Abstract

 本発明は、加熱時の収縮が小さく、かつ長期にわたって透明性や接着強度が優れる、太陽電池封止用樹脂シートを提供する。 本発明の太陽電池封止用樹脂シートは、酢酸ビニル含有量が10~47質量%のエチレン-酢酸ビニル共重合体と、有機過酸化物とを含有する。前記エチレン-酢酸ビニル共重合体は、分子量分布(Mw/Mn)が3.0以下であるエチレン-酢酸ビニル共重合体EV1を含む。太陽電池封止用樹脂シートにおける前記有機過酸化物の含有量は0.1~5質量%である。

Description

太陽電池封止用樹脂シート、これを用いた太陽電池モジュール、及びその製造方法
 本発明は、太陽電池モジュールにおいて、太陽電池素子を封止するために用いられる太陽電池封止用樹脂シート、これを用いた太陽電池モジュール、及びその製造方法に関する。
 近年、クリーンなエネルギーとして太陽光発電が脚光を浴び、太陽光発電用の太陽電池モジュールの開発が進められている。太陽電池モジュールは、一般に、保護ガラス、太陽電池封止用樹脂シート、太陽電池素子、太陽電池封止用樹脂シート、バックフィルムという構成になっている。太陽電池モジュールの製造の際、上記各層を積層した状態で太陽電池封止用樹脂シートを加熱することによって、太陽電池封止用樹脂シート中の樹脂が溶融して太陽電池素子を封止し、さらには保護ガラスやバックフィルムと接着する。
 一般的な太陽電池封止用樹脂シートには、透明性、柔軟性、加工性、耐久性に優れるエチレン-酢酸ビニル共重合体(以下、「EVA」ともいう)が主成分として使用されている(例えば、特許文献1参照)。

 しかし、従来のエチレン-酢酸ビニル共重合体を主成分とする太陽電池封止用樹脂シートでは、加熱した際の収縮率が大きかった。太陽電池素子を封止するにあたって太陽電池封止用樹脂シートを加熱ラミネートした際に、シートの収縮が大きい場合には、封止される太陽電池素子の位置がずれたり、太陽電池素子が破損するという問題が生じる。
 そこで本発明は、加熱時の収縮が小さく、かつ透明性や接着強度等の長期信頼性にも優れた太陽電池封止用樹脂シートを提供する。
 本発明者らは、太陽電池封止用樹脂シートに含有されるエチレン-酢酸ビニル共重合体の分子量分布に着目した。太陽電池封止用樹脂シートに用いられるエチレン-酢酸ビニル共重合体の分子量分布を狭くすることにより、太陽電池封止用樹脂シートの加熱時の収縮が低減されることを見出した。
 本発明は、以下の太陽電池封止用樹脂シートに関する。
 [1] 酢酸ビニル含有量が10~47質量%のエチレン-酢酸ビニル共重合体と、有機過酸化物とを含有する太陽電池封止用樹脂シートであって、
 前記エチレン-酢酸ビニル共重合体は、分子量分布(Mw/Mn)が3.0以下のエチレン-酢酸ビニル共重合体EV1を含み、
 前記有機過酸化物の含有量が0.1~5質量%である太陽電池封止用樹脂シート。
 [2] 前記エチレン-酢酸ビニル共重合体の、ASTM D 1238による190℃、2160g荷重でのメルトフローレート(MFR)が、5~45g/10分である[1]に記載の太陽電池封止用樹脂シート。
 [3] 前記エチレン-酢酸ビニル共重合体中の前記酢酸ビニル含有量CVA(質量%)と、前記エチレン-酢酸ビニル共重合体の、ASTM D 1238による190℃、2160g荷重でのメルトフローレート(MFR)との関係が、下記式(1)を満たす[1]または[2]に記載の太陽電池封止用樹脂シート。

 [4] 前記エチレン-酢酸ビニル共重合体EV1がチューブラー法により製造されたものである[1]~[3]のいずれかに記載の太陽電池封止用樹脂シート。
 本発明の第二は、以下の太陽電池封止用樹脂シートに関する。
 [5] 前記エチレン-酢酸ビニル共重合体が、分子量分布(Mw/Mn)が3.0を越えるエチレン-酢酸ビニル共重合体EV2をさらに含有する、[1]~[4]のいずれかに記載の太陽電池封止用樹脂シート。
 [6] 前記エチレン-酢酸ビニル共重合体EV1及び前記エチレン-酢酸ビニル共重合体EV2の質量比EV1/EV2が99/1~60/40である[5]に記載の太陽電池封止用樹脂シート。
 [7] [1]~[6]のいずれかに記載の太陽電池封止用樹脂シートの、太陽電池素子を封止するための使用。
 [8] [1]~[6]のいずれかに記載の太陽電池封止用樹脂シートを備えた太陽電池モジュール。
 [9] [1]~[6]のいずれかに記載の太陽電池封止用樹脂シートを備える太陽電池モジュールの製造方法であり、
 太陽電池素子、前記太陽電池封止用樹脂シート、及び保護材をこの順に積層し、前記有機過酸化物が実質的に分解せず、かつ前記エチレン-酢酸ビニル共重合体が溶融する温度に太陽電池封止用樹脂シートを加熱する工程と、
 前記太陽電池封止用樹脂シート内の、前記エチレン-酢酸ビニル共重合体及び前記有機過酸化物が架橋する温度以上に前記太陽電池封止用樹脂シートを昇温する工程とを行う、太陽電池モジュールの製造方法。
 本発明によれば、加熱時の収縮が少なく、かつ長期にわたって透明性や接着強度が優れる、太陽電池封止用樹脂シートを提供できる。
1.太陽電池封止用樹脂シート
 本発明の太陽電池封止用樹脂シートは、酢酸ビニル含有量が10~47質量%のエチレン-酢酸ビニル共重合体と、有機過酸化物とを含有する。太陽電池封止用樹脂シートは必要に応じて、架橋助剤や、紫外線吸収剤等の添加剤を含有していてもよい。
 本発明の太陽電池封止用樹脂シートにおいて、エチレン-酢酸ビニル共重合体及び有機過酸化物は同一の層内に含有されることが好ましい。また、太陽電池封止用樹脂シートは、エチレン-酢酸ビニル共重合体及び有機過酸化物が含有される層と、他の層とが積層された構造を有していてもよい。
(エチレン-酢酸ビニル共重合体)
 エチレン-酢酸ビニル共重合体は、エチレンと酢酸ビニルとの共重合体であり、ランダム共重合体であることが多い。本発明におけるエチレン-酢酸ビニル共重合体は、酢酸ビニル含有量が10~47質量%、好ましくは13~35質量%である。酢酸ビニルの含有量がこの範囲にあると、太陽電池封止用樹脂シートとした際に、接着性、耐候性、透明性、機械的性質に優れる。また、太陽電池封止用樹脂シートを成膜する際にも、成膜性が良好となる。酢酸ビニル含有量は、JIS K6924-2に準拠して測定可能である。具体的には、酢酸ビニル含有量は、水酸化カリウム溶液にてエチレン-酢酸ビニル共重合体を完全ケン化後、既知量の等量以上の硫酸を添加し、過剰の硫酸量を水酸化ナトリウム溶液にて滴下定量することによって測定可能である。
 なお、エチレン-酢酸ビニル共重合体は、エチレン及び酢酸ビニルのみからなる2元共重合体が好ましいが、単量体の他に、例えばギ酸ビニル、グリコール酸ビニル、プロピオン酸ビニル、安息香酸ビニル等のビニルエステル系単量体;アクリル酸、メタクリル酸、或いはこれらの塩もしくはアルキルエステルなどのアクリル系単重体を共重合成分として含んでもよい。上記エチレン及び酢酸ビニル以外の共重合成分を含む場合、エチレン-酢酸ビニル共重合体中の共重合成分の量を0.5~5質量%とすることが好ましい。
 ASTM D 1238による190℃、2160g荷重でのエチレン-酢酸ビニル共重合体のメルトフローレート(以下、「エチレン-酢酸ビニル共重合体の190℃、2160g荷重でのメルトフローレート(MFR:ASTM D 1238)」とも言う)は、5~45g/10分であることが好ましく、より好ましくは5~40g/10分、更に好ましくは10~30g/10分である。溶融混練するために適した粘度であるからである。
 エチレン-酢酸ビニル共重合体は、エチレン-酢酸ビニル共重合体中の上記酢酸ビニル含有量(CVA:質量%)と、エチレン-酢酸ビニル共重合体の上記メルトフローレート(MFR)との関係が、下記式(1)を満たすことが好ましい。
 MFR>0.748×CVA -35.4×CVA+423  式(1)
 式(1)を満たすエチレン-酢酸ビニル共重合体は、同等の酢酸ビニル含有量を有する従来のエチレン-酢酸ビニル共重合体に比べてMFRが高く、透過率が高く、かつ加熱収縮率が低い。
 エチレン-酢酸ビニル共重合体は、エチレン-酢酸ビニル共重合体EV1を含む。エチレン-酢酸ビニル共重合体EV1の分子量分布(Mw/Mn)は3.0以下であり、好ましくは2.5以下である。エチレン-酢酸ビニル共重合体EV1の分子量分布(Mw/Mn)を、3.0以下とすることにより、太陽電池封止用樹脂シートの加熱による収縮を低減することができる。その理由は必ずしも限定されないが、エチレン-酢酸ビニル共重合体EV1の分子量分布(Mw/Mn)が3.0以下であると、架橋特性が向上する(架橋反応により架橋密度が高まる)ためである。架橋特性が向上する理由は、極端に分子量の小さい成分や大きい成分が少なくなるので、樹脂の硬化が均一に行われるからであると推察される。
 エチレン-酢酸ビニル共重合体の上記分子量分布(Mw/Mn)は、ゲルパーミエーションクロマトグラフィー(GPC)により測定した重量平均分子量(Mw)と数平均分子量(Mn)との比である。
 エチレン-酢酸ビニル共重合体は、エチレン-酢酸ビニル共重合体EV2をさらに含んでもよい。エチレン-酢酸ビニル共重合体EV2は、分子量分布(Mw/Mn)が3.0を越えることを特徴とする。
 なお、エチレン-酢酸ビニル共重合体EV2の酢酸ビニル含有量は10~47質量%、好ましくは13~35質量%である。酢酸ビニル含有量は、エチレン-酢酸ビニル共重合体EV1と同じであってもよいし、異なっていてもよい。
 また、エチレン-酢酸ビニル共重合体EV2のMFRは、5~45g/10分であることが好ましく、より好ましくは5~40g/10分、更に好ましくは10~30g/10分である。MFRの値はエチレン-酢酸ビニル共重合体EV1と同じであってもよいし、異なっていてもよい。
 エチレン-酢酸ビニル共重合体EV1とエチレン-酢酸ビニル共重合体EV2の組成比EV1/EV2は、質量比で99/1~60/40であることが好ましく、99/1~70/30が更に好ましい。
 エチレン-酢酸ビニル共重合体EV2は、エチレン-酢酸ビニル共重合体EV1に比べて、成形シートの熱収縮が大きい傾向にある。両者のブレンド比を変えることによって、組成物から成形された熱収縮率を調整することができる。
 エチレン-酢酸ビニル共重合体EV1及びエチレン-酢酸ビニル共重合体EV2を前記組成比で用いることで、製造時のネックインを抑えて本発明の太陽電池封止用樹脂シートを製造することができる。また、プロセスや製品規格に応じて収縮率を任意に調節が可能となる太陽電池封止用樹脂シートを得ることができる。なお、「ネックイン」とは、Tダイより押出されたフィルム状の樹脂組成物の幅がTダイ出口の幅よりも狭くなる現象である。
 エチレン-酢酸ビニル共重合体EV1及びエチレン-酢酸ビニル共重合体EV2は、ドライブレンドして押出機内で溶融混錬し、押出成形することが出来る。また、あらかじめ溶融混錬してペレット化したものを溶融成形してもよい。
 太陽電池封止用樹脂シートには、例えば酢酸ビニル含有量や、メルトフローレート等が異なる2種以上のエチレン-酢酸ビニル共重合体をさらに用いてもよい。2種以上のエチレン-酢酸ビニル共重合体を用いる場合には、エチレン-酢酸ビニル共重合体の全体で、上記の数値範囲や関係式を満足することが好ましい。
 また、太陽電池封止用樹脂シートには、エチレン-酢酸ビニル共重合体以外の樹脂が含有されていてもよい。この場合、エチレン-酢酸ビニル共重合体以外の樹脂の含有量は0~10質量%とすることが好ましく、より好ましくは0~5質量%である。
(エチレン-酢酸ビニル共重合体の製造方法)
 本発明におけるエチレン-酢酸ビニル共重合体の製造方法は特に制限はない。ただし、エチレン-酢酸ビニル共重合体の分子量分布(Mw/Mn)を3.0以下にするためには、チューブラー法によってエチレン-酢酸ビニル共重合体を製造することが好ましい。オートクレーブ法を含む他の方法によって製造されたエチレン-酢酸ビニル共重合体は、通常、分子量分布(Mw/Mn)が3.0超となる。
 そこで、本発明におけるエチレン-酢酸ビニル共重合体EV1は、チューブラー法により製造することが好ましく、それにより上記分子量分布を実現することが好ましい。チューブラー法とは、チューブラー反応器内で、遊離基触媒を用いてエチレンと酢酸ビニルとを高圧条件下でラジカル重合する方法であり、例えば特開昭62-273214号公報等に記載されている方法が例示できる。
 チューブラー法により得られるエチレン-酢酸ビニル共重合体は、通常のラジカル重合法(例えばオートクレーブ法)で得られるランダム性が高い共重合体と比較して、エチレン単位や酢酸ビニル単位のランダム配列が少ない。すなわち、チューブラー法により得られるエチレン-酢酸ビニル共重合体は、ブロック共重合体にやや似た重合体構造及び物性を有する。
 チューブラー法でエチレン-酢酸ビニル共重合体を製造する方法について以下、具体的に説明する。チューブラー反応器の一端に設けられた反応器入口部から、酢酸ビニル、遊離基触媒、及び必要に応じてラジカル連鎖移動剤、助剤等を供給する。これらの供給方法は特に制限されず、例えば高圧ポンプ等を使用して供給することができる。またエチレンの供給は、反応器入口部から行ってもよく、またチューブラー反応器の側部から行ってもよい。
 この際、反応器入口部の圧力を2300~3000kg/cm(225.6~294.2MPa)、好ましくは2400~2800kg/cm(235.4~274.6MPa)とすることが好ましい。下限値以下では、エチレン及び酢酸ビニルの重合反応の効率が悪くなることがある。また製造効率の観点から上限値以下とすることが好ましい。
 また、平均反応温度を190~230℃となるように、チューブラー反応器の温度(重合温度)を設定することが好ましい。該重合温度が下限値未満では重合に長時間を要することがあり、重合時間を短縮しようとすると触媒量が多量に必要となることがある。一方、該重合温度が上限値を超えると重合制御が困難となることがある。
 重合に用いられる遊離基触媒は、一般にラジカル開始剤として用いられるものでありうる。好ましくは2,2’-アゾビス-(2,4-ジメチルバレロニトリル)、2,2’-アゾビス-(2,4,4-トリメチルバレロニトリル)、2,2’-アゾビスイソブチロニトリル、2,2’-アゾビス-(4-メトキシ-2,4-ジメチルバレロニトリル)などのアゾ化合物;t-ブチルパーオキシネオデカノエート、t-ブチルパーピバレートなどのアルキルパーエステル類;ビス-(4-t-ブチルシクロヘキシル)パーオキシ-ジカーボネート、ジシクロヘキシルパーオキシ-ジカーボネート、ビス(2-エチルヘキシル)ジ-sec-ブチルパーオキシ-ジカーボネート、ジイソプロピルパーオキシ-ジカーボネートなどのパーオキシ-ジカーボネート類;アセチルパーオキシド、ジ-ラウロイルパーオキシド、ジ-デカノイルパーオキシド、ジ-オクタノイルパーオキシド、ジ-プロピルパーオキシドなどのパーオキシド等である。
 上記遊離基触媒の配合量は、チューブラー反応器に供給する原材料の合計量に対して、1~55質量ppmとすることが好ましく、5~30質量ppmがより好ましい。上記遊離基触媒の配合量が下限値未満である場合には、触媒効率が悪く、重合が進まない場合がある。一方、上記遊離基触媒の配合量が上限値を超えると、重合の制御が困難となる可能性があり、また重合終了後に触媒が樹脂中に残存し、後重合を起こす可能性がある。
 チューブラー法による重合の際に、ラジカル連鎖移動剤が必要に応じて用いられる。ラジカル連鎖移動剤の例には、例えば飽和脂肪族炭化水素;ハロゲン置換水素;飽和脂肪族アルコール;飽和脂肪族カルボニル化合物;トルエン、エチルベンゼン、及びキシレン等の芳香族化合物等が含まれる。ラジカル連鎖移動剤の配合量は、原材料の合計量に対し、0.2~10モル%が好ましく、0.5~5モル%がより好ましい。このような範囲でラジカル連鎖移動剤を用いることにより、エチレン及び酢酸ビニルのラジカル連鎖反応を促進できる。
 エチレン-酢酸ビニル共重合体EV2は、オートクレーブ法で製造することができる。
 オートクレーブ法とは、一般的にエチレン-酢酸ビニル共重合体を製造する方法である。例えば、特開平11-116637号公報や特開昭60-053513号公報などに記載されている。オートクレーブ法は、通常、耐圧の反応缶や反応槽中において、高圧、高温下、適当な触媒量の存在下に高圧ラジカル重合法を用いてエチレン-酢酸ビニル共重合体を製造する方法である。また、オートクレーブ法は、特開平10-130307号公報の比較例に記載されるように、ある程度の分子量分布を有するエチレン-酢酸ビニル共重合体の製造方法である。この方法にて製造されるもので市場で入手可能なエチレン-酢酸ビニル共重合体EV2としては、例えば、住友化学社製の「スミテート」、フォルモサ社製の「Taisox EVA」、湖南社製の「Seetec EVA」、セラニーズ社製の「Ateva」、および三井デュポンポリケミカル社製の「エバフレックス」などが挙げられる。
(有機過酸化物)
 本発明の太陽電池封止用樹脂シートは、有機過酸化物を0.1~5質量%、好ましくは0.2~2質量%含有する。太陽電池封止用樹脂シート内に、有機過酸化物を含有することにより、上記エチレン-酢酸ビニル共重合体を架橋することができる。上記エチレン-酢酸ビニル共重合体を架橋することにより、太陽電池封止用樹脂シートの耐熱性や耐候性が良好となる。
 太陽電池モジュールの生産性を考慮すると、有機過酸化物としては、半減期が10時間以下であり、かつ分解温度が105℃以下であるものが好ましい。また安全性の面から、最高保存温度が10℃以上であるものが好ましい。このような有機過酸化物の例としては、ジラウロイルパーオキサイド、1,1,3,3-テトラメチルブチルパーオキシ-2-エチルヘキサノエート、ジベンゾイルパーオキサイド、シクロヘキサノンパーオキサイド、ジ-t-ブチルパーフタレート、クメンヒドロパーオキシド、t-ブチルヒドロパーオキシド、2,5-ジメチル-2,5-ジ(t-ブチルパーオキシ)ヘキセン、2,5-ジメチル-2,5-ジ(t-ブチルパーオキシ)ヘキサン、t-アミルパーオキシ-2-エチルヘキサノエート、t-ブチルパーオキシ-2-エチルヘキサノエート、t-ブチルパーオキシイソブチレート、t-ブチルパーオキシマレイン酸、1,1-ジ(t-アミルパーオキシ)-3,3,5-トリメチルシクロヘキサン、1,1-ジ(t-アミルパーオキシ)シクロヘキサン、t-アミルパーオキシイソノナノエート、t-アミルパーオキシノルマルオクトエート、1,1-ジ(t-ブチルパーオキシ)-3,3,5-トリメチルシクロヘキサン、1,1-ジ(t-ブチルパーオキシ)シクロヘキサン、t-ブチルパーオキシイソプロピルカーボネート、t-ブチルパーオキシ-2-エチルヘキシルカーボネート、2,5-ジメチル-2,5-ジ(ベンゾイルパーオキシ)ヘキサン、t-アミル-パーオキシベンゾエート、t-ブチルパーオキシアセテート、t-ブチルパーオキシイソノナノエート、t-ブチルパーオキシベンゾエート、2,2-ジ(ブチルパーオキシ)ブタン、n-ブチル-4,4-ジ(t-ブチルパーオキシ)プチレート、メチルエチルケトンパーオキサイド、エチル3,3-ジ(t-ブチルパーオキシ)ブチレート、ジクミルパーオキサイド、t-ブチルクミルパーオキサイド、t-ブチルパーオキシベンゾエート、ジ-t-ブチルパーオキサイド、1,1,3,3-テトララメチルブチルハイドロパーオキサイド、アセチルアセトンパーオキサイド等が挙げられる。
 これらのうち好ましくは、2,5-ジメチル-2,5-ジ(t-ブチルパーオキシ)ヘキセン、2,5-ジメチル-2,5-ジ(t-ブチルパーオキシ)ヘキサン、t-ブチルパーオキシ-2-エチルヘキシルカーボネート、t-ブチルパーオキシベンゾエートである。
(添加剤)
 本発明の太陽電池封止用樹脂シートには、上述のエチレン-酢酸ビニル共重合体と有機過酸化物の他に、必要に応じて、架橋助剤、接着促進剤、紫外線吸収剤、光安定剤、酸化防止剤等の添加剤が含まれうる。
 架橋助剤の例としては、トリアリルイソシアヌレート、トリメタリルイソシアヌレート等のアリル基含有化合物が挙げられる。架橋助剤は、エチレン-酢酸ビニル共重合体100質量部に対して、10質量部以下とすることが好ましい。
 また、接着促進剤の例としては、ビニルトリエトキシシラン、ビニルトリクロロシラン、ビニルトリス(β-メトキシ-エトキシ)シラン、β-(3,4-エポキシシクロヘキシル)-エチルトリメトキシシラン、γ-グリシドキシプロピル-トリメトキシシラン、γ-アミノプロピルトリエトキシシラン等が挙げられる。接着促進剤は、エチレン-酢酸ビニル共重合体100質量部に対して5質量部以下とすることが好ましい。
 紫外線吸収剤の例としては、2-ヒドロキシ-4-メトキシベンゾフェノン、2,2-ジヒドロキシ-4-メトキシベンゾフェノン、2-ヒドロキシ-4-メトキシ-2-カルボキシベンゾフェノン、2-ヒドロキシ-4-n-オクトキシベンゾフェノン等のベンゾフェノン系;2-(2-ヒドロキシ-3,5-ジ-t-ブチルフェニル)ベンゾトリアゾール、2-(2-ヒドロキシ-5-メチルフェニル)ベンゾトリアゾール、2-(2-ヒドロキシ-5-t-オクチルフェニル)ベンゾトリアゾール等のベンゾトリアゾール系;フェニルサリチレート、p-オクチルフェニルサリチレート等のサリチル酸エステル系の化合物が挙げられる。
 光安定剤としては、ヒンダードアミン系のものが使用できる。酸化防止剤としては、ヒンダードフェノール系やホスファイト系のものが使用できる。紫外線吸収剤や光安定剤、酸化防止剤は、本発明の目的及び効果が得られる範囲の量で使用することができる。
(太陽電池封止用樹脂シート)
 本発明の太陽電池封止用樹脂シートは、エチレン-酢酸ビニル共重合体及び有機酸化物を含有する。本発明の太陽電池封止用樹脂シートの層構成は特に制限はない。例えば酢酸ビニル共重合体及び有機酸化物を含有する1層のみからなるものであってもよく、また本発明の目的を損なわない範囲で、エチレン-酢酸ビニル共重合体及び有機過酸化物を含有する層と、他の層とを積層した2層以上からなる積層体であってもよい。
 太陽電池封止用樹脂シートの厚みは特に限定されないが、通常0.2~1.2mm程度である。
 本発明の太陽電池封止用樹脂シートの加熱時の収縮性は、JIS C2318-1997に準じて測定した熱収縮率で25%以下であることが好ましく、さらに15%以下であることが好ましい。上記収縮率とすることにより、太陽電池モジュールを作製する際、太陽電池モジュール内で太陽電池素子の位置ずれが生じたり、太陽電池素子が破損するおそれがないものとすることができる。
 熱収縮率の測定方法として具体的には、太陽電池封止用樹脂シートから幅20mm、長さ150mmの試験片を5枚採り、それぞれの中央部に100mmの距離をおいて標点をつける。このサンプルを75℃に保持された熱風循環式恒温槽に垂直につるし、15分間加熱した後取り出し、室温に30分間放置してから標点間距離を測定する。その後、下記式によって収縮率を算出する。これらの平均値を求め、この平均値を熱収縮率とする。

 また、150℃で7分間加熱した後の太陽電池封止用樹脂シートのゲル分率が75%以上であることが好ましい。より好ましくは70~98%であり、更に好ましくは80~95%である。前記ゲル分率は、加熱後の太陽電池封止用樹脂シート1gをキシレン100mLに浸漬し、110℃で24時間加熱した後、20メッシュ金網で濾過したときの未溶解分の質量分率である。上記ゲル分率を有する太陽電池封止用樹脂シートは、架橋性が良好であり、耐熱性や耐候性が良好となる。
 太陽電池封止用樹脂シートのゲル分率を上記範囲とするためには、例えば有機過酸化物の量や添加剤の量を適宜選択すればよい。
(太陽電池封止用樹脂シートの製造方法)
 本発明の太陽電池封止用樹脂シートの製造方法は特に制限はない。例えば、前記エチレン-酢酸ビニル共重合体及び有機過酸化物、さらに必要に応じてその他の添加剤を予めドライブレンドして、押出機のホッパーから供給する。次いで、有機過酸化物が分解しない温度でシート状に押出成形する。こうして本発明の太陽電池封止用樹脂シートを得ることができる。成形は、T-ダイ押出機、カレンダー成形機、インフレーション成形機などを使用する公知の方法によって行なうことができる。
 また、予め有機過酸化物を含まないエチレン-酢酸ビニル共重合体組成物のシートを上記方法により作製し、作製したシートに有機過酸化物を含浸法により添加してもよい。
2.太陽電池モジュール
 本発明の太陽電池封止用樹脂シートは、太陽電池モジュールにおいて、太陽電池素子を封止するために用いられる。本発明の太陽電池封止用樹脂シートが用いられる太陽電池モジュールの構成としては、例えば上部透明保護材/太陽電池封止用樹脂シート(即ち受光側シート)/太陽電池素子/太陽電池封止用樹脂シート(即ち裏側シート)/下部保護材をこの順に積層した構成が挙げられる。ただしこれに限定されるものではなく、太陽電池モジュールは、例えば裏側シートや下部保護材を有さない構成、すなわち上部透明保護材/太陽電池封止用樹脂シート/太陽電池封止素子をこの順に積層した構成等としてもよい。
 太陽電池素子としては、単結晶シリコン、多結晶シリコン、アモルファスシリコンなどのシリコン系、ガリウム-砒素、銅-インジウム-セレン、カドミウム-テルルなどの、III-V族やII-VI族化合物半導体系等の各種太陽電池素子を用いることができる。
 太陽電池モジュールを構成する上部透明保護材としては、ガラス、アクリル樹脂、ポリカーボネート、ポリエステル、フッ素含有樹脂などを例示することができる。
 下部保護材としては、金属や各種熱可塑性樹脂フィルムなどの単体もしくは多層のシートが挙げられ、例えば、錫、アルミ、ステンレススチールなどの金属、ガラス等の無機材料、ポリエステル、無機物蒸着ポリエステル、フッ素含有樹脂、ポリオレフィンなどの1層もしくは多層の保護材を例示することができる。
 本発明で得られる太陽電池封止用樹脂シートは、これらの上部透明保護材及び下部保護材に対して良好な接着性を示す。
 上記構成の太陽電池モジュールの製造は、通常、上部透明保護材/太陽電池封止用樹脂シート(即ち受光側シート)/太陽電池素子/太陽電池封止用樹脂シート(即ち裏側シート)/下部保護材をこの順に積層し、加熱することにより行う。
 より具体的には、太陽電池封止用樹脂シートに含まれる有機過酸化物が実質的に分解せず、かつエチレン-酢酸ビニル共重合体が溶融するような温度に太陽電池封止用樹脂シートを加熱し、太陽電池素子、上部透明保護材、及び下部保護材と太陽電池封止用樹脂シートとを仮接着する。次いで昇温して、上記各部材と太陽電池封止用樹脂シートとの間で充分な接着を行い、さらに太陽電池封止用樹脂シート内のエチレン-酢酸ビニル共重合体の架橋を行う。接着及び架橋の温度は、満足すべき架橋速度が得られ、かつ膨れが発生しないような温度であればよく、例えば100~180℃程度の温度範囲とすることができる。
(実施例1)
 チューブラー法により合成したエチレン-酢酸ビニル共重合体EVA-1(酢酸ビニル含量:28質量%、190℃、2160g荷重でのMFR:20g/10分、Mw/Mn:2.19)100質量部に、2,5-ジメチル-2,5-ビス(t-ブチルパーオキシ)ヘキサン 0.1質量部と、t-ブチルパーオキシ-2-エチルヘキシルカーボネート 0.5質量部と、トリアリルイソシアヌレート 0.8質量部と、γ-メタクリロキシプロピルトリメトキシシラン 0.5質量部とを配合して樹脂組成物を得た。得られた樹脂組成物を、Tダイ付押出機にて、厚さ約600μmの太陽電池封止用樹脂シートを押出成形した。
 得られた太陽電池封止用樹脂シートに対して、下記(1)~(5)の方法により、架橋特性(ゲル分率)の測定、加熱収縮率の測定、高温高湿耐久試験、高温耐久試験、耐候性試験を実施した。評価結果を表1に示す。
(1)架橋特性(ゲル分率)の測定
 太陽電池封止用樹脂シートを、150℃の圧縮成形機を用いて7分間加圧下で加熱することによりエチレン-酢酸ビニル共重合体が架橋した架橋シートを得た。この架橋シート1gを100mLのキシレンに浸漬し、110℃、24時間加熱した後、20メッシュ金網で濾過したときの未溶解分の質量分率を求めて架橋特性を評価した。
(2)加熱収縮率の測定
 JIS C2318-1997に準じ、加熱収縮率を算出した。具体的には、作製した太陽電池封止用樹脂シートから幅20mm、長さ150mmの試験片を機械方向から5枚採り、それぞれの中央部に100mmの距離をおいて標点をつけた。このサンプルを75℃に保持された熱風循環式恒温槽に垂直につるし、15分間加熱した後取り出し、室温に30分間放置してから標点間距離を測定した。収縮率を次の式によって算出し、その平均値を求め、これを加熱収縮率とした。

 上記式中、ΔLは収縮率(%)、Lは加熱前の標点間距離(mm)、Lは加熱後の標点間距離(mm)、を表す。
(3)高温高湿耐久試験
 得られた太陽電池封止用樹脂シートを2枚のガラス間に積層し、125℃で真空ラミネートを実施した。次いで150℃で30分加熱し、得られた試験片を85℃85%RH下に2000時間暴露した。その後、全光線透過率をJIS K7361に準じ測定した。
 接着強度の試験は、得られた太陽電池封止用樹脂シートをガラス上に積層し、125℃で真空ラミネートを実施した。次いで150℃で30分加熱し、得られた試験片を85℃85%RH下に2000時間暴露した。その後、JIS K6854に準拠し、オートグラフ((株)島津製作所製)を用い、180度剥離方法にて10mm幅の試験片を300mm/minで剥離した際の測定結果で評価した。
(4)高温耐久試験
 得られた太陽電池封止用樹脂シートをガラス上に積層し、125℃で真空ラミネートを実施した。次いで150℃で30分加熱し、得られた試験片を120℃のオーブンに1000時間暴露した。その後、JIS K6854に準拠し、オートグラフ((株)島津製作所製)を用い、180度剥離方法にて10mm幅の試験片を300mm/minで剥離した際の測定結果で評価した。
(5)耐候性試験
 得られた太陽電池封止用樹脂シートをガラス上に積層し、125℃で真空ラミネートを実施した。次いで150℃で30分加熱した。得られた試験片を、スガ試験機(株)製キセノンウェザーメーターを用いて、IEC61215記載の条件にて処理した。処理時の照射光の波長は280nm~385nmであり、照射量は180kWh/mとした。その後、JIS K6854に準拠し、オートグラフ((株)島津製作所製)を用い、180度剥離方法にて10mm幅の試験片を300mm/minで剥離した際の測定結果で評価した。
(実施例2)
 EVA-1に代えて、チューブラー法により合成したエチレン-酢酸ビニル共重合体EVA-2(酢酸ビニル含量:28質量%、190℃、2160g荷重でのMFR:40g/10分、Mw/Mn:2.43)を用いた以外は、全て実施例1と同様に太陽電池封止用樹脂シートを作製した。この太陽電池封止用樹脂シートに対して、架橋特性(ゲル分率)の測定、加熱収縮率の測定、高温高湿耐久試験、高温耐久試験、耐候性試験を実施した。評価結果を表1に示す。
(実施例3)
 EVA-1を70質量部と、オートクレーブ法により合成したEVA-3(酢酸ビニル含量:28質量%、190℃、2160g荷重でのMFR:15g/10分、Mw/Mn:3.39)を30質量部とを、EVA-1に代えて用いた以外は、全て実施例1と同様に太陽電池封止用樹脂シートを作製した。この太陽電池封止用樹脂シートに対して、架橋特性(ゲル分率)の測定、加熱収縮率の測定、高温高湿耐久試験、高温耐久試験、耐候性試験を実施した。評価結果を表1に示す。
(実施例4)
 EVA-1を50質量部と、EVA-3を50質量部とを、EVA-1に代えて用いた以外は、全て実施例1と同様に太陽電池封止用樹脂シートを作製した。この太陽電池封止用樹脂シートに対して、架橋特性(ゲル分率)の測定、加熱収縮率の測定、高温高湿耐久試験、高温耐久試験、耐候性試験を実施した。評価結果を表1に示す。
(実施例5)
 EVA-1を30質量部と、EVA-3を70質量部とを、EVA-1に代えて用いた以外は、全て実施例1と同様に太陽電池封止用樹脂シートを作製した。この太陽電池封止用樹脂シートに対して、架橋特性(ゲル分率)の測定、加熱収縮率の測定、高温高湿耐久試験、高温耐久試験、耐候性試験を実施した。評価結果を表1に示す。
(比較例1)
 EVA-1に代えて、EVA-3を用いた以外は、全て実施例1と同様に太陽電池封止用樹脂シートを作製した。この太陽電池封止用樹脂シートに対して、架橋特性(ゲル分率)の測定、加熱収縮率の測定、高温高湿耐久試験、高温耐久試験、耐候性試験を実施した。評価結果を表1に示す。
(比較例2)
 EVA-1に換えて、オートクレーブ法により得られたEVA-4(酢酸ビニル含量:28質量%、190℃、2160g荷重でのMFR:20g/10分、Mw/Mn:3.86)を用いた以外は、全て実施例1と同様に太陽電池封止用樹脂シートを作製した。この太陽電池封止用樹脂シートに対して、架橋特性(ゲル分率)の測定、加熱収縮率の測定、高温高湿耐久試験、高温耐久試験、耐候性試験を実施した。評価結果を表1に示す。

 表1に示される通り、分子量分布(Mw/Mn)が3.0以下であるエチレン-酢酸ビニル共重合体を用いた実施例1及び実施例2では、架橋特性が良好であり、加熱収縮率が16%を下回っている。一方、分子量分布(Mw/Mn)が3.0を超えるエチレン-酢酸ビニル共重合体のみを用いた比較例1及び2では、加熱収縮率が高い。
 本出願は、2011年4月14日出願の特願2011-089968に基づく優先権を主張する。当該出願明細書に記載された内容は、すべて本願明細書に援用される。
 本発明の太陽電池封止用樹脂シートは、加熱後の収縮率が低く、かつ長期にわたって透明性や接着強度が優れる。すなわち、本発明の太陽電池封止用樹脂シートを用いることにより、太陽電池モジュール作製時に、太陽電池素子の破損や位置ずれ等がなく、太陽電池素子の封止を十分に行うことができる。したがって、この太陽電池封止用樹脂シートを用いて、耐久性に優れた太陽電池モジュールを得ることができる。

  1.  酢酸ビニル含有量が10~47質量%のエチレン-酢酸ビニル共重合体と、有機過酸化物とを含有する太陽電池封止用樹脂シートであって、
     前記エチレン-酢酸ビニル共重合体は、分子量分布(Mw/Mn)が3.0以下のエチレン-酢酸ビニル共重合体EV1を含み、
     前記有機過酸化物の含有量が0.1~5質量%である太陽電池封止用樹脂シート。
  2.  前記エチレン-酢酸ビニル共重合体の、ASTM D 1238による190℃、2160g荷重でのメルトフローレートMFRが、5~45g/10分である請求項1に記載の太陽電池封止用樹脂シート。
  3.  前記エチレン-酢酸ビニル共重合体中の前記酢酸ビニル含有量CVA(質量%)と、前記エチレン-酢酸ビニル共重合体の、ASTM D 1238による190℃、2160g荷重でのメルトフローレートMFRとの関係が、下記式(1)を満たす請求項1に記載の太陽電池封止用樹脂シート。
      MFR>0.748×CVA -35.4×CVA+423  式(1)
  4.  前記エチレン-酢酸ビニル共重合体EV1がチューブラー法により製造されたものである請求項1に記載の太陽電池封止用樹脂シート。
  5.  前記エチレン-酢酸ビニル共重合体が、分子量分布(Mw/Mn)が3.0を越えるエチレン-酢酸ビニル共重合体EV2をさらに含有する、請求項1に記載の太陽電池封止用樹脂シート。
  6.  前記エチレン-酢酸ビニル共重合体EV1及び前記エチレン-酢酸ビニル共重合体EV2の質量比EV1/EV2が99/1~60/40である請求項5に記載の太陽電池封止用樹脂シート。
  7.  請求項1に記載の太陽電池封止用樹脂シートの、太陽電池素子を封止するための使用。
  8.  請求項1に記載の太陽電池封止用樹脂シートを備えた太陽電池モジュール。
  9.  請求項1に記載の太陽電池封止用樹脂シートを備える太陽電池モジュールの製造方法であり、
     太陽電池素子、前記太陽電池封止用樹脂シート、及び保護材をこの順に積層し、前記有機過酸化物が実質的に分解せず、かつ前記エチレン-酢酸ビニル共重合体が溶融する温度に太陽電池封止用樹脂シートを加熱する工程と、
     前記太陽電池封止用樹脂シート内の、前記エチレン-酢酸ビニル共重合体及び前記有機過酸化物が架橋する温度以上に前記太陽電池封止用樹脂シートを昇温する工程とを行う、太陽電池モジュールの製造方法。
