導電性の2つの同心状の円筒体の間の上記リング状形状は、
上記2つの電極のうちの一方で閉塞されている。リング状の空間は、他の側まで
連続しているとともに、電気導電性材料製の2つの円筒体によって形成されてい
