Description

【発明の詳細な説明】[Detailed description of the invention]

本発明はポリオレフイン樹脂組成物の製法に関
するものである。更に詳しくは、ポリオレフイン
に特定の変性液状ゴムを混合して、機械的特性お
よび成形性の優れたポリオレフイン樹脂組成物を
製造する方法に関するものである。 従来から、ポリオレフイン樹脂の機械的性質、
熱的性質等を改善すべく、無機充填剤や不飽和有
機酸等の種々の化合物をポリオレフイン樹脂に混
合する方法が行なわれていた。しかし、これらの
方法では、いずれも十分な成果を挙げることがで
きず、しかも成形上種々の問題点があつた。たと
えば、ポリオレフイン樹脂に無機充填剤を混合し
てポリオレフイン樹脂組成物を製造する方法は、
その組成物の剛性は増加するが、引張り強度や衝
撃強度が低下し、かつ溶融樹脂の流動性が低下す
るために成形加工性が悪化するなどの欠点を有す
る。また無機充填剤を予め有機酸等で処理し、次
いで処理後の充填剤をポリオレフイン樹脂と混合
する方法は、生成する組成物の耐衝撃強度をある
程度向上せしめることはできるが、無機充填剤の
処理に長時間を要するなど実用上問題を残してい
る。 そこで、ポリオレフイン樹脂、無機充填剤、ポ
リジエン液状ゴム、不飽和カルボン酸またはその
誘導体およびラジカル発生剤を加熱混合し、ポリ
オレフイン樹脂組成物の機械的強度および熱的性
質等を向上させる方法(特公昭53−20056号)が
提案されている。しかしこの方法では、不飽和カ
ルボン酸またはその誘導体のようなモノマーを使
用し、しかも通常は押出機等により混合するため
に、モノマーの揮散による作業環境の汚染が著し
く、また、酸による押出機等の成形機の腐食も生
じ易いという欠点を有していた。 また一方、たとえばSBRのような加硫性ゴム
に対しては、塩基性無機充填剤、マレイン化液状
ポリブタジエンおよび硫黄を一括混合加硫し、硬
度、引張りモジユラス、引張強度、耐摩耗性等を
強化する方法(特開昭53−147743号)も提案され
ており、この方法はゴムに対しては効果が認めら
れるが、充填剤入ポリオレフイン樹脂組成物の製
法にこの方法を適用しても十分良好な機械的強度
の向上を達成することはできなかつた。 そこで、本発明者らは、ポリオレフイン樹脂組
成物の機械的特性、熱的性質および成形性等の特
性を向上させ、かつ、混合時の環境汚染性が無
く、作業性が良好であり、更に混練機等の器材の
腐食を生じさせないようなポリオレフイン樹脂組
成物の製法を研究した結果、ある特定の変性液状
ゴムを使用すれば良いことを見出し、本発明を完
成させたものである。 すなわち、本発明はポリオレフイン樹脂(A)、充
填剤(B)、ラジカル発生剤(C)、および分子中に少な
くとも1個の側鎖を有し、かつ該側鎖に少なくと
も1個の酸性基、不飽和基およびイミド基が導入
された変性液状ゴム(D)を、加熱混合することを特
徴とするポリオレフイン樹脂組成物の製法であ
る。 本発明の方法で使用するポリオレフイン樹脂は
如何なるものであつてもよい。例えば、低密度ポ
リエチレン、中密度ポリエチレン、高密度ポリエ
チレン、ポリプロピレン、ポリブテン―1、ポリ
―4―メチルペンテン―1などのモノオレフイン
ポリマーあるいはエチレン―プロピレンコポリマ
ー、エチレン―ブテンコポリマー、プロピレン―
ブテンコポリマーなどのコポリマーまたはこれら
ポリマーの混合物が好適である。特に好ましく
は、プロピレンホモポリマー、プロピレンコポリ
マー、高密度ポリエチレンおよびそのコポリマ
ー、またはこれらのポリマーの混合物であり、こ
れらのポリマーに変性液状ゴムを添加する事によ
つて、加工時に上記ポリマーが受ける熱剪断を防
止する事ができ、また上記ポリマー本来の優れた
特性を維持出来る。 次に、本発明において重要な役割を果たす変性
液状ゴムの出発原料である液状ゴムは、好ましく
は数平均分子量が300〜10000のブタジエンまたは
イソプレンのような共役ジエン重合体または共重
合体、すなわち液状ポリジエン系ゴムであり、従
来公知の方法で製造される。すなわちアルカリ金
属または有機アルカリ金属化合物を触媒として、
炭素数4〜10の共役ジオレフイン単独、あるいは
これらのジオレフイン同士、あるいは、好ましく
は共役ジオレフイン、特にブタジエンまたはイソ
プレンに対して50モル%以下の量の芳香族ビニル
モノマー、例えばスチレン、α―メチルスチレ
ン、ビニルトルエンまたはジビニルベンゼンを0
℃〜100℃の温度でアニオン重合させる方法が代
表的な製造方法である。この場合分子量を制御
し、ゲル分などの少ない淡色の低重合物を得るた
めには、ベンジルナトリウムのような有機アルカ
リ金属化合物を触媒とし、アルキルアリール基を
有する化合物、例えばトルエンを連鎖移動剤とす
る連鎖移動重合法(米国特許第3789090号)、ある
いはテトラヒドロフラン溶媒中で、ナフタリンの
ような多環芳香族化合物を活性剤とし、ナトリウ
ムのようなアルカリ金属を触媒とするリビング重
合法(特公昭42−17485号、同43−27432号)、あ
るいはトルエン、キシレンのような芳香族炭化水
素を溶媒とし、ナトリウムのような金属の分散体
を触媒とし、ジオキサンのようなエーテル類を添
加して分子量を制御する重合法(特公昭32−7446
号、同33−1245号、同34−10188号)などが好適
な製造方法である。また第8族金属、例えばコバ
ルト、またはニツケルのアセチルアセテート化合
物およびアルキルアルミニウムハロゲニドを触媒
とする配位アニオン重合によつて製造される(特
公昭45−507号、同46−30300号)低重合体、塩化
アルミニウム、ボロントリフルオライドあるいは
これらの錯体などのフリーデル・クラフツ触媒に
よるカチオン重合によつて製造される低重合体な
どのほか、熱分解ゴム、オゾン分解ゴムなどをも
用いることが出来る。 本発明においては、上記液状ゴムに不飽和ジカ
ルボン酸無水物またはその誘導体を付加させるこ
とにより不飽和ジカルボン酸無水物またはその誘
導体変性液状ゴムを製造し、これを更に変性させ
た液状ゴムである。 上記不飽和ジカルボン酸無水物またはその誘導
体変性液状ゴムを製造する方法としては、上記液
状ゴムまたはこれらの混合物に、通常、100〜300
℃の温度で、マレイン酸、無水マレイン酸、シト
ラコン酸、無水シトラコン酸などを付加させる従
来公知の方法が利用できる(特公昭46−11195
号)。また、これらの付加反応を行なう際に、フ
エニレンジアミン類、ピロガロール類、ナフトー
ル類等を系中に存在させ、ゲル化反応を防止する
方法(西独公開特許第2362534号)も好ましく採
用できる。 液状ゴムまたはその混合物に付加させるべき不
飽和ジカルボン酸無水物またはその誘導体の量
は、液状ゴム100g当り0.01〜1.0モル、好ましく
は0.05〜0.5モルである。付加させる酸の量が0.01
モルより少ない場合には、後述のように、更に変
性してもポリオレフイン樹脂に配合した際に効果
が期待できず、また1.0モルより多い場合には、
ポリオレフイン樹脂との相溶性が悪くなるので好
ましくない。 本発明においては、上記不飽和ジカルボン酸無
水物またはその誘導体で変性された液状ゴム、例
えば液状ジエン系ゴムから更に誘導されるところ
の、下記一般式で表わされる側鎖を分子当り少な
くとも1個導入した変性液状ゴム、例えば変性液
状ポリブタジエンを用いる。 すなわち一般式は次の通りである。 ここで上式において、R1、R3、R4はそれぞれ
水素原子、ハロゲン原子または炭素数1から3の
炭化水素残基、R2は炭素数1から20の窒素原子
を含むこともある炭化水素残基、Xは水素原子も
しくは液状ゴム鎖に対する結合を表し、更にYは
液状ゴム鎖に対する結合を表す。 上記一般式で表される側鎖を有する変性液状ゴ
ムは、前述のようにして得た不飽和ジカルボン酸
無水物またはその誘導体変性液状ゴムに、反応温
度50〜300℃、好ましくは100〜200℃で、ヒドロ
キシル基を含むアミン化合物でイミド化させ、そ
の後さらに不飽和ジカルボン酸無水物またはその
誘導体により、反応温度20〜200℃、好ましくは
70〜150℃の温度で、第三級アミンなどの触媒の
存在下または非存在下に半エステル化を実施して
得られる。 上記イミド化で用いられるヒドロキシル基を含
むアミン化合物は第一級アミンであつて、例え
ば、β―ヒドロキシエチルアミン、β―ヒドロキ
シプロピルアミンなどのヒドロキシアルキルアミ
ンや、β―ヒドロキシエチルアミノエチルアミ
ン、β―ヒドロキシエチルアミノプロピルアミン
などのジアミンでも良い。 前記のイミド化反応は溶剤の存在下または非存
在下で行うことができる。溶剤は使用しない方が
好ましいが、溶剤を使用する場合にはベンゼン、
トルエン、シクロヘキサン、キシレン等の炭化水
素系溶剤、ブチルセロソルブなどのアルコール系
溶剤、ジエチレングリコールのジメチルエーテル
(ジグライム)などのエーテル系溶剤を使用する
ことができる。 続いて不飽和ジカルボン酸無水物またはその誘
導体により半エステル化を行なうことにより、前
記一般式で表される側鎖を有する変性液状ゴムを
得ることができるが、この半エステル化反応は、
溶剤の存在下または非存在下に行なうことができ
る。溶剤は使用しない方が好ましいが、溶剤を使
用する場合には、前記イミド化時には使用した溶
剤(アルコール系の溶剤を除く)が使用できる。 また、この際用いる不飽和ジカルボン酸無水物
またはその誘導体は、前述の不飽和ジカルボン酸
無水物またはその誘導体変性液状ゴムを製造する
ときのものと同一で良い。またこの時、ハイドロ
キノン、BHTの様な酸化防止剤も好ましく使用
される。 前記のようにして製造された本発明の変性液状
ゴムは、分子当り少なくとも1個の側鎖を有し、
かつ該側鎖には少なくともそれぞれ1個の酸性
基、不飽和基およびイミド基を有する変性液状ゴ
ムである。また、同一側鎖内であるから、通常は
酸性基と不飽和基との距離は近いといえる。 従つて、本発明の変性液状ゴムがポリオレフイ
ン樹脂および充填剤と混合されると、ポリオレフ
イン樹脂中に分散した充填剤の表面上の極性部分
と前記酸性基とが相互作用を起し、変性液状ゴム
は充填剤表面に集合するものと考えられる。その
後、ラジカル発生剤から生じたラジカルにより、
酸性基近傍に存在するラジカル重合性の高い不飽
和基が重合し、その結果、液状ゴムからなる有機
層が充填剤表面に形成されることになるものと推
測される。更に、この有機層からは、液状ゴム主
鎖がポリオレフイン層にからみ出ていると推測さ
れ、本発明で用いる変性液状ゴムは、ポリオレフ
イン樹脂と充填剤とをカツプリングさせる理想的
なカツプリング剤として働いているものと考えら
れる。また、この際、液状ゴム主鎖に、ラジカル
重合性の高いビニル基が存在すると、変性液状ゴ
ムはこのビニル基を介して、ポリオレフイン樹脂
とも、また、液状ゴム同士とも結合し得るので、
カツプリング効果は更に向上する。そのため、変
性液状ゴムのラジカル重合性を高めたい場合に
は、変性液状ゴム主鎖中の二重結合の割合で、ビ
ニル基が50%以上である変性液状ゴムを使用する
ことが好ましい。なお、変性液状ゴムは、ポリオ
レフイン樹脂の受る熱履歴による切断防止および
反応性可塑剤としても働くものと考えられる。 これらの変性液状ゴムは、ポリオレフイン樹脂
100重量部に対して、0.5〜10重量部の割合で配合
することが好ましい。この変性液状ゴムが0.5重
量部よりも少ない場合には機械的強度などが期待
できず、また、10重量部を越える場合にも機械的
強度が低下するので好ましくない。 また充填剤は、炭酸カルシウム、タルク、クレ
ー、マイカ、亜鉛華、硫酸カルシウム、亜硫酸カ
ルシウム、ケイ酸カルシウム、ケイソウ土、シリ
カ、酸化マグネシウム、アルミナ、ガラス粉、ガ
ラス繊維、アスベスト、石膏繊維、炭素繊維、木
質繊維、木粉あるいはこれらの混合物などが用い
られる。また充填剤は、その形状および大きさは
特別に限定されるものではないが、粒状の場合に
は、平均粒子径が10μm以下のものが好ましく、
表面処理が行なわれているものも使用できる。充
填剤はポリオレフイン樹脂100重量部に対して、
5〜400重量部の割合で使用される。本発明にお
いては、上記範囲で充填剤を配合することが組成
物の機械的強度と成形性とのバランスを考える上
で好ましい。 更に、ラジカル発生剤は、ポリオレフイン樹脂
および変性液状ゴムの架橋反応を促進するもので
あればよい。例えば、ジクミルパーオキサイド、
t―ブチルパーオキシベンゾエート、2,5―ジ
メチル―2,5―ジ(t―ブチルパーオキシ)ヘ
キサン、2,5―ジメチル―2,5―ジ(t―ブ
チルパーオキシ)ヘキセン―3、α,α′―ビス
(t―ブチルパーオキシ)―p―ジイソプロピル
ベンゼン、t―ブチルクミルパーオキサイド、
1,1―ビス(t―ブチルパーオキシ)―3,
3,5―トリメチルシクロヘキサン、クメンハイ
ドロパーオキサイド、ジ―t―ブチルパーオキサ
イド、2,2′―アゾビスイソブチロニトリルな
ど、あるいはこれらの混合物が用いられる。 これらのラジカル発生剤は、ポリオレフイン樹
脂と充填剤、変性ポリオレフインとの混合物100
重量部に対して、0.001重量部以上が必要である。
この量は、好ましくは0.005〜1.0重量部であり、
0.001重量部以下では効果が小さく、1.0重量部以
上加えても、より大きな効果は期待できない。 本発明は、上記のようにポリオレフイン樹脂に
充填剤、変性液状ゴム、ラジカル発生剤のみなら
ず、更に必要に応じて、着色剤、安定剤、可塑
剤、滑剤などを配合することができる。 本発明の方法は、前記の各原料成分を加熱下に
混合することによつて、目的たるポリオレフイン
樹脂組成物を得ることができる。この場合の加熱
温度は、使用する樹脂の融点以上である必要があ
り、一般的には150〜300℃程度である。混合はバ
ンバリーミキサー、ニーダー、ミキシングロー
ル、連続混練機あるいは押出機などの適当なプラ
スチツク混練機を用いて行なわれる。 このようにして得られた本発明のポリオレフイ
ン樹脂組成物は、従来の充填剤あるいはこれに不
飽和カルボン酸モノマーを配合したポリオレフイ
ン樹脂と比較して、モノマーの配合による環境の
汚染、難作業性、器機の腐食などの問題点もな
く、引張り強度、衝撃強度および優れた剛性を有
し、特に引張り強度、剛性においては著しく優れ
た性質を有しており、更に、変性液状ゴムが加熱
混合時には可塑剤として働き、分散を向上させ
る。また、成形後には、充填剤へのカツプリング
剤として働くため、上記組成物は流動性に優れ、
射出成形を容易に行なうことができ、また外観が
美しく、かつ機械的強度、剛性、耐熱性、耐薬品
性などの優れた成形品を得ることができる。また
その優れた性質により、一般プラスチツク成形品
はもとより工業用資材あるいは建築用資材などの
幅広い用途に利用することができる。 次に本発明を実施例により、更に詳細に説明す
る。 製造例 1 ポリブタジエン(商標日石ポリブタジエンB―
2000、数平均分子量2000、1,2結合65%)
1000g、無水マレイン酸163g、キシレン10g、ア
ンチゲン3C(住友化学製、商品名)2gを2セパ
ラブルフラスコに仕込み、窒素気流下にて195℃
で5.0時間反応させた。次に未反応無水マレイン
酸、キシレンを減圧下で留去し、酸価80のマレイ
ン化液状ポリブタジエン(A)を合成した。 次にマレイン化液状ポリブタジエン(A)1000g、
β―ヒドロキシエチルアミン87.3gおよびブチル
セロソルブ200gを2セパラブルフラスコに仕
込み、生成する水分を留去しながら、150℃で3
時間加熱した後、減圧下でブチルセロソルブ、未
反応アミン、生成水を留去し、イミド化液状ポリ
ブタジエン(A′)を合成した。 次にイミド化液状ポリブタジエン(A′)
1000g、無水マレイン酸140gおよびハイドロキノ
ン0.5gを2セパラブルフラスコに仕込み、100
℃で4時間加熱し、前記一般式で表される側鎖を
有する変性液状ポリブタジエン()を合成し
た。 実施例 1 製造例1で製造した変性液状ポリブタジエン
()3.5重量部、ポリプロピレン(商標三井ノー
ブレンJHH―G)100重量部、炭酸カルシウム67
重量部およびペロキシモン0.04重量部を混合し、
ブラベンダープラストグラフを用い190℃で5分
間混練し、その後プレス成形(220℃、5分)を
行ないシート化した後、試験片を作製し、その衝
撃強度、引張り強度、メルトインデツクスを測定
した。 その結果を第1表に示す。 比較例 1 ポリプロピレン(商標三井ノーブレンJHH―
G)100重量部および炭酸カルシウム67重量部を
混合し、ブラベンダープラストグラフを用いて
190℃で5分間混練を行ない、その後、プレス成
形(220℃、6分)を行ないシート化した後、試
験片を作製し、その衝撃強度、引張り強度および
メルトインデツクスを測定した。その結果を第1
表に示す。 比較例 2 製造例1で製造したマレイン化液状ポリブタジ
エン(A)3.5重量部、ポリプロピレン(商標三井ノ
ーブレンJHH―G)100重量部、炭酸カルシウム
67重量部およびペロキシモン0.04重量部を混合
し、ブラベンダープラストグラフを用い、190℃
で5分間混練し、その後プレス成形(220℃、6
分)を行ない、試験片を作製し、物性を測定し
た。 その結果を第1表に示す。 比較例 3 製造例1で製造したマレイン化ポリブタジエン
(A)3.5重量部、ポリプロピレン(商標三井ノーブ
レンJHH―G)100重量部、炭酸カルシウム67重
量部、無水マレイン酸1.85重量部およびペロキシ
モン0.04重量部を混合し、ブラベンダープラスト
グラフを用いて190℃で5分間混練し、その後プ
レス成形(220℃、6分)を行ないシート化した
後、試験片を作製し、その衝撃強度、引張り強度
およびメルトインデツクスを測定した。 その結過を第1表に示す。 実施例 2〜13 製造例1で製造した変性液状ポリブタジエン
()を用い、ポリオレフイン、充填剤およびラ
ジカル発生剤の種類、量を変えた以外は、実施例
1と同じ方法で試験片を作成し、第2表に示す結
果を得た。 比較例 4〜6 実施例3、7および8と比較するために、ポリ
オレフインと充填剤のみの組合せで実験を行な
い、第2表に示す結果を得た。 ここで、以上の実施例および比較例において使
用した変性液状ポリブタジエン以外の配合物およ
び試験法は次のようなものである。 〔配合物〕 三井ノーブレンJHH―G:三井東圧社製ポリ
