 近年、インバーター回路の半導体主素子(以下、主回路素子という)を封止するパッケージについても小型化が進み、表面実装に対応するパッケージも多く使われるようになった。特にモーター内部に実装される主回路素子はディスクリート小型化の要求から前記の表面実装対応のパッケージが使われる例が増えている。モーターで使われる主回路素子には比較的大きな許容消費電力が要求されるため、同時に高い放熱性も要求されており、実装に工夫が必要とされている。そこで、主回路素子を、そのリードがプリント基板の端部よりも外方に位置するようにプリント基板の端部に寄せて配置すると共に、プリント基板の裏面側にリードと対向するように金属製放熱板を設け、リードと金属製放熱板とを半田付けし、主回路素子の熱をリードを介して金属放熱板から放熱するようにした技術がある(例えば、特許文献1参照)。
 また、従来より、面実装タイプの主回路素子を搭載したプリント基板を、モーターのステーターと共に高放熱樹脂により樹脂封止して一体化し、主回路素子の熱を樹脂を介して外部に放熱するようにした電力変換回路内蔵モーターがある(例えば、特許文献2参照)。

 また、特許文献2では、主回路素子の熱を樹脂を介して外部の空気中に放熱するようにしているが、樹脂の外部には特に空気の流れがあるわけではない。このため、空気中に放熱しても熱が停滞する可能性があり、更なる放熱性の向上が望まれていた。
 また、近年、素子チップの熱を効率良く放熱する要求から、素子チップを備えたパッケージ内に金属ヒートスプレッダを組み込んだ面実装パッケージがある。この種の面実装パッケージでは、金属ヒートスプレッダの表面が露出するように部分的に封止された構成を有している。このタイプの主回路素子を電力変換回路内蔵モーターに適用する場合、前記一体化するための高放熱樹脂に金属ヒートスプレッダを直接接触させ、樹脂から空気中に放熱する構造が採用されている。この構造の場合、金属ヒートスプレッダからの放熱や絶縁のため、高放熱樹脂の厚みを厚くする必要があり、小型化が難しいという問題があった。
 また、面実装素子はパッケージサイズが小さくなるため、同一の発熱量に対し放熱をしない場合、素子の温度上昇が大きくなる。この場合、最大出力を制限しなければならず電力変換回路としての運転範囲が狭くなる。また、特許文献2では、面実装タイプの主回路素子をモーターの発熱により温度が高くなるステーター側に配置しており、更に運転範囲が狭くなるといった課題がある。
 また、面実装素子はリフロー半田でプリント基板に半田付けされるが、リフロー半田の場合、DIP(フロー)又は手ハンダ付けに比べ、一般的に半田量が少なく半田部の機械強度が弱い。よって、面実装素子の機械的強度の強い半田接合が課題とされている。電力変換回路における主回路素子の場合、マイコン等のデバイスに比べ発熱量が大きく、主回路素子の周囲の温度上昇は大きくなり、熱収縮応力による半田部の歪も大きくなる。このため、主回路素子のリード部周辺の半田が切れやすくなる。このような面実装による半田強度の低下と熱収縮による半田部の電気的接合寿命が、電力変換回路基板の寿命となる。したがって、主回路素子とプリント基板との機械的結合の強度向上が、電力変換回路を内蔵したモーター及びそれを搭載した機器の寿命に直結する重要な課題とされている。
 また、金属の放熱フィンを用いることで主回路素子の温度を下げようとする場合、放熱フィンの取り付けには通常ねじ締め等の作業を必要とし、加工費のためのコストが上昇する。
 本発明は、このような課題を解決するためになされたもので、第一の目的は、小型で放熱性に優れた電力変換回路内蔵モーターを提供することを目的とする。
 また、第二の目的は、放熱性向上により運転範囲を広げることが可能な電力変換回路内蔵モーターを提供することを目的とする。
 また、第三の目的は、主回路素子とプリント基板との機械的結合強度を上げて寿命化を図り、信頼性を向上することが可能な電力変換回路内蔵モーターを提供することを目的とする。
 また、第四の目的は、製造コストを低減することができる電力変換回路内蔵モーターを提供することを目的とする。
 また、第五の目的は、上記の電力変換回路内蔵モーターを搭載した流体ポンプ、この流体ポンプを搭載した空気調和機、給湯器、電力変換回路内蔵モーターを搭載した機器を提供することを目的とする。
 また、本発明に係る電力変換回路内蔵モーターは、パッケージ化された面実装タイプの主回路素子を有する電力変換回路が実装されたプリント基板と、プリント基板の主回路素子の実装面と反対の面側に配置されたステーターと、内側が流体通過領域となる有底筒状を成し、底面がプリント基板と接触又は近接するようにしてステーターの内側に配置されたカップと、プリント基板の実装面と反対側の面においてカップの底面と対向する領域内に形成された放熱用銅箔とを備え、主回路素子は、パッケージ内部の素子チップの両面のうち、プリント基板への実装状態においてプリント基板側となる面にヒートスプレッダが接合されており、ヒートスプレッダが、プリント基板を貫通するスルーホールを介して放熱用銅箔に熱的且つ機械的に結合されているものである。
 また、本発明に係る流体ポンプは、上記の電力変換回路内蔵モーターを搭載したものである。
 また、本発明に係る空気調和機は、上記の流体ポンプを搭載したものである。
 また、本発明に係る給湯器は、上記の流体ポンプを搭載したものである。
 また、本発明に係る機器は、上記の電力変換回路内蔵モーターを搭載したものである。
 本発明によれば、主回路素子の熱を、カップ内部を通過する流体に放熱するようにしたので、放熱性を向上することができる。
 また、放熱性が向上するため、モーターの表面積を小さくすることが可能となり、小型軽量なモーターを得ることができる。
 また、放熱構造を工夫したことで許容損失を大きくできるため、モーターの高温側の運転限界を上げることができ、運転範囲を大きくすることができる。
 また、主回路素子を、そのパッケージ内部の素子チップの両面のうち、プリント基板への実装状態においてプリント基板側となる面にヒートスプレッダを接合した構成とし、ヒートスプレッダにより面でプリント基板と接合するため、主回路素子とプリント基板との機械的結合の強度を向上することができる。
 また、放熱フィン不要の構造としたので、製造コストを低減することができる。

実施の形態1.
 図1は、本発明の実施の形態1に係るモーターのブラケットを除くモーターの構造図で、(a)は側面断面図、(b)は上面透視図を示している。以下の各図では、図1(a)の上下左右方向を上下左右方向として説明する。
 プリント基板1は、円板状に形成されており、モーター10を駆動するための電力変換回路が実装されている。電力変換回路は従来公知の電力変換回路であり、少なくとも1つ以上のスイッチング素子と、このスイッチング素子に逆並列に接続される還流ダイオードとを有する主回路を有している。図1には、電力変換回路のうちモーター10のステーター巻線に電圧を印加する電圧型インバーターの主回路を構成する、スイッチング素子としての主回路素子2を図示している。この主回路素子2は、いわゆるモジュール素子化されたものでもよい。
 プリント基板1において主回路素子2の実装面1aには更に温度検出手段としての過熱検知素子3及びモーター外部接続リード4が実装されている。過熱検知素子3は後述のヒートスプレッダ21の近傍に配置され、後述の主素子チップ20の過熱状態を検知する。過熱状態が検知された場合、電力変換回路内の保護回路(図示せず)により主回路素子2の動作制限(インバータの出力制限や動作停止等)を行うようにしている。モーター外部接続リード4は、モーター10の外部の回路と接続するための入出力線(高圧入力線4a及び低圧入力線4b)をまとめたものである。また、プリント基板1の主回路素子2の実装面1aと反対側の面1bには、ローター9aの回転速度又は回転位置をローター9aが発生する磁束密度変化により検出する面実装のホール素子5が実装されている。
 プリント基板1の下方には、ステーターコアに巻き線を巻いたステーター9bが設置されており、そのステーター9bの巻線とプリント基板1とは、モーター端子6によって電気的に接続されている。モーター端子6は、商用電源を全波整流もしくは倍電圧整流した直流電源に対応した高圧モーターの接続端子である。また、プリント基板1及びステーター9bを機械的に結合し且つベアリングハウジングを構成するため、プリント基板1及びステーター9bは、空気に比べて熱伝導率が高い(熱抵抗が低い)モールド樹脂7で封止されている。円環状のステーター9bの内側空間には、樹脂製で有底筒状のカップ8が、その底面がプリント基板1のステーター側の面(以下、ステーター面1bという)に接触又は近接するようにして配置されている。このカップ8により、カップ8の内側の空間と外側の空間とが隔離され、内側空間には、プリント基板1の耐熱温度以下でモーター10内を循環する流体が流通するようになっている。また、カップ8の内側空間には、インペラ31(図示せず)と一体化されたローター9aが設置されている。カップ8は小型化及び放熱性向上の面から、必要な強度が維持できる程度に薄く形成され、且つ熱伝導性の高い樹脂で構成されていることが好ましい。
 以上のように、主回路素子2等を実装したプリント基板1がモーター10のステーター9bと電気的且つ機械的に結合されて一体化され、樹脂で封止されて電力変換回路を内蔵した電力変換回路内蔵モーターが構成されている。
 図2は、図1のスイッチング素子の内部構造図で、パッケージ化されたICパッケージを示している。図2において、面実装タイプの主回路素子2のICパッケージは、シリコンで構成される主素子チップ20と、主素子チップ20よりも板厚が厚い金属製のヒートスプレッダ21と、高圧電極21aと、低圧電極22aとを有している。ヒートスプレッダ21は、主素子チップ20の両面のうち、プリント基板1への実装状態においてプリント基板1側となる面に半田付けにより接合され、両者が電気的・熱的・機械的に結合されている。このような構成により、主素子チップ20の発熱のうち過渡的なものはヒートスプレッダ21上に蓄積され、主素子チップ20の過渡的な温度上昇が抑制される。
 また、主素子チップ20は、その上面に設けられた金属電極23と金属リードフレーム22とがボンディングワイヤ24により電気的に接続されている。ボンディングワイヤ24は、金やアルミの金属線材で構成され、超音波溶融により金属リードフレーム22や主素子チップ20との間の電気的接合をとる。近年見られるダイレクトボンディング結合により、金属リードフレーム22を直接主素子チップ20と接触させ電気的結合をとるようにしてもよい。そして、ボンディングワイヤ24と、主素子チップ20と、金属リードフレーム22の一部と、ヒートスプレッダ21の一部とが、高熱伝導性の樹脂25で封止され、ICパッケージが構成されている。ICパッケージにおいて、封止部分から外方に露出する金属リードフレーム22部分が低圧電極22aとなり、また、封止部分から外方に露出するヒートスプレッダ21部分が高圧電極21aとなっている。
 図3は、本発明の実施の形態1に係るモーターの要部概略断面図である。図3において図1及び図2と同一部分には同一符号を付す。また、後述の各図も含め、全図中において同一部分には同一符号を付すものとする。
 プリント基板1の両面には、回路配線パターンや、主回路素子2を含む各種電子部品(主回路素子2以外は図示せず)を実装するためのランドが銅箔11により形成されており、ランド上に各種電子部品(図示せず)が半田により電気的・熱的・機械的に結合されている。また、プリント基板1の主回路素子2の実装面(以下、反ステーター面という場合がある)1aと反対側の面(以下、ステーター面という場合がある)1bにおいてカップ8の底面と対向する領域内には放熱用銅箔13が形成され、この放熱用銅箔13に連通するようにプリント基板1に複数のスルーホール12が設けられている。実装面1aには、複数のスルーホール12の開口面を跨ぐようにして銅箔11が設けられており、その銅箔11上に主回路素子2のヒートスプレッダ21が半田により接合されている。この構成により、ヒートスプレッダ21は、銅箔11及び複数のスルーホール12を介してステーター面1bの放熱用銅箔13に電気的・機械的・熱的に結合されている。
 次に、主素子チップ20の熱の放熱経路について説明する。
 主素子チップ20の熱は、ヒートスプレッダ21→銅箔11→スルーホール12→放熱用銅箔13の順に熱伝達され、更に、カップ8へと伝達される。カップ8は放熱用銅箔13に接触又は近接して配置されているため、放熱用銅箔13はカップ8内部の流体と熱的結合をもつ。したがって、放熱用銅箔13に伝達された熱は、カップ8へと伝達された後、カップ8表面からカップ8内部の流体へと放熱される。
 ところで、本例のモーター10は、例えばポンプ用のモーターとして使用され、カップ8の内側には水などの流体が流通している。主素子チップ20の動作温度は、シリコンでは150℃、炭化シリコンでは200℃であり、流体は、上述したようにプリント基板1の耐熱温度(例えば100℃)よりも低温であるため、モーター10においてカップ8自身及びその内側は他の部分に比べて温度が低い状態となっている。
 以上の放熱経路により、主回路素子2の損失に起因する主素子チップ20の発熱を、流体を介しモーター構造体外部に放熱することができる。この構造により、金属放熱フィンが不要となるため、金属放熱フィンを用いた場合に必要となるねじ締めなどの手工程が不要となる。また従来のモーターの様にモールド樹脂7を介し、その周囲に停滞する空気中に放熱する場合に比べ放熱性が向上する。なお、ここでは本例のモーター10がポンプ用のモーターとして使用され、流体として水が流通する場合を説明したが、別用途のモーターとして使用され、流体が例えば空気であってもよい。
 次に、図1のプリント基板1の作成工程を説明する。
 まず、プリント基板1の両面にクリーム半田を印刷する。このとき、モーター外部接続リード4やモーター端子6接続用のランドはメタルマスクでカバーし、クリーム半田が塗布されないようにする。そして、メタルマスクを取り外す。続いて、プリント基板1の反ステーター面1aに主回路素子2及び過熱検知素子3を載せ、リフロー半田により銅箔と電気的・機械的に結合する。このリフロー時に、主回路素子2のヒートスプレッダ21は銅箔11と半田付けされ、銅箔11と電気的・機械的・熱的に一度に結合される。このように主素子チップ20を半田にて接着したヒートスプレッダ21を面でプリント基板1に接合するため、通常のリードによる接合に比べて主素子チップ20とプリント基板1との機械的結合強度を飛躍的に高めることができる。よって、振動が発生するモーター内に電力変換回路を内蔵させた構造であっても、高い信頼性を得ることができる。
 ところで、ヒートスプレッダ21の下面に設けた複数のスルーホール12の内周面にはメッキで銅箔が形成されている。よって、前記のリフロー時にプリント基板1とヒートスプレッダ21との間のクリーム半田がスルーホール12内にも流れ込み、ヒートスプレッダ21は、プリント基板1のステーター面1bの放熱用銅箔13とも熱的に結合される。以上のように、リフロー半田によりプリント基板1の反ステーター面に実装される各部品を一度に電気的・機械的に結合できると共に、ヒートスプレッダ21を放熱用銅箔13に熱的に結合することができる。
 そして、これらの主回路素子2及び過熱検知素子3等の面実装部品が実装されたプリント基板1のステーター面1bに、ホール素子5を接着剤で仮止めした後、フロー半田により接合する。そして、電子部品全てが実装されたプリント基板1をステーター9bの上部側に組み付け、モーター外部接続リード4のコネクタを半田付けすると共に、スルーホール12を介してモーター端子6にてステーター9bの巻線を接続する。
 以上の作成工程によれば、クリーム半田の印刷時に、モーター外部接続リード4やステーター端子接続用のランドをメタルマスクでカバーするため、モーター外部接続リード4のコネクタ等を後付するためのスルーホールやステーター端子を後付するためのスルーホール14がリフロー時に半田で埋まってしまうことがない。フロー半田の場合には、これらのスルーホールが埋まらないようにマスキングテープを貼り付け、フロー半田後、それを除去するといった工程が必要である。このようなマスキングと除去の工程には人的作業が必要となる。これに対し、本実施の形態1では、クリーム半田の塗布の際にメタルマスクにより必要箇所を保護することで、マスキングテープの貼り付け及びはがしの工程が不要である。よって、プリント基板1の自動化生産が可能となる。また、製造工程が簡単化されマスキングテープも不要となるため、製造に伴う環境負荷低減の効果もある。
 以上説明したように、本実施の形態1では、主素子チップ20の熱をヒートスプレッダ21及び複数のスルーホール12を介してプリント基板1のステーター面1b側の放熱用銅箔13に伝達させ、放熱用銅箔13からカップ8の底面を介してカップ8内部を通過する流体に放熱するようにした。このように、主素子チップ20の熱をカップ8内部を通過する流体へと放熱する構造としたため、主素子チップ20の熱をその周囲のモールド樹脂を介して外部の空気に放熱する構造に比べて放熱性を向上することができる。
 また、放熱性が向上するため、モーター10の表面積を小さくすることが可能となり、小型軽量なモーターを得ることができる。また、放熱構造を工夫したことで許容損失を大きくできるため、外形サイズが同一の他の構造(例えば主素子チップ20の熱をその周囲のモールド樹脂7を介して外部の空気に放熱する構造)のものと比較してモーター10の出力を高めることができる。すなわち、モーター10の運転範囲を大きくすることが可能である。
 また、主回路素子2をステーター9bの外形よりも内側に配置しているため、ステーター9bの外周よりも更に半径方向に突出した位置に配置した従来構造に比べて外形形状の小型化が可能であり、面実装部品を用いたことによる小型化の効果を損なうことがない。
 また、主素子チップ20の熱をヒートスプレッダ21からモールド樹脂7を介して周囲の空気に放熱する従来構造の場合、主素子チップ20の両面のうち、プリント基板1と反対側の面にヒートスプレッダ21を設けることになり、主回路素子2を覆うモールド樹脂7の厚みw(図1参照)を厚くする必要があった。これに対し、本例の構造では、主素子チップ20の両面のうちプリント基板1側の面にヒートスプレッダ21を設け、ヒートスプレッダ21の熱をプリント基板1のスルーホール12を介して放熱用銅箔13により流体側に放熱する構造としたので、厚みwを薄くすることができる。よって、モーター10を小型・軽量化することができる。
 また、図3に示されるように、過熱検知素子3は主素子チップ20と強い熱的結合を持つヒートスプレッダ21の近傍に配置している。このため、過熱検知素子3は主素子チップ20と強い熱的結合を持ち、主素子チップ20の過熱状態を精度良く検知できる。また、主回路素子2の周囲に熱抵抗が低いモールド樹脂7を充填しているため、ヒートスプレッダ21と過熱検知素子3との熱的結合の強度が高まり、検知精度を高めることができる。その結果、主素子チップ20の熱限界の直前までモーター10の運転が可能となり、その面からも最大出力を上昇させることができ、運転範囲を拡大することができる。
 また、主回路素子2をヒートスプレッダ21により面でプリント基板1に接合するため、十分な機械的強度を以て一回のリフロー半田によりプリント基板1上に実装結合することができる。よって、従来の半田切れの問題を解消できる。
 また、金属放熱フィン不要の放熱構造としたので、ねじ締め等の手作業が不要となり、製造コスト削減が可能である。
 また、過熱検知素子3として、温度による抵抗変化が大きいセラミック製の正特性熱抵抗素子を用いることで、非常に精度良く主素子チップ20の過熱状態を検知し、過熱時は動作を制限して保護をかけることができる。
 また、過熱検知素子3はモーター10の主軸やカップ8の近傍に配置され熱的に強く結合されるため、冷媒過熱による流体過熱やロータ主軸の摩擦異常による過熱に対しても検知保護をかけることが可能となる。
 また、過熱検知素子3の検知精度を上げるため、図3Aに示すように構成してもよい。すなわち、ヒートスプレッダ21と強い熱的結合を持つ銅箔11をプリント基板1上で延長させて過熱検知素子3の周囲を取り囲むように形成する。更に、過熱検知素子3の周囲を取り囲んだ銅箔11の熱を、主素子チップ20の熱と同様、スルーホール12aを介して放熱用銅箔13に熱的に結合し、放熱する構成とする。なお図3Aの放熱用銅箔13は、図3に比べて過熱検知素子3と対向する領域まで延長された構成となっている。このような構成とした場合、主回路素子2の熱を過熱検知素子3で受熱しやすくなり、検知精度が高まり、検出時間差や検出温度誤差を低減して温度保護がかけられる。
 また、カップ8内を通過する流体との熱的結合が強い銅箔11で過熱検知素子3の周囲を囲み、熱的結合を強める構成としたことで、流体の過熱についても検知保護を精度よく実施することができる。
実施の形態2.
 図4は、本発明の実施の形態2に係る流体ポンプの構造断面図である。図4において、図1と同一部分には同一符号を付す。
 実施の形態2の流体ポンプ30は、実施の形態1のモーター10と、モーター10のローター9aに設けられた略円板状のインペラ31とを備え、ローター9aと共に回転するインペラ31によって液体をポンプハウジング32内に吸入すると共にポンプハウジング32外に排出する。
 このように本実施の形態2の流体ポンプは、実施の形態1のモーター10を備えているため、実施の形態1に記載の効果を有するポンプを得ることができる。
実施の形態3.
 図5は、本発明の実施の形態3に係る空気調和機の冷媒回路図である。
 本実施の形態3に係る空気調和機40は、冷凍サイクル部50と水回路60とを備えている。冷凍サイクル部50は、冷媒を圧縮する圧縮機51と、水-冷媒熱交換器52と、膨張弁53と、冷媒-空気熱交換器54とを備え、これらが順次冷媒配管で環状に接続され、冷媒回路を形成している。水回路60は、水-冷媒熱交換器52と、水-空気熱交換器61と、ポンプ62とを有している。水-冷媒熱交換器52に導通している水配管は冷媒回路の冷媒配管とは分離しており、水回路60は、水-冷媒熱交換器52と、水-空気熱交換器61と、ポンプ62とが順次水配管で環状に接続された構成を有している。ポンプ62には、上記実施の形態2の流体ポンプ30が用いられている。水-冷媒熱交換器52及び冷媒-空気熱交換器54は屋外に設置される室外機に搭載され、水-空気熱交換器61は屋内に設置される室内機に搭載される。このように構成された空気調和機40は、ボイラを屋外に設置し、水回路60を循環する循環水により屋内に熱移動を行う従来の機器の置き換えとして近年急速に普及しており、暖房が主な用途である。
 まず、冷凍サイクル部50の動作について説明する。
 圧縮機51から吐出された高温高圧のガス冷媒は、水-冷媒熱交換器52へ流入し、水配管を流通する水に対し放熱して熱交換を実施し凝縮する。その凝縮した液冷媒は、膨張弁53によって減圧され、低圧の気液二相冷媒又は液冷媒となって、冷媒-空気熱交換器54に流入する。この冷媒-空気熱交換器54において、低圧の冷媒は、外気から熱を吸収して蒸発し、ガス冷媒となる。このガス冷媒は、再び圧縮機51に吸入される。以後、この動作を繰り返す。
 次に、水回路60の基本動作を説明する。
 水回路60を循環する水は、ポンプ62によって水-冷媒熱交換器52に送られ、その水-冷媒熱交換器52において冷凍サイクル部50からの放熱によって温められる。その温められた水は、水-空気熱交換器61に送られ、屋内空気に熱を放出して凝縮し、暖房作用を行う。水-空気熱交換器61で凝縮した水は、再びポンプ62に送られる。以後、この動作を繰り返す。
 ここで、水回路60内を流れる流体である循環水の温度は最大でも60℃である。この温度は、主素子チップ20の動作温度(シリコンでは150℃、炭化シリコン200℃)やコンポジット材のプリント基板1の耐熱温度(100℃)に対し充分低い。よって、信頼性をキープしつつ多くの熱を主素子チップ20から流体へと移動可能である。
 以上の構成によって、実施の形態1と同様の効果を有するモーター10を備えた空気調和機40を得ることができる。また、モーター10に内蔵された電力変換回路の熱は、水回路60を循環する暖房用循環水へと放熱されるため、電力変換回路の熱も無駄なく暖房に利用できる。よって、多少の省エネ効果も期待できる。
 なお、上記で説明した図4で示されるモーター10を備えた空気調和機40の構成は一例であり、図4の構成に限定されるものではない。
 上記の説明では、図5の冷媒回路を構成する各機器の具体的な配置構成について説明しなかったが、例えば、図5Aのようにして配置して水空調システム(空気調和機)を構成することができる。すなわち、ポンプ62と水-冷媒熱交換器52と膨張弁53とを屋内機械室に設置された流量制御ユニットに搭載する。また、水-空気熱交換器61を居室内にある室内機(複数台)に搭載し、圧縮機51及び冷媒-空気熱交換器54を室外機(一台)に搭載する。
 流量制御ユニットを屋内に配置した場合、複数台設置される室内機からの温水配管を屋外に比べて周囲温度の高い屋内機械室に配管することができ、循環水の熱漏洩を小さくでき屋外設置に比べ暖房時の効率が高くできる。しかしながらその一方、屋外に比べて周囲温度の高い機械室にポンプ62を配置しなければならならず、暖房時にポンプ62の高温運転限界によりシステムの輸送熱量が制約される。したがって、このシステムに適用されるポンプには高温運転限界の高いポンプが要求されるが、本実施の形態3のポンプ62は上述したようにその要求を満足できる。よって、熱輸送量の大きな水空調システム(空気調和機)を得ることができる。
 前記の効果は、循環水温度が60℃程度の空気調和機だけでなく、80℃程度の高温水を使用する後述の給湯器においても同様に効果が高いことはいうまでも無い。
実施の形態4.
 図6は、本発明の実施の形態4に係る給湯器の冷媒回路図である。本実施の形態4に係る給湯器70は、冷凍サイクル部80と給湯回路90とを備えている。
 本実施の形態4に係る給湯器70は、冷凍サイクル部80と給湯回路90とを備えている。冷凍サイクル部80は、冷媒を圧縮する圧縮機81と、水-冷媒熱交換器82と、膨張弁83と、冷媒-空気熱交換器84とを備え、これらが順次冷媒配管で環状に接続されて冷媒回路を形成している。冷凍サイクル部80は更に、モーター85によって駆動され、冷媒-空気熱交換器84に外気を送風するファン86を備えており、冷凍サイクル部80は室外に設置される。
 給湯回路90は、水-冷媒熱交換器82と、温水タンク91と、ポンプ92とを有している。水-冷媒熱交換器82に導通している水配管は、冷媒回路の冷媒配管とは分離しており、給湯回路90は、水-冷媒熱交換器82と、温水タンク91と、ポンプ92とが順次水配管で環状に接続された構成を有している。ポンプ92には、上記実施の形態2の流体ポンプ30が用いられている。
 まず、冷凍サイクル部80の動作について説明する。
 圧縮機81から吐出された高温高圧のガス冷媒は、水-冷媒熱交換器82へ流入し、水配管を流通する水に対し放熱して熱交換を実施し凝縮する。その凝縮した液冷媒は、膨張弁83によって減圧され、低圧の気液二相冷媒又は液冷媒となって、冷媒-空気熱交換器84に流入する。この空気熱交換器84において、低圧の冷媒は、外気から熱を吸収して蒸発し、ガス冷媒となる。このガス冷媒は、再び圧縮機81に吸入される。以後、この動作を繰り返す。
 次に、給湯回路90の基本動作を説明する。
 給湯回路90を循環する水は、ポンプ92によって水-冷媒熱交換器82に送られ、その水-冷媒熱交換器82において冷凍サイクル部90からの放熱によって温められる。その温められた水は温水タンク91に送られる。温水タンク91内の温められた水は、再びポンプ92に送られる。以後、この動作を繰り返す。
 ここで、上記実施の形態3の空気調和機における水回路60内を循環する循環水の温度が60℃以下であるのに対し、本実施の形態4の給湯回路90内の循環水の温度は90℃近くになる。よって、本実施の形態4の給湯器70の流体ポンプ30に用いる主素子チップ20として、200℃以上で動作保障がされる炭化シリコンを用いると、充分な運転範囲を確保することができる。
 以上の構成によって、実施の形態1と同様の効果を有するモーター10を備えた給湯器70を得ることができる。また、モーター10に内蔵された電力変換回路の熱は、給湯回路90を循環する給湯用循環水へと放熱されるため、電力変換回路の熱も無駄なく給湯水の温めに有効に利用できる。よって、多少の省エネ効果も期待できる。
実施の形態5.
 実施の形態1のモーター10を流体ポンプ30以外の機器に用いても、実施の形態1に記載の効果を有する機器を得ることができる。例えば、送風機のモーターとして用いても良い。この送風機を空気調和機、換気扇又は給湯器に搭載することにより、実施の形態1に記載の効果を有する機器を得ることができる。
実施の形態6.
 実施の形態1~5では、主素子チップ20にシリコンとその化合物を用いたが、SiC(炭化珪素)、GaN(窒化ガリウム系材料)又はC(ダイヤモンド)等のその他のワイドバンドギャップ半導体を用いても良く、この場合も同様の効果が得られることはいうまでもない。
実施の形態7.
 実施の形態1~5の主回路素子2の主素子チップ20にMOSFETを用いてもよい。MOSFETは通流抵抗が温度とともに上昇し、損失が増加する特性を有する。本例では、上述したように、主回路素子2の熱を流体に放熱することにより、流れのない空気中に放熱する場合に比べて主回路素子2の温度を低減することが可能である。このように主素子チップ20のMOSFETの素子温度の低下により通流抵抗が減少するため、より損失の少ない電力変換回路内蔵モーター、電力変換回路内蔵モーターを備えたポンプ、このポンプを備えた空気調和機、給湯器、電力変換回路内蔵モーターを備えた機器を得ることができる。
実施の形態8.
 実施の形態8は、電力変換回路内蔵モーターの具体的な回路構成について説明するものである。
 図7は、本発明の実施の形態8に係る電力変換回路内蔵モーターの回路図である。
 電力変換回路内蔵モーター100は、モーター10と一体化されモールド筐体で構成されている。電力変換回路内蔵モーター100は、モーター10の回転を検出するホール素子5、ゲート信号生成回路106、ゲートドライブ回路109、チャージポンプダイオード111及び主回路素子2a~2f(上記実施の形態の主回路素子2)等から構成されている。電力変換回路内蔵モーター100には、商用交流電源を整流平滑した直流高圧電源101と、直流高圧電源101を降圧した直流低圧電源102と、モーター10の回転数に比例したパルス信号を出力するFG出力線104と、出力電圧又は出力回転数の指令をアナログ電圧で行う指令入力線103とが接続されている。主回路素子2a~2fは、Siチップを用いたMOSFETチップを面実装パッケージ内に内蔵した、面実装MOSFETである。なお、主回路素子2a~2fはMOSFETに限られず、IGBTとしてもよいし、主回路素子毎にMOSFET又はIGBTを選択してもよい。ゲートドライブ回路109及び主回路素子2a~2fがインバーターに相当する。なお、主回路素子2a~2fには、上記実施の形態1の図3で説明した接続構造が適用されている。
 ゲート信号生成回路106は、ゲートドライブ回路109と同一シリコン(Si)ICチップ上に形成される。チャージポンプ回路111はチャージポンプダイオードで低圧電源102から、インバーターの上側スイッチ素子である主回路素子2a、2c、2eのゲートを駆動するための回路を形成している。母線電流ラインには、母線電流ラインの電流を検出するための電流検出抵抗(シャント抵抗)RSが設けられている。シャント抵抗RSは、単数又は複数の抵抗素子(ここでは2つの抵抗素子R1とR2)を並列接続することで形成される。シャント電流による検出電流値は、後述の過熱保護回路120を通して、ゲート信号生成・ゲートドライブIC107に伝達され、過電流の制限を行い主回路素子2a~2f及びモーターのロータマグネットの減磁の保護を行う。過熱保護回路120は主回路素子2a~2fの温度が過熱したとき、過電流の制限レベルを低減させることでモーター10の出力を低下させ、主回路素子2a~2fの温度上昇を抑える回路である。
 本実施の形態8では、モーター10は3相で主回路素子の配置真ん中の相の主回路素子2c、2dが他の相の主回路素子2a、2b、2e、2fに挟まれる形で配置される。また上側の主回路素子2a、2c、2eをパルスワイズモジュレーション(PWM)することでモーター10への印加電圧を調整する。詳しくは、指令電圧に比例し、PWMのON時間を変化させ、下側のMOSFET2b、2d、2fは常時ONとすることで、インバーターの出力電圧を調整する。本構成ではPWMする上側の主回路素子2a、2c、2eはPWMでスイッチングを行うため、下側の主回路素子2b、2d、2fよりスイッチング回数が多く上側の主回路素子2a、2c、2eの発熱が大きい。また主回路素子2cは他の主回路素子に取り囲まれる構成のため、他の主回路素子に比べ熱集中が大きい。
 本実施の形態8では、プリント基板1上の反ステータ面1aに6個の主回路素子(スイッチ素子)2a~2fのうち発熱の大きな上側の素子と下側の素子を1個ずつ交互に隣り合うよう配置する。PWMを行うためスイッチング損失の大きな上側スイッチ素子同士が隣り合わないよう配置したので、熱集中による素子の破壊耐力が向上する。
 また、過熱検知素子3を他の主回路素子に対する距離より主回路素子2cに近接配置することで、過熱時に最も温度の高い主回路素子2cに対する検知精度を向上でき、保護性能の向上が図れる。
 また下側PWMを用いる場合は、下側主回路素子2dに対し、他の主回路素子より近くに過熱検知素子3を配置すれば同様の効果が得られることはいうまでも無い。
 また上下の主回路素子に対して均等にPWMを行う場合は6個のうち中心付近に主回路素子に近接させて過熱検知素子3を配置すれば同様の効果が得られる。
実施の形態9.
 実施の形態9は、図7に示した実施の形態8の過熱保護回路120の具体的な回路構成を説明するものである。
 図8は、図7の過熱保護回路及びシャント抵抗RSの周辺回路図である。
 実施の形態9の過熱保護回路120は、図1の過熱検知素子3に相当する面実装タイプの正特性の感温抵抗素子3、分圧抵抗R3、抵抗R4、抵抗内蔵トランジスタ(ディジタルトランジスタ)Q1、抵抗R5、抵抗R6、コンデンサC1及びコンデンサC2を有している。VBは過熱保護回路120の基準電圧である。比較回路130は主回路素子2に内蔵される。基準電源131は図7のゲート信号生成・ゲートドライブIC107に内蔵される。また、図8において132は母線電源ラインである。
 ここで、過熱検知素子3周囲のプリント基板1上の配置構成を図3Aとし、更に過熱検知素子3の出力をディジタルトランジスタQ1を用い増幅することで、検出時間差や検出温度誤差なく温度保護がかけられる。また、パッケージやヒートスプレッダ21が小さな面実装パッケージを用いた高耐圧主回路素子2を反ステータ側に実装し、流体側に銅箔11、放熱用銅箔13及びスルーホール12、12aを用い放熱したことで、従来構成ではなし得なかった広い運転範囲を得ることができる。
 また、カップ8内を通過する流体との熱的結合が強い銅箔11で過熱検知素子3の周囲を囲み、熱的結合を強める構成とした場合、流体の過熱についても検知保護を精度よく実施することができる。
 また、本実施の形態9の過熱保護回路120を有する電力変換回路内蔵モーター100では、主回路素子2のヒートスプレッダ21が他の回路パターンと電気的結合を持たない。このため、次に説明する実施の形態8の過熱保護回路120の構成に比べて主回路素子2と低圧回路との絶縁性能が向上する。
実施の形態10.
 実施の形態10は、図7に示した実施の形態8の過熱保護回路120の実施の形態9とは別の具体的な回路構成を説明するものである。
 図9は、図7の過熱保護回路及びシャント抵抗RSの周辺回路図である。
 実施の形態10の過熱保護回路120は、抵抗R7と、図1の過熱検知素子3に相当する面実装タイプの正特性の感温抵抗素子3とを備えている。また、シャント抵抗RSは、実施の形態10では一つの抵抗から構成されている。
 本実施の形態10の過熱保護回路120を備えた電力変換回路内蔵モーターでは、主回路素子2のヒートスプレッダ21が、クリーム半田又はフロー半田を用い(図示せず)、電源ライン132と熱的・電気的に強い結合をもつ。
 主回路素子2のヒートスプレッダ21と強い熱的結合を持つ銅箔11及び放熱用銅箔13やスルーホール12、12aと、温度特性が対数的な特性をもつ正特性感温抵抗素子を用いた過熱検知素子3を熱的・電気的に直接強く結合することで、検出時間差や検出温度誤差なく温度保護がかけられる。また、パッケージやヒートスプレッダ21が小さな面実装パッケージを用いた高耐圧主回路素子2を反ステータ側に実装し、流体側に銅箔11及びスルーホール12、12aを用い放熱したことで、従来構成ではなし得なかった広い運転範囲を得ることができる。
 本実施の形態10では増幅用のトランジスタを省略できる分、実施の形態9より安価に過熱保護回路120を構成できる。よって、この過熱保護回路120を備えた回路・モータ・機器も安価なものとすることができる。
 実施の形態8~10ではインバーターの主回路素子2にマルチチップのMOSFETを6個用いているが、高圧面実装タイプのシングルチップインバータICを用いても同様の効果が得られることはいうまでもない。
 また実施の形態8~10において、主回路素子2に耐熱温度の高いSiCやC等の高耐熱低損失のワイドバンドギャップ半導体を用いた場合は、検知温度差や検知時間遅れに対し従来のSiを用いた主素子に対し余裕ができる。よって、過熱検知素子3に温度抵抗特性変化の小さな負特性感温抵抗素子(サーミスタ)等を用いても良い。また正特性感温抵抗素子を用いる場合は、銅箔11及び放熱用銅箔13やスルーホール12、12aによる熱的結合度合いを図示したよりも小さくしても同一の効果がある。
 また実施の形態8~10において、主回路素子2に通常のMOSFETに対し定常損失の小さなスーパージャンクション(SJ)構造のMOSFETを用いた場合は、検知温度差や検知時間遅れに対し余裕ができる。よって、過熱検知素子3に温度抵抗特性変化の小さな負特性感温抵抗素子(サーミスタ)等を用いても良い。また正特性感温抵抗素子を用いる場合は、銅箔11及び放熱用銅箔13やスルーホール12、12aによる熱的結合度合いを図示したよりも小さくしても同一の効果がある。特にリカバリ損失の小さな、内蔵ダイオード順バイアス時の蓄積電荷に対するトラップ層を設けたMOSFETではその効果が高いことはいうまでもない。
 また、ポンプに適用される電力変換回路内蔵モーターの主回路素子2にSJ-MOSFETやSiC-FETを用いた場合、ポンプを流れる流体への放熱のための銅箔11及び放熱用銅箔13やスルーホール12、12aによる熱的結合の度合いを小さくできる。
 これまでの実施の形態において、素子と各金属との熱的・電気的・機械的結合を半田により行ったが、他の金属や導電性樹脂等の素材を用いても同様の効果が得られることはいうまでもない。
 これまでの実施の形態では、スルーホールタイプのプリント基板1を使用したことで、同一箔厚の基材を用いたノンスルー基板に比べ、スルーホール時めっきにより銅箔が厚くなる。このため、より熱強い熱結合および金属バリアが得られる。またスルーホールが存在することで、より熱強い熱結合が得られる。また銅箔を厚くするほど、その効果が高いことは言うまでもない。またスルーホールが単数よりも複数、サイズが小さいよりも大きいほうが、効果が高いことはいうまでもない。
 これまでの実施の形態において、プリント基板に銅箔を用いた両面スルーホール基板を用いたが、素子と各金属との熱的・電気的・機械的結合を、他金属や絶縁素材で構成された基材やエッチング等により回路を構成しない基板を用いても同様の効果が得られることはいうまでもない。
 また、上述したポンプモーターでは、発熱素子の廃熱がポンプ内を通過する流体に伝達される構成であるため、給湯器や循環水による暖房機器では、従来モールド樹脂を介し外部に捨てていた熱を流体に付加してエネルギーを有効に使える。特に従来のSiに比べ高温動作可能なSiC等の主素子を用いる場合、通過流体との温度差が大きいため熱回収の効果が高い。
 通過流体が絶縁性の高い物質の場合はカップ8に熱抵抗の小さい金属を用いると特に熱回収の効果が高い。一方通過流体の導電性が高い場合は、カップ8に絶縁性の高い樹脂を用いると、素子と流体の間の絶縁性能が高まる。
 また、ポンプ動作前にポンプ内部の流体が低温時凝固している場合に、駆動回路に通電したりスイッチングしたりして主回路素子2に定常損失やスイッチング損失を発生させ発熱させると、主回路素子2と通過流体との熱結合が大きいため、凝縮した流体の融解が短時間に行える。よって、低温時のポンプ動作限界を高めたり、短時間で起動できるといった効果もある。
 上記実施の形態1~9においてそれぞれ別の実施の形態として説明したが、各実施の形態を適宜組み合わせてモーターやポンプ、給湯器等を構成してもよい。
 また、上記実施の形態の説明において、ある構成部分について示された変形例は、その変形例が示された実施の形態以外の他の実施の形態の同様の構成部分についても同様に適用される。

Claims (14)

  1.  パッケージ化された面実装タイプの主回路素子を有する電力変換回路が実装されたプリント基板と、
     前記プリント基板の前記主回路素子の実装面と反対の面側に配置されたステーターと、
     内側が流体通過領域となる有底筒状をなし、底面が前記プリント基板と接触又は近接するようにして前記ステーターの内側に配置されたカップと、
     前記プリント基板の前記実装面と反対側の面において前記カップの底面と対向する領域内に形成された放熱用銅箔とを備え、
     前記主回路素子は、パッケージ内部の素子チップの両面のうち、前記プリント基板への実装状態において前記プリント基板側となる面にヒートスプレッダが接合されており、前記ヒートスプレッダが、前記プリント基板を貫通するスルーホールを介して前記放熱用銅箔に熱的且つ機械的に結合されていることを特徴とする電力変換回路内蔵モーター。
  2.  前記ヒートスプレッダと前記プリント基板間の熱的且つ機械的な結合が半田により行われることを特徴とする請求項1記載の電力変換回路内蔵モーター。
  3.  前記スルーホール内に半田が充填され、前記ヒートスプレッダが前記スルーホール内の半田を介して前記放熱用銅箔に熱的に結合されていることを特徴とする請求項1又は請求項2記載の電力変換回路内蔵モーター。
  4.  前記主回路素子の前記素子チップをMOSFETとしたことを特徴とする請求項1乃至請求項3の何れか1項に記載の電力変換回路内蔵モーター。
  5.  前記主回路素子の前記素子チップはワイドバンドギャップ半導体によって形成されていることを特徴とする請求項1乃至請求項4の何れか1項に記載の電力変換回路内蔵モーター。
  6.  前記ワイドバンドギャップ半導体は、炭化珪素、窒化ガリウム系材料又はダイヤモンドであることを特徴とする請求項5記載の電力変換回路内蔵モーター。
  7.  前記主回路素子の近傍に配置された温度検出手段を有し、前記温度検出手段により前記主回路素子の過熱を検出した場合は、前記主回路素子の動作を制限することを特徴とする請求項1乃至請求項6の何れか1項に記載の電力変換回路内蔵モーター。
  8.  前記ヒートスプレッダと前記プリント基板との間の銅箔を前記プリント基板上で延長させて前記温度検出手段の周囲を取り囲むように形成すると共に、前記取り囲んだ部分の銅箔を、前記プリント基板を貫通するスルーホールを介して前記放熱用銅箔に熱的に結合するようにしたことを特徴とする請求項1乃至請求項7の何れか1項に記載の電力変換回路内蔵モーター。
  9.  前記主回路素子であるスイッチング素子を複数有し、前記複数の主回路素子を2組に分けたうちの一方の組をPWMでスイッチングを行う構成とし、PWMでスイッチングを行う組のスイッチング素子と残りの組のスイッチング素子とを1個ずつ交互に前記プリント基板上に配置実装したことを特徴とする請求項1乃至請求項8の何れか1項に記載の電力変換回路内蔵モーター。
  10.  請求項1乃至請求項9の何れか1項に記載の電力変換回路内蔵モーターを搭載したことを特徴とする流体ポンプ。
  11.  請求項10記載の流体ポンプを搭載したことを特徴とする空気調和機。
  12.  冷媒-空気熱交換器を持つ室外機と、水-冷媒熱交換器を持つ流量制御ユニットと、水気-空気熱交換器を持つ室内機とを備え、前記水-冷媒熱交換器と前記水-空気熱交換器との間で水が循環する水回路に前記流体ポンプを搭載したことを特徴とする請求項11記載の空気調和機。
  13.  請求項10記載の流体ポンプを搭載したことを特徴とする給湯器。
  14.  請求項1乃至請求項9の何れか1項に記載の電力変換回路内蔵モーターを搭載したことを特徴とする機器。
