Abstract
本発明は、セラミックス粒子を光拡散性フィラーとして使用する。 本発明は、セラミックス粒子を含有する光拡散性部材であって、該セラミックス粒子が、以下の要件(I)及び(II)を満たす光拡散性部材である。(I)Al2O3またはMgOと、SiO2との総量が80重量%以上。(II)Al2O3またはMgOと、SiO2の重量比〔(Al2O3またはMgO)/SiO2〕が0.1~15。
Description
光拡散性部材 技術分野 本発明は、 特定のセラミックス粒子を含有する、 光拡散性部材に関する。 従来の技術 光拡散性部材は、 照明カバー、 照明看板、 透過型ディスプレー、 液晶ディスプ レー等の光学製品において、 光源の光の散乱と透過を制御して有効に利用するた めに使用される。 光拡散性部材は、 ガラスやプラスチック、 樹脂などの透明な基 材に光拡散性を有するフィラー (以下、 光拡散性フイラ一ともいう) を添加して、 基本特性である光散乱強度と全透過率が制御される。 従来、 光拡散性フイラ一としては、 無機系や有機系の粒子が使用されてきた。 無機系光拡散性フイラ一は、 有機系フイラ一に比べて耐光性、 耐薬品性に優れる 点に特徴があるといわれており、 シリカ、 アルミナ、 炭酸カルシウム、 硫酸バリ ゥム、 酸化チタン、 水酸化アルミニウム、 ガラス、 タルク、 マイ力などが使用さ れている (例えば、 JP-A 2 0 0 1 - 1 8 8 1 0 9) 。 発明の開示 本発明は、 基材中にセラミックス粒子を含有してなる、 全透過率が 7 0 %以上 かつ光散乱強度が 50 %以上である光拡散性部材であって、 該セラミックス粒子 が以下の要件 ( I ) 及び (II) を満たす第 1.の態様の光拡散性 材を提供する。
( I ) A 1203または M g Oと、 S i 02との合計量が 80重量%以上。
(II) A 1 203または MgOと、 S i 02の重量比 〔 (A 1203または Mg 0) S i O 2〕 力 S 0. :!〜 1 5。 本発明は、 基材中にセラミックス粒子を含有してなる、 全透過率が 7 0 %以上 かつ光散乱強度が 50 %以上である光拡散性部材であって、 該セラミックス粒子 が、 以下の要件 (III) 及び (IV) を満たす粉末粒子を、 火炎中で溶融して得られ るものである第 2の態様光拡散性部材を提供する。
(III) A 12〇3または MgOと、 S i〇2との合計量が 8 0重量%以上。
(IV) A 1203または MgOと、 S i〇2の重量比 〔 (A 12〇3または MgO) ゾ S i O 2〕 力 S 0. :!〜 1 7
発明の詳細な説明 本発明は、 特定構造のセラミックス粒子を光拡散性フィラーとして使用するこ とで、 光透過性及び耐光性だけでなく、 光拡散性にも優れた光拡散性部材を提供 する。 従来の技術では、 前記従来の無機系光拡散性フイラ一を使用した光拡散性部材 は、 高い光透過性と耐光性を発 ¾するものの、 光拡散性が不十分であるという難 点があった。 本発明は、 特定の無機系光拡散性フイラ一を使用して、 光透過性及び耐光性だ けでなく、 光拡散性にも優れる光拡散性部材と、 その製造方法を提供する。
製造方法は好ましくは上記光拡散性部^を次の (a) より (め のいずれかの方 法により製造する方法である :
( a ) 混練機を用いて基材中にセ ミックス粒子を練り.込む方法、
( b ) 基材樹脂の溶液、 ェマルジョ: /、 デイスパージヨンまたはサスペンジ ヨンの中にセラミックス粒子を混合し、 この混合物をシート状に成型する方 法、
( c ) 基材シート表面にバインダーを含んだセラミックス粒子をコ一ティン グする方法、
( d ) 基材樹脂を合成する工程で基材樹脂のモノマー中にセラミックス粒子 を添加し、 重合する方法。 本発明者等は、 特定組成のセラミックス粒子が、 光拡散性、 光透過性.及び耐光 性並びに耐熱性及び耐薬品性に優れることを見出し、 該セラミックス粒子を所定 の基材に添加することで、 以下に説明する第 1の態様及び第 2の態様に係る光拡 散性部材を完成するに至った。 本発明においては基材中にセラミック 粒子を含有する。 本発明では基材内 部にセラミックス粒子を含有することおよび基材表面にセラミックス粒子を含有 することを含む。 また、 本発明は、 上記セラミックス粒子の全透過率が 7 0 %以上かつ光散乱強 度が 5 0 %以上である光拡散性部材の製造に用いる用途を提供する。
[ 1 ] 第 1の実施態様
第 1の実施態様は、 基材中にセラミックス粒子を含有してなる、 全透過率が 7 0 %以上かつ光散乱強度が 50 %以上である光拡散性部材であって、 該セラミツ クス粒子が以下の要件 ( I ) 及び (II) を満たすものである。
( I ) A 1203または MgOと、 S i 02との合計量が 8 0重量%以上。
(II) A 12〇3または Mg〇と、 S i 02の重量比 〔 (A 1203または Mg〇) ZS i〇2〕 力 0. 1〜 1 5。
[要件 ( I ) ]
要件 ( I ) においては、 好適な光拡散性及び光透過性を確保する観点から、 A 12〇3または MgOと、 S i〇2を成分に含むが、 MgOを成分に含むことが好 ましい。 要件 (I ) においては、 更に同様の観点から、 A 1.203と S i〇2の含有割合、 あるいは、 MgOと S 102の含有割合は、 80重量%以上であり、 好ましくは 9 0重量%以上、 より好ましくは 9 5重量%以上、 特に好ましくは 1 0 0重量%で ある。 本発明に使用するセラミックス粒子において、 A 12〇3または M g〇と、 S i 02とで構成される成分以外の成分中に含まれ得るもの (以下、 副成分ともいう) としては、 例えば、 C aO、 F e 2〇3、 T i〇2、 K20、 N a2〇、 Z r〇2等 の金属酸化物やカーボンなどが挙げられる。 A 1203 - S i 02が主成分の場合 は副成分として Mg〇が含有されていてもよく、 MgO— S i〇2が主成分の場合 は副成分として A 1 203が含有されていてもよい。
光拡散性部材に良好な光拡散性及び光透過性を付与するには、 セラミックス粒 子の白色度が高いことが好ましく、 かかる観点から、 副成分の合計量は、 セ.ラミ ックス粒子中、 20重量%以下でぁり、 1 0重量%以下が好ましく、 5重量%以 下がより好ましい。 副成分中に F e 2〇3とカーボンが含まれる場合、 特に白色度 の観点から、 それらの含有量としては、 それぞれ 1重量%以下が好ましく、 0. 5重量%以下がより好ましく、 0. 1.重量%以下が特に好ましい。
[要件 (II) ]
要件 (II) においては、 セラミックス粒子の屈折率を好適にし、 好適な光拡散 性及び光透過性を確保する観点から、 A 12Q3と S i〇2の重量比 A 1203/ S i〇2、 または、 Mg〇と S i 02の重量比 MgOZS i〇2は、 0. 1〜: 1 5で あり、 好ましくは 0. 2 1 2、 より好ましくは 0. 3〜 9である。
[2] 第 2の実施態様
第 2の実施態様は、 基材中にセラミックス粒子を含有してなる、 全透過率が 7 0 %以上かつ光散乱強度が 50 %以上である光拡散性部材であって、 該セラミツ クス粒子が、 以下の要件 (III) 及び (IV) を満たす粉末粒子を、 火炎中で溶融し て得られるものである光拡散性部材である。
(III) A 1 203または MgOと、 S i 02との合計量が 80重量%以上。
(IV) A 12〇3または Mg〇,と、 S i 02の重量比 〔 (A 1203または M g〇) S i〇2〕 が 0. 1〜: L 7
[要件 (III) ]
要件 (III) においては、 好適な光拡散性及び光透過性を確保する観点から、 A 1 203または MgOと、 S i〇2を成分に含むが、 MgOを成分に含むことが好 ましい。 要件 (III) においては、 更に同様の観点から、 八 1203と i〇2の含有割合、 あるいは、 M g Oと S i 02の含有割合は、 80重量^以上であり、 好ましくは 9 0重量%以上、 より好ましくは 9 5重量%以上、 特に好ましくは 1 00重量%で ある。 本発明に使用するセラミックス粒子において、 A 1203または MgOと、 S i 〇2とで構成される成分以外の成分中に含まれ得るもの (以下、 副成分ともいう) としては、 例えば、 C aO、 F e 203、 T i〇2、 K20、 N a2〇、 Z r〇2等 の金属酸化物やカーボンなどが挙げられる。 光拡散性部材に良好な光拡散性及び 光透過性を付与するには、 セラミックス粒子の白色度が高いことが好ましく、 か かる観点から、 副成分の合計量は、 セラミックス粒子中、 2 ひ重量%以下であり、 1 0重量%以下が好ましく、 5蓽量%以下がより好ましい。 副成分中に F e 203 とカーボンが含まれる場合、 特に白色度の観点から、 それらの含有量としては、 それぞれ 1重量%以下が好ましく、 0. 5'重量%以下がより好ましく、 0. 1重 量%以下が特に好ましい。
[要件 (IV) ]
要件 (IV) においては、 セラミックス粒子の屈折率を好適にし、 好適な光拡散 性及び光透過性を確保する観点から、 A 1203と S i〇2の重量比率 A 1203/ S i 02、 または、 MgOと S i〇2の重量比率 MgOZS i 02は、 0. 1〜 1
7であり、 好ましくは 0. 2〜 1 5、 より好ましくは 0. 3〜 1 2である。
(3) セラミックス粒子の更に好ましい態様 第 1の態様及び第 2の態様において使用するセラミックス粒子の更に好適な態 様を説明する。
[平均粒径]
本発明に使用するセラミックス粒チの平均粒径は、 好適な光拡散性及び光透過 性を確保し、 該セラミックス粒子を基材に添加して光拡散性部材を製造する際の 機 的強度を確保する観点から、 1 00 ^am以下が好ましく、 5 0 m以下がよ り好ましく、 3 0 以下が更に好ましく、 20 xm以下が更に好ましい。 また、 粒子の凝集 ·合一を抑制し、 セラミックス粒子の粒径分布をあまり大きくしない 観点や球形度の観点から、 0. 0 1 m以上が好ましく、 0. 1 m以上がより 好ましく、 .1 以上が更に好ましく、 5 / m以上が更に好ましい。 平均粒径は、 実施例に記載する方法で測定する。 前記観点を総合した観点から、 0. 0 1〜 1 00 m以下が好ましく、 0. 0 1〜 50 ^m以下がより好ましく、 0. 1〜5 0 zmが更に好ましく、 1〜 20 mが更に好ましい。
[球形度]
本発明に使用するセラミックス粒子の球形度は、 好適な光拡散性及び光透過性 を確保する観点から、 0. 9 5.以上が好ましく、 0. 96以上がより好ましく、 0. 9 8以上が更に好ましい。 球形度がこの範囲であると、 基材への分散性が良 好で、 高添加が可能となり、 光拡散性部材の光学的特性を付与しやすくなる。 球 形度は、 実施例に記載する方法で測定する。
[吸水率]
光拡散性部材中に余分な気泡の発生を抑制し、 好適な光拡散性及び光透過性を 達成する観点から、 本発明に使用する.セラミック粒子の表面には気孔が少ないこ とが好ましい。 表面の気孔の程度として、 セラミックス粒子の吸水率を指標とす ることができる。 即ち、 セラミックス粒子の気孔は、 吸水率は低い.方が少ない傾 向にあり、 吸水率は 0 . 8重量%以下が好ましく、 0 . 5重量%以下がより好ま しく、 0 . 3重量%以下が更に好ましい。 セラミックス粒子の平均粒径を大きく することで、 吸水率を低減でき、 火炎溶融処理することで、 吸水率を更に低減で きる。 吸水率は、 実施例に記載する方法で測定する。
[色]
本発明に使用するセラミックス粒子の色は、 光透過性を確保する観点かち、 白 色であることが好ましい。 白色度は、 分光式色彩計により測定される L *値が、 8 5以上であることが好ましく、 9 0以上であることがより好ましく、 9 5以上 であることが特に好ましい。 かかる白色度は、 要件 ( I ) 及び要件 (I I I ) につい ての説明にあるように、 セラミックス粒子中の副成分の量と組成を調整すること で、 得ることができる。 白色度は、 実施例に記載する方法で測定する。
[結晶構造]
本発明に使用するセラミックス粒子は A 1 2 0 3または M g Oと、 S i 0 2とで 構成される成分を主成分として含有してなる複合化合物であり、 その構造は、 非 晶構造 (非晶質) もしくは結晶構造 (結晶質) をとりうるが、 耐熱性、 耐薬品性 または耐光性に優れ、 安定した光拡散性を確保する観点から、 結晶質のものが好
ましい。 かかる高結晶化は、 セラミックス粒子製造時の焼成温度を 1 200〜 1 8 50で、 焼成時間を 1〜 5時間に調整することで得ることができる。 本発明に使用するセラミックス粒子として、 A 12〇3または Mg〇と、 S i〇 2の重量比 〔 (A 1 203または MgO) S i 02〕 が 0. 3〜9のものを使用し て、 前記の高結晶化を施すと、 X線回折パターン測定により主たるピークが J C P D S (J o i n t C omm i t t e e ' o'n P owd e r D i f f r a c t i o n S t a n d a r d s ) .の No. 1 5— 7 7 6の Mu l l i t eに帰 属されるピークまたは、 】 じ?05の^^03 4— 1.8 9の F o r s t e r i t e に帰属されるピークまたは J CPD Sの No 3 5— 6 1 0の C l'i n o e n s t a t i t eに帰属され、 光拡散性及び光透過性を向上する観点から好ましい。
[表面処理]
本発明に使用するセラミックス粒子は、 基材中での分散性を向上させる観点か ら、 シランカップリング剤、 シリコーン、 脂肪酸石験等で表面処理を行うことが 好ましい。
[比重]
本発明に使用するセラミックス粒子【ま、 比重が 3. 5〜4となり、 少ない添加 量で所望の光学的特性を発現させることができる。
[流動性]
本発明に使用するセラミヅクス粒子を基材に添加する際及びその後の加工性を 向上する観点から、 適度の流動性を有することが好ましい。 流動性は、 パウダー テスターによって測定される安息角が指標となり、 安息角が、 好ましくは 5 5度
以下、 より好ましくは 5 0度以下であり、 更に好ましくは 48度以下であり、 セ ラミックス粒子の球形度を高く、 吸水率を低減することで好ましい範囲に調整で きる。 安息角は、 実施例に記載する方法で測定できる。 安息角を上記範囲にするため、 セラミックス粒子の球形度は 0. 9 5以上が好 ましく、 0. 9 6以上がより好ましく、 0. 9 8以上が更に好ましい。 安息角を 上記範囲にするため、 吸水率は 0. 8重量%以下が好ましく、 0. 5重量%以下 がより好ましく、 0. 3重量%以下が更に好ましい。 セラミックス粒子の平均粒 径を大きくすることで、 吸水率を低減でき、 火炎溶融処理することで、 吸水率を 更に低減できる。
[4] セラミックス粒子の製造方法
本発明のセラミックス粒子は、 混合法、 沈殿法、 ゾルゲル法、 噴霧熱分解法、 水熱法、 CVD法といった公知の手法を用いて、 A 12〇3または Mg〇と、 S i 02との合計量が 80重量%以上で、 A 1 2〇3または M g〇/S i 02重量比が 0. 1〜 1 5となるように A 1 2〇3または Mg〇と、 S 1〇2とを含有した前駆体を 焼成し粉砕することで得ることができる。 前駆体を形成させるための原料としては、 以下に挙げた各原料源内の単独若し くは 2種以上を混合して使用することができる。
A l 2〇3源として、 酸化アルミニウム、 水酸化アルミニウム、 ベーマイ ト、 硫 酸アルミニウム、 硝酸アルミニウム、 塩化アルミニウム、 アルミナゾル、 アルミ 二ゥムィソプロポキシドなどのアルミニウムアルコキシド等を挙げることができ る。
S i 02源として、 珪石、 珪砂、 石英、 クリストバラィ ト、 非晶質シリカ、 長石、 パイロフイライ ト、 ヒュームドシリカ、— 珪酸ェチル、 シリカゲル等を挙げること ができる。
Mg〇源としては、 炭酸マグネシウム、 酸化マグネシウム、 水酸化マグネシゥ ム等を挙げることができる。
. (1^8〇及び3 i 02) 源としては、 カオリン、 ボーキサイ ト、 雲母、 シリマナ イ ト、 アンダルサイ ト、 ゼォライ ト、 モンモリロナイ ト、 ハイ口サイ ト等を挙げ ることができる。 本発明のセラミックス粒子を球状化する方法としては、 前駆体形成時に噴霧乾 燥を行う噴霧乾燥法、 前駆体形成時に界面活性剤を使用して乳化させる乳化法、 焼成体または前駆体を直接に火炎溶融する火炎溶融法が挙げられ、 球形度を向上 し、 吸冰率を低減する観点から、 火炎溶融法により球状化することが好ましい。
( 1) 原料粉末粒子の組成
A 1 2〇3またはMgO及びS 1〇2を 80重量%以上含有し、 A 1203または MgO/S i〇2重量比が0. 1〜: 1 7で、好ましくは平均粒径が 1 00 zm以下 である粉末粒子を出発原料とする。 出発原料は好ましくは MgOである。 粉末粒子中における A 1203または Mgひと S i 02の含有割合は、 好ましく は 8 5重量%以上、より好ましくは 90重量%以上、特に好ましくは 1 00重量% であり、 A 1203または MgOZS i 02の重量比率は0. 1〜; 1 7であり、 好
ましくは 0. 3〜: L 5、 より好ましくは 0. 3〜 1 2である。 粒径分布が狭い球 状粒子を得る観点から、 更に好ましくは 1. 5〜 1 0である。 所望のセラミック ス粒子を得るためには、 出発原料としての粉末粒子は、 溶融時の成分蒸発を考慮 して、 A 12〇3または MgOZS i 02重量比率が上記範囲内になるよう調整し て使用することが好ましい。
(2) 原料粉末粒子の平均粒径及び形状
原料粉末粒子の平均粒径は、 上限値は 1 00 m以下が好ましく、 50 m以 下がより好ましく、 40 m以下が更に好ましく、 3 0 m.以下が更に好ましく、 20 m以下が更に好ましい。 また、 粒径と球形度が広い範囲になることを抑制 する観点から、 下限値は 0. 0 1 zm以上が好ましく、 0. l im以上がより好 ましく、 1 以上が更に好ましく、 5 以上が更に好ましい。 更に前言己観点 を総合した観点から、 0. 0 1〜 : L 00 xmが好ましく、 0. 0 1〜 50 /zmが より好ましく、 0. 1〜40 mが更に好ましく、 1〜3 0 mが更に好ましく、 1〜 20 mが更に好ましい。 また、 火炎中での球状化を速やかに行うと共に、 粒径の分布の巾があまり大き くない球形度の高いセラミックス粒子を得る観点から、 原料粉末粒子の形状を選 択することが好ましい。 形状としては、 火炎中での滞留時間確保や溶融、 球状化 を速やかに行なう観点から、 原料粉末粒子の長軸径 /短軸径比が 9以下であるの が好ましく、 より好ましくは 4以下、 更に好ましくは 2以下である。
(3) 原料粉末粒子の含水率
出発原料である粉末粒子を溶融する際: 当該粒子に水分が含まれると、 水分が
蒸発するため、 得られるセラミックス粒子には水分の蒸発に伴って多数の開孔が 形成される場合がある。 そこで、 出発原料の含水率 (重量%) は、 得られる粒子 の吸水率及び球形度を適切な範囲に調節する観点から、 1 0重量%以下が好まし く、 3重量%以下がより好ましく、 1重量%以下が更に好ましい。 含水率は、 粉 末粒子 1 gを 8 0 0でで 1時間加熱した時の減量を測定し、 (加熱前重量一加熱 後重量) Z加熱前重量 X 1 0 0の式から求めることができる。
( 4 ) 原料粉末粒子の例
( A 1 2 » 3の場合)
A 1 2Ό 3源としての原料として、 ボーキサイ ト、 バン土頁岩、 酸化アルミニゥ ム、 水酸化アルミニウム、 ベーマイ ト、 硫酸アルミニウム、 硝酸アルミニウム、 塩化アルミニウム、 アルミナゾル、 アルミニウムイソプロボキシドなどのアルミ ニゥムアルコキシド等を挙げることができる。
S i 0 2源としての原料として、 珪石、 珪砂、 石英、 クリス小バライ ト、 非晶質 シリカ、 長石、 パイロフイライ ト、 ヒュームドシリカ、 ケィ酸ェチル、 シリカゲ ル等を挙げることができる。
( A 1 2〇3 + S i 0 2 ) 源としての原料として、 力オリン.、 バン土頁岩、 ボー キサイ ト、 雲母、 シリマナイ ト、 アンダルサイ ト、 ムライ ト、 ゼォライ ト、 モン モリロナイ ト、 ハイ口サイ ト等を挙げることができる。 これらの原料はそれぞれ単独で、 もしくは 2種以上を混合して使用することが できる。 選択された出発原料は、 その含水率を低下させるため、 あるいはその溶 融を容易にするために仮焼して使用するのが好ましい。 仮焼された原料粉末粒子
としては、 仮焼バン頁、 仮焼ムライ ト、 仮焼ボーキサイ ト、 仮焼した水酸化アル ミニゥムとカオリンとの混合物等を挙げることができる。
(M g Oの場合)
M g O源としての原料として、 炭酸マグネシウム、 酸化マグネシウム、 水酸化 マグネシウム、 カンラン石、 輝石ズン岩、 蛇紋石、 オリビン系鉱物等を挙げるこ とができる。 また、 (M g〇+ S i 〇2 ) 源としての原料として、 フオルステライ ト、 クリノ エンス夕夕ィ 卜、 エンス夕夕 ト、 カンラン石、 輝石、 ズン岩、 蛇紋岩、 玄武岩、 オリビン系鉱物、 タルク等を挙げることができる。 これらの原料はそれぞれ単独で、 もしくは 2種以上を混合して使用することが できる。 選択された出発原料は、 その含水率を低下させるため、 あるいはその镕 融を容易にするために仮焼して使用するのが好ましい。 仮焼された原料粉末粒子 としては、 仮焼蛇紋岩、 仮焼カンラン石、 仮焼輝石、 仮焼ズン石フオルステライ ト、 仮焼エンス夕夕イ ト等が例示される。
( 5 ) 火炎溶融法による球状化
原料粉末粒子の球状化工程では、 原料粉末粒子を酸素等のキャリアガスに分散 させ、 火炎中に投入することによって溶融し、 球状化を行う火炎溶融法を適用す る。 火炎は、 プロパン、 ブタン、 メタン、 天然液化ガス、 L P G、 重油、 灯油、 軽 油、 微粉炭等の燃料を酸素と燃焼させることによって発生させる。 また、 N 2不活
性ガス等を電離させて生じるプラズマジェッ ト火炎でもよレ^ 燃料の対酸素比は、 完全燃焼の観点から容量比で 1. 0 1〜 1. 3が好ましレ^ 高温の火炎を発生させる観点から、 酸素 ·ガスバーナーを用いるのが好適である。 特にバーナーの構造は限定するものではないが、 特開平 7— 48 1 1 8号公報、 特開平 1 1一 1 3242 1号公報、 特開 2000— 20 5523号公報または特 開 200 0— 3463 1 8号公報で開示されているバーナーが好ましい。 火炎温度は、 原料粉末粒子を溶融球状化させる観点から、 原料粉末粒子の融点 以上であることが好ましい。 真体的には 1 7 00で以上が好ましく、 2 0 0 0で 以上がより好ましく、 26 00で以上が更に好ましい。 火炎中への粉末粒子の投入は、キャリアガス中に分散して行うことが好ましレ 。 キャリアガスとしては、 酸素が好適に用いられる。 この場合、 キャリアガスの酸 素は燃料燃埤用として消費できる利点がある。 ガス中の粉体濃度は、 粉末粒子の 充分な分散性を確保する観点から、 0. 1〜20 k gZNm3が好ましく、 0. 2 〜 1 0 k gZNm3がより好ましい。 更に、 火炎中に投入する際には、 メッシュ、 スタティ ックミキサー等を通過させて分散性を高めるこ.とがより好ましい。
[光拡散性部材]
本発明で、 光拡散性部材とは、 ヘイズメーターで測定された全透過率及び散乱 強度において、全透過率が 7 0 % '以上かつ光散乱強度が 50 %以上のものをいう。
( 1) 基材
本発明に使用する基材は、 透明なガラス、 樹脂であれば特に制限はなく、 たと
エネルギー線硬化型樹脂等が使用でき、 例えばポリエチレン、 ポリプロピレン等 のポリオレフイン樹脂、 ポリエチレンテレフ夕レート等のポリエステル樹脂、 ト リアセチルセルロース、 ブチルセルロース等のセルロース樹脂、 ポリスチレン、 ポリウレタン、 塩化ビニル、 アクリル樹脂、 ポリカーボネート樹脂、 エポキシ樹 脂、 フエノール樹脂、 シリコーン樹脂、 ポリウレタン等が挙げられる。 これらの うち、 透明性、 耐光性、 耐熱性の観点から、 アクリル樹脂、 ポリカーボネート樹 脂、 エポキシ樹脂等が好ましく、 ァクリル樹脂がより好ましく用いられる。 これらのうち、 光拡散性部材が良好な光拡散性及び光透過性を確保する観点か ら、 基材の屈折率は、 好ましくは 1. 3 1〜 1. 6 3、 より好ましくは 1. 40 〜 1. 6 1、 更に好ましくは 1. 48〜 1. 60であることが望ましい。 また、 .基材とセラミックス粒子は、 光拡散性部材が良好な光拡散性及び光透過 性を確保する観点から、 基材の屈折率とセラミックス粒子の屈折率の差が、 好ま しくは 0. 0 1〜 0. 3、 より好ましくは 0. 03〜0. 2、 更に好ましくは 0. 0 5〜0. 1 5であるように組合せることが望ましい。 基材とセラミックス粒子の好適な組合せの例を表 1に示した。

(2) 製造条件
本発明の光拡散部材は、 例えば、 以下のような条件でシート状のものを得るこ とができる。
(a) 混練機を用いて基材中にセラミックス粒子を練り込む方法、
(b) 基材樹脂の溶液、 ェマル ヨン、 デイスパージヨンまたはサスペンジョン の中にセラミックス粒子を混合し、 この混合物をシート状に成型する方法、
(c ) 基材シート表面にバインダーを含んだセラミックス粒子をコ一ティングす る方法、 (d) 基材樹脂を合成する工程で基材樹脂のモノマー中にセラミックス
粒子を添加し、 重合する方法などがある。 これらのうち、 混練機を用いて基材中にセラミックス粒子を練り込み、 シート 状に成型する方法が好ましい。 混練機は、 練ロール機、 二軸混練機、 ニーダー、 インターナルミキサー、 押出機など、 公知の混練機を用いることができる。 成型 機は、 ロール成型機、 射出成型機、 押し出し成型機、 熱プレス成型機などを用い ることができる。 光拡散性部材の良好な光拡散性と光透過性を確保する観点から、 基材中のセラ ミックス粒子の含有量は、 特に、 良好な光拡散性を確保する観点から、 基材 1 0 0重量部に対するセラミックス粒子の添加量は、 好ましくは 0. 1重量部以上、 より好ましくは 0. 5重量部、 更に好ましくは 1重量部以上であり、 特に光透過 性を確保する観点から、 好ましくは 1 000重量部以下、 より好ましくは 1 00 重量部以下、 更に好ましくは 3 0重量部以下、 更に好ましくは 1 0重量部以下で ある。 前記観点を総合した観点から、 0. 1〜 1 000重量部が好ましく、 0. 1〜 1 0 0重量部がより好ましく、 0. ;!〜 30重量部が更に好ましく、 0. 5 〜3 0重量部が更に好ましく、 :!〜 1 0重量部が更に好ましい。 シート状に成型した光拡散部材の厚さは、 光拡散性部材の良好な光拡散性及び 透明性を確保する観点から、 特に、 良好な光拡散性を確保する観点から、 好まし くは 0. 0 5 111以上、 より好ましくは 1 m以上、 更に好ましくは 1 0 m以 上であり、 特に、 良好な光透過性を確保する観点から、 好ましくは 20mm以下、 より好ましくは 2mm以下、 更に好ましくは 1 mm以下であり、 前記観点を総合 した観点から、 0. 0 5 xm〜 2 0 mmが好ましく、 l ^m〜 2mmがより好ま
しく、 1 0 !〜 1 mmが更に好ましい。 本発明の光拡散性部材には、 必要に応じて、 離型剤、 熱安定剤、 紫外線吸収剤、 着色剤、 蛍光体、 発光体、 強化剤などを、 光拡散性と光透過性を損なわない範囲 で添加することができる。
( 3 ) 用途
本発明の光拡散部材は、 その用途などにより形状は特に限定されないが、 具体 的な用途としては、' 例えば液晶ディスプレー、 透過型または反射型スクリーン、 照明カバー、 照明看板、 プロジェクター用のフレネルレンズ、 発光ダイオードな どに好適に用いられる。 図面の簡単な説明 図 1は、 光拡散性部材 1 1と比較部材 4を用いた促進耐光性試験の結果を示 す図面である。 実施例 次の実施例は本発明の実施について述べる。 実施例は本発明の例示について述 ベるものであり、 本発明を限定するためではない。
《測定方法》
( 1 ) 組成
蛍光 X線法 (J I S R 2 2 1 6 「耐火れんが及び耐火モルタルの蛍光 X線分 析法」 ) による元素分析を行って、 A l 、 M g、 S iの各原子の組成を定量する。
X線回折測定を行い、 回折パターンから、 A l 2〇3、 M g O、 S i〇2あるいは
これらの複合化合物の存在を確認する。 回折パターンが得られない場合は、 ラマ ン分光、 I R、 NMR等の測定により A 12〇3、 MgO、 S i 02の存在を確認 する。 以上から、 A 1203または Mg.Oと、 S i 02との合計量、 及び、 A 12 03またはMg〇と、 S i 02の重量比 〔 (A 1203または1^80) ノ S i 02〕 を算出する。
(2) 平均粒径
平均粒径は、 D 50 (体積基準の' 50 %の中位粒径). を意味し、 堀場製作所 L A— 92 0によるレーザー回折 散乱法で測定する。
(3) 球形度 球形度は、 セラミックス粒子について、 リアルサーフェースビュー顕微鏡 VF — 7 80 0、 キーエンス社製で測定して得られた S EM像の粒子投影断面の面積 及び該断面の周囲長を求め、 次いで、 〔粒子投影断面の面積と同じ面積の真円の 円周長〕 〔粒子投影断面の周囲長〕 を計算し、 任意の 50個の粒子につき、 そ れぞれ得られた値を平均して求める。
(4) 吸水率 吸水率は J I S A 1 1 0 9細骨材の吸水率測定方法に従って測定する。
(5) 安息角 安息角の測定は、 J I S R 93 0 1— .2 _ 2による。 安息角の測定に用いる パウダ一テス夕一は、 ホソカワミクロン社製の T YPE PT— Eを使用する。
(6) 屈折率 セラミックス粒子及び基材樹脂の屈折率は、 J I S K 7 142 「プラスチッ クの屈折率測定方法」 のうち、 Β法 (顕微鏡を用いる液浸法.(ベッケ線法) ) に よる。 但し、 J I S Κ 7 1 42で使用きれる浸液に代えて、 表 2の液を浸液と して使用し、 浸液の温度が 1 5〜20°Cの条件で測定する。 顕微^は、 偏光顕微 鏡 「ォプチフォ ト」 (ニコン製) を使用する。 表 2
(7) 全透過率及び光散乱強度 ヘイズメーター 〔村上色彩技術研究所製 (形式: HR- 1 00) 〕 で平行光線 透過率 (T p) と散乱光透過率 (T d) を測定し、 Tp +T dにより全透過率を 算出し、 〔TdZ (T p +Td) 〕 X 1 00を算出して光散乱強度を求めた。 全 透過率が大きい程、 光透過性が高く、 光散乱強度が大きい程、 光拡散性が高いと 評価する。
(8) 耐光性試験 (促進耐光性試験法) 比較する 2つの部材をサンシャインスーパ一ロングライフウエザーメーター (スガ試験機械株式会社製) にセッ トし、 カーボンアーク光を照射した。 照射前 後のサンプルを分光式色彩計 (S E— 2000 ) (日本電色工業株式会社製) を 用いて黄色度 (b*) を測定し、 下記に示す式により照射前後でのサンプルの黄変 度合いを比較した。

〔製造例 1〕
(1) セラミックス粒子 1の製造条件
A 12〇3ZS i〇2重量比が 2. 6となるよう、 アルミナ (純度 99. 9 %) とシリカ (純度 99. 9%) をエタノール中で湿式混合し、 真空乾燥した粉末を 1 500で、 3時間焼成したものを乾式粉砕し、 セラミックス粒子 1を得た。
(2) セラミックス粒子 1について表 3記載の性状を得た。
〔製造例 2〕
(1) 原料粉末粒子 セラミックス粒子 1を原料粉末粒子とした。
(2) 球形化条件 当該粉末粒子を、 酸素をキャリアガスとして用い、 L PG (プロパンガス) を 対酸素比 (容量比) 1. 1で燃焼させた火炎 (2000X:) 中に投入し、 セラミ
ックス粒子 2を得た。
(3) セラミックス粒子 2について表 3記載の性状を得た。 〔製造例 3〕
( 1) セラミックス粒子 3の製造条件
A 1 sO s/ S i 02重量比が 2. 6,となるよう、 硫酸アルミニウム水溶液 (0. 7 mo 1 /L) とフユ一ムドシリカを混合した。 これを 1 20°Cで乾燥後、 14 00 Cで 3時間焼成し、 湿式粉砕することにより、 セラミックス粒子 3を得た。
( 2 ) セラミックス粒子 3について表 3記載の性状を得た。
〔製造例 4〕
( 1 ) 原料粉末粒子 セラミックス粒子 1を分級し、平均粒径を 3 としたものを原料粉末粒子とし た。
(2) 球形化条件 製造例 2と同様の方法で、 セラミックス粒子 4を得た。

(2) セラ.ミックス粒子 5について表 3記載の性状を得た。
〔製造例 6〕
( 1 ) セラミックス粒子 6の製造条件 アルミナゾルとコロイダルシリ力を A 1 203Z S i 02重量比で 2. 6になる ように混合し、 3 0 0でで超音波噴霧乾燥を行った。 得られた粉末を 1 0 0 0 °C、 3時間焼成した.。
(2) セラミックス粒子 6について表 3記載の性状を得た。 〔製造例 7〕
( 1 ) セラミックス粒子 7の製造条件 エタノールノ水/塩酸 (モル比 5 : 1 : 0. 0 1 ) 混合液に、 ケィ酸ェチル [S i (〇C2H5) Jを 4モル ZLとなるよう混合し、 室温で? 4時間攪拌した。 そ こに、 MgOZS i 〇2重量比が 1. 3となるよう、 マグネシア (純度 9 9. 9 %) を添加し室温で 24時間攪拌した。 得られたゲルを 8 0°Cで真空乾燥したのち、 1 2 0 0°C、 3時間焼成し、 乾式粉砕し、 セラミックス粒子 7を得た。 セラミックス粒子 7について表 3記載の性状を得た。
〔製造例 8〕
(1 ) 原料粉末粒子と球形化条件 セラミックス粒子 7を原料粉末粒子として、 製造例 2と同様の方法で、 セラミ ックス粒子 8を得た。-
(2) セラミックス粒子 8について表 3記載の性状を得た。 〔製造例 9〕
( 1) 原料粉 *粒子と球形化条件 セラミックス粒子 7を湿式粉碎し.、 セラミックス粒子 9を得た。
(2) セラミックス粒子 9について表 3記載の性状を得た。 〔製造例 1 0〕
( 1 ) 原料粉末粒子と球形化条件 セラミツグス粒子 9を原料粉末粒子とし、 製造例 2と同様の方法で、 セラミツ クス粒子 1 0を得た。
(2) セラミックス粒子 1 0について表 3記載の性状を獰た。 〔実施例 1〕 セラミックス粒子 1を 1 0 0重量部に対して、 ァミノプロピルトリエトキシシ ランを 1重量部添加し、 表面処理を施した。 アクリルペレッ ト 1 00重量部に対 して、 該表面処理したセラミックス粒子 1を 1重量部の割合で混ぜ、 ロール混練
機 (西村機械製作所製) により 1 8 5でで混合し、 プレス機 (東洋精機製) でプ レスし厚さ 1 mmの光拡散性部材 1を作製した。
〔実施例 2〜 9〕 実施例 1で、 セラミックス粒子 1を、 セラミックッス 2〜 1 0に置き換えて、 実施例 1 と同じ条件で、 光拡散性部材 2〜 1 0を作製した。
〔比較例 1〕' 市販の球状シリカ粉末で表 3の性状を有するものを用いて、 実施例 1と同じ条 件で比較部材 1を作製した。
〔比較例 2〕 市販の'不定形シリカ粉末で表 3の性状を有するものを用いて、 実施例.1と同じ 条件で比較.部材 2を作製した。
〔比較例 3〕 市販の球状アルミナ粉末で表 3の性状を有するものを用いて、 実施例 1と同じ 条件で比較部材 3を作製した。
表 3から明らかな通り、 本発明の光拡散性部材は、 全透過率が 7 0 %を超えて おり、 特に光拡散強度が、 従来の市販セラミックッス粒子を添加して製造したシ ートよりも高く、 火炎溶融法によるセラミックッス粒子を添加して製造した光拡 散性部材がより高いことがわかる。 実施例 1 1 ァクリルペレツト 1 0 0重量部に対して、 製造例 4のセラミックス粒子 4を 2 重量部の割合で混ぜ、 実施例 1と同じ条件で、 厚さ 1 mmの光拡散性部材 1 1を 作製した。 比較例 4 実施例 1 1で、 製造例 4のセラミックス粒子 4に代えて架橋ポリスチレン (平 均粒径 6 m、 球形度 0 . 9 5 , 屈折率 1 . 5 9 ) を 2重量部添加して、 実施例 1 と同じ条件で、
厚さ 1 mmの比較部材 4を作製した。 表 4

表 4、 図 1から明らかな通り、 促進耐光性試験により、 本発明の光拡散部材 1 1は黄変がみられなかったが、 比較部材 4は光照射時間とともに黄変することが わかった。
Claims
1. 基材中にセラミックス粒子を含有してなる、 全透過率が 7 0 %以上かつ光 散乱強度が 50 %以上である光拡散性部材であって、 該セラミックス粒子が以下 の要件 ( I ) 及び (II) を満たす光拡散性部材。
( I ) A 1 2〇 3または M g 0と、 . S i 02との合計量が 80重量%以上。
(II) A 1 203または Mgpと、 S i 02の重量比 〔 (A 1203または M g O) S i O 2〕 が 0 -· 1〜; L 5。
2. セラミックス粒子が火炎溶融法により製造されたものである請求項 1記載 の光拡散性部材。
3. 基材中にセラミックス粒子を含有してなる、 全透過率が 7 0 %以上かつ光 散乱強度が 50 %以上である光拡散性部材であって、 該セラミックス粒子が、 以 下の要件 (III) 及び (IV) を満たす粉末粒子を、 火炎中で溶融して得られるもの である光拡散性部材。
(III) A 1203または Mg〇と、 S i 02との合計量が 80重量%以上。
(IV) A 1 203または MgOと、 S i 02の重量比 〔 (A 12〇3または MgO) ノ S i O 2〕 が 0. 1〜: L 7
4. セラミックス粒子の平均粒径が、 0. 0 1〜 1 00 / mである、 請求項 1 〜 3いずれか記載の光拡散性部材。
5. セラミックス粒子の吸水率が 0. 8重量%以下、 球形度が 0. 9 5以上で
ある請求項 1〜 4いずれか記載の光拡散性部材。
6. セラミックス粒子の含有量が、 光拡散性部材の基材 1 0 0重量部に対して 0. 1〜 1 0 00重量部である請求項' 1〜 5いずれか記載の光拡散性部材。
7. 基材が樹脂である請求項 1〜 6いずれか記載の光拡散性部材。
8. 請求項 1〜 7のいずれか記載の光拡散性部材を次の (a) より (d) のいずれ かの方法により製造する方法:
(a) 混練機を用いて基材中にセラミックス粒子を練り込む方法、
(b) 基材樹脂の溶液、 ェマルジヨン、 デイスパージヨンまたはサスペンジ ヨンの中にセラミックス粒子を混合し、 この混合物をシート状に成型する方 法、
(c ) 基材シ一ト表面にバインダーを含んだセラミックス粒子をコ一ティン グする方法、
(d) 基材樹脂を合成する工程で基材樹脂のモノマー中にセラミックス粒子 を添加し、 重合する方法。
