明 細 書 再帰反射性シー卜の製造方法 技術分野
本発明は、 道路標識、 自動車、 オートバイ等の車輛のナンバープレー 卜、 工事標識、 看板等のマーキング等において有用な再帰反射性シート の製造方法に関する。
背景技術
従来より光を光源に向けて再帰反射.させる再帰反射性シ一卜はよく知 られており、 その再帰反射性を利用して、 該シートは、 道路標識、 車輛 のナンバープレー卜、 工事標識、 看板などのディスプレイマーキング等 の分野で広く利用されている。
中でも空気の屈折率が低いことを利用し、 光の再帰反射性能を高めた 一般にセル状反射シートまたはカプセルレンズ型反射シートと呼ばれる 再帰反射性シートは、 その優れた光再帰反射性能により、 用途が年々拡 大しつつある。
一般に、 セル状反射シートは、 せまい空気層を介して対向する保護フ イルムと支持体シー卜 > 及びこれら両者を結合するために支持体シート を部分的に熱変形させることにより.形成された互いに交差した網目状結 合部分とから構成されており、 そしてこの網目状結合部分によって区切 られた保護フィルムと支持体シー卜との間のセル状空間部分には、 支持 体上に部分的に埋設された多数の再帰反射性ガラスビーズを内包してい る o このような構造のセル状反射シー卜においては、 再帰反射性能はほぼ セル状部分のみによって発揮され、 網目状結合部分はほとんど再帰反射 性能貢献しないので、 より高い再帰反射性能を発揮させるためには、 再 帰反射性シー卜の単位表面積当りに占める結合部分の面積割合を極力小 さくすることが重要である。
しかしながら、 結合部分面積の割合を小さくする、 即ち、 保護フィル ムと支持体シー卜の結合部分との接着面積を少なくすると、 屡々結合部 分自体の強度の低下や接着強度の不足が生じ、 保護フィルムの支持体シ 一卜からの剥離トラブルが発生するという問題がある。
そのため、 結合部分面積をできるだけ小さく し且つ保護フィルムと支 持体シー卜の間の接着強度を大きくする試みが従来からいくつかなされ ており、 例えば、 特公昭 6 1 - 1 3 5 6 1号公報 (米国特許第 4. 0 2 5 . 1 5 9号明細書) には、 「 (a ) —方の表面上に再帰反射性要素の 層を配置した基体シートを製造し、 そして (b ) 結合剤物質を加熱形 成して互に交差している狭い網目状の結合部組織を形成して被覆シート 及び前記基体の少なくとも一方に接触させることにより、 再帰反射要素 の層から間隔を置いて該被覆シートを接着させることからなる再帰反射 シーティングの製造法において、 加熱成形可能でかつ放射線によって硬 化し得る結合剤物質を加熱成形して前記の結合部組織を形成した後、 こ の結合部組織に施される放射線によってこれをその場で硬化させて不溶 性で不融性の状態にすることにより、 前記シー卜に対する結合部組織の 結合強度を増大させることを特徴とする前記シーティングの製造法」 が 提案されている。
しかしながら、 本発明者らの上記提案の方法を追試したところによれ ば、 放射線硬化により結合部分の強度は強くなるものの、 基体シートの 結合部分と保護フィルムと間の界面接着力はそれ程向上しないことが判 明した。 また、 上記提案の方法で使用される基体シートは熱変形前には 熱可塑性のものであるので (放射線硬化は熱変形後実施される) 、 熱変 形時に非常に流動し易い状態となり.、 保護フィルムゃ基体フィルムの部 分的な厚みの変動により、 また熱変形条件のわずかな変動により、 結合 部分の幅や厚みが変動し、 安定した結合部分の形態、 従って安定した保 護フィルムと基体シー卜との間の接着強度が得られにくいことが判った。 さらに、 本発明者らの検討によれば、 熱変形後 (結合部分形成後) の硬 化反応は、 結合部分に体積収縮、 即ち、 歪を生じさせることになり、 保 護フィルムと基体シー卜との間の接着強度に悪影響を及ぼすことも判つ た。
また、 特開昭 6 2 - 1 2 1 0 4 3号公報 (米国特許第 5 , 0 6 4 , 2 7 2号明細書) には、 「 (i) レンズの実質的な単層をキヤ リ ャ一ウェブ へ部分的に埋め ; (ii) 前記キヤリャ一ウェブのレンズを有する表面 の上に鏡面状反射性材料を付着させ; (iii) 熱と圧力をかけて、 H M W熱可塑性結合剤フィルムを、 前記キヤリヤーゥュブの表面上にある鏡 面状反射性付着物のレンズ間のどの部分とも接触しないようにしながら、 レンズ上にある鏡面状反射性付着物の部分に接触させ: (iv) キヤリ ヤーゥヱブを剥がし; (V) 露出したレンズ上に覆いフィルムを置き ; そして (vi) 網目状結合部線に沿って熱と圧力をかけ、 結合剤材料を 硬化して変形し、 覆いフィルムと接触させ、 このようにして気密に密封 したセルを型成し、 それらのセル中にレンズが包まれ、 且つ空気界面を もつようにする ;諸工程からなる包まれたレンズ型逆行反射性シー卜の 製造方法が提案されている。
この提案の方法は、 溶融指数 7 5 0以下の熱可塑性結合剤フィルムを 支持体シー卜として用いることにより、 結合部分の改善を目指したもの である。
しかしながら、 本発明者らによる追試の結果によれば、 結合剤フィル ムは溶融指数の低い熱可塑性フィルムであるとはいえ、 前述と同様に熱 変形時に流動し易い状態に基づく結合部分の形態変動が生じ、 安定した 結合部分の形態が得難いという問題があることがわかった。 さらに、 上 記提案の方法では、 熱可塑性フィルムの溶融指数を極端に低下させると、 保護フィルムと接触する部分での溶融性が悪くなり、 保護フィルムと結 合部分との間のぬれ性が不十分となり、 保護フィルムと結合部分との間 の界面接着力が低下することがわかった。
さらに、 保護フィルムと結合部分との間のぬれ性を損なわずに結合部 分の強度を向上させる手段として、 支持体シ一トを 2層構造とすること も提案されており、 例えば、 特開昭 6 0 - 1 9 4 4 0 5号公報 (米国特 許第 4, 6 5 3 , 8 5 4号明細書) には、 「合成樹脂からなる支持フィル ム上に一層に並ぶガラスビーズの金属蒸着膜で被覆されたほぼ下半球面 を埋設して支持し、 露呈したガラスビーズ表面側に設けた透明な合成樹 脂からなる保護フィルムと上記支持フィルムとの間には支持フィルムの 部分的加熱成形により形成した連続線状の連結壁によって隔離された多 数の密封小区画空室を構成してなる再帰反射シ一卜において、 上記支持 フィルムは少くともガラスビーズに接する上層側と反対側の下層側とを 含み、 この上層側は下層側よりも保護フィルムへの接着力が大きく下層 側は上層側よりも凝集力の大きい相互に異なる組成からなることを特徴 とする再帰反射シート」 が開示されており、 また、 特開平 2— 1 9 6 6 5 3号公報には、 「一層に並ぶガラスビーズの金属蒸着膜で被覆された ほぼ下半球面が埋設されたバインダ一層と、 このバインダ一層に接して ガラスビーズの反対側に設けられたサポート層とを含み、 露呈したガラ スビーズ表面側に設けた透明な合成樹脂からなる保護フィルムと該バイ ンダ一層との間には支持フィルムの部分的加熱成形により形成した連続 線状の連結壁によって隔離された多数の密封小区画空室を構成してなる 再帰反射シー卜において、 該バインダ一層はガラス転移点が 3 5 °C以下 で保護フィルムとの接着力が大きい樹脂と常温において伸び 5 0 %以上 で 7 0 °Cにおける抗張力が 1 2 0 k gン c m 2以上のエラス卜マーを含 有する熱可塑性樹脂を主成分として形成され、 該サポート層は硬化性樹 脂を主成分として形成されることを特徴とする再帰反射シート」 が開示 されている。
しかしながら、 これらの再帰反射シートでは、 支持体シートの熱変形 前の剪断応力 S (特に下層に当る補強層の剪断応力 S ) を一定とするこ とにより、 安定した結合部分形態、 安定した保護フィルムと支持体シー 卜との間の接着強度を得ることは意図されていない。 そのため、 支持体 シートは熱変形前に半架橋等の比較的熱流動し易い状態にされており、 前述したとおり、 それでは安定した結合部分形態を得難い。
さらに、 上記の開示された反射シートでは、 支持体シートを熱変形後 に架橋を進行させ、 結合部分に体積収縮、 即ち、 歪を発生させ、 保護フ イルムと支持体シー卜との間の接着強度に悪影響を与えている。
本発明の目的は、 これら従来技術の欠点を解消し、 保護フィルムと支 持体シー卜との間の接着強度が大きいセル状再帰反射性シートを安定的 ら
且つ容易に製造することができる方法を提供することである。
本発明者らは、 セル状反射シー卜の屋外長期使用等における保護フィ ルムの剥離トラブル防止のためには、 保護フィルムと支持体フィルムの 結合部分との間の界面接着力の向上や結合部分自体の強度の向上等に基 づく保護フィルムと支持体シー卜との間の接着強度の全体的な向上を図 ることはもちろんのこと、 結合部分の局部的な形態の変動による局部的 な接着強度の変動を防止することが重要な要素であることを見出した。 即ち、 結合部分の形態の変動に基づく接着強度の弱い部分が存在する と、 そこに歪による応力が比較的集中してかかり、 その部分の保護フィ ルムと支持体シートとの間の接着が比'較的短期間で破壊され、 その後、 この破壊された部分を起点として保護フィルムの剥離が順次進行し、 最 終的には保護フィルムの大きな剥離トラブルとなると考えられる。 従つ て、 仮令保護フィルムと支持体シ一卜との間の接着強度が全体的に優れ ていたとしても、 局部的に弱い部分が存在すると、 その部分が保護フィ ルムの剥離トラブルの原因となり易い。
従って、 このようなトラブルを未然に防止するためには、 シート全体 にわたり保護フィルムと支持体シートとの間の接着強度をできるだけ均 —にすることが重要であり、 そのためには、 保護フィルムと支持体シー 卜との間を連結する結合部分の形態をできるだけ均一且つ一定にするこ とが非常に重要である。
本発明者らは、 結合部分の形態の均一化 (一定化) を達成するため種 々検討した結果、 支持体シー卜をバインダ一層と補強層との二層構造と し、 該捕強層を熱変形前において 6 X 1 0 6〜: L . 2 x l 0 7 d y n e Z c m 2の範囲内の剪断応力 Sを有する架橋性樹脂により形成すると、 結 合部分の形態を比較的容易に均一且つ一定にすることができることを見 出し、 本発明を完成するに至った。
発明の開示
かく して、 本発明によれば、 バインダー層と補強層とからなり、 そし て該バインダ一層に再帰反射性ガラスビーズが実質的に単層で且つガラ スビーズの少なくとも非反射性部分が露呈するように埋設されている支 持体シートのガラスビーズ上に、 光透過性保護フィルムを配置し、 ガラ スビーズ間のバインダー層表面に保護フィルムが接触しない状態を保持 しつつ、 加熱、 加圧下に該支持体シートを部分的に熱変形させて該支持 体シー卜のバインダ一層を部分的に保'護フィルムに接着させることによ り再帰反射シ一トを製造する方法において、 該支持体シー卜の補強層が、 熱変形前において 6 x l 06〜1.2 x l 07d y n eZ cm2の範囲内の 剪断応力 Sを有する架橋性樹脂よりなることを特徴とする再帰反射性シ 一卜の製造方法が提供される。

以下、 本発明の方法を図 1及び図 2に示す製造工程図を参照しつつさ らに詳細に説明する。
本発明で使用する支持体シート (1) は、 図 1 (a) に示すとおり、 δ
バインダー層 (2) と補強層 (3) とからなり、 バインダー層 (2) に 再帰反射性ガラスビーズ (4) が実質的に単層で且つガラスビーズ (4) の少なくとも非反射性部分 (5) が露呈するように埋設された構造から 本質的になる。 図 1において、 バインダー層及び補強層はそれぞれ単一 の層からなるものとして記載されているが、 バインダー層及び 又は補 強層は組成が同一もしくは相異なる複数の層で構成されていてもよい。 また、 補強層 (3) のバインダー層 (2) と反対側の面には、 必要に 応じて、 熱変形成形時に加熱されたエンボスロールと補強層が接着しな いように補強層を保護する等の目的で、 剥離処理したポリエチレンテレ フタレートフィルム、 樹脂コートェ裎紙、 フッ素系フィルムなどからな る一時的保護層 (7) が積層されていてもよい。
本発明が特徴としている 1つの点は、 上記支持体シートを構成する補 強層が、 熱変形前において、 6 x l 06〜1.2 x l 07d y n eZcm2、 好ましくは7 106〜1.1 107 11 6ノ(:1112、 さらに好ましく は 8 x l 06〜1.0 x l 07d y n e c m 2の範囲内の剪断応力 Sを有 する架橋性樹脂よりなる点にある。 ここで 「剪断応力 S」 は、 J I S K- 7199に記載された流れ試験法によって測定された値である。 補 強層を形成する架橋性樹脂の剪断応力 Sが 1.2 x l 07d y n e/cm2 より大きいと、 捕強層が硬くなりすぎて熱変形時に捕強層を通してバイ ンダ一層に加わる押圧力が分散し、 幅、 厚味等の均一な安定した結合部 分の形態が得難くなり、 また、 架橋性樹脂の剪断応力 Sが 6 X 106 d y n e c m2より小さくなると、 補強層が軟らくなりすぎて熱変形 時の押圧力により補強層自体が大きく変形し、 均一で安定した結合部分 の形態が得難くなり好ましくない。 補強層を構成するために使用される架橋性樹脂には、 紫外線、 電子線 などの活性線の照射、 加熱、 触媒等により自己架橋しうる内部架橋型の 樹脂;及びポリイソシァネート化合物、 メラミ ン又はその誘導体、 ェポ キシ化合物又はその誘導体、 アルミニウム、 チタン等の金属のキレート 化合物等の架橋剤との併用により架橋しうる外部架橋型の樹脂の両者が 包含される。 具体的に内部架橋型の樹脂としては、 例えば架橋性官能基 としてカルボキシル基、 メチロール基、 アミ ド基、 アミノ基、 グリシジ ル基等をそれぞれ有する相補的に反応する少なくとも 2種の樹脂の組み 合わせ [例えば、 メチルメタクリレート (MMA) —ェチルァクリ レー 卜 (E A) —アクリル酸 (AA) 共蚩合体とメチルメタクリ レー卜 (M MA) —ェチルァクリレー卜 (EA) —グリシジルメタクリ レー卜 (G MA) 共重合体の組み合わせ、 メチルメタクリレー卜 (MMA) —ェチ ルァクリレート (E A) —アクリルアマイ ド (AMD) 共重合体とメチ ルメタクリ レー卜 (MMA) —ェチルァクリレート (E A) —グリシジ ルメタクリレート (GMA) 共重合体の組み合わせなど] あるいは末端 に活性な二重結合を有する低分子量化合物または高分子量樹脂 (例えば、 エチレングリコールジグリシジルエーテルジァクリ レート化合物、 ジェ チレングリコールジグリシジルエーテルジメタクリ レート化合物、 トリ エチレングリコ一ルジグリシジルェ一テルジメタクリレー卜、 ポリェチ レングリコールジメタクリレー卜、 ポリジエチレングリコールジァクリ レー卜、 ポリテトラエチレングリコールジァクリレー卜など) 等が挙げ られる。 また、 外部架橋型の樹脂としては、 例えば、 メチルメタクリレ ート (MMA) —ェチルァクリレー卜 (EA) —アクリル酸、 メチルメ タクリレー卜 (MMA) —ェチルァクリレー卜 (EA) —ィタコン酸、 丄0
メチルメタク リ レー ト (MM A ) —ェチルアタリ レー ト (E A ) - 2 - ヒ ドロキシェチルメタクリレート (2— H E M A ) などの共重合体が挙 げられる。
上記の如き架橋性樹脂には、 必要に応じてさらに、 例えば、 酸化チタ ン、 酸化マグネシウム、 炭酸カルシウム、 硫酸バリウム、 黄鉛、 シァニ ンブルー、 シアニングリーン等の体質顔料ないし着色顔料;紫外線吸収 剤 (例えばべンゾトリアゾール系吸収剤、 ベンゾフエノ ン系吸収剤、 シ ァノアクリレート系吸収剤など) 、 熱安定剤 (例えばヒンダ一ドアミ ン 系光安定剤、 ヒンダードフ Xノール系光安定剤など) 、 酸化防止剤 (例 えばフエノール系酸化防止剤、 ホスフ'アイ 卜系酸化防止剤、 チォエーテ ル系酸化防止剤など) の安定助剤;その他の添加剤を通常の量で配合す ることができ、 さらに必要に応じて、 熱可塑性樹脂、 例えばアクリル系 樹脂、 ポリウレタン系樹脂、 ポリエステル系樹脂、 フッ素系樹脂、 酢酸 ビニル系樹脂、 塩化ビニル系樹脂、 ポリオレフイ ン系樹脂等を適当量配 合することにより架橋性樹脂の剪断応力 S、 その他の特性を調節するよ うにしてもよい。
補強層の厚味は厳密に制限されるものではなく、 補強層の材質、 最終 製品の用途等に応じて広い範囲にわたって変えることができるが、 一般 には、 5〜 1 0 0 //、 好ましくは 1 0〜 7 0 、 さらに好ましくは 2 0 〜5 0 の範囲内とするのが適当である。
補強層を構成する架橋性樹脂は、 後述する熱変形前に、 その架橋反応 が実質的に完結されていることが望ましく、 この場合には、 架橋反応が 実質的に完結した架橋性樹脂が前述した範囲内の剪断応力 Sを有してい なければならない。 そのため、 内部架橋型の樹脂を用いる場合には、 例 えば該樹脂中の架橋性官能基の含有量の調節、 架橋性官能基の種類の選 択、 2種以上の架橋性官能基の組み合わせ比率などにより、 そして外部 架橋型の樹脂を用いる場合には、 例えば樹脂及び 又は架橋剤の種類の 選択、 架橋剤の配合量の調節、 架橋反応条件の調節などにより、 架橋反 応完結後の樹脂の剪断応力 Sが前述の範囲内に入るようにする必要があ る o
なお、 上記架橋性樹脂の架橋反応が実質的に完結しているかどうかの 確認は、 例えば、 成形物の伸度、 強度、 弾性率、 流動性等の測定;有機 溶剤を用いた不溶分もしくは可溶分の定量:赤外分光分析、 NMR分析 などによる分子構成分析などによつて'実施することができる。
—方、 バインダー層は、 再帰反射性ガラスビーズを前記の捕強層に付 着固定させ且つ後述する保護フィルムを補強層に結合させるための層で あり、 その材質は特に制限されるものではないが、 一般には、 非架橋性 もしくは低架橋性又はこれらの混合物の樹脂が使用され、 特に、 非架橋 性樹脂と低架橋性樹脂との混合物が好ましい。 また、 低架橋性樹脂とし ては多段重合型の内部架橋型樹脂を用いることが好ましい。
バインダー層は、 熱変形成形時に補強層ほどは熱の影響を受けにくい ので、 バインダー層を構成する樹脂の剪断応力 Sは、 捕強層における程 は厳密に制限されるものではないが、 バインダー層を構成する樹脂は、 熱変形前において一般に 2 x l 05〜1.5 x l 06d y n eZcm2、 好 ましくは 3 x l 05〜1.3 x l 06d yn eZcm2、 さらに好ましくは 4 x l 05〜1.0 x l 06d y n e Z c m2の範囲内の剪断応力 Sを有し ているのが好都合である。
再帰反射性シートは用途に応じて適当な大きさに力ッ トして使用され 11
るが、 そのカツ 卜された端部は水や湿気等の浸入により再帰反射能に悪 影響を与えたり、 また結合部分が最も破壊されやすく保護フィルム剥離 の起点となりやすい。 従って、 反射性シ一卜のカツ トした端部は熱プレ ス等により予めシール (エツジシール) しておくことが望ましく、 その ために、 支持体シートのバインダー層の樹脂は、 熱変形成形後において、 融性を有していることが望ましく、 且つまた少なくとも 2 x l 06d y n e/cm2以下、 好ましくは 1.5 x 106d y n e/cm2以下、 さら に好ましくは 2 x l 05〜1.5 x l 06d y n e/cm2の範囲内の剪断 応力 Sを保持しているのが望ましい。
バインダー層を構成する樹脂としでは、 前述したとおり、 非架橋性も しくは低架橋性の樹脂又はそれらの混合物を使用することができるが、 非架橋性の樹脂としては、 例えば、 アクリル系、 アルキッ ド系、 ポリウ レタン系、 ポリエステル系、 エポキシ系、 塩化ビニル系、 酢酸ビニル系、 ポリオレフィン系、 ポリァミ ド系等から選らばれる熱可塑性樹脂が挙げ られ、 これらはそれぞれ単独又は 2種以上のブレンド物として使用する ことができる。
また、 低架橋性の樹脂としては、 上記の如き樹脂に自己架橋性の又は、 前述した如き架橋剤により架橋しうる官能基を導入したものが包含され る。 ここで 「低架橋性」 とは、 熱プレス等によるシールが可能な程度の 融性を有し、 さらには、 溶剤に対しても比較的溶解性、 具体的には、 テ トラヒ ドロフラン溶剤に樹脂を 25°Cで 12時間浸潰し、 不溶分を分離、 定量する方法において、 不溶分が 15重量%以下程度を示すような架橋 程度という。
バインダ一層を構成する樹脂の特に好ましい態様としては、 非架橋性 樹脂と低架橋性樹脂の混合物が挙げられる。 その混合比は厳密に制限さ れるものではないが、 通常、 非架橋性樹脂 5 0〜 9 0重量%と低架橋性 樹脂 1 0〜5 0重量%の範囲内で混合することが好ましく、 さらに好ま しくは非架橋性樹脂 6 0〜8 0重量%と低架橋性樹脂 2 0 ~ 4 0重量% の範囲内で混合するのが望ましい。 また、 混合物に使用する低架橋性榭 脂としては、 多段重合型の内部架橋樹脂が特に好ましい。
なお、 本明細書において 「多段重合型の内部架橋樹脂」 は、 核となる 中心部の重合体の外側に順次異なる重合体層が積み重ねられた形で重合 された集合体樹脂を包含するものである。 この樹脂は核となる最内層重 合体丄の T gが 1 0。C以上であり、 最'外層重合体 の T gが 5 0 °C以上 である 2層構造を基本構造単位とし、 最内層重合体丄と最外層重合体 の間に T gが— 5 0 °C〜5 0 °Cの中間層を多数有していてもよい多段重 合により得られた多層構造の樹脂であって、 各層間はグラフ ト化により 密に結合されており、 最外層以外の各層は重合時に単独でそれぞれ内部 架橋反応が施されている樹脂であり、 例えば特公昭 5 9— 3 6 6 4 5号 公報 (米国特許第 4 , 0 5 2 , 5 2 5号明細書) に開示される樹脂などが 挙げられる。
バインダ一層の樹脂として低架橋性の樹脂を使用する場合には、 補強 層の場合と同様に、 熱変形成形処理を行なう前に、 実質的に架橋反応を 完結させておくことが好ましい。
バインダー層には、 補強層について述べたと同様に、 必要に応じて、 体質顔料、 着色顔料、 紫外線吸収剤、 熱安定剤、 酸化防止剤等の添加剤 を配合してもよく、 また、 蛍光漂白剤 (例えば、 イミダゾール誘導体、 ジアミノスチルベンジスルホン酸誘導体、 クマリン誘導体、 イミダゾロ ン誘導体など) の助剤も適宜添加することができる。
バインダ一層の厚味もまた厳密に制限されるものではなく、 バインダ 一層の樹脂の種類、 ガラスビーズの大きさ等に応じて広範囲にわたって 変えることができるが、 一般には、 20〜 200 ^、 好ましくは 30〜 150 //、 さらに好ましくは 50〜100 ^の範囲内に設定するのが好 都合である。
一方、 このバインダー層に埋設される再帰反射性ガラスビーズは、 屈 折率が 1.7〜2.0、 殊に 1.91程度で平均粒子径が通常 30〜10 0 、 特に 40〜90 ^の範囲内にあるガラスビーズのほぼ下半球部分 (図 1の参照番号 6の部分) がアルミ'二ゥム、 銀、 鉄、 金、 クロム、 チ タン、 銅、 亜鉛、 ニッケルなどの金属又はその合金の蒸着等によって鏡 面処理されているものである。
以上に説明した図 1 (a) に示す如き支持体シート (1) のガラスビ ーズ (4) 上には、 図 1 (b) に示すように、 光透過性保護フィルム (8) が、 ガラスビーズ (4) 間のバインダー層表面 (9) に該保護フ ィルムが接触しない状態で重ねられる。
ここで使用する光透過性保護フィルムは、 少なくとも 20%以上、 好 ましくは 40 %以上の全光線透過率を有する或る程度の柔軟性を有する ものであれば、 その材質には特に制限はなく、 例えば、 アクリル系樹脂 フィルム、 フッ素系樹脂フィルム、 ポリウレタン系樹脂フィルム、 塩化 ビニル系樹脂フィルム、 ポリカーボネート系樹脂フィルム、 ポリエステ ル系樹脂フィルム、 ポリオレフイ ン系樹脂フィルム等が挙げられる。 中 でも耐候性に優れたフィルムが好ましく、 殊にフッ素系樹脂フィルムは 極めて耐候性に優れており、 屋外において長期使用する反射性シー卜用 の保護フィルムとして特に好適である。
これら保護フィルムは一般に、 未延伸のものであることが好ましい。 何んとなれば、 一軸又は多軸延伸したフィルムは機械的強度は大きくな るが、 フィルム中に歪が残るからである。
また、 保護フィルムは、 前述した支持体シートのバインダー層との接 着性が乏しい場合には、 バインダ一層に面する表面を接着性向上処理し ておくことが望ましい。 接着性向上処理としては、 それ自体既知の方法 を採用することができ、 例えば、 コロナ放電処理、 プラズマ放電処理、 プラズマ一コート処理等を用いることができる。 中でも、 コロナ放電処 理は比較的操作が容易で且つ効果的にも優れており、 好適な手段である。 保護フィルムの厚味は、 反射性シー卜の用途等に応じて広い範囲にわ たり変えることができるが、 通常 20〜 200 、 好ましくは 40〜 150 、 さらに好ましくは 50〜 100 の範囲内とすることができ o
図 1 (b) に示す如き支持体シー ト (1) と保護フィルム (8) とを 重ね合わせたものは、 次いで、 その状態を保持しつつ、 加熱加圧下に支 持体シ一卜 (1) を部分的に熱変形成形することにより、 バインダー層 (2) を部分的に保護フィルム (8) に接着させる。
この熱変形成形は、 図 1 (c) に示すように、 上記重ね合わせ物を、 例えば網目状突起を表面に有するよう成形された、 一般には 100〜2 50。C、 好ましくは 150〜230°C、 さらに好ましくは 170〜20 0°Cの表面温度に加熱された金属ロールのごときエンボスロール (10) と一般には常温ないし 100°C、 好ましくは約 40〜約 90°C、 さらに 好ましくは約 50〜約 80°Cの範囲内の温度に加熱されたゴムロールの ごときおさえロール (11) 間の間隙を一定とし、 両ロールを回転させ ながら通過させることによる方法等によって実施される。 両ロール間の 間隙は、 エンボスロールの突起部とおさえロール間が、 重ね合わせ物の 総厚みより小さく、 エンボスロールの凹部とおさえロール間が重ね合わ せ物の総厚みより大きくなるように調整するのが適当である。
熱変形成形後のシートは、 一時的保護層 (7) を用いた場合はこれを 剥がした後、 用いなかった場合はそのままの状態で、 図 1 (d) に示す ように、 シリ コン処理剥離性フィルムのごとき剥離基材 (13) 上にコ 一ティング、 乾燥等によって成形された接着剤層 (12) と貼り合わさ れ再帰反射性シートとして完成される。
以上に述べた本発明の方法において使用される図 1 (a) に示す支持 体シート (1) は、 例えば、 図 2に示す製造工程により製造することが できる。
まず、 図 2 (a) に示すように、 例えば約 110°Cの温度に加熱して ポリェチレンフィルムを軟化させたポリェチレンフィルムノ紙ラミネ一 ト工程紙 (14) 上にガラスビーズ (4) を密に且つ、 実質的に単層と なるように散布し、 ニップロール等を用いてガラスビーズをポリエチレ ンフィルム中にガラスビーズの直径の約 1Z3〜 1/2が埋め込まれる ように押し込む。
次に、 図 2 (b) に示すように、 ガラスビーズ付着面側に光反射性部 分としてアルミニウムのごとき金属を、 真空蒸着法等を用いて蒸着させ 光反射性部分形成用光反射膜 (15) を設ける。
つづいて、 図 2 (c) に示すように、 例えばシリコーン系剥離処理剤 で表面処理したポリエチレンテレフタレートフィルムのごとき工程フィ ルム (16) 上に予め溶液コーティング法等によって成形された補強層 (3) とバインダー層 (2) を有する積層物上に、 図 2 (b) で作製し たシートを、 光反射膜 (15) を有する側 (金属蒸着面側) をバインダ 一層 (2) 側に向けて重ね合わせ、 必要ならば熱をかけバインダー層を 軟化させながら、 ニップロール等を用いてガラスビーズがその直径の約
1ノ 3〜1ノ 2程度バインダ一層中に埋まり込むようにして押し込む。 この時、 ポリエチレンフィルム上の光反射膜 (金属蒸着膜) がバインダ —層に接触転写しないように、 光反射膜 (金属蒸着膜) とバインダー層 表面との間に少し空隙をあけるようにして押し込むことが好ましい。 そ の際の押し込み圧力は、 バインダー層の剪断応力 S、 また、 その時の温 度等によって異なるが、 通常、 1 m長さのニップロールあたり 1〜2卜 ン程度の圧力がかかるようにして実施するのが好都合である。
補強層 (3) とバインダー層 (2) との積層物は、 例えば、 工程フィ ルム (16) 上にまず、 補強層樹脂溶液をコ一ティングし、 乾燥後、 そ の上からバインダー層樹脂溶液をコーティングし乾燥するか、 あるいは 別々にコ一ティング、 乾燥して成形した補強層、 バインダー層のそれぞ れを貼り合わせて積層する等の手段により作製することができる。 工程 フィルム (16) は必要に応じて剥離してもよいが、 そのまま付着させ た状態で一時的保護層 (7) として利用してもよい。 最後にラミネー 卜工程紙 (14) を剥離することにより本発明の支持体シート (1) 力 得られる。
実施例
以下、 実施例により本発明をさらに具体的に説明する。
実施例 1 厚さ約 20〃のポリエチレン樹脂を紙にラミネー トした工程紙を約 1 05 °Cに加熱し、 この上に平均粒子径約 65 / 、 屈折率約 1.91のガ ラスビーズを均一に且つ密に分散させ、 ニップロールにより加圧しガラ スビーズをその直径の約 1 3までポリェチレン樹脂中に埋め込んだ。 その後、 このガラスビーズを埋め込んだ工程紙表面に真空蒸着機を用 いてアルミニウムを約 0.1 の厚みで真空蒸着した。
次に、 シリコーン処理ポリエチレンテレフタレートフィルム上に、 メ チルメタクリレート (MMA) —ェチルァクリレート (EA) —2—ヒ ドロキシェチルメタクリレート (2— HEMA) 共重合体のメチルイソ プチルケトンノトルエン (1Z1) 溶液 (重量組成比: MMA/E A/ 2— HE MA =20/65ノ 15、 固形分 =50%) 100重量部とへ キサメチレンジィソシァネート系架橋剤の 1—メ トキシプロピルァセテ 一トー 2Zキシレン (1/1)溶液 (固形分 =75%) 14.2重量部 の混合溶液を塗布、 乾燥して厚み 40 の補強層を形成した。
さらに、 この補強層の上に、 メチルメタクリレート (MMA) —ェチ ルァクリ レー卜 (E A) — 2—ヒ ドロキシェチルメタクリレー卜 (2— H EMA) 共重合体のメチルイソブチルケトン/トルエン (1/1) 溶 液 (重量組成比: MMAZEAZ2— HEMA=40Z55Z5、 固形 分 =40%) 100重量部と酸化チタン 30重量部を混合して得られる アクリル樹脂溶液 Aに対し、 メチルメタクリレート (MMA) —ブチル ァクリレー卜 (BA) —スチレン (S t)共重合体のメチルイソブチル ケトン溶液 B (固形分 =20%;多段重合型の内部架橋樹脂) 10重量 部及びセロソルブァセテートブチレ一ト樹脂のメチルイソブチルケトン 溶液 (固形分 = 15%) 13重量部を混合して得られる溶液を塗布、 乾 燥して厚み約 80 ^のバインダ一層を形成することにより、 捕強層ーバ インダ一層積層物を得た。
次に、 ガラスビーズ埋め込み工程紙のアルミ蒸着側に上記積層物のバ ィンダ一層側が面するように重ね合わせ、 加圧してガラスビーズがバイ ンダ一層中に約 1 3程度埋まり込むようにした。 その後、 35°Cで 1 4日間エージングし、 補強層の架橋を実質的に完結させ、 補強層及びバ インダ一層の剪断応力 Sを測定した。 その結果、 補強層の剪断応力 Sは 9.48 x l 06d y n eZcm2であり、 バインダ一層の剪断応力 Sは 4.78 x l 05d yn eZ cm2であった。
次に、 この積層物よりポリエチレン樹脂ラミネート工程紙を引き剥が し、 露出したガラスビーズ上に厚み約 75 、 全光線透過率約 93%の 無延伸アクリルフィルム (三菱レーヨン (株) 製) を重ねて置き、 線巾 0.3 mmの網目状凸彫刻を施した表面温度約 190°Cの金属ロールと 表面温度約 60°Cのゴムロールとの間を、 アタリルフィルム側がゴム口 ールと接触するようにして加圧しながら通過させて熱変形成形を行なつ た。 ここで再び補強層及びバインダー層の剪断応力 Sを測定したが、 補 強層、 バインダ一層ともに熱変形成形前の剪断応力に対して大きな差は な力、つた。
この熱変形成形物より、 シリコン処理ポリエチレンテレフタレー トフ イルムを除去し、 厚み約 40 のアク リル系粘着剤 (日本力一バイドエ 業 (株) 製 KP— 997) を補強層にラミネ一卜し再帰反射性シートを 作製した。 得られたシートは後記表— 1に示すごとく、 結合部分の形態 の均一性に優れており、 しかも保護フィルムの耐剥離性にも優れていた。 また、 得られたシートは端部の熱シールが可能であった。 ZD
比較例 1
補強層のへキサメチレンジイソシァネート系架橋剤の添加量を 5.0 重量部とした以外は全て実施例 1と同様にして再帰反射性シー卜を作製 した。 補強層の熱変形前剪断応力 Sは 5.81 x l 06d y n e/cm2 であった。
得られた再帰反射性シー卜は後記表一 1に示すごとく、 結合部分のに じみが大きく、 結果として反射性能が悪く本発明の目的を達成しないも のであった。 また、 耐候性テス卜後の保護フィルム耐剥離性にも劣るも のであった。
比較例 2 '
補強層のィソシァネート系架橋剤の添加量を 25.0重量部とした以 外は、 全て実施例 1と同様にしてセル状反射シートを作製した。 補強層 の熱変形前剪断応力 Sは 1.25 x l 07d y n eZcm2であった。 得られた再帰反射性シートは後記表一 1に示すごとく結合部分のにじ みが大きく、 結果として反射性能が悪く本発明の目的を達成しないもの であった。 また、 耐候性テス ト後の保護フィルムの耐剥離性にも劣るも のであった。
比較例 3
35 °Cにおけるエージングを行なわなかった以外は、 全て実施例 1と 同様にして再帰反射性シ一トを作製した。 捕強層の熱変形前剪断応力 S は 5.48 x l 06d y n e /cm2であった。
得られた再帰反射性シートは後記表一 1に示すごとく、 結合部分の線 巾に部分的変動があり、 初期強度及び耐候性テスト後の保護フィルムの 耐剥離性に劣る本発明の目的を達成しないものであった。 また、 得られ た再帰反射性シー卜の支持体シー卜のガラスビーズを埋設している側の 表面には、 小さな小ジヮが発生し外観的にも好ましくないものとなった。 実施例 2
保護フィルムをフッ化ビニリデン系フィルム (電気化学工業 (株) 製 DXフィルム) とした以外は、 全て実施例 1と同様にして再帰反射性シ 一トを作製した。 得られた反射シ一トは後記表一 1に示すごとく、 結 合部分の形態の均一性に優れ、 保護フィルムの耐剥離性にも優れる本発 明の目的を満足するものであった。
実施例 3
バインダー層のアクリル樹脂溶液 Aの組成を、 非架橋性のメチルメタ クリレート (MMA) —ェチルァクリレート (EA) 共重合体のトルェ ン 酢酸ェチル (7ノ 3) 溶液 (重量組成比: MMAZEA-46Z 54、 固形分 =30%) 57重量部及び架橋性のメチルメタクリレート (MMA) —ェチルァクリレート (EA) —ァクリル酸 (AA) 共重合 体のトルエン Z酢酸ェチル (6ノ 4) 溶液 (重量組成比: MMAZE A ZAA= 33Z66Z1、 固形分 = 40%) 43重量部を酸化チタン 17重量部と混合して得られるァクリル樹脂溶液に代え、 このアクリル 樹脂溶液 Aに対し、 メチルメタクリレート (MMA) —ブチルァクリレ —ト (BA) —スチレン (S t ) 共重合体のメチルイソブチルケ卜ン溶 液 B (固形分 =20%:多段重合型の内部架橋樹脂) 34重量部及びセ 口ソルブァセテー卜ブチレ一ト樹脂のメチルイソブチルケ卜ン溶液 (固 形分 = 15%) 12重量部を混合した以外は、 すべて実施例 1と同様に して再帰反射性シ一卜を作製した。
得られた反射シー卜は後記表一 1に示すごとく、 結合部分の形態の均 —性に優れ、 保護フィルムの耐剥離性にも優れる本発明の目的を満足す るものであった。
実施例 4
へキサメチレンジイソシァネー卜系架橋剤の代わりに、 メラミン架橋 剤 (日本カーバイ ド工業 (株) 製 CK— 300) 25重量部及び架橋触 媒 (日本カーバイ ドエ業 (株) 製 CK一 902) 25重量部を用いて補 強層を形成し、 また、 バインダー層のアクリル樹脂溶液 Aの組成を、 非 架橋性のメチルメタクリレート (MMA) —ェチルアタリ レート (EA) 共重合体のトルエン Z酢酸ェチル (7Z3) 溶液 (重量組成比: MM A /EA = 46Z54、 固形分 =30%) 80重量部及び架橋性のメチル メタク リ レー 卜 (MMA) —ェチルァク リ レー 卜 (EA) — 2—ヒ ドロ キシェチルメタクリレー卜 (2— HEMA) 共重合体のトルエン/酢酸 ェチル (7Z3) 溶液 (重量組成比: MMAZE A/2— HEMA = 3 3/66/1, 固形分 = 30%) 20重量部と酸化チタン 30重量部を 混合して得られるアクリル樹脂溶液に代え、 メチルメタクリ レート (M
MA) —プチルァクリレー卜 (B A) —スチレン (S t ) 共重合体のメ チルイソブチルケ卜ン溶液 B (固形分 = 20% :多段重合型の内部架橋 樹脂) 28重量部、 メラミ ン系架橋剤 (日本カーバイ ドエ業 (株) 製 CK- 300) 0.4重量部及び架橋触媒 (日本力一バイ ドエ業 (株) 製じ ー902) 0.4重量部の混合溶液よりバインダー層を形成した 以外は、 全て実施例 1と同様にして再帰反射性シートを作製した。
得られたシートは後記表一 1に示すごとく、 結合部分の形態の均一性 に優れ、 保護フィルムとの耐剥離性にも優れる本発明の目的を満足する ものであった。 Z3
実施例 5
バインダ一層のァクリル樹脂溶液 Aをメチルメタクリ レート (MMA) —ェチルァクリ レート (E A) 共重合体のトルエン/酢酸ェチル (7ノ 3)溶液 (重量組成比: MMAZE A = 46Z54、 固形分- 30%) 100重量部と酸化チタン 30重量部を混合して得られるァクリル樹脂 溶液に代えた以外は、 すべて実施例 1と同様にして再帰反射性シートを 製作した。
得られた反射シ一トは後記表— 1に示すごとく、 結合部分の形態の均 一性に優れ、 保護フィルムの耐剥離性にも優れる本発明の目的を満足す るものであった。 '

表— 1に用いた各テスト項目の測定法は次のとおりである。
(1) 熱変形前剪断応力 S
東洋精機 (株) 製キヤピログラフを用いて J I S K— 7199記載 の流れ特性試験方法により剪断応力を求めた。 なお、 温度は 180°C、 押し出し速度は 5 mm/分にて測定した。
(2) 結合部分の外観
得られた再帰反射性シートを表面から観察し、 結合部分の外観の変動 状態を以下の基準に従って評価した。
4 · · ·線巾が均一で、 境界部分におけるにじみがない。
3 · · ·線巾が比較的均一だが、'境界部分で若干にじみがみられる。
2 · · ·線巾の部分的な変動がある、 もしくは、 にじみが大きい。 1 · · ·にじみが大きく、 線巾が所定の巾より大きくなっている。
(3) 保護フィルム耐剥離性
得られた再帰反射性シートを横 7.5 cm、 縦 15 cmのアルミ板に 貼り付け、 各端部より 2.5 cmの所に端部と平行にナイフで切り込み 線を入れテスト片とした。
a 初期強度
上記テスト片の切り込み線で区切られた中央部分の保護フィルムを端 部から、 ナイフを用いて一部剥がし、 ポリエステールテープで保護フィ ルムを補強した後、 保護フィルムの支持体シートからの剥離強度をイン ストロン型引張試験機を用いて測定した。 なお、 測定は 90° 引き剥が し、 引張速度 100mm/分で実施した。
測定値は、 引張試験における平均的な最小剥離強度と、 平均的な最大 剥離強度をもって表わした。 Z6
b 耐候性テス ト後強度
テスト片を以下の条件で 1 0 0回耐候性テストした。
U V - C O 1 6時間→ ( 7 0 °C加熱 1時間→ー 2 5 °C冷却 1時 間→ 7 0 °C加熱 1時間→ 2 5 °C水浸漬 1時間) X 2サイクル
耐候性テスト後のテスト片について上記初期強度の測定と同様にして 剥離強度を測定した。
c 耐候性テス ト後外観
上記同様の耐候性テストを実施した後以下の基準で外観を評価した。
3 · · ·耐候性テス ト前と比較して、 ほとんど外観変化がない。 2 · · ·耐候性テスト前と比較じて、 結合部分の一部破壊による保 護フィルムの浮きがわずかにみられる。
1 · · ·耐候性テス ト前と比較して結合部分の破壊による保護フィ ルムの浮きが全表面積に対し 1 0 %以上発生した。
( 4 ) 熱シール性
得られたセル状反射シー卜を実施例 1と同様にして再度熱変形成型し、 熱シ一ルが可能かどうか評価した。
( 5 ) 反射性能
得られた再帰反射シー 卜の反射性能を J I S Z— 9 1 1 7に記載さ れた反射性能の測定法に従って測定した。 なお、 観測角は 1 2 '、 入射 角は 5 °とした。
産業上の利用可能性
本発明の方法により製造される再帰反射性シ一卜は、 支持体フィルム と保護フィルムとの結合部分の均一性に優れ、 屋外で長期使用しても保 護フィルムの剥離トラブルを生ずることが殆んどなく、 道路標識、 自動 車、 オートバイ等の車輛のナンバープレート、 工事標識、 看板等のマー キング等において利用するのに適している。

Claims

請 求 の 範 囲
1. バインダー層と補強層とからなり、 そして該バインダー層に再帰 反射性ガラスビーズが実質的に単層で且つガラスビーズの少なくとも非 反射性部分が露呈するように埋設されている支持体シー卜のガラスビー ズ上に、 光透過性保護フィルムを配置し、 ガラスビーズ間のバインダー 層表面に保護フィルムが接触しない状態を保持しつつ、 加熱、 加圧下に 該支持体シ一トを部分的に熱変形させて該支持体シー卜のバインダ一層 を部分的に保護フィルムに接着させることにより再帰反射シー卜を製造 する方法において、 該支持体シートの補強層が、 熱変形前において 6 X 106〜1.2x l 07dyn e / c m2の範囲内の剪断応力 Sを有する架 橋性樹脂よりなることを特徴とする再帰反射性シ一卜の製造方法。
2. 補強層が熱変形前において 7 X 106〜l. l x l 07dyneZ c m2の範囲内の剪断応力 Sを有する請求の範囲第 1項記載の方法。
3. 架橋性樹脂が内部架橋型又は外部架橋型の樹脂である請求の範囲 第 1項記載の方法。
4. 補強層が 5〜100 の範囲内の厚さを有する請求の範囲第 1項 記載の方法。
5. 補強層を構成する架橋性樹脂が熱変形前に、 その架橋反応が実質 的に完結せしめられている請求の範囲第 1項記載の方法。
6. バインダ一層が、 熱変形前において 2 X 105〜1.5x l 06d y n eZ cm2の範囲内の剪断応力 Sを有する非架橋性もしくは低架橋 性の樹脂又はこれらの混合物よりなる請求の範囲第 1項記載の方法。
7. バインダ一層が、 熱変形前において 3 X 105〜1.3x l 06d Z9
y n eZcm2の範囲内の剪断応力 Sを有する請求の範囲第 6項記載の 方法。
8. バインダー層が熱変形後において 2 X 106d y n eZcm2以下 の剪断応力 Sを有し且つ融性である非架橋性もしくは低架橋性樹脂又は これらの混合物よりなる請求の範囲第 1項記載の方法。
9. バインダー層が、 非架橋性樹脂 50〜90重量%と低架橋性樹脂 10〜50重量%との混合物よりなる請求の範囲第 1項記載の方法。
10. 低架橋性樹脂が多数重合型の内部架橋樹脂である請求の範囲第 9項記載の方法。
11. バインダー層を構成する低架橋性樹脂が、 熱変形前に、 その架 橋反応が実質的に完結せしめられている請求の範囲第 8項記載の方法。
12. バインダ一層が 20〜200 の範囲内の厚さを有する請求の 範囲第 1項記載の方法。
13. 再帰反射性ガラスビーズが 1.7〜2.0の範囲内の屈折率を有 する請求の範囲第 1項記載の方法。
1 . 保護フィルムず少なくとも 20%以上の全光線透過率を有する 請求の範囲第 1項記載の方法。
15. 保護フィルムの少なくとも支持体シー卜と接触する面が、 接着 性向上処理されている請求の範囲第 1項記載の方法。
16. 接着性向上処理がコロナ放電放理である請求の範囲第 15項記 載の方法。
17. 請求の範囲第 1項記載の方法で製造された再帰反射性シー卜。
