Description

Opis wynalazkuDescription of the invention

Przedmiotem wynalazku jest sposób wytwarzania poliestrowych opakowań z recyklatów o podwyższonej odporności termicznej przeznaczonych do kontaktu z żywnością.The subject of the invention is a method for producing polyester packaging from recyclates with increased thermal resistance intended for contact with food.

Currently, food contact packaging with increased thermal resistance is not manufactured from foil containing more than 50% recyclates. Currently produced films for the production of packaging for food contact contain a functional barrier made of non-recycled raw material, which has direct contact with food and prevents contact of recyclates with the product.

The food packaging market is dominated by three basic groups of materials: polystyrene (PS), polypropylene (PP) and polyethylene terephthalate (PET). The share of particular types of materials varies depending on the industry and segment. In recent years, the share of PS has been decreasing, while PP and PET has been relatively stable, especially in market segments such as the meat industry and biscuit and chocolate producers. Recycled raw materials (especially bottle flake) have a very large share in the production of PET packaging.

Layered films currently used for packaging production are most often made by co-extrusion of the same or different materials or lamination of different types of films permanently joined together (e.g. PET/PE, PP/PE films). Both solutions are not optimal. The use of laminates hinders their processing and recycling, which has a direct impact on the amount of packaging and waste introduced to the market.

Currently offered packaging intended for hot products (reheated dishes or hot-poured products) is made of PP or PP barrier material, where one of the layers is EVOH (which makes the packaging unsuitable for recycling), and can only be reheated in microwave ovens. The possibility of preparing meals in ovens will enable a very rapid development of the ready-made meals segment.

The thermal resistance of standard PET packaging is approximately 60-70°C. Currently, packaging with increased thermal resistance is not produced from foil using recyclates above 50%. Currently produced films contain a functional barrier made from the original raw material, which has direct contact with food and prevents contact of recyclates with the product. Both solid and foamed foils can be used to produce this type of packaging. Compared to those made of solid foils, packaging made of foamed foils is characterized by better thermal insulation properties and, due to its lower density, reduced unit weight.

Znane są z opisu US 6600143 B2 pojemniki wykonane z polipropylenu, przeznaczone do produktów podgrzewanych w mikrofalówkach, np. do tzw. US 6600143 B2 describes containers made of polypropylene, intended for products heated in microwaves, e.g. "ready meals". The containers are made of multi-layer foil, with the inner layer made of foamed polypropylene and the outer layers made of unfoamed polypropylene with talc. These containers are characterized by high resistance to deformation and thermal resistance. However, polypropylene materials are characterized by a low barrier to oxygen, therefore in many applications an additional layer is added to increase the barrier, which, however, makes material recycling of these packaging difficult. Moreover, meals placed in these packages cannot be heated in ovens, and preparing them in microwave ovens has the disadvantage of destroying the taste and nutritional value of the products.

Products made of foamed PET and their production methods are known from the description US 2012/0232175 (A1). The method according to the invention includes mixing the material with a physical foaming agent, which is a mixture of carbon dioxide and nitrogen (in a ratio of 4/1 to 1/1) and extruding a sheet intended for thermoforming. The manufactured products are made from original PET granulate and are characterized by thermal resistance up to approx. 70°C. These materials are therefore not suitable for packaging products heated in ovens. The presented production method does not use recycled materials, which makes the production high-waste.

Opis EP 2081745 A1 dotyczy sposobu kształtowania termicznego spienionej folii poliestrowej o niskiej krystaliczności w celu wytworzenia pojemnika o podwyższonej odporności termicznej. Sposób obejmuje etapy ogrzewania arkusza spienionego poliestru do temperatury wstępnego kształtowania w kontakcie z jedną płytą grzewczą i schładzanie ogrzanego arkusza spienionego poliestru na nieogrzanym elemencie formy. Pojemniki tak wytworzone wykonane są częściowo z recyklatów, których ilość nie przekracza 50%.EP 2081745 A1 describes a method for thermoforming a foamed polyester film with low crystallinity in order to produce a container with increased thermal resistance. The method includes the steps of heating a sheet of foamed polyester to a preforming temperature in contact with one heating plate and cooling the heated sheet of foamed polyester on an unheated mold element. The containers obtained in this way are resistant to high temperatures (approx. 200°C) and are intended for packaging ready meals heated in microwaves or ovens. These packages are characterized by increased thermal resistance thanks to the transformation of amorphous PET (APET) into a partially crystalline form (CPET) during packaging production. Containers manufactured in this way are partly made of recyclates, the amount of which does not exceed 50%.

Wynalazek US 4851178 A dotyczy sposobu wytwarzania poliestrowych opakowań o wysokiej odporności termicznej, które można uzyskać w wyniku procesu termoformowania poprzez zwiększenie zawartości fazy krystalicznej w strukturze opakowania. The invention US 4851178 A concerns a method for producing polyester packaging with high thermal resistance, which can be obtained as a result of the thermoforming process by increasing the content of the crystalline phase in the packaging structure. The invention includes the steps of applying a vacuum in the mold cavity on one side of the sheet and a stream of forming gas with a punch on the other side, then applying a second stream of forming gas to obtain the required degree of crystallinity, and in the final stage passing a stream of cooling gas towards the sheet to stop further crystallization. This process uses separate hot forming and crystallization zones and a cooling zone in the other, allowing the assumed shapes of the packaging to be maintained at one station. By controlling the residence time in the hot part of the mold, it is possible to obtain packaging with the required thermal resistance. These packaging are made of primary plastic.

The aim of the invention was to develop a method for producing PET packaging with increased thermal resistance made of polyester foil containing over 50% recyclate and suitable for contact with food. These packagings are intended, depending on their composition, for hot-poured products or ready-made meals heated in microwaves or bakeries. These packaging are characterized by an increased degree of crystallinity ranging from 18 to 30% compared to APET foil (usually from 0-10%), which allows the foil to be heated at a higher temperature than before.

The packaging production method is a three-stage process and consists of a solid-state polycondensation stage combined with a decontamination process, a foil extrusion stage, and a thermoforming and cutting of packaging stage.

Jako opakowania poliestrowe o podwyższonej odporności termicznej rozumie się opakowania nieulegające odkształceniu powyżej 60-70°C.The purpose of the solid-state polycondensation process combined with the decontamination process is to purify the crushed recycled raw material and increase the molar mass of PET recyclates and thus their viscosity in order to improve the mechanical properties of the recyclates and enable contact with food. A different step than the known thermoforming of foil packaging is intended to increase the degree of crystallinity, which allows food to be heated to higher temperatures. Polyester packaging with increased thermal resistance means packaging that does not deform above 60-70°C.

In the first stage, poly(ethylene terephthalate) PET recyclate in the form of grinding or granules or in the form of mixtures with an intrinsic viscosity from 0.6 dl/g to 0.8 dl/g in the solid state is heated in the flow of hot air to a temperature of 160°C to 210°C for 1 to 20 hours, under reduced pressure from 1000 to 0.01 mbar and/or in an inert gas flow of 0.1 l/h/kg - 0.5 l/h/kg of raw material. Then, the product of the solid-state polycondensation reaction combined with decontamination is cooled to a temperature below 100°C and directed to the main single- or twin-screw extruder, where the film is extruded in a continuous process using a device equipped with one main extruder and optionally additional extruders. Any additional extruders may be powered with pre-plasticized original PET material. The input material, characterized by an intrinsic viscosity index ranging from 0.6 dl/g to 1.2 dl/g, is fed through the dosing systems of individual extruders, plasticized and homogenized together with typical additives such as nucleants, viscosity modifiers, impact modifiers, fillers, dyes. , compatibilizers, chemical foaming agents in the plasticizing system of the main extruder and additional extruders, the subsequent zones of which are heated to a temperature in the range of 235°C - 285°C increasing along the extruder and, through the movement of screws, it is forced through the flow channels, the extruder filtering unit, and the co-extrusion block and an extrusion head. Alternatively, in the co-extrusion block, molten plastic streams from the main extruder and additional extruders are combined into one, obtaining a single-layer system containing 100% recyclate or a multi-layer system, with the amount of recyclate in the multi-layer foil being greater than 50%.

In the second stage, the cooled foil is directed from the roll or directly from the extruder to the thermoforming machine. The foil is first heated in the pre-heating station to a temperature of 50°C, and then in the main heating station with one or two heating plates to a sheet surface temperature ranging from 70°C to 140°C, after which the foil is formed in the mold cavity and maintained at a temperature from 120°C to 220°C, and the formed package is directed to the cooling cavity until it is cooled to a temperature below the glass transition temperature, the entire forming cycle lasts from 2 s to 15 s. In this case, the crystallization process takes place in the hot mold cavity . Alternatively, the foil is first heated in the pre-heating station to a temperature of 50°C, and then in the main heating station with one or two heating plates to a sheet surface temperature ranging from 140°C to 220°C, and then the foil is formed in the mold cavity and maintained at a temperature from 20°C to 120°C, the entire forming cycle lasts from 2 s to 15 s. In this case, the crystallization process takes place during the main heating.

The forming process is carried out under reduced pressure in the presence of compressed air. Depending on the requirements for thermal resistance and the type of package being formed and the product being packed, the crystallization process is carried out during the basic heating of the foil or in a hot mold cavity imitating the final shape of the package.

Korzystnie proces polikondensacji w stanie stałym połączony z procesem dekontaminacji prowadzi się w temperaturze 190°C - 210°C.Preferably, the solid state polycondensation process combined with the decontamination process is carried out at a temperature of 190°C - 210°C.

Preferably, the solid state polycondensation process combined with the decontamination process is carried out for 3-10 hours.

Preferably, the solid-state polycondensation process combined with the decontamination process is carried out under reduced pressure from 3 to 12 mbar.

Korzystnie proces polikondensacji w stanie stałym połączony z procesem dekontaminacji prowadzi się w przepływie gazu obojętnego 0,2 l/h/kg surowca.Preferably, the solid-state polycondensation process combined with the decontamination process is carried out in an inert gas flow of 0.2 l/h/kg of raw material.

Preferably, nitrogen and/or carbon dioxide is used as the inert gas.

Korzystnie folie spienione wytłacza się przy przepływie gazu obojętnego 300 g/h - 600 g/h.Foamed films are preferably extruded at an inert gas flow of 300 g/h - 600 g/h.

Preferably, cooling of the polyester foil is carried out on a cooling roller.

The obtained foils have a density ranging from 0.5 g/cm 3 to 1.35 g/cm 3 and a thickness ranging from 0.3 mm to 2 mm. The polyester film obtained according to the method is monolayer or multilayer. It is preferable to use non-foamed thermoplastic layers (preferably polyester) as the outer layers or outer layer, because they facilitate welding to the top foil and/or enable printing. The outer layers are applied by co-extrusion.

Opakowania według wynalazku charakteryzują się podwyższonym stopniem krystaliczności w porównaniu do folii APET.The packaging according to the invention is characterized by an increased degree of crystallinity compared to APET foil.

The main assumption of this invention is to obtain packaging with similar properties for contact with food with a recyclate content above 50% by restoring the required properties and appropriate purity through solid state polycondensation and decontamination.

After this time, the raw material with an average intrinsic viscosity of 1.02 dl/g, after initial cooling in the cooling tank, is continuously dosed into the main twin-screw extruder (B). Additionally, additives such as a talc-based crystallite nucleating agent (REDUPET300) were dosed into the main extruder in the amount of 1.2% by weight, 2% by weight. black dye on a carbon black-based PET carrier (SUKANO Tcc S561-C), 4% by weight. impact modifier based on a copolymer of methyl and ethyl acrylate increasing the elasticity of CPET (Elvaloy AC 1224), 1% by weight. compatibilizer based on ethylene acrylate modified with acidic groups (Bynel 2002) in relation to the weight of the base raw material. PET recyclates together with additives were plasticized and homogenized in the plasticizing system of the main extruder. The temperatures of individual extruder zones ranged from 235°C to 280°C. At the same time, the original PET granulate with IV = 0.8 (RAMAPET N1(S)) was dosed into the additional single-screw extruder (A) after initial drying at 160°C for 4 h along with 2% by weight. anti-block for PET (SUKANO Tdc S479) and plasticized and homogenized in the temperature range from 250°C to 285°C. In the co-extrusion block, molten plastic streams from individual extruders were combined into one and an AB layer system was obtained, where the mass of layer A was 5% of the total mass of the foil. The obtained foil was two-layered and had a degree of crystallinity of 8%, a density of 1.35 g/ cm3 and a thickness of 0.65 mm. The foil was transferred directly to the pre-heating chamber of the thermoformer, where it was heated to a temperature of 50°C. From the pre-heating station, the foil was transported by chain transport between the heated heating plates of the main heating station. As the foil moved, it was heated and plasticized to a sheet surface temperature of 130-140°C. In the next step, the plasticized foil was transferred to the forming station, where part of the sheet was subjected to the thermoforming process. The forming tool used is divided into two zones: the first heating and the second cooling, both of which have forming elements reflecting the shape of the package. In the first step, the plasticized foil goes to a part heated to a temperature of 170°C, where the packaging was initially shaped using compressed air, reduced pressure and the mechanical operation of punches. In the next step, the formed package, still in the foil sheet, was directed with appropriate precision to cooling nests with a wall temperature of 20-30°C and stayed there until it was cooled to a temperature below the glass transition temperature. After completing the cooling stage, the resulting packaging received its final shape imitating the mold cavities. Next, the package together with the foil sheet were transported to the cutting station, where they are cut out, and then to the stacking station, where they are removed from the foil sheet. The entire forming cycle lasted 4 s. The degree of crystallinity of the formed sheet was 24%.
