Description
It is well known how to carry out a continuous polymerization of propylene under a sufficient pressure so that at least part of the propylene is in the liquid phase ("liquid pool"). The previously known catalyst systems that have been used during such polymerization have often been an electron donor-modified titanium halide component, activated with an organoaluminum co-catalyst. Typical examples of commonly known propylene polymerization catalyst systems include co-crystallized titanium trichloride-aluminum trichloride catalysts of general formula n^TiCl^"AlCl^, activated with diethylaluminum chloride or triethylaluminum. The co-crystallized titanium trichloride-aluminum trichloride can further be subjected to a modification treatment with a suitable electron donor compound to increase their activity or their stereospecificity Such compounds for activation may include phosphorus compounds, esters of inorganic and organic acid ethers and numerous other compounds.
Recently, new catalysts have been developed which are far more active than the aforementioned known catalysts for the polymerization of alpha-olefins. Said catalysts generally include a titanium halide catalyst component placed on a magnesium dihalide and an alkyl aluminum compound, and where these may be present as a complex with an electron donor compound. Such catalyst components have been described in various patents, e.g. U.S. Patent Nos. 3,830,787, 3,953,414, 4,051,313, 4,115,319 and 4,149,990.
Ytterligere økning i temperaturen frembringer et raskt fall i produktivi- During the polymerization of propylene in the presence of liquid monomer, it is known that the efficiency (productivity) of any of the above catalyst systems increases with increasing temperature up to a level of about 68.5°C or slightly higher, where maximum productivity is achieved. Typically, an increase in the temperature from approx. 52 to approx. 68.5° result in an almost doubling of the catalyst effect, regardless of which type of catalyst system is used. Further increase in temperature produces a rapid drop in productivity
tet fra nevnte maksimale verdier.tet from the mentioned maximum values.
Thus, for a given catalyst system during a liquid propylene polymerization, there will be a maximum level of productivity that can be achieved, and this level is achieved at relatively high temperatures and pressures (to ensure a liquid phase at said temperature). These optimal operating conditions contribute to the operating costs in the form of equipment for preheating, cooling and compression.
It is therefore an aim of the present invention to provide a polymer isification process for propylene where temperature (and pressure) can be kept at a relatively low level while achieving significantly better catalyst productivity.
Videre er det en hensikt å bedre katalysatorpro-duktivitetene ved enhver forutbestemt polymeriseringstempe-ratur- Furthermore, it is an aim to improve the catalyst productivities at any predetermined polymerization temperature
Furthermore, it is an aim of the present invention to provide a new propylene polymer which has improved workability when it is extruded or injection molded in relation to previously known propylene polymers.
Furthermore, it is an aim of the present invention to provide a new polypropylene which can be processed at lower extrusion or molding temperatures and/or lower extrusion or molding pressure than is usual for known polypropylene resins with the same flow properties.
Other purposes and benefits will be apparent from the following description.
2. The figures show by comparison the improved results that can be achieved with the present invention. In fig. 1, the improvement with regard to catalyst effect is shown, while the improvement with regard to polymer impact properties is shown in fig. 2.
The present invention thus provides a continuous method for the catalytic polymerization of propylene at elevated temperatures and sufficient pressure so that the propylene is kept in the liquid phase in the polymerization zone, and where one obtains an increasing productivity for the catalyst composition which is much higher than the optimal productivity defined in the following. The improvements provided by the present process include the following: (1) in a predictive step determining the optimum productivity of the catalyst composition as defined below, during a homopolymerization of propylene; (2) that ethylene is added together with the propylene to the reaction zone in amounts from 0.3 - 2% by weight based on the weight of the added propylene; (3) polymerizing the mixture of ethylene and propylene at a temperature varying from 45 - 74°C in the presence of a catalyst composition containing the following components: (a) an aluminum trialkyl or an aluminum tri alkyl at least partially complexed with an electron donor compound and (b) titanium tri- or tetrahalide supported on a magnesium dihalide or a complex of a titanium tri- or tetrahalide with an electron donor supported by a magnesium dihalide.
The determination stated under step (1) above is achieved by operating the liquid pond reactor with the propylene monomer alone, i.e. homopolymerisation, at a temperature between 45 and 74°C and measuring the resulting productivity at each temperature. This will determine the productivity of the catalyst in relation to the temperature, which is necessary in step (1).
Det ble relativt uventet funnet at en tilførselIt was relatively unexpectedly found that a supply
av mindre mengder etylen sammen med propylenet og ved å bruke det ovennevnte katalysator system, aa en dramatisk og fullstendig uventet økning i katalysatorproduktiviteten. of smaller amounts of ethylene together with the propylene and by using the above-mentioned catalyst system, aa a dramatic and completely unexpected increase in catalyst productivity.
It was further found that an increase in productivity did not depend on a particular level with regard to ethylene concentration in the total supply, but that any level in the area from approx. 0.3 - approx. 2% by weight, preferably from approx. 0.5 - approx. 1.7% by weight, resulted in the same improvement. Very importantly, it was also found that ethylene in the monomer feed seems to eliminate the effect of temperature on catalyst productivity. one, i.e. that the improved catalyst productivity was essentially constant over a wide temperature range.
.68 - 71°C) for å oppnå maksimal produktivitet. I virkelig-heten vil man med visse vanlige katalysator systemer. få en skadelig effekt av etylentilfør sel ved temperaturer over ca. 60°C, hvorved man får produktiviteter som er lavere enn de man oppnår ved et fravær av etylen og ved optimale polymeri-seringstemperaturer. piss discoveries stand in direct contrast to what happens in the same process when ethylene is added to the propylene feed when using conventional titanium catalyst systems. There, temperature is the major factor affecting productivity, and although the presence of ethylene at lower than optimum temperatures sometimes appears to increase productivity to some extent, i.e. up to 10% or less, no case has been reported where a the presence of ethylene in the propylene feed has resulted in better productivities compared to those obtained in the absence of ethylene in the feed and at optimal polymerization temperatures (ie .68 - 71°C) to achieve maximum productivity. In reality, you want certain common catalyst systems. get a harmful effect from ethylene supply seals at temperatures above approx. 60°C, whereby productivities are obtained which are lower than those obtained in the absence of ethylene and at optimal polymerization temperatures.
The catalyst components used in the present method can be any of those that have been recently developed, i.e. magnesium halide supported catalyst components with

Komponent (a) av en slik sam-mensetning er fordelaktig valgt fra gruppen bestående av tri-alkylaluminiumer med fra 1-8 karbonatomer i alkylgruppen, såsom trietylaluminium, trimetylaluminium, tri-n-butylalumini-um, triisobutylaluminium, triisoheksylaluminium, tri-n-oktyl- a two-component composition where the components are supplied to the polymerization reactor separately. Component (a) of such a composition is advantageously selected from the group consisting of tri-alkylaluminums with from 1-8 carbon atoms in the alkyl group, such as triethylaluminum, trimethylaluminum, tri-n-butylaluminum, triisobutylaluminum, triisohexylaluminum, tri-n- octyl-
It is most preferred. that the trialkyl aluminum is complexed with an electron donor before it is fed to the polymerization reactor. The best results are obtained with esters of carboxylic acids or diamines, especially esters of aromatic acids.
Some typical examples of such compounds are methyl and ethyl benzoate, methyl and ethyl p-methoxybenzoate, di-e ethyl carbonate, ethyl acetate, dimethyl maleate, triethyl borate, ethyl o-chlorobenzoate, ethyl naphthenate, methyl p-toluate, ethyl tolulate, ethyl p-butoxybenzoate, ethyl cyclohexanoate, ethyl pivalate, N,N.N<1>,N<1->tetramethylenediamine, 1,2,4-trimethylpiperazine, 2,5-dimethylpiperazine, etc. The molar ratio of aluminum alkyl to electron donor can vary between 1 and 100, preferably between 2 and 5. Solutions of the electron donor and the trialkyl aluminum compound in a hydrocarbon such as hexane or heptane were. preferably pre-reacted for a certain period of time, usually less than 1 hour, before the mixture is fed to the polymerization zone.
The other component of the catalyst composition is either a titanium tri- or -tetrahalide placed or supported on a magnesium dihalide, or a "complex of a titanium tri- or -tetrahalide with an electron donor compound supported by a magnesium dihalide. The halogen in the respective halides can be chlorine, bromine or iodine, it is preferred that the halogen is chlorine. The electron donor, if used, is used to form a complex, and is suitably selected from the group consisting of esters of inorganic and organic oxygenated acids and polyamines. Examples of such compounds are esters of aromatic carboxylic acids such as benzoic acid, p-methoxybenzoic acid, and p-toluic acids, especially the alkyl esters of said acids; alkylenediamines, e.g. N',N",N'",N""-tetramethylethylenediamine. The magnesium to electron donor molar ratio is usually equal to or higher than 1, preferably between 2 and 10. Generally, the titanium content, expressed as titanium metal, will vary between 0.1 and 20% by weight in the supported the catalyst component, preferably between 1 and 3% by weight. The production of such catalyst components is described in earlier patents and the catalysts are commercially available.
The catalyst components (a) and (b) are fed to the reaction zone in such quantities that the Al/Ti molar ratio is kept in a range from 1 - 10,000, preferably between 10 and 200.
Det er vesentlig at den polymer iser ingsprosessIt is essential that the polymerisation process
Trykket bør være tilstrekkelig for- that is used in the present invention is one where the propylene acts both as a liquid diluent as well as starting material for the reaction, except for smaller amounts of inert hydrocarbons, such as hexane, mineral oil, petrolatum, etc., which can be used to supply the catalyst components to the reaction zone. The reaction conditions used in the present method include polymerization temperatures varying from approx. 45 - approx. 74°C, preferably from approx. 52 - approx. 69°C. The pressure should be sufficient for
Slike modifiserende forbindelser er velkjente og vil ikke bli dis-kutert videre i detalj ettersom det ikke danner noen del av den foreliggende oppfinnelse. the hay so that at least part of the propylene is kept in the liquid phase. Mon. can suitably use pressure of approx. 14 kg/cm<2>or higher, e.g. up to approx. 35 ■ kg/cm 2. Total amounts of solids in the reaction zone in accordance with this method are usually in the range from approx. 15 - 50%, although you can also use lower or higher percentages, thus you can easily achieve up to 60% solid polymeric substances. However, in order to be able to process the suspension effectively and easily, it is preferred to keep the polymerization so that the percentages of solids stated above are achieved. The reaction is continuous and the monomer supply (i.e. propylene and ethylene) and the catalyst components are continuously fed into the reactor while a suspension of polymer product and liquid propylene is continuously withdrawn, preferably through a cyclic withdrawal valve that simulates continuous operation. If desired, various modifying compounds such as hydrogen can be added to thereby change the properties of the polymer product. Such modifying compounds are well known and will not be discussed further in detail as they form no part of the present invention.
The removed polymer suspension is then lowered to a pressure of e.g. 3.5 kg/cm 2 or less in a low pressure zone (this means a zone held at a pressure lower than that found in the polymerization reaction), and because of the pressure drop and because the polymerization ingredients are volatile in nature, a blowout occurs of these volatile compounds from the solid polymer. This blowing out, which can be achieved by heating, results in a polymer powder which is essentially dry, and by dry in this connection is meant a polymer which contains 5% or less of volatile compounds. The unreacted monomer stream is withdrawn from the top of this low pressure zone and at least a portion of it is compressed and condensed and returned to the reactor. The polymer is usually sent to a final drying oven to remove any remaining volatile compounds.
- Alternatively, the liquid polymerization medium can be filtered or centrifuged under pressure, and the liquid propylene can be returned (after suitable purification) to the reactor, thereby saving energy in the form of recompression. This method has the advantage that certain soluble impurities (aluminum alkyls and organic esters) are removed from the polymer. This in turn leads to a polymer product that has a lower residual content of other substances. -

Igjen fikk man ingen forbedring til de optimale produktivitetsmengder med denne vanlige katalysator, noe som fremgår av data i tabellene 7 og 8. 0.1 - approx* 10 g/10 min., a ratio between the weight-average molecular weight and the number-average molecular weight of over approx. 6.5, an ethylene content of between 0.3 and 5% by weight, a Ti content not exceeding 3 ppm, a Mg content not exceeding 40 ppm, a Cl content not exceeding approximately 100 ppm and a total ash content that does not exceed approx. 400 ppm. Compared to common known arbitrary copolymers with the same ethylene content, polymers according to the present invention will have an improvement in terms of impact strength of between 20 and 30%. Other advantages of polymers according to the present invention include better processability, lower energy requirements with regard to processing, improved ability to fill thin parts and more cavities in molds, better extraction ability, easier extraction ability and higher processing speeds when producing ordinary threads and fibers. ;Based on spiral melting current measurements, one has e.g. found that polymers according to the present invention with melt flows (ASTM-1238) varying from 2-10 g/10 min., can be processed at molding temperatures that are 25 - 15°C lower than usual, or at molding pressures that are 25 -. 10.4 kg/cm 2. lower than what must be used with ordinary polymers with the same melt flow (ASTM-1238). It is believed that the molecular weight distribution (Mw/Mn) is the property that best reflects the improvement in impact strength as well as the polymer's rheological properties and processability. Typically, a polymerization with commonly known catalyst systems. result in a polymer product with a Mw/Mn ratio of a maximum of 6.5, usually below 6, while polymers according to the present invention have Mw/Mn ratios of at least 6.5, i.e. between 6.5 and approx. 10. Various additives can, if desired, be added to the polypropylene resin, such as fibers, fillers, antioxidants, metal deactivators, heat and light stabilizers, pigments and dyes, besides lubricants and the like. The present polymers can be advantageously used for the production of fibres, threads and films by extrusion or for the production of solid articles by injection moulding, or for the production of bottles by means of blowing and moulding. The following examples illustrate the invention. ;Examples 1- 10;The experiments were carried out on a large scale during continuous operation in a test plant, where monomer and catalyst components were continuously added to a stirred reactor, and where the monomer supply rate corresponded to a 2-hour residence time in the reactor. The organoaluminium compound in the catalyst system was a hexane solution of triisobutylaluminum (TIBA) which, before being fed to the reactor, had been treated with a hexane solution of methyl p-toluate (MPT), an electron donor compound. The solid supported titanium halide catalyst component was a commercially available catalyst -^-^T-I"-)—<q>nm f r ptti r t- i 1 l-n r. Mon f r f\ i r. nn r R p . Å Mj» Lano. 11^11 a— The supported catalyst component contained about 1.5 wt% titanium, 20.3 wt% magnesium, 60.0 wt% chlorine, and 9.6 wt% hydrocarbon volatiles. Ethyl benzoate had been used during the preparation of this catalyst component. The two catalyst components were added in amounts directly proportional to the production rate of the polymer, and in amounts sufficient to maintain a concentration of polymer solids in the reactor suspension at a nominal value of about 40%. The catalyst productivity (kg polymer/kg Ti metal) was calculated in each individual case based on the withdrawal of polymer suspension, the content of solids in the suspension and the amount of addition of the titanium catalyst component. The stated operating conditions and results are shown in table 1. Tab ell 2 indicates the same data in a slightly different way. The average productivity of the catalyst at 68°C and 0% ethylene addition is the base value (100% efficiency) in the comparison between the indicated data. The average catalyst effect in each experiment at each individual temperature has been obtained by expressing the observed productivities in relation to the average base productivity. ;The data are also indicated in fig. 1st; It appears from fig. 1 that the effect of smaller amounts of ethylene in the propylene feed is a dramatic increase in catalyst efficiency (productivity) compared to what was achieved at optimum temperatures when no ethylene was added. Furthermore, it appears that the temperature effect has been eliminated to a certain extent, i.e. that the improved productivity is relatively constant within a relatively wide temperature range, i.e. from 52 - 68°C.. ;Comparative examples 11 - 16;The same polymerization process as described was used previously, except that the catalyst system was two identical electron donor-containing titanium trichloride catalysts that were not supported and where diethyl aluminum chloride was used as co-catalyst. The obtained data from the experiments are shown in tables 3 and 4. It appears from the results that the productivity rates with ethylene present were in all cases worse than what was achieved at optimal temperature conditions (68°C) in the absence of ethylene, and that the polymerization temperature had a significant effect on the amount of productivity. ; Comparative Examples 17 - 19; In this set of experiments, a common TiCl3' AlCl3 catalyst without an electron donor ("Stauffer AA") was used under the conditions shown in Table 5. It appears from Table 6 that no improvements were achieved with regard to optimal productivity in this set of experiments. ; Comparative Examples 20-22; The catalyst used in this set of experiments was a phosphoroxytrichloride-modified 3TiCl3* AlCl3 catalyst with diethylaluminum chloride as a co-catalyst. Again, no improvement to the optimum productivity rates was obtained with this common catalyst, as can be seen from the data in Tables 7 and 8.
