形部品の製造方法を提供すること。 【構成】 繊維被覆プラスチック部品の製造方法であっ
て、該方法は、所定形状のプラスチック部品を設ける工
程と、繊維材料の層を設け、その下面に熱可塑性材料の
層を適用して積層となす工程と、熱成形により前記繊維
被覆積層を変形し、前記プラスチック部品の形状に対応
する形状とする工程と、前記プラスチック部品と前記繊
維被覆積層とを振動溶接により互いに結合する工程とを
含む、繊維被覆プラスチック部品の製造方法。

Description

【発明の詳細な説明】
【0001】
【産業上の利用分野】本発明は繊維被覆を設けた予備成
形プラスチック部品を含む成形部品の製造方法に関す
る。
【0002】
【従来の技術】この形式の成形部品は、例えば自動車の
内装トリムパネルとして使用される。プラスチック部品
は、代表的には射出成形、圧力又は押出し成形、若しく
はブロー成形によって作成され、繊維被覆は、例えばフ
ォームラバー裏当てを備えた又は備えていないカーペッ
ト又は布製材料を含んでいることがある。

【発明が解決しようとする課題】接着剤を用いて予備成
形プラスチック部品に繊維材料の層を取り付けることは
知られている。しかしながら、この形式の結合は接着剤
を使用するということ自体に不利な点がある。
【0004】本発明の目的は、プラスチック部品と繊維
被覆積層とを含む成形部品の製造方法を提供することで
あり、この成形部品において、成形プラスチック部品と
繊維被覆積層とは比較的簡単で効果的な態様で互いに結
合されている。

【課題を解決するための手段】以下に開示する方法に従
って、プラスチック部品の形状に対応する形状を与える
ように繊維被覆積層を変形する。最も適切には、繊維被
覆積層の下面に成形型を適用し、積層を所定形状に変形
する。この工程の間に、溶接突出部を形成することがで
きるが、これは次にプラスチック部品と繊維被覆積層と
を振動溶接によって互いに結合するのを補助する。

【発明の効果】従って本発明は、大きな繊維積層(繊維
パネル)を予備成形又は成形プラスチック部品へ結合す
る可能性を提供する。特別な利点は、振動溶接及び適切
な溶接突出部のパターンを用いることにより、繊維被覆
の露出側に可視的な跡を残さずに部品を結合することが
できるという特徴にある。
【0007】以下に本発明の構成及び実施態様を列挙す
る。
【0008】1.繊維被覆プラスチック部品の製造方法
であって、該方法は、所定形状のプラスチック部品を設
ける工程と、繊維材料の層を設け、その下面に熱可塑性
材料の層を適用して積層となす工程と、熱成形により前
記繊維被覆積層を変形し、前記プラスチック部品の形状
に対応する形状とする工程と、前記プラスチック部品と
前記繊維被覆積層とを振動溶接により互いに結合する工
程とを含む、繊維被覆プラスチック部品の製造方法。
【0009】2.熱成形の間に、前記積層の下面に所定
のパターンを設ける工程を更に含む上記1に記載の方
法。
【0010】3.前記パターンが前記熱可塑性材料の層
から突出する突出部を含む、上記2に記載の方法。
【0011】4.熱成形の間に前記積層を切断し、所定
の外形を与える工程を更に含む、上記1に記載の方法。
【0012】5.ローラー上の押出し成形工程又は成形
工程の間に、前記熱可塑性材料の層を前記繊維材料の層
に適用する工程をさらに含む、上記1に記載の方法。
【0013】6.前記熱可塑性材料の層を適用する前
に、前記繊維材料の層の下面にフォームラバーの層を設
ける工程を更に含む、上記1に記載の方法。
【0014】7.前記プラスチック部品を、射出成形、
絞り加工、押出し成形又はブロー成形によって製造す
る、上記1に記載の方法。
【0015】8.前記プラスチック部品に溶接突出部の
パターンを設ける、上記1に記載の方法。

【実施例】本発明の他の利点及び特徴は、添付図面を参
照して、以下の詳細な説明により、より明らかとなるで
あろう。
【0017】図面を参照して、プラスチック部品2は、
射出成形、型成形、絞り加工、押出し又はブロー成形、
若しくは同様の方法によって所定の形状に製造される。
理解されるように、部品2は、熱可塑性材料、成形木繊
維材料、又は他の適切な材料から作成してもよいが、唯
一の条件は、プラスチック部品2と繊維被覆積層とが、
結合のために組み立てた時に、振動又は摩擦溶接装置に
よる機械的振動に付されることにより、互いに化学的又
は機械的結合を形成することである。
【0018】繊維被覆材料4は、例えば織機又は編み機
上でシート状に製造され、カーペット又は布材料を含ん
でもよい。繊維材料4の層には、その下面に熱可塑性材
料の層8を設ける。図示した実施例において、繊維材料
4と熱可塑性層8との間に、フォームラバー裏当て層6
を挿入する。層8は、例えばローラによる押出し工程の
一部として、又は圧力成形工程の一部として設けてもよ
い。層の厚さは、積層を形成する層の組立体が、可撓性
を失わない、つまり自己支持的ではないように選択す
る。
【0019】積層工程の後に、深絞り段階等の熱成形段
階を行うが、これは繊維被覆積層4、6、及び8がプラ
スチック部品2の形状と対応する形状を獲得するために
一つ以上の個別の段階を必要とすることがある。さらに
熱成形の間に、積層の下面に適切に選択された附形パタ
ーンを設ける。このパターンは、リッジ、ローレット、
リブ等の凹状パターンを含む各々の型によって最も適切
に作成され、対応する形状の直立溶接突出部10を形成
する。最も適切には、熱成形工程の間、繊維被覆積層を
切断又は刈り込みし、所望の外形を得るようにする。
【0020】プラスチック部品2と対応形状とされた積
層4、6、及び8とを、振動(摩擦)溶接によって互い
に結合する。振動溶接のために、層4、6、及び8を含
む繊維被覆積層をプラスチック部品2の上に配置し、上
載表面に平行な平面における振動によって、熱可塑性材
料の層8は、摩擦熱のためにプラスチック部品2に結合
する。
【0021】熱可塑性層8から突出する溶接突出部10
の代わりに、又はこれに加えて、所望であればプラスチ
ック部品2上にも点線10’で示すようにこのような突
出部を設けてもよい。このような溶接突出部によって、
繊維被覆4の表面に結合跡を残すことなく、プラスチッ
ク部品2と繊維被覆積層4、6、及び8との間の結合が
達成される。さらに、溶接突出部を使用することによ
り、結合部分表面に渡って寸法変更を等しくすることが
できる。
【0022】各部品を互いに振動溶接するための適切な
機械は、1975年11月18日付け A. Shoh らの米国特許第
3,920,504号「摩擦溶接装置 (Friction Welding Appara
tus)」に示される。被覆にタフテッドカーペット材料を
使用する場合には、カーペット材料を係合する器具は、
1991年6月25日付け S. J. Mainolfi らの米国特許第5,0
26,445号「カーペットパネルの製造方法及び装置 (Meth
od and Apparatus forProducing Carpeted Panels)」に
示される形式のものであってもよい。他の繊維材料につ
いては、2〜3mmの高さの四角錐形状の突出部を有す
る器具が適当であろう。比較的滑らかな表面を有する繊
維被覆材料については、器具は被覆を捕らえるための粗
いテクスチャーを示す成形ゴム表面を設けた金属板を含
んでいてもよい。
【0023】実施例 以下に上述の工程を用いた繊維被覆プラスチック部品の
いくつかの代表的な例を示す。
【0024】実施例1:織布繊維材料を射出成形したポ
リプロピレン部品に溶接したマップポケット寸法 :成形表面480mm×130mm積層 :2mm厚のポリウレタンフォーム中間層と、0.
8mm厚のポリプロピレン裏当てを備えた織布繊維被覆製造方法 :フォーム裏当てを取付けた繊維材料を、押出
し及びカレンダー加工工程によってポリプロピレン層に
取付け、1.5m幅のロール状ストック材料を得る。こ
の材料を熱成形し、成形のために打ち抜きする。熱成形
工程の間に、溶接工程を強化するために、裏当て材料に
直径6mm×高さ0.2〜0.3mmの溶接突出部を形
成する。繊維被覆積層を成形部品に取り付けるために振
動溶接を用いる。積層と成形部品(基板)との間にポリ
マー(化学的)結合が形成される。
【0025】実施例2:ポリプロピレンカーペット材料
を結合したドアパネルポリプロピレン寸法:ドアパネル
700mm×400mm、附形表面を有するインサート
600mm×240mm積層 :0.5mm厚のポリプロピレン押出しカーペット
裏当てを備えた縫製ポリプロピレンカーペット繊維製造方法 :カーペット繊維はシート形状に縫製され、カ
ーペットの裏に0.5mm厚のポリプロピレン材料を押
出し成形する。このロールを四つ穴熱成形機及び打ち抜
きプレス機に供給する。打ち抜きされた積層を成形プロ
ピレンドア部品と共に組み立て、振動溶接により、ポリ
プロピレン裏当て付き積層をポリプロピレン成形ドアパ
ネルに結合する。ポリマー(化学的)結合が形成され
る。
【0026】実施例3:カーペットを振動溶接を用いて
機械的に取り付けたアクリロニトリル、ブタジエン、及
びスチレン(ABS)ドアパネル寸法 :ドアパネル750mm×530mm、カーペット
520mm×220mm積層 :ポリエチレン層の裏面に5oz/sq.yd. のフェルト
を埋め込んだ0.5mm厚ポリエチレンを備える縫製ポ
リプロピレンカーペット繊維被覆材料製造方法 :ポリプロピレンカーペット繊維をシート形状
に縫製し、縫製したカーペット繊維を裏打ちするため
に、0.5mm厚のポリエチレン層を押出し成形する。
次に5oz/sq.yd.のフェルトをポリエチレン裏当て材料
の裏面に埋め込む。ロール状とした積層を四穴熱成形機
及び打ち抜きプレス機に供給する。カーペットを次にA
BSドアパネル基板の表面上に位置し、振動溶接装置を
使用して積層をドアパネルに結合する。達成された結合
によりフェルトをABSドアパネル基板に機械的に固定
する。
【0027】本発明の好ましい実施態様を説明及び図示
し、追加的な特定の実施態様を説明してきたが、本発明
の広い原理から逸脱することなく、種々の変更及び改変
を行うことができることは当業者にとって明白であり、
このような本発明の原理は請求の範囲のみによって限定
される。

    あって、該方法は、 所定形状のプラスチック部品を設ける工程と、 繊維材料の層を設け、その下面に熱可塑性材料の層を適
    用して積層となす工程と、 熱成形により前記繊維被覆積層を変形し、前記プラスチ
    ック部品の形状に対応する形状とする工程と、 前記プラスチック部品と前記繊維被覆積層とを振動溶接
    により互いに結合する工程とを含む、繊維被覆プラスチ
