本発明者らは上記課題を解決するため鋭意検討した結果、本発明に至った。すなわち本発明は、無機層状化合物と媒体とを混合した組成物を、細管中を高速通過させながら分割し、再合流させて組成物同士を衝突させることにより分散処理する方法であって、該細管中の最大圧力条件が100kgf/cm 以上であることを特徴とする無機層状化合物及び媒体からなる分散組成物の製造方法、該製造方法によって得られた分散組成物およびその用途に関するものである。本発明の分散組成物を用いて得られる成形品または積層体は、HAZEが15以下と極めて優れた透明性を有するものである。本発明において、無機層状化合物および媒体を高圧分散装置で処理する際に、100kg/cm 以上の圧力条件下で処理することで、成形品または積層体に加工したときの透明性により優れた組成物が得られ、また無機層状化合物の配向性制御に優れることから、ガスバリア性、防曇効果に優れており、屈折率異方性についても好ましいものである。

アスペクト比(Z)とは、Z=L/aの関係から求められる比である。ここに、Lは、分散組成物中、上記した回折/散乱法による粒径測定法により求めた無機層状化合物の粒径(体積基準のメジアン径)であり、aは、無機層状化合物の単位厚みである。この「単位厚みa」は、後述する粉末X線回析法等によって、無機層状化合物単独の測定に基づいて決められる値である。より具体的には、横軸に2θ、縦軸にX線回折ピークの強度をとった図2のグラフに模式的に示すように、観測される回折ピークのうち最も低角側のピークに対応する角度θから、Braggの式(nλ=2Dsinθ、n=1,2,3・・・)に基づいて求められる間隔を、「単位厚さa」とする(粉末X線回析法の詳細については、例えば、塩川二朗監修「機器分析の手引き(a)」69頁(1985年)化学同人社発行を参照することができる)。 媒体が樹脂のみのときの分散組成物を粉末X線回析した際には、樹脂媒体中における無機層状化合物の面間隔dを求めることが可能である。より具体的には、横軸に2θ、縦軸にX線回折ピークの強度をとった図3のグラフに模式的に示すように、上記した「単位厚さa」に対応する回折ピーク位置より、低角(間隔が大きい)側に観測される回折ピークのうち、最も低角側のピークに対応する間隔を「面間隔d」(a<d)とする。図4のグラフに模式的に示すように、上記「面間隔d」に対応するピークがハロー(ないしバックグラウンド)と重なって検出することが困難な場合においては、2θdより低角側のベースラインを除いた部分の面積を、「面間隔d」に対応するピークとしている。ここに、「θd」は、「(単位長さa)+(樹脂1本鎖の幅)」に相当する回折角である(この面間隔dの決定法の詳細については、例えば、岩生周一ら編、「粘土の事典」、35頁以下および271頁以下、1985年、(株)朝倉書店を参照することができる)。このように分散樹脂組成物の粉末X線回析において観測される回折ピーク(面間隔Sdに対応)の「積分強度」は、基準となる回折ピーク(「面間隔a」に対応)の積分強度に対する相対比で2以上(更には10以上)であることが好ましい。 通常は、上記した面間隔dと「単位厚さa」との差、すなわちk=(d−a)の値(「長さ」に換算した場合)は、 樹脂組成物を構成する樹脂1本鎖の幅に等しいかこれより大である(k=(d−a)≧樹脂1本鎖の幅)。このような「樹脂1本鎖の幅」は、シミュレーション計算等により求めることが可能であるが(例えば、「高分子化学序論」、103〜110頁、1981年、化学同人を参照)、ポリビニルアルコールの場合には4〜5オングストロームである(水分子では2〜3オングストローム)。上記したアスペクト比Z=L/aは、必ずしも、分散樹脂組成物中の無機層状化合物の「真のアスペクト比」と等しいとは限らないが、下記の理由により、このアスペクト比Zをもって「真のアスペクト比」を近似することには妥当性がある。すなわち、分散樹脂組成物中の無機層状化合物の「真のアスペクト比」は直接測定がきわめて困難である。一方、分散樹脂組成物の粉末X線回析法により求められる面間隔dと、無機層状化合物単独の粉末X線回析測定により求められる「単位厚みa」との間にa<dなる関係があり、且つ(d−a)の値が該分散組成物中の樹脂1本鎖の幅以上である場合には、分散樹脂組成物中において、無機層状化合物の層間に樹脂が挿入されていることとなる。したがって、分散樹脂組成物中の無機層状化合物の厚みを上記「単位厚みa」で近似すること、すなわち分散樹脂組成物中の「真のアスペクト比」を、上記した無機層状化合物の分散液中での「アスペクト比Z」で近似することには、充分な妥当性がある。上述したように、分散樹脂組成物中での真の粒径測定はきわめて困難であるが、樹脂中での無機層状化合物の粒径は、媒体が樹脂/溶媒のときの無機層状化合物の粒径とかなり近いと考えることができる。但し、回折/散乱法で求められる分散液中での粒径Lは、無機層状化合物の長径Lmaxを越える可能性はかなり低いと考えられるため、真のアスペクト比(Lmax/a)が、本発明で用いる「アスペクト比Z」を下回る(Lmax/a<Z)可能性は、理論的にはかなり低い。上述した2つの点から、本発明で用いるアスペクト比の定義Zは、充分な妥当性を有するものと考えられる。本発明において、「アスペクト比」または「粒径」とは、上記で定義した「アスペクト比Z」、または「回折/散乱法で求めた粒径L」を意味する。

When a dispersion composition containing only a resin medium is subjected to powder X-ray diffraction, the interplanar spacing d of the inorganic layered compound in the resin medium can be determined. More specifically, as shown in the graph of FIG. 3, in which the horizontal axis is 2θ and the vertical axis is the intensity of the X-ray diffraction peak, the spacing corresponding to the lowest-angle peak among the diffraction peaks observed on the low-angle (larger spacing) side from the diffraction peak position corresponding to the above-mentioned "unit thickness a" is taken as "interplanar spacing d"(a<d). As shown in the graph of FIG. 4, when the peak corresponding to the above-mentioned "interplanar spacing d" overlaps with a halo (or background) and is difficult to detect, the area excluding the baseline on the lower-angle side of 2θd is taken as the peak corresponding to the "interplanar spacing d". Here, "θd" is the diffraction angle equivalent to "(unit length a) + (width of a single resin chain)" (for details on how to determine this interplanar spacing d, see, for example, Shuichi Iwao et al., "Clay Dictionary," pp. 35 et seq. and 271 et seq., 1985, Asakura Shoten Co., Ltd.). Thus, the "integrated intensity" of the diffraction peak (corresponding to the interplanar spacing Sd) observed in powder X-ray diffraction of the dispersed resin composition is preferably 2 or more (even 10 or more) relative to the integrated intensity of the reference diffraction peak (corresponding to the interplanar spacing a). Typically, the difference between the interplanar spacing d and the "unit thickness a," i.e., the value k = (d - a) (when converted to "length"), is equal to or greater than the width of a single resin chain constituting the dispersed resin composition (k = (d - a) ≥ width of a single resin chain). This "width of a single resin chain" can be calculated by simulation or the like (see, for example, "Introduction to Polymer Chemistry," pp. 103-110, 1981, Kagaku Dojin), and is 4-5 angstroms for polyvinyl alcohol (2-3 angstroms for water molecules). Although the aspect ratio Z = L/a is not necessarily equal to the "true aspect ratio" of the inorganic layered compound in the dispersed resin composition, it is valid to use this aspect ratio Z to approximate the "true aspect ratio" for the following reasons. Specifically, it is extremely difficult to directly measure the "true aspect ratio" of the inorganic layered compound in the dispersed resin composition. On the other hand, if the interplanar spacing d determined by powder X-ray diffraction of the dispersed resin composition and the "unit thickness a" determined by powder X-ray diffraction measurement of the inorganic layered compound alone satisfy the relationship a<d, and the value of (d-a) is equal to or greater than the width of a single resin chain in the dispersed resin composition, then the resin is intercalated between the layers of the inorganic layered compound in the dispersed resin composition. Therefore, it is fully valid to approximate the thickness of the inorganic layered compound in the dispersed resin composition with the "unit thickness a," i.e., to approximate the "true aspect ratio" in the dispersed resin composition with the "aspect ratio Z" of the inorganic layered compound in the dispersion liquid. As mentioned above, it is extremely difficult to measure the true particle size in a dispersed resin composition, but the particle size of the inorganic layered compound in the resin can be considered to be quite close to the particle size of the inorganic layered compound when the medium is a resin/solvent. However, since it is considered highly unlikely that the particle size L in the dispersion determined by the diffraction/scattering method exceeds the long diameter Lmax of the inorganic layered compound, the true aspect ratio (Lmax/a) is theoretically very unlikely to be lower than the "aspect ratio Z" used in the present invention (Lmax/a<Z). From the above two points, the definition of the aspect ratio Z used in the present invention is considered to be sufficiently valid.
