Description
本非仮出願は、2001年9月7日出願の「紙塗被およびてん料配合における高度板状クレーの使用、ならびに向上した明度を有する紙製品(THE USE OF HYPERPLATY CLAYS IN PAPER COATINGS AND FILLING, AND PAPER PRODUCTS HAVING IMPROVED BRIGHTNESS)」と題する米国特許非仮出願第60/318,207号(この記載内容は、その全体が参照により本明細書中に援用される)に対して35 U.S.C.§119(e)下での優先権の利益を主張する。
本発明は、てん料またはコーティングとして用いられる場合に改良された光学特性を提供する含水カオリンに関する。本発明はさらにまた、向上した特性、例えば向上した明度を示す紙塗被および塗被紙製品に関する。さらに本発明は、含水カオリン製品の調製方法に関する。
粒状カオリン製品は、例えば塗料、プラスチック、ポリマー、製紙および紙塗被に用いるための顔料、てん料および増量剤を含めた種々の用途を見出す。チャイナクレー(白土)とも呼ばれるカオリンクレーまたは含水カオリンは、主として無機カオリナイト、含水ケイ酸アルミニウムで構成され、少量の種々の不純物を伴う。
一般にコーティングおよびてん料に用いられるカオリンは、狭い粒径分布および高結晶化度を有するよう選択され、これが好ましい一連の物理的および光学的特性、例えば最大光散乱を提供すると考えられる。一般に粗カオリンクレーは、光散乱不良を示すともの認識されてきた。本発明は、かなり粗くてもよいが、それにもかかわらず高光散乱を示すカオリンを含む塗被またはてん料組成物を提供する点で、従来技術と異なる。例えば非漂白クラフト紙中のてん料として、本発明によるカオリンは、焼成クレーに関連した強度に及ぼす有害作用を伴わずに、焼成クレーと同様の光散乱を示した。本発明の組成物はさらに、紙塗被組成物中に存在する高価なTiO2の量をさらに低減しながら、シート明度を保持することを可能にすることにより、従来組成物の改良を図るものである。
本発明の一つの観点は、塗被したまたはてん料入り基材の生成に用いられる組成物を提供する。本発明の別の観点は、本発明により製造される塗被したまたはてん料入り製品を提供する。本発明による組成物および製品は、向上した明度を示す塗被紙またはてん料配合紙を調製するために高い形状係数を有するカオリンを利用する。「形状係数」とは、本明細書中で用いる場合、米国特許第5,128,606号(この記載内容は、その全体が参照により本明細書中に組み込まれる)に記載された導電率法および装置を用いて測定した場合の種々のサイズおよび形状を有する粒子の一集団に関する平均粒径対粒子厚の比の平均値(重量平均で)の測定値である。米国特許第5,128,606号に記載された測定方法では、試験中の粒子の完全分散水性懸濁液の導電率は、細長い管を通して流動させる。導電率の測定は、(a)管の縦軸に沿って互いに分離される一対の電極と、(b)管の横断幅を隔てて互いに分離される一対の電極との間で測定され、2つの導電率測定値間の差異を用いて、試験中の粒状物質の形状係数が確定される。「高度板状」とは、約40:1以上の形状係数を有する含水カオリンクレーを指す。本発明の一実施形態では、カオリンクレーは約70:1以上、例えば約80:1以上、または約90:1以上の形状係数を有する。本発明の別の観点によれば、形状係数は約100:1より大きく、例えば110:1およびそれ以上である。別の実施形態では、カオリンクレーは約120:1およびそれ以上の、そして約140:1およびそれ以上の形状係数を有する。本発明のこれらの実施形態のクレーは、紙塗被およびてん料配合において意外にも高い光散乱を示すことが判明した。
(a)未加工あるいは部分加工カオリンクレーを水と混合して水性懸濁液を形成すること;
(b)カオリンクレーの平均形状係数を少なくとも10、好ましくは20増大させる方法により、粒状磨砕媒体を用いて工程(a)で形成された懸濁液を摩滅磨砕すること;
(c)粒状磨砕媒体から磨砕カオリンクレーの懸濁液を分離すること;および
(d)工程(c)で分離された磨砕カオリンクレーの懸濁液を脱水してカオリン顔料を回収することを包含する方法を提供する。
本実施例は、ドライカオリン、あるいはさらに水およびカルボキシメチルセルロース(増粘剤)を付加することにより安定化されるカオリンスラリーとしての、形状係数の高いカオリン、すなわち70またはそれ以上の形状係数を有するカオリンを製造するためのカオリンの精砕方法を説明する。「安定化スラリー」とは、カオリンが時間を経ても溶液から容易に感知できるほど沈殿しないスラリーを指す。さらなる水の付加は、低安定化スラリーを提供したと予測される。CMC(カルボキシメチルセルロース)増粘剤を含むことにより、スラリー固体を低減しながら、安定化スラリーを形成する。安定化方法は、以下のように実施する。
図2は、形状係数の高いカオリンの製造方法を略記したフローチャートである。ジョージア州産の原料カオリンを混練および脱粗粒工程に付して、その後、磁気分離および二次摩滅磨砕工程に付す。次に生成物を分級するが、この場合、粗画分を二次摩滅磨砕工程に付して、その後もう一度分級して、粒子の70%が2μm以下のesdを有する生成物を得る。次に、この生成物を滲出し、濾過して、その後、ドライカオリン物質またはスラリーを生成する。
この実施例は、図3のフローチャートに示されたような、ジョージア州産の原料カオリンを再混練し、脱粗粒する別の方法を提供する。選択的凝集後、カオリンを磁気分離にかける。次に、一次摩滅磨砕工程の前に、サイズ分級遠心機からの粗画分をカオリンに付加する。サイズ分級後、粗画分を二次摩滅磨砕工程に付して、その後滲出および濾過して、形状係数の高い生成物を生成する。
図4は、実施例1の方法により調製された粗画分カオリンからのバリヤー塗料顔料の製造方法を示すフローチャートであって、この場合、バリヤー塗料は少なくとも約90:1の形状係数を有するカオリンを含む。本発明の上記の実施形態のうちの1つにしたがって、5ガロンの粗高度板状画分カオリンを得る。スラリーは、35%の固形分を有するよう調整する。1ポンド/トンのC−211を添加し、必要な場合にはさらに添加し得る。当該バッチを砂磨砕にかけて、2μm未満のサイズを有する粒子のパーセンテージを24%〜26%だけ増加させる。3600mLの砂および1800mLのクレースリップを用いた。最終スラリーでは、少なくとも55%の固体が2μm未満のサイズを有していた。
実施例5は、紙塗被の一成分としての本発明のカオリン組成物の有用性を示す。紙塗被処方物を、100部の含量に対して、14部のDow692ラテックスバインダー、4部のプロコテ(PROCOTE)タンパク質バインダー、1.1部のジスペックス(DISPEX)ポリアクリレート分散剤を用いて作製し、TiO2およびカオリンを以下の表に示したように加えた。
てん料としての本発明のカオリンの有用性を試験するために、精砕を施されたことがない無漂白天然クラフト紙から手漉き紙(handsheets)を調製した。本実施例は紙てん料としての使用に関するが、本発明のカオリンはプラスチックおよび同様の材料のための高不透明度のてん料としても有用であり得る、と理解される。
漂白硬材、400カナダ標準ろ水度(CSF)に叩解した軟材混合物、歩留向上剤および実施例5の本発明のカオリン2を用いて、てん料配合紙を製造した。pHを5.0に保持した。手漉き紙を製造し、風乾させた。一連の特性を測定した。
この実施例では、一連の粗画分、すなわち「b画分」クレーを摩滅磨砕に付して、どのクレーが、粒子サイズを保持しながら形状係数の高い増量剤を生じるかを確定した。その結果生じた物質の特性を評価して、どの物質が高PVC塗料処方物で高不透明度および低光沢を提供するかを確定した。
レオロジー
全ての場合に、カルボライト磨砕は、レオロジーに小さいが有意の作用を及ぼした。磨砕エネルギー入力が増大すると、ブルックフィールドおよびロトシンナー粘度の両方の増大が認められたが、高剪断(円錐および平板)粘度は変化しなかった。
予測通り、ごしごし洗いおよびしみ耐性は、不透明度が増大すると悪化した。
磨砕された本発明のカオリン3は、既存の微粒子サイズクレー製品より良好な色を有した。磨砕クレーの漂白により、さらなる改良が可能であり得る。
本発明のカオリン3の軽カルボライト磨砕は、低光沢と有意の不透明度改良との組合せを示す粗い形状係数の高いクレーを含む製品を提供し得る。これらの結果は、物質の小バッチの性能を反映する。より高度に磨砕された本発明のカオリン3は、光沢増大を犠牲にして、大きい不透明度の改良を示す微細な形状係数の高いクレーを有し得る。このような製品は、高いごしごし洗い耐性が重要であるとみなされない処方物中の焼成クレーに対する代替物を提供し得る。
図6は、高PVC処方物中の磨砕クレーの不透明度および光沢を示す。クレーは、微細カルボライト媒体で磨砕することにより調製した。磨砕エネルギーは、各点のサイズで示す。比較させるために、いくつかの標準クレー(SUPREMEおよびGLOMAX LL)(これらは全てImerysのクレー製品である)をプロットする。
50kwh/tで磨砕された本発明のカオリン3不良品は、高不透明度および低光沢の顕著な組合せを生じた。
本発明のカオリン4は、不十分な色を生じたが、それらの不透明性の実質部分は、光の散乱というよりむしろ吸収から生じた。それらは、本発明のカオリン3より微細な粒子サイズに磨砕され、より高い光沢を生じた。
以下の表に例示したように、一般的な高PVC塗料処方物を用いた一連の塗料において、実施例8の磨砕生成物を試験した。
図8は、2つの粗画分を併合し、その後、安定剤、例えばカルボキシメチルセルロースまたはスメクタイトクレー(すなわち、ベントナイト、ヘクトライト、モンモリロナイト等)を付加することにより安定化高固体スラリーを生成する方法を略記するフローチャートである。これを例証するために、pH6.5で65/35SAPA(ソーダ灰/ポリアクリル酸ナトリウム)分散剤パッケージと混練することにより、実施例9の本発明の製品の2つの手荷物サイズの試料(約250〜300ガロン)を小さくした。当該製品の2つの試料荷物を各々殺生剤(1ポンド/乾燥重量1トンのプロキセル)で、次に8ポンド/乾燥重量1トンのカルボキシメチルセルロースPE−30EXで処理した。試料1の最終固形分は52%、試料2の最終固形分は49.6%であった。20rpmでno.2スピンドルを用いて、試料1および2の初期ヘラクレス粘度を測定し、それぞれ30cpsおよび18cpsであることが判明した。試料1の初期ヘラクレス粘度はpH7.2で4400rpmで8.5ダインと測定され、試料2の初期ヘラクレス粘度はpH7.0で5.0ダインと測定された。
Claims (64)
- 少なくとも約70:1の形状係数及び0.1μm〜2.0μmの範囲内のセディグラフにより測定されたesdを有するカオリンを含む組成物。
- カオリンが少なくとも約80:1の形状係数を有する請求項1記載の組成物。
- カオリンが少なくとも約90:1の形状係数を有する請求項1記載の組成物。
- カオリンが少なくとも約100:1の形状係数を有する請求項1記載の組成物。
- 少なくとも約70:1の形状係数及び0.1μm〜2.0μmの範囲内のセディグラフにより測定されたesdを有するカオリン;
バインダー;および
任意の分散剤を含む塗被組成物。 - さらに追加の顔料を含む請求項5記載の組成物。
- 追加の顔料がTiO2である請求項6記載の組成物。
- カオリンとTiO2との比が約85重量部:15重量部以下である請求項7記載の組成物。
- 少なくとも約70:1の形状係数及び0.1μm〜2.0μmの範囲内のセディグラフにより測定されたesdを有するカオリンを含むてん料。
- カオリンが少なくとも約80:1の形状係数を有する請求項9記載のてん料。
- カオリンが少なくとも約90:1の形状係数を有する請求項9記載のてん料。
- カオリンが少なくとも約100:1の形状係数を有する請求項9記載のてん料。
- 繊維質基材に、少なくとも約70:1の形状係数及び0.1μm〜2.0μmの範囲内のセディグラフにより測定されたesdを有するカオリンを含有するてん料を含む紙塗被組成物を塗布することを特徴とする塗被紙の製造方法。
- カオリンが少なくとも約80:1の形状係数を有する請求項13記載の方法。
- カオリンが少なくとも約90:1の形状係数を有する請求項13記載の方法。
- カオリンが少なくとも約100:1の形状係数を有する請求項13記載の方法。
- 繊維質基材を用意すること;および該基材に少なくとも約70:1の形状係数及び0.1μm〜2.0μmの範囲内のセディグラフにより測定されたesdを有するカオリンを添加することを含むてん料配合紙の製造方法。
- さらに歩留り向上剤を添加することを含む請求項17記載の方法。
- カオリンが少なくとも約80:1の形状係数を有する請求項17記載の方法。
- カオリンが少なくとも約90:1の形状係数を有する請求項17記載の方法。
- カオリンが少なくとも約100:1の形状係数を有する請求項17記載の方法。
- 繊維質基材;および該基材上の少なくとも約70:1の形状係数及び0.1μm〜2.0μmの範囲内のセディグラフにより測定されたesdを有するカオリンを含有するコーティングを含む塗被紙。
- カオリンが少なくとも約80:1の形状係数を有する請求項22記載の塗被紙。
- カオリンが少なくとも約90:1の形状係数を有する請求項22記載の塗被紙。
- カオリンが少なくとも約100:1の形状係数を有する請求項22記載の塗被紙。
- 紙のバリヤー性を向上させる方法であって、繊維質基材に、少なくとも約70:1の形状係数及び0.1μm〜2.0μmの範囲内のセディグラフにより測定されたesdを有するカオリンを含む塗被組成物を塗布することを特徴とする方法。
- コーティングがさらにバインダーを含む請求項26記載の方法。
- バインダーがラテックスバインダーである請求項27記載の方法。
- バインダーが約40重量%〜約50重量%の範囲内の量で存在する請求項27記載の方法。
- カオリンが少なくとも約80:1の形状係数を有する請求項26記載の方法。

カオリンのスラリーを用意すること;
該カオリンスラリーを摩滅磨砕すること;
該スラリーから粗粒径画分を遠心分離によって除去すること;および
該粗粒径画分を摩滅磨砕して少なくとも約70:1の形状係数及び0.1μm〜2.0μmの範囲内のセディグラフにより測定されたesdを有するカオリン製品を得ることを特徴とする方法。 - カオリンスラリーが、未加工粗カオリン、または遠心機からの未加工粗画分と粗粒径画分との配合物からなる請求項33記載の方法。
- カオリン製品が、約70:1〜約140:1の範囲内の形状係数を有する請求項33記載の方法。
- カオリン製品が、約80:1〜約100:1の範囲内の形状係数を有する請求項33記載の方法。
- カオリンスラリーが、摩滅磨砕に先立ち選鉱される請求項33記載の方法。
- カオリンスラリーが、摩滅磨砕に先立ち脱粗粒される請求項33記載の方法。
- カオリンスラリーが、混練−脱粗粒化−明度選鉱スラリーからなる請求項33記載の方法。
- 除去される粗粒径画分が、その80重量%〜95重量%の粒子が2μm以下のセディグラフにより測定されたesdを有するカオリン粒子からなる請求項33記載の方法。
- 粗粒径画分を摩滅磨砕して得られるカオリン製品が0.2μm〜1.7μmの範囲内のセディグラフにより測定されたesdを有する粒子からなる請求項33記載の方法。

- 未加工粗カオリンまたは遠心機からの未加工粗画分と粗粒径画分との配合物からなるカオリンのスラリーを用意すること;
該カオリンスラリーを摩滅磨砕すること;
該スラリーから粗粒径画分を遠心分離によって除去すること;および
該粗粒径画分を摩滅磨砕して少なくとも約70:1の形状係数及び0.1μm〜2.0μmの範囲内のセディグラフにより測定されたesdを有するカオリン製品を得ることを特徴とする方法によって調製されたカオリンを含む塗料用増量剤。 - カオリン製品が0.1μm〜2.0μmの範囲内のd50を有する請求項46記載の増量剤。
- カオリン製品が0.5m〜1.5μmの範囲内のd50を有する請求項46記載の増量剤。
- カオリン製品が約80:1〜約100:1の範囲内の形状係数を有する請求項46記載の増量剤。
- カオリン製品が少なくとも約80:1の形状係数を有する請求項46記載の増量剤。
- カオリン製品が少なくとも約90:1の形状係数を有する請求項46記載の増量剤。
