—方、 積層コア 101 は、 珪素鋼板 102 が多数枚積層され、 形成さ れている。 積層された各々の珪素鋼板 102 は、 エンジンの冷熱負荷 による熱応力のため、 微小量だけ反り変形する。 このため、 仮に、 積層コア 101 が剥き出しでエポキシ樹脂 107 aに当接していると、 この珪素鋼板 102 の反り変形によ り、 積層コア 101 は、 図 8中点線 110 で誇張して示すように、 楕円状に変形する。 そして、 この積層 コア 101 の楕円変形によ り、 図 8中矢印で示すように、 エポキシ樹 脂 107 aに対して楕円長軸方向に熱応力 111 が加わる。 この楕円長 軸方向の熱応力 111 と前記周方向の熱応力 109 とが相俟って、 ェポ キシ樹脂 107 aには大きな熱応力が加わることになる。
また、 仮に、 積層コア 101 が剥き出しでエポキシ樹脂 107 aに当 接していると、 前記周方向の熱応力 109 によ り、 珪素鋼板 102 の尖 つた角部 108 を起点にしてクラックが発生するおそれがある。
積層コア 101 を剥き出しで配置すると、 点火コイル 100 に上記の よ うな問題が発生してしまう。 このため、 積層コア 101 には、 上述 したよ うに、 テープ 103 が卷装されている。 すなわち、 このテープ 103 が積層コア 101 を外周側から規制するこ とによ り、 積層コア 10 1 の楕円変形が抑制される。 また、 このテープ 103 力 S、 珪素鋼板 10 2 を覆う ことによ り、 尖った角部 108 が包まれる。 このようにして 、 テープ 103 は、 隙間 105 に介在するエポキシ樹脂 107 aに加わる 熱応力を緩和している。
ここで、 テープ 103 の肉厚と、 テープ 103 による熱応力緩和量と は比例する。 具体的には、 -テープ 103 の肉厚が厚いほど、 積層コア 101 の楕円変形を抑制することができる。 このため、 熱応力緩和量 は大きく なる。 また、 テープ 103 の肉厚が厚いほど、 角部 108 によ る凹凸が、 テープ 103 外周面に表出しにく くなる。 このため、 角部 108 がクラックの起点になりにく くなる。
しかしながら、 従来、 テープ 103 すなわち熱応力緩和部材の肉厚 の最適化に対する知見は無かった。 このため、 テープ 103 の肉厚が 薄い点火コイルと、 テープ 103 の肉厚が厚い点火コイルとでは、 熱 応力に起因するクラックなどの不具合により、 エポキシ樹脂 107 a の寿命がばらついていた。 発明の開示
本発明の点火コイルは、 上記課題に鑑みて完成されたものである 。 したがって、 本発明は、 肉厚が最適化された熱応力緩和部材を備 える点火コイルを提供することを目的とする。
( 1 ) 上記課題を解決するため、 本発明の点火コイルは、 ハウジ ングと、 該ハウジング内のほぼ中央に配置された棒状の中心コアと 、 該中心コアの外周面を覆う熱応力緩和部材と、 隙間を隔てて該熱 応力緩和部材の外周側に配置された筒状のスプールと、 該隙間に充 填され硬化する樹脂絶縁材と、 を備えてなる点火コイルであって、 該熱応力緩和部材は、 該中心コアに卷装されており、 該熱応力緩和 部材の肉厚は、 該中心コアが熱変形によ り該樹脂絶縁材に加える熱 応力を、 飽和値まで緩和可能な厚さに設定されていることを特徴と する。
図 1 に、 熱応力緩和部材の肉厚と、 樹脂絶縁材に加わる熱応力と の関係を概念的にグラフで示す。 図に示すように、 肉厚が薄い場合 、 肉厚と熱応力緩和量とは比例する。 しかしながら、 肉厚がある厚 さ Tを超えると、 この比例関係は成立しなくなる。 すなわち、 熱応 力緩和量が飽和値 Sに達してしまう。 これは、 熱応力緩和部材の肉 厚が厚さ Tになると、 中心コア (前出の図 8においては積層コア 10 1 ) の熱変形の大分量が抑制されてしま うからである。 そして、 厚 さ T以上に熱応力緩和部材の肉厚を厚く しても、 中心コアの熱変形 の抑制量は、 ほとんど変わらないからである。
本発明の点火コイルによると、 この飽和値 Sまで熱応力を緩和で きるよ うに、 熱応力緩和部材の肉厚が設定されている。 したがって 、 熱応力緩和部材外周面とスプール内周面との間に区画される隙間 (以下、 適宜、 単に 「隙間」 と略称する。 ) に介在する樹脂絶縁材 に加わる熱応力は、 ほぼ、 前出の図 8に示す周方向の熱応力 109 の みとなる。 すなわち、 複数の点火コイル間で、 隙間の樹脂絶縁材に 加わる熱応力は、 ほぼ一定になる。 このため、 隙間の樹脂絶縁材の 寿命が複数の点火コイル間でばらつくのを抑制することができる。 ひいては、 点火コイルの寿命が複数の点火コイル間でばらつくのを 抑制することができる。 したがって、 点火コイルの製品管理が容易 になる。
また、 飽和値 Sは、 言わば熱応力緩和部材により熱応力を緩和で きる最大値である。 このため、 本発明の点火コイルによると、 隙間 の樹脂絶縁材に加わる熱応力の絶対値が比較的小さくなる。 したが つて、 隙間の樹脂絶縁材の寿命自体が長くなる。 ひいては、 点火コ ィルの寿命自体が長くなる。
好ましく は、 点火コイルの肉厚を厚さ Tに設定する方がよい。 こ うすると、 肉厚を厚さ τよ り も厚く設定する場合と比較して、 同等 の熱応力緩和量を確保しつつ熱応力緩和部材の使用量を少なくする ことができる。 このため、 熱応力緩和部材に要するコス ト、 ひいて は点火コイルの製造コス トを削減できる。 また、 点火コイルの外周 径を小径化することができる。
なお、 本発明において 「熱応力緩和部材の肉厚」 とは、 熱応力緩 和部材全体の径方向厚さをいう。 例えば、 熱応力緩和部材がー層の テープから形成されている場合は、 テープ自体の肉厚が熱応力緩和 部材の肉厚に該当する。 また、 例えば、 熱応力緩和部材が合計四層 のテープから形成されている場合は、 テープ四層分の肉厚が熱応力 緩和部材の肉厚に該当する。
また、 本発明における 「卷装」 には、 中心コアに熱応力緩和部材 が直接卷き付けられる場合は勿論、 予め卷き付け後の形状が付与さ れた熱応力緩和部材を中心コアに配置する場合も含まれる。
( 2 ) 好ましくは、 前記中心コアは、 磁性板材が径方向に積層さ れ形成された積層コアである構成とする方がよい。 中心コアを積層 コアにすると、 前出の図 8に示すように、 積層コア 101 が楕円状に 熱変形する。 このため、 特に積層コアを持つ点火コイルは、 隙間の 樹脂絶縁材に加わる熱応力が大きくなる。 したがって、 積層コアを 持つ点火コイルにおける隙間の樹脂絶縁材の寿命は、 特にばらつき やすい。
この点、 本構成のよ うに、 熱応力緩和部材の肉厚を、 飽和値まで 熱応力を緩和可能な厚さに設定すると、 樹脂絶縁材の寿命のばらつ きを小さくすることができる。 また、 上述したように、 積層コアを持つ点火コイルは、 本来的に 積層コアが樹脂絶縁材に加える熱応力が大きい。 したがって、 本構 成によると、 この大きな熱応力を効果的に抑制することができる。 すなわち、 前出の図 1 に示す熱応力緩和量が大きくなる。 このよ う に、 本発明の点火コイルは、 積層コアを持つ点火コイルと して具現 化するのに特に適している。
( 3 ) 好ましくは、 前記熱応力緩和部材は、 線膨張係数 25 X 1CT 6 Z °C以下の材料で、 例えばポリエチレンテレフタレー ト、 ポリエス テル、 ガラスクロス、 ポリアミ ド、 フッ素樹脂、 又は塩化ビニール 製であり、 該熱応力緩和部材の肉厚は、 0. 1 以上 (粘着剤は除く ) に設定されている構成とする方がよい。
つま り、 この構成は、 熱応力緩和部材を PET 等によ り形成するも のである。 そして、 熱応力緩和部材の肉厚を 0. 1mm以上に設定する ものである。 熱応力緩和部材を PET 製等としたのは、 PET は線膨張 係数が 25 X 10— 6ノ °C以下で比較的小さいからである。 線膨張係数が 小さいと、 エンジンの冷熱負荷による熱変形量が小さい。 このため 、 本構成によると、 中心コアの熱変形を効果的に抑制することがで きる。 すなわち、 中心コアが隙間の樹脂絶縁材に加える熱応力を、 効果的に緩和するこ とができる。
また、 熱応力緩和部材の肉厚を 0. lmm以上に設定したのは、 0. 1 mm未満だと、 未だ熱応力緩和量が飽和値に達していないからである 。 言い換えると、 肉厚 0. lmmが前出の図 1に示す厚さ Tに相当する からである。 したがって、 本構成によると、 熱応力緩和量の最大値 である飽和値 Sを確保することができる。 図面の簡単な説明

以下、 本発明の点火コイルの実施の形態について説明する。
( 1 ) 第一実施形態
まず、 本実施形態の点火コイルの構成について説明する。 図 2に 本実施形態の点火コイルの軸方向断面図を示す。 また、 図 3に本実 施形態の点火コィルの中心コア部付近の軸直方向断面図を示す。
点火コイル 1 は、 エンジンブロックの上部において、 気筒毎に形 成されたプラグホール (図略) 内に収納されている。 また、 点火コ ィル 1は、 後述するように、 点火プラグ (図略) と図中下側におい て接続されている。
図 2に示すよ うに、 点火コイル 1は、 ハウジング 2を備えている 。 このハウジング 2は、 樹脂製であり上方に向かって拡径する段付 円筒状を呈している。 ハウジング 2の拡径した上端部には、 広口部 20が形成されている。 また広口部 20の側壁の一部には、 切り欠き窓 21が形成されている。
ハウジング 2の内部には、 中心コア部 5 と一次スプール 3 と一次 巻線 30と二次スプール 4 と二次卷線 40とコネクタ部 6 とィグナイタ 65とが、 収納されている。
このうち中心コア部 5は、 積層コァ 54と弾性部材 50とテープ 52と からなる。 図 3に示すよ うに、 積層コア 54は、 幅の異なる短冊状の 珪素鋼板 540 を径方向に多数枚積層して形成されている。 なお、 珪 素鋼板 540 は、. 本発明の磁性板材に含まれる。 図 2に示すように、 積層コア 54は、 棒状を呈している。 弾性部材 50は、 シリ コ ンゴム製 であって、 円柱状を呈している。 弾性部材 50は、 積層コア 54の上下 端に合計二つ配置されている。 図 3に示すように、 テープ 52は、 PE T あるいはポ リ エステル、 ガラスク ロス、 ポリ ア ミ ド、 フ ッ素樹脂 、 又は塩化ビニール製であって積層コァ 54の外周面に卷装されてい る。 なお、 テープ 52は、 本発明の熱応力緩和部材に含まれる。 テー プ 52については、 後で詳しく説明する。
図 2に示すよ うに、 二次スプール 4は、 樹脂製であって有底円筒 状を呈している。 なお、 二次スプール 4は、 本発明のスプールに含 まれる。 二次スプール 4は、 中心コア部 5 と同軸的に、 かつ中心コ ァ部 5の外周側隣りに配置されている'。 図 3に示すよ うに、 テープ 52と二次スプール 4 との間には、 円筒状の隙間 9が区画されている 。 二次卷線 40は、 二次スプール 4の外周面に卷回されている。
図 2に示すよ うに、 一次スプール 3は、 二次スプール 4 と同軸的 に、 かつ二次スプール 4 の外周側隣りに配置されている。 一次スプ ール 3は、 樹脂製であって円筒状を呈している。 一次卷線 30は、 一 次スプール 3 の外周側に卷回されている。 一次卷線 30の外周側には 、 外周コア (図略) が配置されている。 外周コアは、 一枚の長方形 状の珪素鋼板が丸められ形成されている。 すなわち、 外周コアは、 軸方向にス リ ッ トの入った円筒状を呈している。
エポキシ樹脂 8は、 ハウジング 2内に配置された上記部材間に介 在している。 このエポキシ樹脂 8は、 エポキシプリポリマと硬化剤 とを、 前記広口部 20から真空引きしたハウジング 2内に注入するこ とによ り、 上記部材間に浸透し硬化する。
コネクタ部 6は、 ハウジング 2の広口部 20に配置されている。 コ ネクタ部 6は、 角筒部 60と台座部 61とを備える。 角筒部 60は、 切り 欠き窓 21からハウジング 2外方に突出して配置されている。 台座部 61は、 板状であって、 広口部 20のほぼ中央に配置されている。 ィグ ナイタ 65は、 パワートランジスタゃ電気回路などがモールド樹脂に より覆われ形成されている。 ィグナイタ 65は、 台座部 61の上端面に 搭載されている。
高圧タワー部 7は、 ハウジング 2の下方に配置されている。 高圧 タヮ一部 7は、 タヮーハゥジング 70と高圧ターミナル 71とスプリ ン グ 72とプラグキヤップ 73とを備えている。 タヮ一ノヽゥジング 70は、 榭脂製であって円筒状を呈している。 高圧ターミナル 71は、 タワー ハゥジング 70の内周側上方に配置されている。 高圧ターミナル 71は 、 金属製であって下方に開口するカップ状を呈している。 高圧ター ミナル 71は、 二次卷線 40に電気的に接続されている。 スプリ ング 72 は、 金属製であって螺旋状を呈している。 スプリ ング 72の上端は、 高圧ターミナル 71の上底壁下面に止着されている。 スプリ ング 72に は、 点火プラグ (図略) が弾接している。 プラグキャップ 73は、 ゴ ム製であって円筒状を呈している。 プラグキャップ 73は、 タワーハ ゥジング 70の下端部に環装されている。 プラグキヤップ 73の内周側 には、 点火プラグが圧入されている。 次に、 本実施形態の点火コイルの通電時の動きについて説明する
。 まず、 エンジン制御ユニッ トからの制御信号が、 図 2に示すコネ クタ部 6およびィグナイタ 65を介して、 一次卷線 30に伝達される。 続いて、 この制御信号による自己誘導作用で、 一次卷線 30に電圧が 発生する。 それから、 この電圧が、 一次卷線 30と二次卷線 40との相 互誘導作用によ り、 昇圧される。 そして、 二次巻線 40に高電圧が発 生する。 その後、 二次卷線 40に発生した高電圧は、 高圧ターミナル 71とスプリ ング 72とを介して、 点火プラグに伝達される。 最後に、 この伝達された高電圧により、 点火プラグのキャップに火花が発生 する。
次に、 本実施形態の点火コイルのテープについて説明する。 図 3 に示すテープ 52は、 PET 製であり薄膜状を呈している。 テープ 52は 、 積層コア 54外周面に、 合計四層巻き付けられている。 テープ 52の 肉厚すなわち四層卷き全体の層厚は、 後述する FEM 解析の結果から 、 厚さ t = 0. lmmに設定してある。
次に、 テープ 52の積層コア 54に対する卷装方法について説明する 。 図 4に、 本実施形態の点火コイル組み付け時におけるテープの卷 装方法を示す。 なお、 珪素鋼板は省略して示す。 図に示すよ うに、 テープ 52の軸方向長さは、 積層コァ 54の軸方向長さとほぼ等しく設 定されている。 また、 テープ 52—枚の厚さは 0. 025mmである。 上述 したように、 このテープ 52は、 積層コア 54の外周面に、 合計四層卷 き付けられている。
次に、 本実施形態の点火コイルのテープの肉厚に対して行った FE M 解析の結果について説明する。 なお、 FEM 解析の演算には、 De s i gn Spac e (サイパーネッ トシステム (株) 製) を用いた。
図 5に、 解析によ り得られたテープの肉厚およびテープの層数と 、 図 3の隙間 9のエポキシ樹脂 8 aに加わる熱応力との関係をダラ フで示す (図 1参照) 。 図に示すように、 肉厚が 0. 1mm (層数 4層 ) 未満の場合、 肉厚が厚くなるにしたがって熱応力は比例的に減少 する。 一方、 肉厚が 0. 1mm以上の場合、 肉厚が厚くなつても熱応力 はほとんど減少しない。
FEM 解析から、 熱応力緩和量は、 肉厚が 0. 1mmになると飽和する ことが判った。 そして、 このときのエポキシ樹脂の熱応力つま り熱 応力緩和量の飽和値は、 75. 1MPa であることが判った (エポキシ厚 さは 0. 4腿) 。 また、 熱応力緩和量は、 外揷線 (図中、 点線で示す 。 ) を引いて得られる肉厚 0 mmのときのエポキシ樹脂の熱応力 78. 5 MPa と、 飽和値 75. 1MPa と、 の差から 3. 4MPa であることが判った 。 FEM 解析の結果から、 図 3に示すテープ 52は、 線膨張係数が 25 X 10— 6 Z °C以下で、 ヤング率は 6000MPa 以下で、 肉厚は厚さ t = 0. 1 mmに設定した。
次に、 本実施形態の点火コイルの効果について説明する。 本実施 形態の点火コイル 1によるとエポキシ樹脂 8 aに加わる熱応力は、 ほぼ、 前出の図 8に示す周方向の熱応力 109 のみとなる。 すなわち 、 複数の点火コイル 1間で、 エポキシ樹脂 8 aに加わる熱応力は、 ほぼ一定になる。 このため、 エポキシ樹脂 8 aの寿命が複数の点火 コイル 1間でばらつくのを抑制することができる。 ひいては、 点火 コイル 1の寿命が複数の点火コイル 1間でばらつくのを抑制するこ とができる。 したがって、 点火コイル 1の製品管理が容易になる。 また、 飽和値 75. IMPa は、 言わばテープ 52によ り熱応力を緩和で きる最大値である。 このため、 本実施形態の点火コイル 1によると 、 エポキシ樹脂 8 aに加わる熱応力の絶対値が比較的小さく なる。 したがって、 エポキシ樹脂 8 aの寿命自体が長くなる。 ひいては、 点火コイル 1 の寿命自体が長くなる。
また、 本実施形態の点火コイル 1 によると、 図 5に示すように、 テープ 52の肉厚を、 例えば 0. 15mmとした場合と比較して、 肉厚が 2 / 3でありながら同等の熱応力緩和量を確保することができる。 す なわち、 肉厚を 0. 1mmよ り も厚く設定する場合と比較して、 同等の 熱応力緩和量を確保しつつテープ 52の使用量を少なくすることがで きる。 このため、 テープ 52に要するコス ト、 ひいては点火コイル 1 の製造コス トを削減できる。 また、 点火コイル 1の外周径を小径化 することができる。
( 2 ) 第二実施形態
本実施形態と第一実施形態との相違点は、 テープの卷装方法のみ である。 したがって、 ここでは相違点についてのみ説明する。
図 6に、 本実施形態の点火コイル組み付け時におけるテープの卷 装方法を示す。 なお、 図 4 と対応する部位については同じ記号で示 す。 図に示すように、 テープ 52は、 積層コア 54の外周面に配置する 前から、 卷装後の形状すなわち四層巻き筒状を呈している。 図中矢 印で示すよ うに、 この筒状のテープ 52の内周側に積層コァ 54を挿入 することによ り、 積層コァ 54の外周面にテープ 52を配置する。
本実施形態のように、 積層コア 54外周面に直接テープ 52を巻き付 けるのではなく、 予め巻き付け後の形状を呈するテープ 52を積層コ ァ 54外周面に配置する場合も、 本発明にいう 「巻装」 に含まれる。 本実施形態によると、 テープ 52の内周側に積層コア 54を挿入するだ けで、 テープ 52を積層コア 54に配置することができる。 このため、 テープ 52の卷装作業が容易になる。
( 3 ) 第三実施形態
本実施形態と第一実施形態との相違点は、 テープの軸方向長さの みである。 したがって、 ここでは相違点についてのみ説明する。
図 7に、 本実施形態の点火コィル組み付け時におけるテープの卷 装方法を示す。 なお、 図 4 と対応する部位については同じ記号で示 す。 図に示すように、 テープ 52の軸方向長さは、 積層コア 54の軸方 向長さよ りも短く設定されている。 すなわち、 テープ 52は幅狭であ る。 テープ 52は、 積層コア 54の外周面に螺旋状に卷き付けられる。 本実施形態によると、 積層コア 54外周面の軸方向において、 テープ 52の層数すなわち肉厚を、 自在に調整することができる。
( 4 ) その他
以上、 本発明の点火コイルの実施の形態について説明した。 しか しながら、 実施の形態は上記形態に特に限定されるものではない。 当業者が行いうる種々の変形的形態、 改良的形態で実施することも 可能である。
例えば、 上記実施形態においては、 二次スプール 4を内周側に、 一次スプール 3を外周側に、 それぞれ配置したが、 この配置は逆で あってもよい。 この場合は、 一次スプールが本発明の 「スプール」 に該当する。
また、 テープ 52の層数や一枚あたりの肉厚は、 特に限定しない。 テープ 52全層分の肉厚が、 エポキシ樹脂 8に加える熱応力を飽和値 まで緩和可能な厚さ (上記実施形態においては 0. 1mm以上) に設定 されていればよい。 また、 テープ 52を形成する材料も、 積層コア 54 の熱変形を抑制できる程度の線膨張係数 25 X 10— 6 / °C以下を有する 材料であれば、 特に限定しない。 また、 上記実施形態においては、 中心コアとして多数の珪素鋼板 540 からなる積層コア 54を配置した が、 中心コアと して円柱状の一体物の磁性材を配置してもよい。 ま た、 中心コアと して、 六角柱状の磁性線材を束ねて円柱状と したも のを配置してもよい。 産業上の利用可能性
本発明によると、 熱応力緩和部材を備えることによ り、 肉厚と熱 膨張係数が最適化され、 積層された中心コアの変形を抑制するこ と ができる点火コイルを提供することができる。

1 . ハウジングと、 該ハウジング内のほぼ中央に配置された棒状 の中心コアと、 該中心コアの外周面を覆う熱応力緩和部材と、 隙間 を隔てて該熱応力緩和部材の外周側に配置された筒状のスプールと 、 該隙間に充填され硬化する樹脂絶縁材と、 を備えてなる点火コィ ルであって、
