【０００１】
本考案は例えば自動車の床敷用として供される成形カーペットに関するもので ある。
【０００２】
自動車の床敷用として供されるカーペットは、該床形状に対応する形状に成形 される必要がある。 従来は図２に示すようにカーペット本体(2) に成形性を付与するためと抜糸強 度を向上させるために、ポリエチレン、酢酸ビニル樹脂、スチレン−ブタジエン ゴム等の合成樹脂を該カーペット本体(2) の裏面に通常３００〜５００ｇ／ｍ2 程度塗布してバックコート層(3) を形成し、該バックコート層(3) を介してフェ ルト、ポリウレタン発泡体等からなるインシュレーター(4) を接着するとともに 所定形状に成形した成形カーペット(1) が提供されている。

しかしながら上記従来の構成では、良好な保形性を得るためにはバックコート 層(3) の厚みを増加せしめ、例えば塗布量を１５００ｇ／ｍ2 以上にする必要が あり、このようにバックコート層(3) の厚みを増加すると、コストアップ、重量 増加、成形作業性の劣化と云う問題点が生ずる。

本考案は上記従来の課題を解決するための手段として、カーペット本体(2) の 裏面に合成樹脂からなるバックコート層(3) を介して紙(5) を積層し、所定形状 に積層されている成形カーペット(1) を提供するものである。

紙(5) は軽いが剛性があるので、成形カーペット(1) のバックコート層(3) の 厚みを増加することなく、カーペット(1) の保形性を向上させることが出来る。

本考案を図１に示す一実施例によって説明すれば、(2) はカーペット本体であ り、本考案においてはニードルパンチカーペット、タフトカーペットの何れも対 象となる。 (3) は該カーペット本体(2) の裏面に形成されるバックコート層であり、該バ ックコート層(3) は例えばポリエチレン、ポリプロピレン、エチレン−酢酸ビニ ル共重合体、酢酸ビニル樹脂、アクリル樹脂、スチレン−ブタジエンゴム等の溶 融物、溶液、エマルジョン等を塗布し乾燥することによって形成され、該バック コート層(3) は通常５０〜８００ｇ／ｍ2 程度にされる。
【０００７】 (5) は紙であり、該バックコート層(3) を介して該カーペット本体(2) に積層 されており、該紙(5) としては通常１００〜５００ｇ／ｍ2 のものが使用される 。該紙(5) には例えばポリエチレン、ポリプロピレン、エチレン−酢酸ビニル共 重合体、酢酸ビニル樹脂、アクリル樹脂、塩化ビニル樹脂、塩化ビニリデン樹脂 、スチレン−ブタジエンゴム、ウレタン樹脂、フェノール樹脂、尿素樹脂、メラ ミン樹脂、エポキシ樹脂のような熱可塑性合成樹脂あるいは熱硬化性合成樹脂が 片面または両面に塗布または含浸せしめられていてもよく、また更に剛性を上げ たい場合にはアルミニウム箔、ステンレススチール箔等の金属箔をラミネートし てもよい。
【０００８】 (4) はインシュレーターであり、該インシュレーター(4) の材料としてはフェ ルト、ポリウレタン発泡体等が使用され、該インシュレーター(4) はホットメル ト接着剤あるいは通常の接着剤によって紙(5) に接着される。その際紙(5) は種 々の接着剤に対して良好な接着性を示すので、接着剤の選択巾が広がりまたイン シュレーター(4) は強固に接着される。 なおインシュレーター(4) は本考案にとっては必須の構成要素ではない。
【０００９】 上記構成の成形カーペット(1) を製造するには、カーペット本体(2) にバック コート層(3) を形成したものを紙(5) およびインシュレーター(4) と重ねてホッ トプレスする方法、カーペット本体(2) にバックコート層(3) を形成したものを 加熱して該バックコート層(3) を軟化せしめ、これに紙(5) およびインシュレー ター(4) と重ねてコールドプレスする方法、あるいはカーペット本体(2) にバッ クコート層(3) を形成するとともに紙(5) を積層し、上記積層物をインシュレー ター(4) と重ねてホットプレスする方法または上記積層物を加熱軟化させた上で インシュレーター(4) と重ねてコールドプレスする方法等が適用される。

したがって本考案では、安価で軽量かつ保形性の良い成形カーペットが提供さ れる。
