Description
本発明方法では、原料として、純度が99.0質量%以上のカルバゾールを用いる。カルバゾールは、一般的に原油から単離精製されるため、原油由来の不純物であり、特にカルバゾールと類似の構造や物性を有するものが混入するため、市販のものの純度は比較的低い。
本発明方法では、1質量%以上、15質量%以下のN−ビニルカルバゾールおよび85質量%以上、99質量%以下の(メタ)アクリル酸系モノマーを含むモノマー群を共重合する。
共重合体の耐熱性をより一層向上させたい場合などには、さらに分子内環化反応を行い、環構造を形成してもよい。かかる環構造としては、例えば、ラクトン環構造、イミド環構造、ラクタム環構造、環状酸無水物構造および脂肪族炭化水素環構造を挙げることができる。以下、ラクトン環構造、グルタルイミド構造、無水グルタル酸構造、N−置換マレイミド構造および無水マレイン酸構造を例にして、環構造につき説明する。
ラクトン環構造としては、以下の構造を例示することができる。
グルタルイミド構造および無水グルタル酸構造としては、以下の構造を例示することができる。
N−置換マレイミド構造および無水マレイン酸構造としては、以下の構造を例示することができる。
本発明方法では、得られた共重合体を加熱成形し、フィルムとする。
次に、必要であれば、得られたフィルムを延伸してもよい。かかる延伸により、逆波長分散型位相差フィルムとすることができる。
上記延伸工程の前後に加えて、或いは上記延伸工程の代わりに、任意に別のフィルムを積層してもよい。例えば、上記方法により得られたフィルムが負の固有複屈折率を示す場合には、正の固有複屈折率を示すフィルムを積層することにより、逆波長分散性を付与することが可能になる。その際、両フィルムの配向方向(光軸)を直交させる。また、両フィルムの接着方法としては、接着剤や粘着剤を用いる方法や、共押出しフィルムを延伸する方法を挙げることができる。
共重合体の重量平均分子量は、ゲルパーミエーションクロマトグラフィ(GPC)を用い、ポリスチレン換算により求めた。測定に用いた装置と測定条件は、以下のとおりである。
カラム: TSK−GEL superHZM−M 6.0×150 2本直列
TSK−GEL superHZ−L 4.6×35 1本
リファレンスカラム: TSK−GEL superH−RC 6.0×150
2本直列
溶離液: クロロホルム, 流量: 0.6mL/分
カラム温度: 40℃
共重合体のガラス転移温度(Tg)は、JIS K7121に準拠して求めた。具体的には、示差走査熱量計(リガク社製,DSC−8230)を用い、窒素ガス雰囲気下、約10mgのサンプルを常温から200℃まで昇温速度20℃/分で昇温し、得られたDSC曲線から始点法によりガラス転移温度を求めた。リファレンスには、α−アルミナを用いた。
共重合体の5%重量減少温度、即ち、共重合体を一定の速度で昇温したときに、その重量が5%減少した時点の温度を測定した。具体的には、示差熱量天秤(リガク社製,TG−8120)を用い、窒素雰囲気下、10mgのサンプルを昇温速度10℃/分で昇温し、測定した。
共重合体をクロロホルムに溶解し、15質量%溶液を得た。得られた溶液の色相(YI値)を、色差計(日本電色工業社製,ZE6000)により測定した。
共重合体をアセトンに溶解して5質量%溶液を調製し、オートサンプラーを用い、当該溶液をガスクロマトグラフ質量分析計(サーモクエスト社製,PolarisQ)の注入口へスプリット法で1μL注入し、下記条件で当該溶液を分析した。
測定質量範囲: M/c=30〜600
フラグメントイオン発生方法: EI法
恒温槽温度: 40℃で5分間→5℃/分で昇温→320℃で20分間
キャリアガス: He
気体流量: 1mL/分
注入口温度: 250℃
スプリット法によるカラムへの送付割合: 1/49
カラム: InertCap−1MS,無極性,内径0.25mm×30m,膜厚0.25μm
共重合体フィルムのb値は、色差計(日本電色工業社製,ZE6000)により測定した。
(1) カルバゾールの精製
純度95%の市販カルバゾールをアセトン中に加えて攪拌し、当該混合液を50℃まで加温することによりカルバゾールを完全に溶解させた。当該溶液を静置し、析出した結晶を濾別し、メタノールで洗浄した。かかる操作を繰り返すことにより、純度が99.2質量%のカルバゾールを得た。なお、カルバゾールの純度は、ガスクロマトグラフィ(島津製作所社製,GC−2010,カラム:信和化工社製のULBON−HR1,0.25mmφ×50m,0.25μm)を用い、分析した。
上記(1)で得た純度99.2質量%のカルバゾールと水酸化カリウムとを、キシレンとジメチルスルホキシドとの混合溶媒に添加した。さらにアセチレンガスを加えて反応容器を密閉し、オートクレーブ中、120℃以上で反応させた。適時反応液を薄層クロマトグラフィで分析することにより原料カルバゾールの残留状態を確認し、原料カルバゾールが確認できなくなったところで反応を終了した。反応終了後、反応液を減圧濃縮して低沸点留分を除去した後、さらに減圧蒸留することにより粗N−ビニルカルバゾールを得た。得られた粗N−ビニルカルバゾールをメタノールに溶解し、不溶物を濾別した。当該溶液を冷却し、析出した結晶を濾過した。かかる再結晶操作を繰り返すことで、純度99.9質量%のN−ビニルカルバゾールを得た。純度の測定は、上記(1)と同様の方法で行った。
攪拌装置、温度センサー、冷却管および窒素導入管を備えた反応装置に、2−(ヒドロキシメチル)アクリル酸メチル25質量部、メタクリル酸メチル58質量部、メタクリル酸n−ブチル10質量部、上記(2)で合成したN−ビニルカルバゾール7質量部、およびトルエン90質量部を仕込んだ。当該反応容器へ窒素ガスを導入しながら、反応混合液を105℃まで昇温した。還流が開始されたところで、重合開始剤としてt−アミルパーオキシイソノナノエート(アルケマ吉富社製,ルペロックス570)0.04質量部を添加した。また、トルエン10質量部にt−アミルパーオキシイソノナノエート0.08質量部を溶解した溶液を3時間かけて滴下しながら、還流下、約105〜110℃で4時間共重合反応を行った。
上記(3)で得られた共重合体を、プレス成形機により250℃でプレス成形して、厚さ約140μmのフィルムとした。次に、延伸倍率が2倍となるように、Tg+5℃で当該フィルムを自由端一軸延伸して、厚さ100μmの延伸フィルムを得た。
(1) N−ビニルカルバゾールの合成
純度95%の市販カルバゾールを用いた以外は上記実施例1(2)と同様にして、純度98.7質量%のN−ビニルカルバゾールを得た。なお、再結晶操作を繰り返したが、N−ビニルカルバゾールの純度は98.7質量%超とはならなかった。
上記(1)で得たN−ビニルカルバゾールを用いた以外は上記実施例1(3)と同様にして、主鎖にラクトン環構造を有する共重合体を得た。また、上記実施例1(4)と同様にして、当該共重合体から延伸フィルムを得、面内位相差を測定した。
Claims (5)
- 280℃で20分間加熱した前後におけるYI値の変化率が3.5倍以下であるN−ビニルカルバゾール共重合体位相差フィルムを製造する方法であって、
純度99.0質量%以上のカルバゾールからN−ビニルカルバゾールを合成する工程;
1質量%以上、15質量%以下のN−ビニルカルバゾールおよび85質量%以上、99質量%以下の(メタ)アクリル酸系モノマーを含むモノマー群を共重合する工程;および
得られた共重合体をフィルム状に加熱成形する工程;
を含むことを特徴とするN−ビニルカルバゾール共重合体位相差フィルムの製造方法。 - (メタ)アクリル酸系モノマーとして、少なくともメタクリル酸メチルおよび2−(ヒドロキシメチル)アクリル酸メチルを用いる請求項1に記載の製造方法。
- さらに、隣り合うメタクリル酸メチル単位と2−(ヒドロキシメチル)アクリル酸メチル単位とを脱アルコール環化縮合させ、ラクトン環構造を形成する工程を含む請求項2に記載の製造方法。
- 請求項1〜3のいずれかに記載の製造方法から得られ、280℃で20分間加熱した前後におけるYI値の変化率が3.5倍以下であることを特徴とするN−ビニルカルバゾール共重合体位相差フィルム。
- 逆波長分散性を示す請求項4に記載のN−ビニルカルバゾール共重合体位相差フィルム。
