Description

【発明の詳細な説明】[Detailed description of the invention]

本発明はポリオレフイン樹脂組成物の製造法に
関するものである。更に詳しくは、ポリオレフイ
ン樹脂に特定の変性液状ゴムで被覆した充填剤を
混合して、機械的特性および成形性の優れたポリ
オレフイン樹脂組成物を製造する方法に関するも
のである。 従来から、ポリオレフイン樹脂の機械的性質、
熱的性質等を改善すべく、無機充填剤や不飽和有
機酸等の種々の化合物をポリオレフイン樹脂に混
合する方法が行なわれていた。しかし、これらの
方法では、いずれも十分な成果を挙げることがで
きず、しかも成形上種々の問題点があつた。たと
えば、ポリオレフイン樹脂に単に無機充填剤を混
合してポリオレフイン樹脂組成物を製造する方法
においては、その組成物の剛性は増加するが、引
張り強度や衝撃強度が低下し、かつ溶融樹脂の流
動性が低下するために、成形加工性が悪化するな
どの欠点を有する。また無機充填剤を予め有機酸
等で処理し、次いで処理後の充填剤をポリオレフ
イン樹脂と混合する方法においては、生成する組
成物の衝撃強度をある程度向上せしめることはで
きるが、無機充填剤の処理に長時間を要するなど
実用上の問題を残している。 そこで、ポリオレフイン樹脂、無機充填剤をポ
リジエン液状ゴムで被覆したもの、不飽和カルボ
ン酸またはその誘導体およびラジカル発生剤を加
熱混合し、ポリオレフイン樹脂組成物の機械的強
度および熱的性質等を向上させる方法(特公昭53
―20537号)が提案されている。しかしこの方法
では、不飽和カルボン酸またはその誘導体のよう
なモノマーを使用し、しかも通常は押出機等によ
り混合するために、モノマーの揮散による作業環
境の汚染が著しく、また、酸による押出機等の成
形機の腐食も生じ易いという欠点を有していた。 一方、たとえばSBRのような加硫性ゴムに対
しては、塩基性無機充填剤、ヤレイン化液状ポリ
ブタジエンおよび硫黄を一括混合して加硫し、硬
度、引張リモジユラス、引張り強度、耐摩耗性等
を強化する方法(特開昭53―147743号)も提案さ
れており、この方法はゴムに対しては効果が認め
られるが、充填剤混入ポリオレフイン樹脂組成物
の製法にこの方法を適用しても、十分良好な機械
的強度の向上を達成することはできなかつた。 そこで、本発明者らは、ポリオレフイン樹脂組
成物の機械的特性、熱的性質および成形性等の特
性を向上させ、かつ、混合時の環境汚染性が無
く、作業性が良好であり、更に混練機等の器材の
腐食を生じさせないようなポリオレフイン樹脂組
成物の製法を研究した結果、ある特定の変性液状
ゴムを使用すれば良いことを見出し、本発明を完
成させたものである。 すなわち、本発明は充填剤Aの表面を、分子中
に少なくとも1個の側鎖を有しかつ該側鎖に酸性
基、不飽和基およびイミド基をそれぞれ少なくと
も1個有する変性液状ゴムBで被覆し、該被覆充
填剤をラジカル発生剤Cの存在下にポリオレフイ
ン樹脂Dと加熱混合することを特徴とするポリオ
レフイン樹脂組成物の製造法に関するものであ
る。 本発明の方法で使用するポリオレフイン樹脂は
如何なるものであつてもよい。例えば、低密度ポ
リエチレン、中密度ポリエチレン、高密度ポリエ
チレン、ポリプロピレン、ポリブテン―1、ポリ
―4―メチルペンテン―1などのモノオレフイン
ポリマーあるいはエチレン―プロピレンコポリマ
ー、エチレン―ブテンコポリマー、プロピレン―
ブテンコポリマなどのコポリマー、またはこれら
ポリマーの混合物が好適である。特に好ましく
は、プロピレンホモポリマー、プロピレンコポリ
マー、高密度ポリエチレンおよびそのコポリマ
ー、またはこれらのポリマーの混合物である。 次に、本発明において充填剤用被覆剤として重
要な役割を果たす変性液状ゴムの出発原料である
液状ゴムは、好ましくは数平均分子量が300〜
10000の、ブタジエンまたはイソプレンのような
共役ジエンの重合体または共重合体、すなわち液
状ポリジエン系ゴムであり、従来公知の方法で製
造される。 すなわちアルカリ金属または有機アルカリ金属
化合物を触媒として、炭素数4〜10の共役ジオレ
フイン単独、あるいはこれらのジオレフイン同
士、あるいは、好ましくは共役ジオレフイン、特
にブタジエンまたはイソプレンに対して50モル%
以下の量の芳香族ビニルモノマー、例えばスチレ
ン、α―メチルスチレン、ビニルトルエンまたは
ジビニルベンゼンを0℃〜100℃の温度でアニオ
ン重合させる方法が代表的な製造方法である。 この場合分子量を制御し、ゲル分などの少ない
淡色の低重合物を得るためには、ベンジルナトリ
ウムのような有機アルカリ金属化合物を触媒と
し、アルキルアリール基を有する化合物、たとえ
ばトルエンを連鎖移動剤とする連鎖移動重合法
(米国特許第3789090号)、あるいはテトラヒドロ
フラン溶媒中で、ナフタリンのような多環芳香族
化合物を活性剤とし、ナトリウムのようなアルカ
リ金属を触媒とするリビング重合法(特公昭42―
17485号、同43―27432号)、あるいはトルエン、
キシレンのような芳香族炭化水素を溶媒とし、ナ
トリウムのような金属の分散体を触媒とし、ジオ
キサンのようなエーテル類を添加して分子量を制
御する重合法(特公昭32―7446号、同33―1245
号、同34―10188号)などが好適な製造方法であ
る。また第8族金属、例えばコバルト、またはニ
ツケルのアセチルアセテート化合物およびアルキ
ルアルミニウムハロゲニドを触媒とする配位アニ
オン重合によつて製造される(特公昭45―507号、
同46―30300号)低重合体、塩化アルミニウム、
ボロントリフルオライドあるいはこれらの錯体な
どのフリーデル・クラフツ触媒によるカチオン重
合によつて製造される低重合体などのほか、熱分
解ゴム、オゾン分解ゴムなども用いることが出来
る。 本発明においては、上記液状ゴムに不飽和ジカ
ルボン酸無水物またはその誘導体を付加させるこ
とにより不飽和ジカルボン酸無水物またはその誘
導体変性液状ゴムを製造し、これを更に変性させ
た液状ゴムを使用する。 上記不飽和ジカルボン酸無水物またはその誘導
体変性液状ゴムを製造する方法としては、上記液
状ゴムまたはこれらの混合物に、通常、100〜300
℃の温度で、マレイン酸、無水マレイン酸、シト
ラコン酸、無水シトラコン酸などを付加させる従
来公知の方法が利用できる。(特公昭46―11195
号)。また、これらの付加反応を行なう際に、フ
エニレンジアミン類、ピロガロール類、ナフトー
ル類等を系中に存在させ、ゲル化反応を防止する
方法(西独公開特許第2362534号)も好ましく採
用できる。 液状ゴムまたはその混合物に付加させるべき不
飽和ジカルボン酸無水物またはその誘導体の量
は、液状ゴム100g当り0.01〜1.0モル、好ましく
は0.05〜0.5モルである。付加させる酸の量が0.01
モルより少ない場合には、後述のように、更に変
性してもポリオレフイン樹脂に配合した際に効果
が期待できず、また1.0モルより多い場合には、
ポリオレフイン樹脂との相溶性が悪くなるので好
ましくない。 本発明においては、上記不飽和ジカルボン酸無
水物またはその誘導体で変性された液状ゴム、例
えば液状ジエン系ゴムから更に誘導されるところ
の、下記一般式で表される側鎖を分子当り少なく
とも1個導入した変性液状ゴム、例えば変性液状
ポリブタジエンを用いる。 すなわち一般式は次の通りである。 ここで前式において、R1、R3、R4はそれぞれ
水素原子、ハロゲン原子または炭素数1から3の
炭化水素残基、R2は炭素数1から20の窒素原子
を含むこともある炭化水素残基、Xは水素原子も
しくは液状ゴム鎖に対する結合を表し、更にYは
液状ゴム鎖に対する結合を表す。 前記一般式で表される側鎖を有する変性液状ゴ
ムは、前述のようにして得た不飽和ジカルボン酸
無水物またはその誘導体変性液状ゴムに、反応温
度50〜300℃、好ましくは100〜200℃で、ヒドロ
キシル基を含むアミン化合物でイミド化させ、そ
の後さらに不飽和ジカルボン酸無水物またはその
誘導体により、反応温度20〜200℃、好ましくは
70〜150℃の温度で、第三級アミンなどの触媒の
存在下または非存在下に半エステル化を実施して
得られる。 上記イミド化で用いられるヒドロキシル基を含
むアミン化合物は第一級アミンであつて、例え
ば、β―ヒドロキシエチルアミン、β―ヒドロキ
シプロピルアミンなどのヒドロキシアルキルアミ
ンや、β―ヒドロキシエチルアミンエチルアミ
ン、β―ヒドロキシエチルアミノプロピルアミン
などのジアミンでも良い。 前記のイミド化反応は溶剤の存在下または非存
在下で行なうことができる。溶剤は使用しない方
が好ましいが、溶剤を使用する場合にはベンゼ
ン、トルエン、シクロヘキサン、キシレン等の炭
化水素系溶剤、ブチルセロソルブなどのアルコー
ル系溶剤、ジエチレングリコールジメチルメチル
エーテル(ジグライム)などのエーテル系溶剤を
使用することができる。 続いて不飽和ジカルボン酸無水物またはその誘
導体により半エステル化を行なうことにより、前
記一般式で表される側鎖を有する変性液状ゴムを
得ることができるが、この半エステル化反応は、
溶剤の存在下または非存在下に行なうことができ
る。溶剤は使用しない方が好ましいが、溶剤を使
用する場合には、前記イミド化時に使用した溶剤
(アルコール系の溶剤を除く)が使用できる。 また、この際用いる不飽和ジカルボン酸無水物
またはその誘導体は、前記の不飽和ジカルボン酸
無水物またはその誘導体変性液状ゴムを製造する
ときのものと同一で良い。またこの時、ハイドロ
キノン、BHTの様な酸化防止剤も好ましく使用
される。 上記のようにして製造された本発明の変性液状
ゴムは、分子当り少なくとも1個の側鎖を有し、
かつ該側鎖には少なくともそれぞれ1個の酸性
基、不飽和基およびイミド基を有する変性液状ゴ
ムである。また、同一側鎖内であるから、通常は
酸性基と不飽和基との距離は近いといえる。 従つて、本発明において前記の変性液状ゴムが
充填剤を被覆すると、変性液状ゴム中の酸性基な
どと充填剤表面の極性基とが相互作用を起こし、
濡れあるいは化学結合を生じ、更にこの被覆充填
剤をラジカル発生剤の存在下にポリオレフイン樹
脂中に加熱混合すると、液状ゴム中の主鎖がポリ
オレフイン層とからみ合い、ラジカル発生剤から
生じたラジカルにより、液状ゴム主鎖中の不飽和
基および/または側鎖もしくはその近傍に存在す
る反応性の高い不飽和基が重合して、ポリオレフ
イン層とのからみ合いを更に強めているものと推
定される。 また、この際、液状ゴム主鎖に、ラジカル重合
性の高いビニル基が存在すると、変性液状ゴムは
このビニル基を介して、ポリオレフイン樹脂と
も、また、液状ゴム同士とも結合し得るので、い
わゆるカツプリング効果が向上する。そのため、
変性液状ゴムのラジカル重合性を高めたい場合に
は、変性液状ゴム主鎖中の二重結合の割合で、ビ
ニル基が50%以上である変性液状ゴムを使用する
ことが好ましい。なお、変性液状ゴムは、ポリオ
レフイン樹脂の受ける熱履歴による切断防止およ
び反応性可塑剤としても働くものと考えられる。 これらの変性液状ゴムは、充填剤100重量部に
対して、0.5〜20重量部の割合で配合することが
好ましい。この変性液状ゴムが0.5重量部よりも
少ない場合には機械的強度などが期待できず、ま
た、20重量部を越える場合にも機械的強度が低下
するので好ましくない。 また、充填剤は、炭酸カルシウム、タルク、ク
レー、マイカ、亜鉛華、硫酸カルシウム、亜硫酸
カルシウム、ケイ酸カルシウム、ケイソウ土、シ
リカ、酸化マグネシウム、アルミナ、ガラス粉、
ガラス繊維、アスベスト、石膏繊維、炭素繊維、
木質繊維、木粉あるいはこれらの混合物などが用
いられる。これらの充填剤は、その形状および大
きさは特に限定されるものではないが、粒状の場
合には、平均粒子径が10μm以下のものが好まし
く、表面処理が行なわれているものも使用でき
る。また、充填剤はポリオレフイン樹脂100重量
部に対して、5〜400重量部の割合で使用される。
本発明においては、上記の範囲で充填剤を配合す
ることが組成物の機械的強度と成形性とのバラン
スを考える上で好ましい。 更に、本発明の方法において使用するラジカル
発生剤は、ポリオレフイン樹脂および変性液状ゴ
ムの架橋反応を促進するものであればよい。例え
ば、ジクミルパーオキサイド、t―ブチルパーオ
キシベンゾエート、2,5―ジメチル―2,5―
ジ(t―ブチルパーオキシ)ヘキサン、2,5―
ジメチル―2,5―ジ(t―ブチルパーオキシ)
ヘキセン―3、α,α′―ビス(t―ブチルパーオ
キシ)―p―ジイソプロピルベンゼン、t―ブチ
ルクミルパーオキサイド、1,1―ビス(t―ブ
チルパーオキシ)3,3,5―トリメチルシクロ
ヘキサン、クメンハイドロパーオキサイド、ジ―
t―ブチルパーオキサイド、2,2′―アゾビスイ
ソブチロニトリルなど、あるいはこれらの混合物
が用いられる。 これらのラジカル発生剤は、ポリオレフイン樹
脂100重量部に対して、0.001重量部以上が必要で
ある。この量は、好ましくは0.005〜1.0重量部で
あり、0.001重量部以下では添加効果が小さく、
1.0重量部以上加えても、より大きな効果は期待
できない。 本発明においては、上記のようにポリオレフイ
ン樹脂に変性液状ゴムで被覆された充填剤および
ラジカル発生剤のみならず、更に必要に応じて、
着色剤、安定剤、可塑剤、滑剤などを配合するこ
とができる。 本発明において、充填剤の表面に変性液状ゴム
を被覆する方法は乾式法と湿式法とに大別でき
る。乾式法は溶剤を使用することなく直接変性液
状ゴムを充填剤表面に混合被覆する方法であつ
て、高粘度である場合にはニーダー等の混練力の
強い混合機により加熱下に液状ゴムの粘度を低下
させて混合することが一般には行なわれる。 湿式法は、まず変性液状ゴムを何らかの溶剤に
溶解し、もしくは分散させて粘度を低下させる。
次に、これをヘンシエルミキサーやリボンブレン
ダーなどの混合機を用いて充填剤表面に被覆し、
次いで混合機を加熱するかあるいは別の加熱機等
に移して溶剤を除去する。また湿式法の別の方法
としては、変性液状ゴムを大量の溶剤に溶解しも
しくは分散させて、これに充填剤を投入して撹拌
機で混合してスラリー状とし、次にこのスラリー
を遠心分離し、あるいは過するなどして、過剰
の溶剤あるいは分散剤を除去し乾燥することによ
り充填剤を被覆する方法もある。 湿式法で用いられる溶剤としては、トルエン、
キシレンなどの芳香族炭化水素、ヘキサン、ヘプ
タンなどの脂肪族炭化水素、シクロヘキサン、デ
カリンなどの脂環式炭化水素およびこれらの誘導
体、ならびに塩化メチレン、クロロホルム、四塩
化炭素、トリクロルエチレンなどのハロゲン化炭
化水素、ジエチルエーテルなどのエーテル類、ア
セトンやメチルエチルケトンなどのケトン類、酢
酸エチルなどのエステル類などの有機溶剤または
水およびこれらの混合物があげられる。しかし、
有機溶剤は高価格であり、また可熱性、毒性など
の点で使用上問題があるので、好ましい溶剤は水
である。 更に、充填剤が石灰乳から製造されるいわゆる
沈降性炭酸カルシウムのような場合には水分散性
のものが入手でき、この水分散液もしくは石灰乳
に前記の変性液状ゴムを溶解しもしくは分散させ
れば、均一に被覆させることができるので好まし
い。また製品としての沈降性炭酸カルシウムを製
造する際の脱水工程を省略することもできるので
有利である。 また、変性液状ゴムの水に対する溶解性を向上
させるため、あるいは液状ゴム溶液もしくは分散
液を安定化させるためには、液状ゴムを塩の形に
中和して用いることが好ましく、たとえば、前記
の一般式で表される変性液状ポリブタジエンを水
に溶解せしめるには、該ポリブタジエンの酸価と
ほぼ当量のアルカリ、たとえば苛性カリで中和し
ながら溶解させることが一般的に行なわれてい
る。 本発明の方法においては、前記の被覆充填剤、
ポリオレフイン樹脂およびラジカル発生剤を加熱
下に混合することによつて、目的たるポリオレフ
イン樹脂組成物を得ることができる。この場合の
加熱温度は、使用する樹脂の融点以上にする必要
があり、一般的には150〜300℃程度である。混合
はバンバリーミキサー、ニーダー、ミキシングロ
ール、連続混練機あるいは押出機などの適当なプ
ラスチツク混練機を用いて行なうことができる。 このようにして得られた本発明のポリオレフイ
ン樹脂組成物は、従来の充填剤あるいはこれに不
飽和カルボン酸モノマーを配合したポリオレフイ
ン樹脂と比較して、モノマーの配合による環境の
汚染、難作業性、器機の腐食などの問題点もな
く、高い引張り強度、衝撃強度および優れた剛性
を有し、特に引張り強度、剛性においては著しく
優れている。更に、変性液状ゴムが加熱混合時に
は可塑剤として働き、分散を向上させる。また、
上記組成物は一般的にメルトインデツクスが高く
なるので流動性に優れ、射出成形を容易に行なう
ことができ、また外観が良好で、かつ機械的強
度、剛性、耐熱性、耐薬品性などが優れた成形品
を得ることができる。またその優れた性質によ
り、一般プラスチツク成形品はもとより、工業用
資材あるいは建築用資材などの幅広い用途に利用
することができる。 次に本発明を実施例により、更に詳細に説明す
る。 製造例 1 ポリブタジエン(商標:日石ポリブタジエンB
―2000、数平均分子量2000、1,2結合65%)
1000g、無水マレイン酸163g、キシレン10g、
アンチゲン3C(商標、住友化学(株)製)2gを2
セパラブルフラスコに仕込み、窒素気流下にて
195℃で5.0時間反応させた。次に未反応無水マレ
イン酸、キシレンを減圧下で留去し、酸価80のマ
レイン化液状ポリブタジエンAを合成した。 次にマレイン化液状ポリブタジエンA1000g、
β―ヒドロキシエチルアミン87.3gおよびブチル
セロソルブ200gを2セパラブルフラスコに仕
込み、生成する水分を留去しながら、150℃で3
時間加熱した後、減圧下でブチルセロソルブ、未
反応アミン、生成水を留去し、イミド化液状ポリ
ブタジエンA′を合成した。 次にイミド化液状ポリブタジエンA′1000g、
無水マレイン酸140gおよびハイドロキノン0.5g
を2セパラブルフラスコに仕込み、100℃で4
時間加熱し、前記一般式で表される側鎖を有する
変性液状ポリブタジエンを合成した。 実施例 1 製造例1で製造した変性液状ポリブタジエン
をまずアセトンに溶解させ、濃度20重量%の溶液
を得た。次に炭酸カルシウム67重量部と該溶液
17.5重量部(変性液状ポリブタジエンとして
3.5重量部)をロータリーエバポレーターのナス
形フラスコ中に入れ、回転混合しながらアセトン
を加熱除去し、変性液状ポリブタジエンで被覆
された炭酸カルシウムを得た。 次にポリプロピレン(商標:三井ノーブレン
JHH―G)100重量部、前記被覆炭酸カルシウム
70.5重量部およびペロキシモン0.04重量部を混合
し、ブラベンダープラストグラフを用いて190℃
で5分間混練した。この際臭気は殆ど感じられず
作業性は良好であつた。その後プレス成形(220
℃、6分間)を行ないシートを作製し、その衝撃
強度、引張り強度およびメルトインデツクスを測
定した。その結果を表1に示す。 比較例 1 ポリプロピレン(商標:三井ノーブレンJHH
―G)100重量部および炭酸カルシウム67重量部
を混合し、ブラベンダープラストグラフを用いて
190℃で5分間混練を行ない、その後、プレス成
形(220℃、6分)を行ないシート化した後、試
験片を作製し、その衝撃強度、引張り強度および
メルトインデツクスを測定した。その結果を表1
に示す。 比較例 2 実施例1における変性液状ポリブタジエンの
代りに、製造例1で得たマレイン化液状ポリブタ
ジエンAを用いた他は、実施例1と同様にして混
合し、シートを得てこの物性質を測定した。その
結果を表1に示す。 比較例 3 実施例1における変性液状ポリブタジエンの
代りに、製造例1で得たマレイン化液状ポリブタ
ジエンAを用い、さらに、ポリプロピレン、被覆
炭酸カルシウムおよびラジカル発生剤を混合する
際に、無水マレイン酸1.85重量部を添加した以外
は実施例1と同様にして混合し、シートを得た。
その物性値等を表1に示す。 なお、本方法ではプラベンダープラストグラフ
による混練中は無水マレイン酸の揮散が激しく、
作業に著しい支障を来した。 実施例 2 製造例で製造した変性液状ポリブタジエン
に水を除々に滴下し、変性ポリブタジエン水溶液
(濃度10重量%)を得た。 次に炭酸カルシウム67重量部と該溶液35重量部
(変性液状ポリブタジエンとして3.5重量部)と
を充分撹拌した後、オーブン中で乾燥して被覆炭
酸カルシウムを製造した。これを用いて実施例1
と同様にして混合し、シートを得てこの物性を測
定した。その結果を表2に示す。 実施例 3〜8 製造例1で製造した変性液状ポリブタジエン
を用い、ポリオレフイン、充填剤およびラジカル
発生剤の種類、量を変えた以外は、実施例1と同
様にして試験片を作成し、表2に示す結果を得
た。 比較例4および5 比較例としてポリオレフインと充填剤のみの組
合せで前記と同様に試験を行なつて表2に示す結
果を得た。 ここで、以上の実施例および比較例において使
用した変性液状ポリブタジエン以外に配合物およ
び試験方法は次のようなものである。 〔配合物〕 三井ノーブレンJHH―G:三井東圧化学(株)製
ポリプロピレンホモポリマー、MI=
8g/10min 三井ノーブレンBJH―G:同社製ポリプロピ
レンブロツクコポリマー、MI=4
