【発明の名称】エポキシ樹脂の精製方法
【特許請求の範囲】
【請求項1】加水分解性塩素を含有するエポキシ樹脂を、ケトン類若しくは芳香族炭化水素類、一価アルコール及び相関移動触媒の存在下に、水酸化カリウム水溶液で処理することを特徴とするエポキシ樹脂の精製方法。
【請求項2】加水分解性塩素を含有するエポキシ樹脂を、ケトン類若しくは芳香族炭化水素類、一価アルコール及び相関移動触媒の存在下に、水酸化カリウム水溶液と20〜120℃の温度条件で反応させる請求項1記載の精製方法。
【請求項3】加水分解性塩素を含有するエポキシ樹脂が、加水分解性塩素含有率0.04〜2.0重量%のものである請求項1又は2記載の精製方法。
【請求項4】加水分解性塩素を含有するエポキシ樹脂が、活性水素化合物と、エピハロヒドリンとを、アルカリ触媒の存在下に反応し、次いで未反応のエピハロヒドリンを除去して得られるエポキシ樹脂粗生成物である請求項1、2又は3記載のエポキシ樹脂の精製方法。
【請求項5】活性水素化合物が、ノボラック樹脂類、多官能型ナフトール類、脂環式構造含有フェノール類である請求項4記載の精製方法。

【発明の属する技術分野】
本発明は、主として高い信頼性の要求される電気・電子部品分野、特に電子部品封止材、電気積層板等の材料として有用なエポキシ樹脂精製方法に関する。

【従来の技術】
通常フェノール類などの活性水素を含有する化合物とエピハロヒドリンを、触媒の存在下で反応させて得られるエポキシ樹脂は、硬化剤により架橋硬化させ耐熱性、接着性、耐薬品性、電気特性、機械特性等に優れる電子及び電気部品用材料として多く使用されている。

特に、これら用途の一つであるIC封止材分野では、その高集積化にともない使用されるエポキシ樹脂の一層の高純度化が要求されている。即ち、フェノール類などの活性水素を含有する化合物とエピハロヒドリンを、触媒の存在下で反応させて得られるエポキシ樹脂は、吸湿により加水分解を受け塩素イオンを遊離する、所謂加水分解性塩素原子並びに有機塩素化合物を不純物として多量に含んでいる。この様なエポキシ樹脂をIC封止材に使用した場合には、高集積度化による回路の微細化により配線の腐食、断線がおきやすくなるという問題があった。

そこで、従来よりエポキシ樹脂中の加水分解性塩素量、有機塩素化合物を低減した樹脂が強く要望されている。このような背景下、例えば、特公平6−21150号公報には、フェノール類とエピハロヒドリンとアルカリ金属水酸化物を、アルコール類とケトン類およびまたはエーテル類との存在下で反応させることにより全塩素含有量を低減させる技術が開示されている。

【発明が解決しようとする課題】
しかしながら、上記特公平6−21150号公報記載の方法を用いても、得られるエポキシ樹脂中の加水分解性塩素量は、今日要求されるレベルに比べ依然として高い水準にあり、硬化物中からの加水分解による塩素イオンの遊離という課題は残されている。

本発明が解決しようとする課題は、エポキシ樹脂中の有機塩素分の主要原因となる塩素含有不純物とエポキシ樹脂中の加水分解性塩素量並びに全塩素量を低減し、今日要求される高度の集積化に十分対応し得るICなどの小型電気、電子部品の封止材として有用な高純度のエポキシ樹脂の精製方法を提供することにある。

【課題を解決するための手段】
上述の従来の技術に鑑み本発明者らは鋭意検討した結果、加水分解性塩素を含有するエポキシ樹脂を特定の混合精製溶媒存在下、水酸化カリウム水溶液と相関移動触媒を作用させることにより、前述の課題を解決できることを見いだし本発明を完成するに至った。

即ち、本発明は、加水分解性塩素を含有するエポキシ樹脂を、ケトン類若しくは芳香族炭化水素類、一価アルコール及び相関移動触媒の存在下に、水酸化カリウム水溶液で処理することを特徴とするエポキシ樹脂の精製方法に関する。

【発明の実施の態様】
本発明における加水分解性塩素を含有するエポキシ樹脂とは、エポキシ樹脂製造後精製処理を行った後のものでもよいが、活性水素化合物とエピハロヒドリンとを反応させ、次いで未反応のエピハロヒドリンを除去後得られる粗製エポキシ樹脂であることが本発明の効果がより顕著なものとなり、好ましい。

ここで用いられる活性水素化合物は特に限定されないが、例えば、フェノール性水酸基を有するハイドロキノン、レゾルシン、カテコール、ジナフトール等の2価のフェノール類、ビスフェノールA、ビスフェノールF、ビスフェノールS、ビスフェノールAD、テトラブロモビスフェノールA等のビスフェノール類、ビフェノール、テトラメチルビフェノール等のビフェノール類、フェノールノボラック、クレゾールノボラック、ビスフェノールAノボラック、ビスフェノールFノボラック等のフェノール類とホルムアルデビドから得るノボラック樹脂類、モノナフトールノボラック、ジナフトールノボラック等のナフトールノボラック樹脂類、ビス−(2,7−ジヒドロキシナフチル)−1,1−メタン、(2−ヒドロキシナフチル)−1−(2,7−ジヒドロキシナフチル)−1−メタン、ビス−(2−ヒドロキシナフチル)−1,1−メタン等の多官能型ナフトール類、フェノール、クレゾール、ビスフェノール類及びナフトール類とジシクロペンタジエン等不飽和脂環式炭化水素等との縮合物である脂環式構造含有フェノール類等が挙げられる。

これらの中でも特に、耐熱性、耐水性、機械強度等の特性に優れる点からノボラック樹脂類、多官能型ナフトール類、脂環式構造含有フェノール類が好ましく、特にクレゾールノボラック、ジナフトール、ナフトールノボラック樹脂、ジシクロペンタジエン−フェノール重付加物が好ましい。

一方、上記活性水素化合物と反応させるエピハロヒドリンとしては、例えばエピクロルヒドリン、エピブロモヒドリン、β−メチルエピクロルヒドリン等が挙げられるが、なかでも工業的に有利である点からエピクロルヒドリン又はβ−メチルエピクロルヒドリンが好ましい。

活性水素化合物とエピハロヒドリンとを反応させ、次いで未反応のエピハロヒドリンを除去後得られる粗製エポキシ樹脂は、加水分解性塩素量を0.5重量%以上の割合で含有するものであることが、本発明の効果が一層顕著なものとなる。

本発明は、この様な加水分解性塩素を含有するエポキシ樹脂を、ケトン類若しくは芳香族炭化水素類、一価アルコール及び相関移動触媒の存在下に、水酸化カリウム水溶液で処理するものであり、即ち、精製用の混合溶媒としてとケトン類又は芳香族炭化水素類と一価アルコールとを選択することで特に効率よくエポキシ樹脂の精製が可能となり、加水分解性塩素量の低減が達成されるものである。

ここで用いるケトン類としては、特に限定される物でないが、なかでも反応系内からの除去、油水分離性、樹脂溶解性及び目的とする加水分解性塩素量の低減効果から前者の例としてはメチルイソブチルケトン、メチルエチルケトンが挙げられ、一方、同様の理由から芳香族炭化水素類としてはトルエン又はキシレンが挙げられる。

また、一価アルコールとしては、メタノール、エタノール、n−ブタノール、ターシャルブタノール、イソブタノール、n−プロパノール、イソプロパノール等があげられるが、イソブタノール、イソプロパノールが好ましい。

ここで、ケトン類又は芳香族炭化水素類と一価アルコールとの混合割合は5:95〜95:5までの広い範囲にわたって有効であるが、中でも25:75〜50:50が特に好ましい範囲としてあげられる。

ここで、相関移動触媒としては、クラウンエーテル、ホスホニウムイオン、アンモニウムイオン類等あげられるがなかでもなかでも工業的に有利な点からトリエチルアンモニウム、トリメチルアンモニウム、ベンジルトリエチルアンモニウムのハロゲン化物または水酸化物が好ましい。

本発明の精製方法は、特にその方法が特定されるものではないが、加水分解性塩素を含有するエポキシ樹脂を、予め上記のケトン類若しくは芳香族炭化水素類及び一価アルコールの混合溶媒に溶解させて樹脂溶液とし、この樹脂溶液に対して、順次水酸化カリウム水溶液と相関移動触媒を加えて反応させもよいし、また、上記加水分解性塩素を含有するエポキシ樹脂と、ケトン類若しくは芳香族炭化水素類と、一価アルコールと、相関移動触媒と、水酸化カリウム水溶液とを同時に混合し、ついで反応を開始させてもよい。

反応温度は、特に限定されるものではないが混合溶媒と水が共沸還流状態とならない限りでより高温の条件で処理されることでが好ましく、効果が顕著となる点から、具体的には50〜90℃であることが好ましい。

精製溶媒であるケトン類、芳香族炭化水素類及び一価アルコールとの使用量は、特に制限されるものではないが、反応液の粘度低減、水酸化カリウム水溶液との油水分離工程作業および該溶媒除去工程における作業性の点、更に前記混合溶媒による効果が顕著となる点からその合計が、処理すべきエポキシ樹脂100部に対して、100〜550重量部である事が好ましい。

水酸化カリウム水溶液の使用量は、特に制限されるものではないが、反応がより迅速に進行し、かつ、精製が容易に行ない得る点から、処理すべきエポキシ樹脂中の残存加水分解性塩素量1当量に対して、1.0〜5.0当量であることが好ましい。更に、水酸化カリウム水溶液の濃度は、特に制限されるものではないが、反応がより迅速に進行し、かつ、本発明の効果がより顕著になる点から、1.0〜50.0重量%である事が好ましい。

この様にして精製処理を行い得られるエポキシ樹脂は、従来になく高純度であり、樹脂中の加水分解性塩素量および全塩素量は、著しく低減されており、具体的には加水分解性塩素量が70〜400ppm、全塩素量が250〜800ppmである。

以下、実施例により本発明を具体的に説明するが、本発明はこれらに限定されるものではない。

【実施例】
実施例1
温度計、滴下ロート、冷却管、撹拌器を備えた2リットルのフラスコに、オルソクレゾールノボラック樹脂(大日本インキ社製 フェノライト TD−2697軟化点 80℃)220重量部、エピクロルヒドリン594重量部を仕込み、撹拌、溶解させ、40℃に加熱した。その後滴下ロートより、水酸化カリウム48%水溶液225重量部を3時間かけて滴下した。反応は常圧で40℃を保った。滴下終了後30分間撹拌をつづけ、反応を完結させた。その後水を300重量部加え、生成した塩を溶解し撹拌を停止し静置後分液し除いた。次に、エピクロルヒドリン、反応溶媒、水を蒸留回収し、粗生成物を得た。

次に粗生成物中の加水分解性塩素量を測定しその量と3.0倍当量の20%水酸化カリウム水溶液と、塩化ベンジルトリエチルアンモニウムを粗生成物に対して1.6重量部を、精製溶媒としてメチルイソブチルケトンを480重量部、イソブタノール48重量部を加え溶解し、60℃で1時間撹拌をした。その後水洗で生成した塩を除き溶媒と水を共沸脱水後、微量に残存する塩を濾過により除去した。その後濾液から溶媒を蒸留回収し加水分解性塩素量を低減したエポキシ樹脂を得た。

加水分解性塩素量が0.2%,全塩素量が0.3%であり、エポキシ当量が206g/eq、溶融粘度が3.0ps(150ど)であるo−クレゾールノボラック型エポキシ樹脂300gをメチルイソブチルケトン500gとイソブタノール70gに溶解し、つづいて20%水酸化カリウム水溶液25gと、塩化テトラメチルアンモニウム1.3gを加え、60℃で1時間撹拌をした。その後水洗で生成した塩を除き溶媒と水を共沸脱水後、微量に残存する塩を濾過により除去した。その後濾液から溶媒を蒸留回収し加水分解性塩素量を低減したエポキシ樹脂を得た。このエポキシ樹脂(D)について、エポキシ当量、加水分解性塩素、全塩素を求めた。表−1に示す。

温度計、滴下ロート、冷却管、撹拌器、邪魔板を備えた、下部に分液コック付きの2リットルのセパラブルフラスコに、オルソクレゾールノボラック樹脂120重量部、エピクロルヒドリン650重量部、反応溶媒としてアセトン100重量部、及びイソプロピルアルコール150重量部を仕込、撹拌、溶解させ、60℃に加熱した。その後滴下ロートより、水酸化ナトリウム48%水溶液93重量部を3時間かけて滴下した。反応は常圧で60℃を保った。滴下終了後30分間撹拌をつづけ、反応を完結させた。次に、エピクロルヒドリン、反応溶媒、水を蒸留回収した。得られた粗樹脂中にメチルイソブチルケトン260重量部加え溶解し、生成した塩を濾過し除いた。つぎに粗樹脂の加水分解性塩素量を測定しその量と当量の48%水酸化ナトリウム水溶液を加え、90℃、2時間撹拌をした。その後水洗により生成した塩を除き、メチルイソブチルケトンと水を共沸脱水後微量に残存する塩を濾過により除去した。その後濾液からメチルイソブチルケトンを蒸留回収しエポキシ樹脂を得た。このエポキシ樹脂(c)について、エポキシ当量、加水分解性塩素、全塩素を求めた。表−3に示す。

【発明の効果】
本発明によれば、樹脂中の加水分解性塩素量並びに全塩素量を著しく低減でき、従来になく極めて高純度で、特にIC封止材として今日要求される高集積化に十分対応し得るエポキシ樹脂を提供できる。

Under such a background, for example, Japanese Patent Publication No. 6-21150 discloses a technique for reducing the total chlorine content by reacting a phenol, an epihalohydrin, and an alkali metal hydroxide in the presence of an alcohol, a ketone, and/or an ether.

[Problem to be solved by the invention]
However, even when the method described in JP-B-6-21150 is used, the amount of hydrolyzable chlorine in the resulting epoxy resin is still higher than the level required today, and the problem of liberation of chlorine ions from the cured product due to hydrolysis remains.

The problem to be solved by the present invention is to provide a method for purifying high-purity epoxy resins which are useful as encapsulants for small electrical and electronic components such as ICs, which are capable of fully meeting the high levels of integration required today, by reducing the amount of chlorine-containing impurities, which are the main cause of organic chlorine content in epoxy resins, as well as the amount of hydrolyzable chlorine in the epoxy resin and the total amount of chlorine.

[Means for solving the problem]
In view of the above-mentioned conventional techniques, the present inventors have conducted extensive research and have found that the above-mentioned problems can be solved by reacting an epoxy resin containing hydrolyzable chlorine with an aqueous potassium hydroxide solution and a phase transfer catalyst in the presence of a specific mixed refined solvent, thereby completing the present invention.

That is, the present invention relates to a method for purifying an epoxy resin, which comprises treating an epoxy resin containing hydrolyzable chlorine with an aqueous potassium hydroxide solution in the presence of a ketone or aromatic hydrocarbon, a monohydric alcohol, and a phase transfer catalyst.

[Embodiments of the invention]
The hydrolyzable chlorine-containing epoxy resin of the present invention may be an epoxy resin which has been purified after production, but is preferably a crude epoxy resin obtained by reacting an active hydrogen compound with epihalohydrin and then removing the unreacted epihalohydrin, as this will make the effects of the present invention more pronounced.

The active hydrogen compound used here is not particularly limited, but examples thereof include: dihydric phenols such as hydroquinone having a phenolic hydroxyl group, resorcinol, catechol, and dinaphthol; bisphenols such as bisphenol A, bisphenol F, bisphenol S, bisphenol AD, and tetrabromobisphenol A; biphenols such as biphenol and tetramethylbiphenol; phenols such as phenol novolac, cresol novolac, bisphenol A novolac, and bisphenol F novolac, and formaldehyde; naphthol novolak resins such as mononaphthol novolak and dinaphthol novolak; polyfunctional naphthols such as bis-(2,7-dihydroxynaphthyl)-1,1-methane, (2-hydroxynaphthyl)-1-(2,7-dihydroxynaphthyl)-1-methane and bis-(2-hydroxynaphthyl)-1,1-methane; phenols containing an alicyclic structure which are condensates of phenols, cresols, bisphenols, and naphthols with unsaturated alicyclic hydrocarbons such as dicyclopentadiene.

Among these, novolak resins, polyfunctional naphthols, and alicyclic structure-containing phenols are preferred because of their excellent properties such as heat resistance, water resistance, and mechanical strength, and cresol novolak, dinaphthol, naphthol novolak resin, and dicyclopentadiene-phenol polyadducts are particularly preferred.

On the other hand, examples of the epihalohydrin to be reacted with the active hydrogen compound include epichlorohydrin, epibromohydrin, β-methylepichlorohydrin, etc., and among these, epichlorohydrin or β-methylepichlorohydrin is preferred from the viewpoint of industrial advantages.

The effects of the present invention become more pronounced when the crude epoxy resin obtained by reacting an active hydrogen compound with epihalohydrin and then removing the unreacted epihalohydrin contains a hydrolyzable chlorine content of 0.5% by weight or more.

In the present invention, such an epoxy resin containing hydrolyzable chlorine is treated with an aqueous potassium hydroxide solution in the presence of ketones or aromatic hydrocarbons, a monohydric alcohol, and a phase transfer catalyst. That is, by selecting ketones or aromatic hydrocarbons and a monohydric alcohol as the mixed solvent for purification, it becomes possible to purify the epoxy resin particularly efficiently, and a reduction in the amount of hydrolyzable chlorine can be achieved.

The ketones used here are not particularly limited, but examples of the former include methyl isobutyl ketone and methyl ethyl ketone, which are suitable for removal from the reaction system, oil-water separability, resin solubility, and the effect of reducing the amount of hydrolyzable chlorine, while examples of aromatic hydrocarbons include toluene and xylene for the same reasons.

Examples of the monohydric alcohol include methanol, ethanol, n-butanol, tertiary butanol, isobutanol, n-propanol, and isopropanol, with isobutanol and isopropanol being preferred.

Here, the mixing ratio of the ketones or aromatic hydrocarbons to the monohydric alcohol is effective over a wide range from 5:95 to 95:5, with a range of 25:75 to 50:50 being particularly preferred.

Examples of the phase transfer catalyst include crown ethers, phosphonium ions, and ammonium ions, but from the viewpoint of industrial advantages, halides or hydroxides of triethylammonium, trimethylammonium, and benzyltriethylammonium are preferred.

The purification method of the present invention is not particularly limited, but may be such that the hydrolyzable chlorine-containing epoxy resin is dissolved in advance in a mixed solvent of the above-mentioned ketones or aromatic hydrocarbons and monohydric alcohol to prepare a resin solution, and then an aqueous potassium hydroxide solution and a phase transfer catalyst are added to this resin solution in that order to cause a reaction; alternatively, the hydrolyzable chlorine-containing epoxy resin, ketones or aromatic hydrocarbons, monohydric alcohol, phase transfer catalyst and aqueous potassium hydroxide solution may be simultaneously mixed, and then the reaction may be initiated.

The reaction temperature is not particularly limited, but it is preferable to carry out the treatment under higher temperature conditions as long as the mixed solvent and water do not enter an azeotropic reflux state, and specifically, a temperature of 50 to 90°C is preferred in order to achieve a more pronounced effect.

There are no particular restrictions on the amounts of ketones, aromatic hydrocarbons and monohydric alcohols used as refining solvents, but from the standpoint of reducing the viscosity of the reaction solution, improving the workability in the oil-water separation process with the aqueous potassium hydroxide solution and in the solvent removal process, and further from the standpoint of making the effects of the mixed solvent more pronounced, it is preferable that the total amount be 100 to 550 parts by weight per 100 parts of the epoxy resin to be treated.

The amount of aqueous potassium hydroxide solution used is not particularly limited, but is preferably 1.0 to 5.0 equivalents per equivalent of residual hydrolyzable chlorine in the epoxy resin to be treated, from the viewpoints of more rapid reaction and easier purification.Furthermore, the concentration of the aqueous potassium hydroxide solution is not particularly limited, but is preferably 1.0 to 50.0% by weight, from the viewpoints of more rapid reaction and more pronounced effects of the present invention.

The epoxy resin obtained by carrying out the purification treatment in this manner has a purity never before seen, and the amount of hydrolyzable chlorine and the amount of total chlorine in the resin are significantly reduced; specifically, the amount of hydrolyzable chlorine is 70 to 400 ppm, and the amount of total chlorine is 250 to 800 ppm.

The present invention will be specifically explained below with reference to examples, but the present invention is not limited to these examples.

[Example]
Example 1
A 2-liter flask equipped with a thermometer, dropping funnel, condenser, and stirrer was charged with 220 parts by weight of orthocresol novolac resin (Phenolite TD-2697, softening point 80°C, manufactured by Dai Nippon Ink Co., Ltd.) and 594 parts by weight of epichlorohydrin, stirred to dissolve, and heated to 40°C. Then, 225 parts by weight of a 48% aqueous solution of potassium hydroxide was added dropwise from the dropping funnel over 3 hours. The reaction was maintained at 40°C under atmospheric pressure. After the dropwise addition, stirring was continued for 30 minutes to complete the reaction. Then, 300 parts by weight of water was added to dissolve the resulting salt, stirring was stopped, the mixture was allowed to stand, and the liquids were separated and removed. Next, the epichlorohydrin, reaction solvent, and water were recovered by distillation to obtain a crude product.

Next, the amount of hydrolyzable chlorine in the crude product was measured, and 3.0 equivalents of 20% potassium hydroxide aqueous solution, 1.6 parts by weight of benzyltriethylammonium chloride relative to the crude product, 480 parts by weight of methyl isobutyl ketone as a refining solvent, and 48 parts by weight of isobutanol were added and dissolved, and the mixture was stirred at 60°C for 1 hour. After that, the salt formed was removed by washing with water, and the solvent and water were azeotropically dehydrated, after which traces of remaining salt were removed by filtration. The solvent was then distilled off from the filtrate to obtain an epoxy resin with a reduced amount of hydrolyzable chlorine.

The epoxy equivalent, hydrolyzable chlorine and total chlorine of this epoxy resin (A) were determined and are shown in Table 1.

Example 2
Epoxy resin (B) was obtained by the same procedure as in Example 1, except that isobutanol in the purified solvent was replaced with isopropyl alcohol. The epoxy equivalent, hydrolyzable chlorine, and total chlorine of this epoxy resin (B) were determined, and the results are shown in Table 1.

Example 3
Epoxy resin (C) was obtained by the same procedure as in Example 1, except that methyl isobutyl ketone in the purified solvent was replaced with toluene. The epoxy equivalent, hydrolyzable chlorine, and total chlorine of this epoxy resin (C) were determined, and the results are shown in Table 1.

Example 4
300 g of o-cresol novolac epoxy resin with a hydrolyzable chlorine content of 0.2%, a total chlorine content of 0.3%, an epoxy equivalent of 206 g/eq, and a melt viscosity of 3.0 ps (150 s) was dissolved in 500 g of methyl isobutyl ketone and 70 g of isobutanol. 25 g of 20% aqueous potassium hydroxide solution and 1.3 g of tetramethylammonium chloride were then added and stirred at 60°C for 1 hour. The resulting salt was then removed by washing with water, and the solvent and water were azeotropically dehydrated. Traces of remaining salt were then removed by filtration. The solvent was then distilled off from the filtrate to obtain an epoxy resin with a reduced hydrolyzable chlorine content. The epoxy equivalent, hydrolyzable chlorine, and total chlorine of this epoxy resin (D) were determined. These are shown in Table 1.

Examples 5 to 7
Epoxy resins (E), (F), and (G) were obtained by the same procedures as in Examples 1 to 3, except that the reaction temperature was 80° C. The epoxy equivalent, hydrolyzable chlorine, and total chlorine contents of these epoxy resins (E), (F), and (G) were determined, as shown in Table 1.

Examples 8 to 10
Epoxy resins (H), (I), and (J) were obtained by the same procedures as in Examples 1 to 3, except that the 20% aqueous potassium hydroxide solution was replaced with 50% potassium hydroxide. The epoxy equivalent, hydrolyzable chlorine, and total chlorine contents of these epoxy resins (H), (I), and (J) were determined and are shown in Table 1.

Examples 11 to 13
Epoxy resins (K), (L), and (M) were obtained in the same manner as in Examples 1 to 3, except that 594 parts by weight of epichlorohydrin was replaced with 683 parts by weight of β-methylepichlorohydrin. The epoxy equivalent, hydrolyzable chlorine content, and total chlorine content of these epoxy resins (K), (L), and (M) were determined, and the results are shown in Table 1.

Examples 14 to 16
Epoxy resins (N), (O), and (P) were obtained in the same manner as in Examples 1 to 3, except that benzyltriethylammonium chloride was replaced with benzyltriethylammonium hydroxide.

The epoxy equivalent, hydrolyzable chlorine content, and total chlorine content of the epoxy resins (N), (O), and (P) were determined and are shown in Table 1.

Examples 17 to 19
Epoxy resins (Q), (R), and (S) were obtained by the same procedures as in Examples 1 to 3, except that 220 parts by weight of the orthocresol novolak resin was replaced with 147 parts by weight of 1,6-dihydroxynaphthalene.

The epoxy equivalent, hydrolyzable chlorine content and total chlorine content of the epoxy resins (Q), (R) and (S) were determined and are shown in Table 1.

Examples 20 to 22
Epoxy resins (T), (U), and (V) were obtained by the same procedures as in Examples 1 to 3, except that 220 parts by weight of the ortho-cresol novolak resin was replaced with 310 parts by weight of dicyclopentadiene phenol resin (DPP-600M, softening point 94°C, manufactured by Nippon Petrochemical Industries, Ltd.).

The epoxy equivalent, hydrolyzable chlorine and total chlorine of the epoxy resins (T), (U) and (V) were determined and are shown in Table 2.

Examples 23 to 25
Epoxy resins (W), (X), and (Y) were obtained by the same procedures as in Examples 1 to 3, except that 220 parts by weight of orthocresol novolak resin was replaced with 150 parts by weight of bis-(2,7-dihydroxynaphthyl)-1-methane. The epoxy equivalent weight, hydrolyzable chlorine content, and total chlorine content of these epoxy resins (W), (X), and (Y) were determined. These values are shown in Table 2.

Comparative Example 1
The same procedure as in Example 1 was repeated except that methyl isobutyl ketone was used as the refining solvent to obtain epoxy resin (a). The epoxy equivalent, hydrolyzable chlorine content, and total chlorine content of this epoxy resin (a) were determined, as shown in Table 3.

Comparative Example 2
Epoxy resin (b) was obtained by the same procedure as in Example 1, except that toluene was used as the purification solvent. The epoxy equivalent, hydrolyzable chlorine content, and total chlorine content of this epoxy resin (b) were determined, as shown in Table 3.

Comparative Example 3
A 2-liter separable flask equipped with a thermometer, dropping funnel, condenser, stirrer, and baffle, and a separatory cock at the bottom, was charged with 120 parts by weight of orthocresol novolak resin, 650 parts by weight of epichlorohydrin, 100 parts by weight of acetone as a reaction solvent, and 150 parts by weight of isopropyl alcohol. The mixture was stirred and dissolved, and heated to 60°C. Then, 93 parts by weight of a 48% aqueous solution of sodium hydroxide was added dropwise from the dropping funnel over 3 hours. The reaction was maintained at 60°C under atmospheric pressure. After the addition, stirring was continued for 30 minutes to complete the reaction. Next, epichlorohydrin, the reaction solvent, and water were recovered by distillation. 260 parts by weight of methyl isobutyl ketone was added to the obtained crude resin and dissolved, and the resulting salt was removed by filtration. The amount of hydrolyzable chlorine in the crude resin was then measured, and an equivalent amount of 48% aqueous sodium hydroxide solution was added, followed by stirring at 90°C for 2 hours. The resulting salt was then removed by washing with water, and the methyl isobutyl ketone and water were subjected to azeotropic dehydration, after which traces of remaining salt were removed by filtration. The methyl isobutyl ketone was then recovered by distillation from the filtrate to obtain an epoxy resin. The epoxy equivalent, hydrolyzable chlorine, and total chlorine of this epoxy resin (c) were determined, as shown in Table 3.

Comparative Example 4
An epoxy resin (d) was obtained in the same manner as in Comparative Example 3, except that the reaction solvent was changed from acetone to diisopropyl ether.

[Effects of the Invention]
According to the present invention, the amount of hydrolyzable chlorine and the total amount of chlorine in the resin can be significantly reduced, and an epoxy resin with an unprecedentedly high purity can be provided which is fully capable of meeting the high integration requirements currently being met, particularly as an IC encapsulating material.
