Description
また、酸や塩基などの触媒を用いずにポリアミド6の解重合を行う方法として、ポリアミド6と過熱水を280℃から320℃の温度で接触させてラクタムを回収する方法が開示されている(例えば特許文献3、4参照)。
1.少なくともポリアミド6を含有する樹脂成形体の廃棄物(A)を原料として下記(a)、(b)工程によりε-カプロラクタムを得て、そのε-カプロラクタムを含む原料を重合する熱可塑性樹脂の製造方法。
(a)樹脂成形体の廃棄物(A)を、290℃以上350℃以下に加熱された水(B)または290℃以上350℃以下に加熱されたポリアミド6オリゴマー水溶液(B1)の少なくともいずれか一方を添加して接触させる工程
(b)前記(a)工程で得られた反応混合物を、固液分離(I)により固形物とε-カプロラクタムを含む水溶液とに分離する工程
2.前記(a)工程が、樹脂成形体の廃棄物(A)を290℃以上350℃以下に加熱された水(B)、または290℃以上350℃以下に加熱された水(B)に加え、290℃以上350℃以下に加熱されたポリアミド6オリゴマー水溶液(B1)をさらに添加して接触させる工程であることを特徴とする、1項に記載の熱可塑性樹脂の製造方法。
3.前記固液分離(I)は、前記反応混合物を、非溶融物と少なくともε-カプロラクタムとポリアミド6オリゴマーを含む水溶液とに固液分離により分離する(b1)工程と、前記(b1)工程で得られたろ液を、固液分離によりポリアミド6オリゴマーとε-カプロラクタム水溶液とに分離する(b2)工程と、を含むことを特徴とする1または2項に記載の熱可塑性樹脂の製造方法。
4.前記(b)工程または(b2)工程において分離したポリアミド6オリゴマーを水と混合し、290℃以上350℃以下に加熱することにより得られるポリアミド6オリゴマー水溶液(B1)を工程(a)にて用いることを特徴とする、1から3項のいずれかに記載の熱可塑性樹脂の製造方法。
5.前記ポリアミド6オリゴマー水溶液(B1)が、ポリアミド6製造時の生成物であるポリアミド6からポリアミド6オリゴマーを熱水抽出する工程で得られた抽出液であることを特徴とする、1から4項のいずれかに記載の熱可塑性樹脂の製造方法。
6.前記(a)工程において、水と樹脂成形体の廃棄物(A)中のポリアミド6との質量比、または水と樹脂成形体の廃棄物(A)中のポリアミド6とポリアミドオリゴマーの合計の質量比をX:1、反応温度をY℃とした場合、XとYの積が2,000以下の条件として接触させることを特徴とする1から5項のいずれかに記載の熱可塑性樹脂の製造方法。
(1)樹脂成形体の廃棄物(A)
本発明は少なくともポリアミド6を含有する樹脂成形体の廃棄物(A)を原料としてε-カプロラクタムを得て、そのε-カプロラクタムを含有する原料を重合する熱可塑性樹脂の製造方法である。
本発明で用いられるポリアミド6とは、6-アミノカプロン酸および/またはε-カプロラクタムを主たる原料とするポリアミド樹脂である。本発明の目的を損なわない範囲で、他の単量体が共重合されたものでもよい。ここで、「主たる原料とする」とは、ポリアミド樹脂を構成する単量体単位の合計100モル%中、6-アミノカプロン酸由来の単位またはε-カプロラクタム由来の単位を合計50モル%以上含むことを意味する。6-アミノカプロン酸由来の単位またはε-カプロラクタム由来の単位を70モル%以上含むことがより好ましく、90モル%以上含むことがさらに好ましい。
本発明は、少なくともポリアミド6を含有する樹脂成形体の廃棄物(A)を原料としてε-カプロラクタムを得て、そのε-カプロラクタムを含む原料を重合する熱可塑性樹脂の製造方法である。
本発明に用いるポリアミド6オリゴマーとは、6-アミノカプロン酸および/またはε-カプロラクタムを主たる構成成分とするポリアミド6オリゴマーである。本発明の目的を損なわない範囲で、他の単量体を含んでいても良い。ここでの「主たる構成成分とする」とは、ポリアミド6オリゴマーを構成する単量体単位の合計100モル%中、6-アミノカプロン酸由来の単位またはε-カプロラクタム由来の単位を合計50モル%以上含むことを意味する。6-アミノカプロン酸由来の単位またはε-カプロラクタム由来の単位を70モル%以上含むことがより好ましく、90モル%以上含むことがさらに好ましい。
本発明で用いるポリアミド6オリゴマー水溶液(B1)は、前記ポリアミド6オリゴマーと水を加熱混合することにより調製する。
ポリアミド6オリゴマー水溶液(B1)を調製する際に用いる水に特に制限はなく、水道水、イオン交換水、蒸留水、井戸水などを用いることができるが、共存する塩の影響による副反応を抑制するとの観点からはイオン交換水や蒸留水が好ましく用いられる。
また、本発明に用いられるポリアミド6オリゴマー水溶液(B1)中のポリアミド6オリゴマーの濃度は、290℃以上350℃以下に加熱した際にポリアミド6オリゴマーが水に溶解していればいずれの濃度でも問題ないが、好ましくは20質量%以下であることが例示でき、15質量%以下であることがより好ましく、10質量%以下であることがさらに好ましく例示できる。ポリアミド6オリゴマーの濃度がこれら好ましい範囲にあることにより、ポリアミド6オリゴマー水溶液(B1)を調製する際の水への溶解性が高くなり、より低温でポリアミド6オリゴマー水溶液(B1)を調製することが可能となる。
また、ポリアミド6製造時の生成物であるポリアミド6からポリアミド6オリゴマーを熱水抽出する工程で得られるポリアミド6オリゴマーを含む抽出液を、ポリアミド6オリゴマー水溶液(B1)として用いることもできる。通常、ε-カプロラクタムを重合して得られるポリアミド6樹脂中には、不純物として、重合平衡反応で生じる未反応モノマーや、ポリアミド6オリゴマーが含有されている。そのため、これらを除去するために重合後のペレットを熱水抽出塔に供給し、熱水抽出により未反応モノマーやポリアミド6オリゴマーの抽出除去を行っている。このポリアミド6製造時のポリアミド6からポリアミド6オリゴマーを熱水抽出する工程で得られる抽出液を本発明のポリアミド6オリゴマー水溶液(B1)として用いることも、産業廃棄物低減の観点から好ましい形態として例示できる。
本発明における非溶融物とは、少なくともポリアミド6を含有する樹脂成形体の廃棄物(A)に含まれる非溶融物であれば如何なるものであっても良い。具体的には、樹脂成形体の廃棄物(A)を、290℃以上350℃以下に加熱された水(B)またはポリアミド6オリゴマー水溶液(B1)の少なくともいずれか一方を添加して解重合を行った際に、反応混合物中に固形状態として存在しているものである。より具体的にはポリアミド6を含む樹脂成形体を製造する際に用いられる繊維状充填材や非繊維状充填材、エラストマーなどの充填剤、さらにはポリアミド6を含有する樹脂成形体の廃棄物(A)に含まれる金属製部品やゴム製部品などが挙げられる。これら非溶融物は、290℃以上350℃以下に加熱された水(B)またはポリアミド6オリゴマー水溶液(B1)の少なくともいずれか一方を添加してポリアミド6の解重合を行った際、固形状態として反応混合物中に残存するため、固液分離によりε-カプロラクタムおよびポリアミド6オリゴマーと分離することができる。
本発明の熱可塑性樹脂組成物の製造方法では、樹脂成形体の廃棄物(A)を、290℃以上350℃以下に加熱された水(B)または290℃以上350℃以下に加熱されたポリアミド6オリゴマー水溶液(B1)の少なくともいずれか一方を添加して接触させる(a)工程を含む。
ここで用いられる水(B)またはポリアミド6オリゴマー水溶液(B1)中の水に特に制限はなく、水道水、イオン交換水、蒸留水、井戸水などを用いることができるが、共存する塩の影響による副反応を抑制するとの観点からはイオン交換水や蒸留水が好ましく用いられる。
本発明では、(a)工程で得られたポリアミド6オリゴマーとε-カプロラクタム水溶液を含む反応混合物を、固液分離(I)により固形物とε-カプロラクタム水溶液とに分離する(b)工程を含む。ここで、固形物は、前記した非溶融物および析出したポリアミド6オリゴマーを含む。
さらに、固液分離(I)により固相成分として回収されるウェットケーク状のポリアミド6オリゴマーは水分を含むが、乾燥処理を行わずにウェットケーク状の状態でポリアミド6オリゴマー水溶液(B1)の原料として用いることができる。このように固液分離(I)により回収したポリアミド6オリゴマーを乾燥工程を経ずに原料利活用することにより、産業廃棄物量が削減され、さらに乾燥工程に必要となるエネルギーを省略できることから好ましい。
本発明の固液分離(I)により得られたろ液からのε-カプロラクタムの回収方法に特に制限はなく、何れの方法も採用できる。例えば、固液分離(I)により得られたε-カプロラクタム水溶液の蒸留操作を行うことにより、水およびポリアミド6オリゴマーと分離することで純度の高いε-カプロラクタムを回収することができる。また、固液分離(I)により回収したε-カプロラクタム水溶液を冷却することにより水不溶成分が析出するのであれば事前に固液分離などの公知の方法により分離し、蒸留分離に供することもできる。
さらに高純度のε-カプロラクタムを得る方法としては、回収したε-カプロラクタムを精密蒸留する方法、微量の水酸化ナトリウムを添加して減圧蒸留する方法、活性炭処理する方法、イオン交換処理する方法、再結晶する方法等の精製方法と組み合わせることができる。これらの方法により、蒸留分離では分離困難な不純物も効率的に除去することができる。
本発明は、ポリアミド6を含む樹脂成形体の廃棄物(A)から純度の高いε-カプロラクタムを得て、このε-カプロラクタムを含む原料を重合することによる熱可塑性樹脂の製造方法に関するものである。熱可塑性樹脂は通常公知の方法によって製造することができ、例えば、ε-カプロラクタムを少量の水の存在下に加熱溶融重合する方法、ε-カプロラクタムと共重合成分を少量の水の存在下に加熱溶融重合する方法、ε-カプロラクタムをポリエチレングリコールなどのブロック共重合体成分を少量の水の存在下に加熱溶融重合する方法などが挙げられる。
また、このようにして得られた熱可塑性樹脂は、必要に応じて繊維状充填材や各種添加剤と溶融混練することにより熱可塑性樹脂組成物を製造し、射出成形や押出成形などの通常公知の方法でシートやフィルムなどの各種成形品を得ることができる。
各実施例には以下の原料を用いた。
・使用済みの非強化ポリアミド6製ファスナー部品(樹脂成分中のポリアミド6含有割合99質量%以上)
・使用済みのガラス繊維強化ポリアミド6製携帯電話筐体(樹脂成分中のポリアミド6含有割合が99質量%以上、樹脂組成物中のガラス繊維割合は45質量%)
[ε―カプロラクタムの収率(HPLC)]
本発明のε-カプロラクタム収率(HPLC)の算出は高速液体クロマトグラフィー測定により実施した。測定条件を下記する。

ε-カプロラクタムの定量 :絶対検量線法によりポリアミド6に対するε-カプロラクタム量を定量した。
本発明のポリアミド6オリゴマーの分析は高速液体クロマトグラフィー測定により実施した。測定条件を下記する。

ここでのポリアミド6の融点は示差走査型熱量計分析を用いて、窒素ガス雰囲気下、ポリアミドを溶融状態から20℃/分の降温速度で30℃まで降温した後、20℃/分の昇温速度で融点+40℃まで昇温した際に現れる吸熱ピークの温度とした。ただし、吸熱ピークが2つ以上検出される場合には、ピーク強度の最も大きい吸熱ピークの温度を融点とした。
ここで、ポリアミド6の溶液粘度ηrは98%濃硫酸の0.01g/mL溶液を用いて25℃にて測定した。
70リットルのオートクレーブに、ε-カプロラクタム20kgと安息香酸4.32g、イオン交換水3.0kgを仕込み、重合缶内を密閉化し、十分に窒素置換した後に撹拌しながら、重合反応装置の缶内圧力が0.98MPaになるまで昇温させ、この缶内圧力を維持したまま250℃まで昇温を続けた。250℃到達後、40分かけて大気圧になるまで放圧を行った。その後、大気圧で250℃で180分保持した後、ポリアミド6ポリマーを吐出して冷却/カッティングし、ペレット状にした。
このペレットを20倍量の98℃の熱水を用いて抽出を行い、未反応カプロラクタムおよびポリアミド6オリゴマーを含む抽出液を回収した。抽出液中の未反応カプロラクタムおよびポリアミド6オリゴマーの合計量は0.5質量%であり、ポリアミド6オリゴマーは0.1質量%であった。
使用済みの非強化ポリアミド6製ファスナー部品(ポリアミド6含有割合が99質量%以上)を回収し、7mm径のスクリーンを有する破砕機に投入し、平均粒径6mmの破砕品を得て、目視で確認可能な混入異物の除去を行った。
撹拌機、底栓弁および底部にガラス製フィルター(平均目開き10μm)を具備したSUS316L製オートクレーブに、上記破砕品を20.0g、脱イオン水60.0gを仕込んだ。ファスナー部品のポリアミド6含有割合が99質量%以上であることから、水とポリアミド6の質量比(X:1)は3:1である。
反応容器の窒素置換を行い、窒素加圧0.5MPa下に密閉した後、200rpmで撹拌しながら320℃で15分間保持して反応を行った。反応中の到達圧力は10.5MPaであった。反応温度Y℃は320℃であることから、XとYの積は960、さらに反応温度320℃での滞留時間が15分であることから、XとYとZの積は14,400である。
反応終了後、内温を50℃にまで冷却し、50℃に保持した状態で底栓弁を開放して固液分離(I)を行った。濾過速度が低下した段階でオートクレーブ内に0.3MPaで窒素を導入しながら固液分離(I)を行った。さらに、濾上物に対して約3倍量(質量)の脱イオン水をオートクレーブに導入し50℃での濾上物のリンス洗浄を3回実施し、濾液およびウェット状の濾上物を回収した。
また、固液分離(I)により得られた濾液の高速液体クロマトグラフィー測定を行った結果、濾液中に含まれるε-カプロラクタムは15.0gであり、原料に用いた破砕品におけるポリアミド6に対する収率は75.2%であった。
さらに、上記回収濾液を減圧30mmHgで55℃に加熱することにより水の蒸留分離を行うことで濃縮ε-カプロラクタム水溶液を得て、さらに減圧5mmHg、加熱温度150~170℃で蒸留することで留出ε-カプロラクタムを回収した。ε-カプロラクタムの濃縮、蒸留収率は95.8%であった。また、留出ε-カプロラクタムのHPLC不純物は0.48%であり、ポリアミド6の重合原料としても使用可能な品質であった。
次に、得られたε-カプロラクタムを原料として重合を行った。試験管に回収したε-カプロラクタム10g、安息香酸2.2mg、イオン交換水10.0gを量り取った。試験管をオートクレーブ内に仕込み、オートクレーブ内を窒素置換した後、ジャケット温度を250℃に設定し、加温を開始した。内圧を1.0MPaに到達した後、内圧を1.0MPaで3時間保持した。その後、1.5時間かけて内圧を常圧に放圧、内温が228℃に到達した時点で、加熱を停止した。重合完了後、試験管からポリマーを回収し破砕処理を行った。破砕ポリマーを95℃熱水中で15時間処理し、未反応モノマーや低重合物を抽出除去した。抽出後のポリマーは80℃で24時間真空乾燥に処して、融点225℃、ηr=2.69のポリアミド6樹脂を得た。
使用済みのガラス繊維強化ポリアミド6製携帯電話筐体(樹脂中のポリアミド6含有割合が99質量%以上、樹脂組成物中のガラス繊維含有割合は45質量%)を回収し、7mm径のスクリーンを有する破砕機に投入し、平均粒径6mmの破砕品を得て、目視で確認可能な混入異物の除去を行った。
撹拌機、底栓弁および底部にガラス製フィルター(平均目開き10μm)を具備したSUS316L製オートクレーブに、上記破砕品を36.4g、脱イオン水60.0gを仕込んだ。携帯電話筐体における樹脂成分中のポリアミド6含有割合が99質量%以上であり、樹脂組成物中のガラス繊維含有割合が45質量%であることから、水とポリアミド6の質量比(X:1)は3:1である。
反応容器の窒素置換を行い、窒素加圧0.5MPa下に密閉した後、200rpmで撹拌しながら340℃で15分間保持して反応を行った。反応温度Y℃は340℃であることから、XとYの積は1,020、さらに反応温度340℃での滞留時間が15分であることから、XとYとZの積は15,300である。
反応終了後、内温を50℃にまで冷却し、50℃に保持した状態で底栓弁を開放して、非溶融物の固液分離(I)を行った。濾過速度が低下した段階でオートクレーブ内に0.3MPaで窒素を導入しながら固液分離(I)を行った。さらに、濾上物に対して約3倍量(質量)の脱イオン水をオートクレーブに導入し50℃での濾上物のリンス洗浄を3回実施し、濾液およびウェット状の濾上物を回収した。
さらに、上記回収濾液を減圧30mmHgで55℃に加熱することにより水の蒸留分離を行うことで濃縮ε-カプロラクタム水溶液を得て、さらに減圧5mmHg、加熱温度150~170℃で蒸留することで留出ε-カプロラクタムを回収した。ε-カプロラクタムの濃縮、蒸留収率は95.8%であった。また、留出ε-カプロラクタムのHPLC不純物は0.48%であり、ポリアミド6の重合原料としても使用可能な品質であった。
次に、得られたε-カプロラクタムを原料として重合を行った。試験管に回収したε-カプロラクタム10g、安息香酸2.2mg、イオン交換水10.0gを量り取った。試験管をオートクレーブ内に仕込み、オートクレーブ内を窒素置換した後、ジャケット温度を250℃に設定し、加熱を開始した。内圧を1.0MPaに到達した後、内圧を1.0MPaで3時間保持した。その後1.5時間かけて内圧を常圧に放圧、内温が228℃に到達した時点で、加熱を停止した。重合完了後、試験管からポリマーを回収し破砕処理を行った。破砕ポリマーを95℃熱水中で15時間処理し、未反応モノマーや低重合物を抽出除去した。抽出後のポリマーは80℃で24時間真空乾燥に処して、融点225℃、ηr=2.69のポリアミド6樹脂を得た。
使用済みのガラス繊維強化ポリアミド6製携帯電話筐体(樹脂中のポリアミド6含有割合が99質量%以上、樹脂組成物中のガラス繊維含有割合は45質量%)を回収し、7mm径のスクリーンを有する破砕機に投入し、平均粒径6mmの破砕品を得て、目視で確認可能な混入異物の除去を行った。
撹拌機、底栓弁および底部にガラス製フィルター(平均目開き10μm)を具備したSUS316L製オートクレーブに、上記破砕品を36.4g、脱イオン水60.0gを仕込んだ。携帯電話筐体における樹脂成分中のポリアミド6含有割合が99質量%以上であり、樹脂組成物中のガラス繊維含有割合が45質量%であることから、水とポリアミド6の質量比(X:1)は3:1である。
反応容器の窒素置換を行い、窒素加圧0.5MPa下に密閉した後、200rpmで撹拌しながら340℃で15分保持して反応を行った。反応温度Y℃は340℃であることからXとYの積は1,020、さらに反応温度340℃での滞留時間が15分であることからXとYとZの積は15,300である。

(b2)工程により得られた濾液の高速液体クロマトグラフィー測定を行った結果、濾液中に含まれるε-カプロラクタムは14.1gであり、原料に用いた破砕品におけるポリアミド6に対する収率は70.5%であった。
さらに、上記回収濾液を減圧30mmHgで55℃に加熱することにより水の蒸留分離を行うことで濃縮ε-カプロラクタム水溶液を得て、さらに減圧5mmHg、加熱温度150~170℃で蒸留することで留出ε-カプロラクタムを回収した。ε-カプロラクタムの濃縮、蒸留収率は95.8%であった。また、留出ε-カプロラクタムのHPLC不純物は0.48%であり、ポリアミド6の重合原料としても使用可能な品質であった。
次に、得られたε-カプロラクタムを原料とする重合を行った。試験管に回収したε-カプロラクタム10g、安息香酸2.2mg、イオン交換水10.0gを量り取った。試験管をオートクレーブ内に仕込み、オートクレーブ内を窒素置換した後、ジャケット温度を250℃に設定し、加熱を開始した。内圧を1.0MPaに到達した後、内圧を1.0MPaで3時間保持した。その後1.5時間かけて内圧を常圧に放圧、内温が228℃に到達した時点で、加熱を停止した。重合完了後、試験管からポリマーを回収し破砕処理を行った。破砕ポリマーを95℃熱水中で15時間処理し、未反応モノマーや低重合物を抽出除去した。抽出後のポリマーは80℃で24時間真空乾燥に処して、融点225℃、ηr=2.69のポリアミド6樹脂を得た。
また、(b2)工程で得られたウェット状の濾上物を50℃で12時間真空乾燥に処し固液分離(I)固形分を2.0g回収した。得られた固形分を上記に記載の条件で高速液体クロマトグラフィー分析を行った結果、線状2~12量体オリゴマーを97.6質量%含むポリアミド6オリゴマーであることが分かった。このポリアミド6オリゴマーは純度が高いことからさらに解重合原料として利活用することができる。
使用済みのガラス繊維強化ポリアミド6製携帯電話筐体(樹脂中のポリアミド6含有割合が99質量%以上、樹脂組成物中のガラス繊維含有割合は45質量%)を回収し、7mm径のスクリーンを有する破砕機に投入し、平均粒径6mmの破砕品を得て、目視で確認可能な混入異物の除去を行った。
撹拌機、底栓弁および底部にガラス製フィルター(平均目開き10μm)を具備したSUS316L製オートクレーブに、上記破砕品を32.7g、脱イオン水27.8gを量り取り、さらに実施例3記載の方法で回収したポリアミド6オリゴマーを用いて調製した5.8質量%濃度のポリアミド6オリゴマー水溶液34.5gを添加した。携帯電話筐体における樹脂成分中のポリアミド6含有割合が99質量%以上であり、樹脂組成物中のガラス繊維含有割合が45質量%であることから、水とポリアミド6およびポリアミド6オリゴマーの合計の質量比(X:1)は3:1である。
反応容器の窒素置換を行い、窒素加圧0.5MPa下に密閉した後、200rpmで撹拌しながら320℃で15分間保持して反応を行った。反応温度Y℃は320℃であることからXとYの積は960、さらに反応温度320℃での滞留時間が15分であることから、XとYとZの積は14,400である。

さらに、上記回収濾液を減圧30mmHgで55℃に加熱することにより水の蒸留分離を行うことで濃縮ε-カプロラクタム水溶液を得て、さらに減圧5mmHg、加熱温度150~170℃で蒸留することで留出ε-カプロラクタムを回収した。ε-カプロラクタムの濃縮、蒸留収率は95.8%であった。また、留出ε-カプロラクタムのHPLC不純物は0.48%であり、ポリアミド6の重合原料としても使用可能な品質であった。
また、(b1)工程で得られたウェット状の濾上物を50℃で12時間真空乾燥に処し、ガラス繊維を14.7g回収した。回収したガラス繊維を1.0gるつぼに量り取り、600℃に加熱した電気炉中で空気雰囲気下に3時間処理を行い、質量減少から回収ガラス繊維に付着した有機物量の評価を行った結果、質量減少は1.4質量%であり、回収ガラス繊維は有機物付着量の少ない高純度のガラス繊維であることが分かった。
また、(b2)工程で得られたウェット状の濾上物を50℃で12時間真空乾燥に処し固液分離(I)固形分を2.0g回収した。得られた固形分を上記に記載の条件で高速液体クロマトグラフィー分析を行った結果、線状2~12量体オリゴマーを97.8質量%含むポリアミド6オリゴマーであることが分かった。このポリアミド6オリゴマーは純度が高いことからさらに解重合原料として利活用することが可能である。

得られた反応混合物の高速液体クロマトグラフィー測定を行った結果、ε-カプロラクタムは15.0gであり、原料に用いた破砕品におけるポリアミド6に対する収率は75.2%であった。
さらに、上記反応混合物を減圧30mmHgで55℃に加熱することにより水の蒸留分離を行うことで濃縮ε-カプロラクタム水溶液を得て、さらに減圧5mmHg、加熱温度150~170℃で蒸留することで留出ε-カプロラクタムを回収した。一方で、蒸留残渣の分析を行った結果、蒸留時の高温での長時間の加熱のため、溶剤に不溶の成分が生成しており、これ以上の利活用は困難であり産廃処理とした。
実施例1と比較例1との比較により、固液分離(I)を行うことにより原料ポリアミド6成分のうち産廃処理となるポリアミド成分が大幅に減少可能であることから、本手法は化石資源の循環利用を行う手法として優れていることが分かる。

反応終了後、内温を50℃にまで冷却し、50℃に保持した状態で底栓弁を開放して固液分離(I)を行った。濾過速度が低下した段階でオートクレーブ内に0.3MPaで窒素を導入しながら固液分離(I)を行った。さらに、濾上物に対して約3倍量(質量)の脱イオン水をオートクレーブに導入し、50℃での濾上物のリンス洗浄を3回実施し、濾液およびウェット状の濾上物を回収した。
また、固液分離(I)により得られた濾液の高速液体クロマトグラフィー測定を行った結果、濾液中に含まれるε-カプロラクタムは37.4gであり、原料に用いた破砕品におけるポリアミド6に対する収率は83.0%であった。
実施例1との比較により反応時の圧力を飽和蒸気圧以上の高圧とすることで、得られるε-カプロラクタムの収率が向上傾向にあることが分かる。

さらに、(b2)工程で得られたウェット状の濾上物を50℃で12時間真空乾燥に処し固液分離(I)固形分を3.6g回収した。得られた固形分を上記に記載の条件で高速液体クロマトグラフィー分析を行った結果、線状2~12量体オリゴマーを97.4質量%含むポリアミド6オリゴマーであることが分かった。このポリアミド6オリゴマーは純度が高いことからさらに解重合原料として利活用することができる。

また、(b2)工程で得られたウェット状の濾上物を50℃で12時間真空乾燥に処し固液分離(I)固形分を6.3g回収した。得られた固形分を上記に記載の条件で高速液体クロマトグラフィー分析を行った結果、線状2~12量体オリゴマーを97.9質量%含むポリアミド6オリゴマーであることが分かった。このポリアミド6オリゴマーは純度が高いことからさらに解重合原料として利活用することが可能である。
ここでは、参考例1記載の方法で得られたPA6製造工程における熱水抽出液を未反応ε-カプロラクタムおよびポリアミド6オリゴマーの濃度が5.8質量%になるまで濃縮を行い、解重合原料に用いた例を記す。
使用済みのガラス繊維強化ポリアミド6製携帯電話筐体(樹脂中のポリアミド6含有割合が99質量%以上、樹脂組成物中のガラス繊維含有割合は45質量%)を回収し、7mm径のスクリーンを有する破砕機に投入し、平均粒径6mmの破砕品を得て、目視で確認可能な混入異物の除去を行った。
撹拌機、底栓弁および底部にガラス製フィルター(平均目開き10μm)を具備したSUSU316L製オートクレーブに、上記破砕品を32.7g、脱イオン水を27.8g量り取り、さらに上記のε-カプロラクタムおよびポリアミド6オリゴマーの濃度が5.8質量%に調整した濃縮液を34.5g添加した。携帯電話筐体における樹脂成分中のポリアミド6含有割合が99質量%以上であり、樹脂組成物中のガラス繊維含有割合が45質量%であることから、水とポリアミド6およびポリアミド6オリゴマーの合計の質量比(X:1)は3.3:1である。
反応容器の窒素置換を行い、窒素加圧0.5MPa下に密閉した後、200rpmで撹拌しながら320℃で15分間保持して反応を行った。反応温度Y℃は320℃であることからXとYの積は1,050、さらに反応温度320℃での滞留時間が15分であることから、XとYとZの積は15,740である。
反応終了後、内温を90℃にまで冷却し、90℃に保持した状態で底栓弁を開放して固液分離を行った((b1)工程)。濾過速度が低下した段階でオートクレーブ内に0.3MPaで窒素を導入しながら固液分離を行った。さらに、濾上物に対して約3倍量(質量)の90℃に加温した脱イオン水を用いて濾上物のリンス洗浄を実施し、濾液およびウェット状の濾上物を回収した。
(b2)工程により回収した濾液の高速液体クロマトグラフィー測定を行った結果、濾液中に含まれるε-カプロラクタムは13.6gであり、原料に用いた破砕品におけるポリアミド6に対する収率は75.6%であった。実施例4との比較により、ポリアミド6オリゴマー水溶液としてポリアミド6重合工程における抽出液も問題なく使用可能であることが分かる。
さらに、上記回収濾液を減圧30mmHgで55℃に加熱することにより水の蒸留分離を行うことで濃縮ε-カプロラクタム水溶液を得て、さらに減圧5mmHg、加熱温度150~170℃で蒸留することで留出ε-カプロラクタムを回収した。ε-カプロラクタムの濃縮、蒸留収率は95.8%であった。また、留出ε-カプロラクタムのHPLC不純物は0.48%であり、ポリアミド6の重合原料としても使用可能な品質であった。
次に、得られたε-カプロラクタムを原料とする重合を行った。試験管に回収したε-カプロラクタム10.0g、安息香酸2.2mg、イオン交換水10.0gを量り取った。試験管をオートクレーブ内に仕込み、オートクレーブ内を窒素置換した後、ジャケット温度を250℃に設定し、加熱を開始した。内圧が1.0MPaに到達した後、内圧1.0MPaで3時間保持した。その後、1.5時間かけて内圧を常圧に放圧し、内温が228℃に到達した時点で加熱を停止した。重合完了後、試験管からポリマーを取り出し破砕処理を行った。破砕ポリマーを95℃熱水中で15時間処理し、未反応モノマーや低重合物を抽出除去した。抽出後のポリマーは80℃で24時間真空乾燥に処して、融点225℃、ηr=2.70のポリアミド6樹脂を得た。
また、(b1)工程で得られたウェット状の濾上物を50℃で12時間真空乾燥に処し、ガラス繊維を14.7g回収した。回収したガラス繊維を1.0gるつぼに量り取り、600℃に加熱した電気炉中で空気雰囲気下に3時間処理を行い、質量減少から回収ガラス繊維に付着した有機物量の評価を行った結果、質量減少は1.3質量%であり、回収ガラス繊維は有機物付着量の少ない高純度のガラス繊維であることが分かった。
また、(b2)工程で得られたウェット状の濾上物を50℃で12時間真空乾燥に処し固液分離(I)固形分を1.8g回収した。得られた固形分を上記に記載の条件で高速液体クロマトグラフィー分析を行った結果、線状2~12量体オリゴマーを97.4質量%含むポリアミド6オリゴマーであることが分かった。このポリアミド6オリゴマーは純度が高いことからさらに解重合原料として利活用することが可能である。
ここでは、参考例1記載の方法で得られたPA6製造工程における熱水抽出液を未反応ε-カプロラクタムおよびポリアミド6オリゴマーの合計濃度が6.5質量%になるまで濃縮を行い、解重合原料に用いた例を記す。
使用済みのガラス繊維強化ポリアミド6製携帯電話筐体(樹脂中のポリアミド6含有割合が99質量%以上、樹脂組成物中のガラス繊維含有割合は45質量%)を回収し、7mm径のスクリーンを有する破砕機に投入し、平均粒径6mmの破砕品を得て、目視で確認可能な混入異物の除去を行った。
撹拌機、底栓弁および底部にガラス製フィルター(平均目開き10μm)を具備したSUS316L製オートクレーブに、上記破砕品を36.0g、上記のε-カプロラクタムおよびポリアミド6オリゴマーの濃度が6.5質量%に調整した濃縮液を65.0g量り取った。携帯電話筐体における樹脂成分中のポリアミド6含有割合が99質量%以上であり、樹脂組成物中のガラス繊維含有割合が45質量%であることから、水とポリアミド6およびポリアミド6オリゴマーの合計の質量比(X:1)は2.9:1である。
反応容器の窒素置換を行い、窒素加圧0.5MPa下に密閉した後、200rpmで撹拌しながら320℃で15分間保持して反応を行った。反応温度Y℃は320℃であることからXとYの積は941、さらに反応温度320℃での滞留時間が15分であることから、XとYとZの積は14,112である。
反応終了後、内温を90℃にまで冷却し、90℃に保持した状態で底栓弁を開放して固液分離を行った((b1)工程)。濾過速度が低下した段階でオートクレーブ内に0.3MPaで窒素を導入しながら固液分離を行った。さらに、濾上物に対して約3倍量(質量)の90℃に加温した脱イオン水を用いて濾上物のリンス洗浄を実施し、濾液およびウェット状の濾上物を回収した。
さらに、(b1)工程により得られた濾液は内温50℃にまで冷却し、平均目開き10~16μmのガラスフィルターを用いて固液分離を行った((b2)工程)。さらに、濾上物に対して約3倍量の50℃に加温した脱イオン水を用いて濾上物のリンス洗浄を3回実施し、濾液およびウェット状の濾上物を回収した。
(b2)工程により回収した濾液の高速液体クロマトグラフィー測定を行った結果、濾液中に含まれるε-カプロラクタムは14.9gであり、原料に用いた破砕品におけるポリアミド6に対する収率は75.3%であった。
次に、得られたε-カプロラクタムを原料とする重合を行った。試験管に回収したε-カプロラクタム10.0g、安息香酸2.2mg、イオン交換水10.0gを量り取った。試験管をオートクレーブ内に仕込み、オートクレーブ内を窒素置換した後、ジャケット温度を250℃に設定し、加熱を開始した。内圧が1.0MPaに到達した後、内圧1.0MPaで3時間保持した。その後、1.5時間かけて内圧を常圧に放圧し、内温が228℃に到達した時点で加熱を停止した。重合完了後、試験管からポリマーを取り出し破砕処理を行った。破砕ポリマーを95℃熱水中で15時間処理し、未反応モノマーや低重合物を抽出除去した。抽出後のポリマーは80℃で24時間真空乾燥に処して、融点225℃、ηr=2.70のポリアミド6樹脂を得た。
また、(b1)工程で得られたウェット状の濾上物を50℃で12時間真空乾燥に処し、ガラス繊維を16.3g回収した。回収したガラス繊維を1.0gるつぼに量り取り、600℃に加熱した電気炉中で空気雰囲気下に3時間処理を行い、質量減少から回収ガラス繊維に付着した有機物量の評価を行った結果、質量減少は1.3質量%であり、回収ガラス繊維は有機物付着量の少ない高純度のガラス繊維であることが分かった。
また、(b2)工程で得られたウェット状の濾上物を50℃で12時間真空乾燥に処し固液分離(I)固形分を1.7g回収した。得られた固形分を上記に記載の条件で高速液体クロマトグラフィー分析を行った結果、線状2~12量体オリゴマーを97.9質量%含むポリアミド6オリゴマーであることが分かった。このポリアミド6オリゴマーは純度が高いことからさらに解重合原料として利活用することが可能である。
Claims (6)
- 少なくともポリアミド6を含有する樹脂成形体の廃棄物(A)を原料として、下記(a)、(b)工程によりε-カプロラクタムを得て、そのε-カプロラクタムを含む原料を重合する熱可塑性樹脂の製造方法。
(a)樹脂成形体の廃棄物(A)を、290℃以上350℃以下に加熱された水(B)または290℃以上350℃以下に加熱されたポリアミド6オリゴマー水溶液(B1)の少なくともいずれか一方を添加して接触させる工程
(b)前記(a)工程で得られた反応混合物を、固液分離(I)により固形物とε-カプロラクタムを含む水溶液とに分離する工程 - 前記(a)工程が、樹脂成形体の廃棄物(A)を290℃以上350℃以下に加熱された水(B)、または290℃以上350℃以下に加熱された水(B)に加え、290℃以上350℃以下に加熱されたポリアミド6オリゴマー水溶液(B1)をさらに添加して接触させる工程であることを特徴とする、請求項1に記載の熱可塑性樹脂の製造方法。
- 前記固液分離(I)は、前記反応混合物を、非溶融物と、少なくともε-カプロラクタムとポリアミド6オリゴマーを含む水溶液とに固液分離により分離する(b1)工程と、前記(b1)工程で得られたろ液を、固液分離によりポリアミド6オリゴマーとε-カプロラクタム水溶液とに分離する(b2)工程と、を含むことを特徴とする請求項1または2に記載の熱可塑性樹脂の製造方法。
- 前記(b)工程または(b2)工程において分離したポリアミド6オリゴマーを水と混合し、290℃以上350℃以下に加熱することにより得られるポリアミド6オリゴマー水溶液(B1)を(a)工程にて用いることを特徴とする、請求項1から3のいずれかに記載の熱可塑性樹脂の製造方法。
- 前記ポリアミド6オリゴマー水溶液(B1)が、ポリアミド6製造時の生成物であるポリアミド6からポリアミド6オリゴマーを熱水抽出する工程で得られた抽出液であることを特徴とする、請求項1から4のいずれかに記載の熱可塑性樹脂の製造方法。
- 前記(a)工程において、水と樹脂成形体の廃棄物(A)中のポリアミド6の質量比、または水と樹脂成形体の廃棄物(A)中のポリアミド6とポリアミドオリゴマーの合計の質量比をX:1、反応温度をY℃とした場合、XとYの積が2,000以下の条件として接触させることを特徴とする請求項1から5のいずれかに記載の熱可塑性樹脂の製造方法。
